【発明の属する技術分野】
本発明は、カラープラズマディスプレイパネルおよびその製造方法に関し、特に隔壁の構造およびその製造方法に関する。

【従来の技術】
カラープラズマディスプレイパネルには、電極が誘電体層で覆われているAC型と電極が放電空間に露出しているDC型とがある。AC面放電型カラープラズマディスプレイパネルの一例を図4に示す。従来図4に示すAC面放電型カラープラズマディスプレイパネルは次のようにして製作されていた。まず、洗浄されたガラスなどの透明基板1上に表示電極や誘電体層3およびブラックストライプ層2などを設けた前面基板4を製作する。次に洗浄されたガラスなどの透明基板5上にアドレス電極用のペーストを塗布しフォトリソグラフィ法によってストライプパターンを形成した後、焼成してアドレス電極6を形成する。この上に誘電体層7をスクリーン印刷方法によって形成する。さらに、放電セルを区画する隔壁8をサンドブラスト法により形成し焼成して設ける。この隔壁8の間に赤青緑の3色の蛍光体層10a、10b、10cを各々順番にディスペンサ方法により塗布し乾燥することにより背面基板11を製作する。このようにして製作した前面基板4と背面基板11とを相対向させシール材により封着し、封入・排気・枯化の工程を経てカラープラズマディスプレイパネルが完成する。この状態の断面図を図4に示した。

しかし、このようにして製作したカラープラズマディスプレイパネルにおいては、(a)隔壁のトップ面が白っぽいために、前面基板の構造物で遮蔽される以外の部分が表示側に見えること、また組立ズレ等で極端に表示品位が落ちる。一方、隔壁は蛍光体の発光を反射するための反射層の役目をしているために、従来隔壁には白色に近い色が用いられ、そのためコントラストは下がってしまうと考えられる、(b)隔壁焼成時に隔壁の高さに凹凸が生じ、この隔壁の凹凸部が発光時の放電モレを生ぜしめ誤灯する、(c)隔壁のトップ面が硬く、また前面基板も硬いので、これらを組み合わす時もしくは移動時に隔壁の欠けが発生するため、隔壁崩れによる明点不良が発生する、などの問題がある。

このような問題を解決するために、従来図5に示すように、背面基板20の隔壁23のトップ面に低軟化点ガラスで形成した隔壁高さ調整層25を設け、前面基板27との封着する際に封着温度で軟化させて隔壁23と前面基板27との間の隙間の発生を抑制し、隣接する放電空間26の間を完全に分離するようにしたカラープラズマディスプレイパネルが開示されている(例えば、特許文献1参照)。

また、従来図6に示すように、背面基板31の隔壁32を多孔質部32aと緻密質部32bとで形成し、前面基板36と対向させて封着したカラープラズマディスプレイパネルが開示されている(例えば、特許文献2参照)。

【発明が解決しようとする課題】
上記特許文献1では、背面基板の隔壁のトップ面に低軟化点ガラスの隔壁高さ調整層を設けているので、隔壁と前面基板との間の隙間がなくなり隣接する放電空間の間が完全に分離されるため、発光時の放電モレによる誤灯が防止でき、また組み合わせ時や移動時に隔壁が欠けることを防止することができる。しかしながら、プラズマディスプレイパネルの製作においては、上記したように前面基板と背面基板とを封着した後、排気を行って内部を真空にする工程がある。特許文献1のように低軟化点ガラスの隔壁高さ調整層を設けて隣接する放電空間の間を完全に分離すると、排気抵抗が大きくなるため排気が困難になり、放電セル間で排気ムラが生じるという問題がある。

一方、特許文献2では、隔壁が多孔質部と緻密質部とで形成されているので、排気の際に空気が多孔質部を透過して移動できるため隣接放電セル間の排気ムラは生じないと考えられる。しかしながら、特許文献2において、多孔質部32aを設けた目的は、隔壁の側面に十分な厚さの蛍光体層34を形成するためであり、多孔質部32aの高さは隔壁の全高さの約50%以上になるように形成されている。また、多孔質部が固い材質でできていると、前面基板との組み合わせ時や移動時に隔壁の欠けが発生する恐れがあり、隔壁崩れによる明点不良が発生するという問題がある。

したがって、本発明の目的は、発光時の放電モレによる誤灯や隔壁崩れによる明点不良の発生を防止でき、さらに排気工程において排気ムラを生ぜしめないカラープラズマディスプレイパネルおよびその製造方法を提供することである。

【課題を解決するための手段】
本発明によれば、前面基板と、表面に複数の隔壁が形成され前記隔壁の間に蛍光体層が設けられた背面基板とを、前記隔壁を介して相対向して組合わせてなるカラープラズマディスプレイパネルにおいて、前記隔壁のトップ面にポーラス層を設けたことを特徴とする。前記ポーラス層は、白色または黒色を呈し、膜厚が20〜50μmであり、ポーラス層は、その幅が隔壁トップ面の幅より20〜40%細い幅に形成するのが望ましい。また、前記ポーラス層は、アルミナを主成分とするガラス質で空気を透過することを特徴とし、アルミナの他、エチレングリコール、硼珪酸鉛ガラス、ポリビニルアルコールの成分を含む組成を有しており、酸化クロムまたは酸化コバルトを含めるのが望ましい。

また、本発明によれば、前面基板と、表面に複数の隔壁が形成され隔壁間に蛍光体層が設けられた背面基板とを、前記隔壁を介して相対向させて組合せてなるカラープラズマディスプレイパネルの製造方法において、前記背面基板の隔壁のトップ面に前記隔壁の幅より20〜40%細い幅のポーラス層を形成した後、前面基板と組合せるプラズマディスプレイパネルの製造方法が得られる。前記ポーラス層は、アルミナを主成分とするペーストを隔壁のトップ面に塗布し乾燥して形成する。なお、ポーラス層は具体的には、酸化クロムまたは酸化コバルト、アルミナ、硼珪酸鉛ガラス、ポリビニルアルコール、エチレングリコールを含むペーストを隔壁のトップ面に塗布し乾燥して形成する。

本発明の特徴は、カラープラズマディスプレイパネルにおいて、隔壁のトップ面にポーラスな白色または黒色の層を設けることで、PDP発光時の放電モレによる誤灯防止、明点不良を低減でき表示品位の高いPDPを提供することができる点にある。

【発明の実施の形態】
次に本発明について図面を参照して詳細に説明する。図1は、本発明の第1の実施形態であるカラープラズマディスプレイパネルを示す断面図である。まず、洗浄されたガラスなどの透明基板1上にITOもしくはSnO2をスパッタリングし、フォトリソグラフィ法によって透明電極パターン(図示せず)を形成する。この上にAgペーストによってバス電極(図示せず)をフォトリソグラフィ法により形成する。つぎに透明電極まで完了した透明基板1上の全面にCrO2、CoO等からなる黒色顔料およびガラス粉末からなるブラックストライプ用のペーストを印刷して乾燥し、露光・現像してブラックストライプ層2を形成する。続いて、透明な誘電体層3を印刷・乾燥・焼成して形成した上に、MgO膜(図示せず)を蒸着法で成膜して前面基板4の製造工程が完了する。

次に背面基板の形成について説明する。まず、洗浄されたガラスなどの透明基板5上にアドレス電極6のパターンをフォトリソグラフィ法によって形成する。この上に誘電体層7を印刷・乾燥・焼成して形成する。さらに、通常の隔壁層を隔壁高さが120〜170μmになるようにコータで塗布し乾燥した後、サンドブラスト法によって隔壁8のパターンを形成する。その後本発明の特徴である黒色ポーラス層9を隔壁8のトップ面に乾燥膜厚が20〜50μmになるように、スクリーン印刷方法で塗布して乾燥する。ここで隔壁トップ面の黒色ポーラス層9を形成するのに使用するペーストは、例えば酸化クロム/酸化コバルト10%、アルミナ72%、硼珪酸鉛ガラス3%、ポリビニルアルコール1%、エチレングリコール14%の組成を有している。なお、この組成は1例でありこれに限るものではない。

隔壁トップ面の黒色ポーラス層9は、スクリーン印刷で下地である隔壁8のトップ面の幅より20〜40%細くなるように、設計されたスクリーン版を用いて形成する。ポーラス層9の幅を隔壁8と同じにすると、前面基板と組合わせた際の押圧によりポーラス層9が隔壁8の側面にはみ出してしまうからである。黒色ポーラス層9を印刷乾燥した後、隔壁8の間に赤青緑の3色の蛍光体層10a、10b、10cを各々順番にディスペンサ方法によって塗布し乾燥して形成する。最後に、シール材を塗布し焼成して背面基板11が完成する。

このようにして製作した背面基板11と前面基板4とを相対向して組み合わせる。この場合背面基板11のポーラス層9は、前面基板4により押し潰されて隔壁8のトップ面に広がる。これにより隔壁焼成時の隔壁の凹凸を緩和することができる。封着・封入・排気・枯化の工程を経てカラープラズマディスプレイパネルが完成する。なお、ポーラス層9の乾燥膜厚を20〜50μmとしたのは、厚さが50μm以上あると前面基板と組合わせて押し潰された際にポーラス層9が隔壁8の側面にまではみ出すこと、また厚さが20μm以下になると隔壁8の凹凸を十分に緩和できなくなるためである。図1は、このようにして完成したカラープラズマディスプレイパネルの断面図を示している。

このように本実施形態のカラープラズマディスプレイパネルでは、隔壁トップ面にガラス配合比を抑えアルミナを主成分とする黒色ポーラス層を設けたので、前面基板と背面基板との重ね合わさり部での緩衝材的役目を果たし、隔壁が欠けるのを抑制できると共に、隣接する放電セル間を完全に分離できるので発光時の放電モレがなくなる。さらに、ポーラス層を黒色にしているので、ブラックストライプ層およびバス電極と同等の色を呈するため、従来パネル表示面から隔壁の白色部がブラックストライプ層およびバス電極の周辺部で顔を覗かせていたのを、特に組立ズレ時には顕著に見られたのが解消され、発光輝度は従来通りでもコントラスト等の表示品位が向上するという効果がある。また、本発明のポーラス層は空気を透過するので、放電空間を完全に区切ることにより生じる排気時の排気ムラを防止できる。

次に本発明の第2の実施形態について説明する。図3は、本発明の第2の実施形態を示す断面図である。AC面放電型カラープラズマディスプレイパネルの前面基板の形成において、まず洗浄されたガラスなどの透明基板1上に透明電極パターンをITOもしくはSnO2をスパッタリングし、フォトリソグラフィ法により形成する。この上にAgペーストによってバス電極をフォトリソグラフィ法により形成する。この透明電極まで形成した透明基板1の全面にCrO2、CoO等からなる黒色顔料及びガラス粉末からなるブラックストライプ用のペーストを印刷・乾燥し、露光・現像してブラックストライプ層2を形成する。続いて透明な誘電体層3を印刷・乾燥・焼成して形成した上に、MgO膜を蒸着法で成膜して前面基板4の製作工程が完了する。

次に背面基板の形成について説明する。まず洗浄された透明基板5上にアドレス電極6のパターンをフォトリソグラフィ法によって形成する。この上に誘電体層7を印刷・乾燥・焼成して形成する。さらに、通常の隔壁層を隔壁高さが120〜170μmになるようにコータで塗布乾燥した後、サンドブラスト法によって隔壁8のパターンを形成する。その後本発明の特徴である白色ポーラス層12を隔壁トップ面に乾燥後の膜厚が20〜50μmになるように、スクリーン印刷方法で塗布し乾燥する。

ここで隔壁トップ面の白色ポーラス層12の形成に使用するペーストは、例えばアルミナ82%、硼珪酸鉛ガラス3%、ポリビニルアルコール1%、エチレングリコール14%からなる。スクリーン印刷で下地である隔壁8のトップ面の幅より20〜40%細くなるように設計されたスクリーン版を用いて形成する。この後隔壁8の間に赤青緑の3色の蛍光体層10a、10b、10cを各々順番にディスペンサ方式により塗布し乾燥する。最後に、シール材を塗布し焼成して背面基板が完成する。

このようにして製作した背面基板11と前面基板4とを相対向して組み合わせる。この場合背面基板11のポーラス層12は、前面基板4により押し潰されて隔壁8のトップ面に広がる。これにより隔壁焼成時の隔壁の凹凸を緩和することができる。封着・封入・排気・枯化の工程を経てカラープラズマディスプレイパネルが完成する。図3は、このようにして完成したカラープラズマディスプレイパネルの断面図を示している。この第2の実施形態においても上記した第1の実施形態と同様の効果がある。

【発明の効果】
本発明によれば以下のような効果を生ずる。本発明では、隔壁トップ面にガラス配合比を抑えアルミナを主成分としたポーラス層を設けたので、前面基板と背面基板との重ね合わさり部での緩衝材的役目を果たし、隔壁が欠けることを抑制できるとともに、発光時の放電モレがなくなる。さらに、ポーラス層を黒色にすることで、ブラックストライプ層およびバス電極と同等の色を呈し、発光輝度は従来通りでコントラスト等の表示品位が向上する。また、本発明のポーラス層は空気を透過するので、放電空間を完全に区切ることにより生じる排気時の排気ムラを防止できる。
