本発明は、渦電流損を減少させることができるモータの固定子に関する。

【従来の技術】
従来、モータの固定子を構成する界磁極の界磁鉄心に、1層目のコイルとこの1層目のコイルの隣にこの1層目のコイルとは巻回方向が逆の2層目のコイルとを巻回し、渦電流損を減少させるようにした、下記の特許文献1および特許文献2が知られている。

【発明が解決しようとする課題】
確かに、1つの界磁鉄心に相互に巻回方向の異なるコイルを2層巻回すれば、界磁極などからの漏れ磁束は各コイルに別々に鎖交することになるから、1つのコイルに発生する渦電流損が減少し、固定子全体としての渦電流損も減少する。ところが、漏れ磁束は、固定子の内周側に位置するコイルとより多く鎖交することから、外周側に位置するコイルと比較すると内周側に位置するコイルには比較的大きな渦電流が発生する。コイルに渦電流が発生すると、渦電流損と称する損失が発生し、この損失がモータの効率や出力性能の低下を引き起こす。

モータを駆動源とする自動車の場合、搭載されているバッテリや燃料電池で作り出される電気エネルギーを有効に利用することが求められる。したがって、モータの効率を少しでも向上させる必要がある。

本発明は、以上のような従来の技術の問題点および現在の要望に鑑みてなされたものであり、渦電流損を減少させることができるモータの固定子の提供を目的とする。

【課題を解決するための手段】
上記した課題を解決し、目的を達成するため、本発明にかかるモータの固定子は、界磁極が円環状に配列され、当該界磁極を構成する界磁鉄心には当該界磁鉄心の長手方向に相隣接して第1界磁コイルと第2界磁コイルとが巻回されてなるモータの固定子であって、前記界磁極の磁極片側に巻回される前記第2界磁コイルは、漏れ磁束によって前記第2界磁コイル内に発生する渦電流が分断されるように、前記第2界磁コイルを構成する巻線の前記界磁鉄心の長手方向の幅が前記第1界磁コイルを構成する巻線の当該長手方向の幅よりも小さい巻線で構成される。

【発明の効果】
本発明にかかるモータの固定子によれば、界磁極の磁極片側に設けられる第2界磁コイルは、前記第2界磁コイルを構成する巻線の界磁鉄心の長手方向の幅が第1界磁コイルを構成する巻線の当該長手方向の幅よりも小さい巻線で構成したので、漏れ磁束によって前記第2界磁コイル内に発生する渦電流が前記長手方向に分断されることになり、結果的に渦電流損が小さくなって、モータの効率および出力性能の向上を図ることができる。

【発明の実施の形態】
以下に添付図面を参照して、本発明にかかるモータの固定子の好適な実施の形態を詳細に説明する。

[第1の実施の形態]
図1は、本発明にかかるモータの固定子の概略構成図である。

本発明にかかるモータの固定子10は、各極ごとに分割可能な構造の界磁極12が円環状に配列されて構成されている。この界磁極12を構成する界磁鉄心14には、界磁鉄心14の長手方向に相隣接するように、界磁鉄心14の根元側に第1界磁コイル16が、界磁鉄心14の磁極片側に第2界磁コイル18がそれぞれ巻回されている。第1界磁コイル16と第2界磁コイル18とは電気的に接続されているが、その巻回方向は相互に異なっている。

界磁鉄心14に第1界磁コイル16と第2界磁コイル18を巻回する前に、これらの界磁コイル16、18が巻回される界磁鉄心14の巻回面14Aの部分に、これらの界磁コイル16、18と界磁鉄心14との間の絶縁を確保するための絶縁材20が取り付けられる。

第1界磁コイル16は、図示されるように、平板状の巻線22がその幅方向を界磁鉄心14の巻回面14Aと平行にして巻回されて構成される。つまり、第1界磁コイル16は平板状の巻線22を平巻して構成される。また、第2界磁コイル18は、モータの内部に生じる漏れ磁束によって第2界磁コイル18内に発生する渦電流が分断されるように、第2界磁コイル18を構成する巻線の界磁鉄心14の長手方向の幅が第1界磁コイル16を構成する巻線22の当該長手方向の幅よりも小さい巻線で構成される。つまり、第2界磁コイル18は、第1界磁コイル16の巻線22の幅よりも小さい幅の巻線24(図1の場合は1/4)を複数列平板状に並べ(図1の場合4列)、平板状に並べた複数列の巻線を並べた状態で平巻して構成される。

第1界磁コイル16および第2界磁コイル18を界磁鉄心14に巻回する手順などを図2から図4によって詳しく説明する。界磁極12は、厚みの薄い電磁鋼板を磁極形状に打ち抜き、積層することによって製作する。界磁極12を構成する界磁鉄心14の巻回面14Aおよびその巻回面側面14Cには、絶縁処理を施すため絶縁性を有する樹脂材料が塗布されている。本実施の形態では、いわゆるPPS樹脂を用いて界磁極14を一体的にモールドすることで絶縁層を形成している。

なお、絶縁処理は、上記のように樹脂材料を塗布する方法以外に、界磁極12の電磁鋼板積層方向両端部に絶縁樹脂製の鞍型キャップを取り付け、電磁鋼板積層方向の平行面にノーメックスなどの絶縁紙を貼り付けても良い。一般的には、電磁鋼板積層方向の平行面は、樹脂キャップと一体的に形成されたフランジ面などによって絶縁される。

図2に示すように、界磁極12の電磁鋼板積層方向の一方の端面14Bには、絶縁コーティングされていない渡線として機能する裸導体26が樹脂材料内に埋め込まれている。裸導体26に第1界磁コイル16の巻線22の端部を当接させる。巻線22の表面は絶縁被覆されているので、当接させる前にその端部の絶縁被覆はグラインダで除去しておく。裸導体26と巻線22の端部とは超音波溶接機を用いて接合する。接合後、巻線22を界磁極14の周りに一周させると図3に示すような状態となる。巻線22が裸導体26と巻線22との接合部分に達すると、2周目に入る巻線22が接合部分に押し付けられることになる。2周目に入る前に巻線22の端部のバリや接合時にできた突部が巻線22の絶縁皮膜を壊すことのないように、接合部分には絶縁フィルム28を挟む。その後は、巻線22を界磁極14の周りに所定回数巻回させる。

以上のようにして、巻線22は界磁鉄心14に巻回され、第1界磁コイル16が形成される。

次に、第2界磁コイル18を第1界磁コイル16に隣接(磁極鉄心14の長手方向の磁極片15側)させて界磁鉄心14に巻回する手順を説明する。第2界磁コイル18に使用する巻線24は、図4に示すように、巻線22の長辺部分を複数に分割し、分割したそれぞれの導線に絶縁コーティングを施し、所望の幅となるように導線を複数列平板状に並べて相互に接着して形成したものである。

この巻線24は、図4に示すように、第1界磁コイル16を構成する巻線22とは反対方向に巻回するが、その巻回の手順は巻線22と同様に行われる。すなわち、巻線24の端部の絶縁被覆をグラインダで除去し、裸導体26に巻線24の端部を当接させる。裸導体26と巻線24の端部とは超音波溶接機を用いて接合する。接合後、巻線24を界磁極14の周りに巻線22とは反対の方向に一周させ、2周目に入る前に巻線24の絶縁皮膜を壊すことのないように、接合部分に絶縁フィルムを挟む。その後は、巻線24を界磁極14の周りに所定回数巻回させる。

以上のようにして、巻線24は界磁鉄心14に巻回され、第2界磁コイル16が形成される。巻線22と巻線24を界磁鉄心14に巻回すると、図5に示すように、界磁極12には第1界磁コイル16と第2界磁コイル18が形成されることになる。

モータに電源を接続してモータを回転させているとき、図1に示すように、第1界磁コイル16および第2界磁コイル18によって生じた磁束25は回転子30に向かう。このとき、回転子30が備えているマグネット32の磁力の影響を受けて、漏れ磁束25Aのように回転子30の表面付近を迂回して隣の磁極片15に入り込むものや、漏れ磁束25Bのように回転子30に達しないまま隣の界磁磁極14に入り込むもの(磁束密度の高い運転領域)がある。

回転子30まで達せずに隣の界磁磁極14に入り込んだ漏れ磁束25Bは、第1界磁コイル16または第2界磁コイル18と鎖交する。第2界磁コイル18は界磁極12の磁極片15側に巻回されているので、漏れ磁束25Bは第1界磁コイル16よりも第2界磁コイル18とより多く鎖交する。本実施の形態では、第2界磁コイル18を構成する巻線24に、漏れ磁束25Bの流れ方向に対して複数に分割された巻線を用いているので、図6に示すように、漏れ磁束25Bが巻線24と鎖交しても、漏れ磁束25Bによって生じる渦電流29は、各巻線24内でそれぞれ分割されることになる。このため、界磁極12全体としての渦電流損が小さくなって、モータの効率および出力性能の向上を図ることができる。

また、第2界磁コイル18と比較するとほとんど漏れ磁束25Bが通過しない第1界磁コイル16の巻線22は、1本の平板状導体を使用しているので、導体の占積率の低下を抑えながら渦電流対策が可能となっている。

請求項1または請求項2に対応する本実施の形態によれば、界磁極12の磁極片15側に巻回される第2界磁コイル18は、漏れ磁束25Bによって第2界磁コイル18内に発生する渦電流29が分断されるように、第2界磁コイル18を構成する巻線24の界磁鉄心14の長手方向の幅が第1界磁コイル16を構成する巻線22の長手方向の幅よりも小さい巻線で構成している。具体的には、第1界磁コイル16は平板状の巻線を平巻して構成され、第2界磁コイル18は第1界磁コイル16の巻線22の幅よりも小さい幅の巻線を複数列平板状に並べて平巻して構成している。したがって、漏れ磁束25Bが通過する巻線24の導体面が小さく分断されることになり、渦電流19も小さく分断されて渦電流損の発生を抑制することができる。その結果、モータの効率の向上、出力の向上を図ることができる。

[第2の実施の形態]
本実施の形態では、第1の実施の形態で用いた巻線22を平巻して第1界磁コイル16を構成し、同一の巻線22を平巻して第2界磁コイル18を構成している。

第1界磁コイル16および第2界磁コイル18を界磁鉄心14に巻回する手順などを図7から図12によって詳しく説明する。界磁極12の構成および界磁極12に対して施される絶縁処理は第1の実施の形態の場合と同一であるのでその説明は省略する。

まず、ボビン34に第2界磁コイル18の形成に必要な長さの巻線22Aを巻きつけておき、この巻線22Aの端部を、界磁極12の電磁鋼板積層方向の一方の端面14Bに形成されている溝(図示せず)に挿入する。そして、第1界磁コイル16を構成する巻線22Bの端部の絶縁被覆をグラインダで除去し、端面14B上でボビン34から引き出されている巻線22Aに巻線22Bの端部を当接させる。巻線22Aと巻線22Bの端部とは超音波溶接機を用いて接合する。接合後、界磁極12とボビン34とを一緒に右に一周回転させ、2周目に入る前に巻線22Bの絶縁皮膜を壊すことのないように、接合部分に絶縁フィルムを挟む。そして、界磁極12とボビン34とを一緒に右に所定回数回転させて巻線22Bを平巻し、図8のように第1界磁コイル16を形成する。

第1界磁コイル16の巻回が終了したら、図9に示すように、ボビン34を界磁極12の巻回軸から界磁極12の電磁鋼板積層方向上に移動させる。そして、巻線22Aの巻き崩れや倒れ込みを防止するために側面拘束治具36で巻線22Aをその長辺側から第1巻線コイル16側に押し付ける。この状態で、ボビン34は回転させずに界磁極12を左に回転させる。なお、側面拘束治具36は界磁極12の巻回面14Aに沿って巻線22Aを第1巻線コイル16側に押し付けることができなけばならないので、界磁極12の回転に伴って上下方向に移動させる。側面拘束治具36の上下移動はサーボ制御により行う。

側面拘束治具36で巻線22Aを押さえつけながら界磁極12を左方向に所定回数回転させて巻線22Aを平巻すると、図11に示すような第2界磁コイル18が形成される。図12は、図11のA−A断面を示したものであるが、この図を見れば、第1界磁コイル16は巻線22Bが平巻されて形成され、第2界磁コイル18は巻線22Aがエッジワイズ巻されて形成されていることが良くわかる。

図1に示したように、回転子30まで達せずに隣の界磁磁極14に入り込んだ漏れ磁束25Bは、第1界磁コイル16または第2界磁コイル18と鎖交する。本実施の形態では、第2界磁コイル18を構成する巻線24Aをエッジワイズ巻しているので、図12に示すように漏れ磁束25Bが第2界磁コイル18と鎖交しても、漏れ磁束25Bによって生じる渦電流が各巻線22A内でそれぞれ分割されることになる。このため、界磁極12全体としての渦電流損が小さくなって、モータの効率および出力性能の向上を図ることができる。

また、第2界磁コイル18と比較するとほとんど漏れ磁束25Bが通過しない第1界磁コイル16の巻線22Bには1本の平板状導体を使用し、また、第2界磁コイル18の巻線22Aは第1の実施の形態とは異なり、その長辺側を複数に分割していないことから、絶縁コーティングがなくなり、界磁コイルの占積率が向上する。したがって、本実施の形態によれば、導体の占積率の低下を抑えながら渦電流対策が可能となり、モータの出力性能も向上させることができる。

[第4の実施の形態]
本実施の形態では、漏れ磁束の通過を抑制するために、少なくとも界磁極12の磁極片15側に巻回される第2界磁コイル18と界磁鉄心14との間の磁気抵抗を増加させる手段を設けている。

[第6の実施の形態]
本実施の形態では、第2界磁コイル18を構成する巻線24に第1界磁コイル16を構成する巻線22の断面積よりも大きな導体を用いている。一般的には、いずれの巻線にも同一の断面積の導体が使用されるが、本実施の形態のように第2界磁コイル18を構成する巻線24の断面積を大きくすることによって、第2界磁コイル18の巻線24の巻数が少なくなり、しかも断面積が大きいために第2界磁コイル18の抵抗値は小さくなる。第1界磁コイル16は、第2界磁コイル18の巻数が少なくなった分だけ巻数を確保する必要があるため(従来と同等の磁気性能を得るため)、巻線22の断面積を小さくしている。

以上、本発明を複数の実施の形態により説明したが、本発明は、各実施の形態に拘束されることなく、それぞれの実施の形態に記載した構成を組み合わせて適用することもできる。また、界磁極は突極型のものを例示して説明したが、突極型以外の形態のものに対しても本発明を適用することができる。
