【発明の属する技術分野】
本発明は、固定側金型ユニットと可動側金型ユニットとを使用して2層以上の多層からなる中空体を射出成形方法により成形する、多層中空体の射出成形方法法およびこの方法の実施に使用される多層中空体の射出成形用金型に関するものである。

【従来の技術】
合成樹脂製の中空体すなわちタンクは、液体用あるいは気体用さらには粉体用としてあらゆる分野で広く利用されている。このようなタンクは、本出願人が特許文献1、2、3等により多数提案している射出成形方法により成形することができる。この成形方法の実施には、固定金型とスライド金型とが使用される。固定金型には、パーティングラインから外方へ突き出たコアと、内方へ窪んだ凹部とが形成され、またスライド金型には固定金型のコアと共働する凹部と、固定金型の凹部と共働するコアとが設けられている。したがって、所定位置でスライド金型を固定金型に対して型締すると、固定金型のコアとスライド金型の凹部とにより第1のキャビティが、また固定金型の凹部とスライド金型のコアとで第2のキャビティが構成される。1次成形で、これらの第1、2のキャビティに溶融樹脂を射出すると、一対の半中空体が成形される。スライド金型に1次成形品が残っている状態で型開きして、第2の位置へスライドさせ、そして型締めする。そうすると、一対の半中空体は開口部で突き合わされる。2次成形により、開口部に溶融樹脂を射出する。つまり、一対の半中空体が一体化された中空体が得られる。もちろん、密閉された中空体も得ることができる。

本出願人が提案している上記射出成形方法によると、完全に密封された中空体を自動製造あるいは自動成形することができると共に、均一な肉厚の中空体を作ることもでき、また複雑な形状にも対処できる等の利点もある。しかしながら、本出願人が提案している従来の射出技術を用いた射出成形法では2層、3層等の多層からなる中空体を射出成形することはできない。そこで、本出願人は、特許文献4により、前述した射出成形方法で成形された中空体を別の成形金型にインサートして、その外表面に外層部を射出成形することにより、多層からなる中空体を得る成形方法を提案している。これにより、2層からなる中空体を射出成形で得ることができる。しかしながら、内層部が別の成形でなされたものであり、その中空体の表面温度は常温近くになり、外層部の樹脂との融着状態はで必ずしも良好ではない。また、内層の中空体を成形金型の中央部に保持するためには、ピン、ボス等の特別の突起物が必要とされる。

もっとも、2層からなる合成樹脂製タンクは、ブロー成形により成形することはできる。2層成形用のブロー成形機の射出ヘッドは、主材層を押し出すメインノズル、接着層を押し出す第1の副ノズル、内層を押し出す第2の副ノズル等からなっている。したがって、これらのノズルからそれぞれの樹脂材料を押し出すことにより、外層と内層とが接着された2層からなる中空体が得られる。この中空体を適宜仕上げることにより、内層を有する合成樹脂製タンクを得ることができる。また、本出願人は特許文献5により、事前に成形された外層の内部にブロー成形により内層を成形して、多層からなる中空体を得る成形方法を提案している。さらには、半中空体状のフィルムを金型内にインサートして、その外周面に射出成形により外層を成形した後に、その半中空体の開口部を重ね合わせ、その重ね合わせ面に溶融樹脂を射出して一体化した中空体を得る成形方法を特許文献6により提案している。

【発明が解決しようとする課題】
上記のようなブロー成形によると、均一な肉厚の中空体が得られ難く、また複雑な形状の中空体には対処できにくい。さらには、射出ヘッドが上記のように多層構造になっているので、ブロー成形装置が高価で、したがってブロー成形により得られる合成樹脂製の中空体が高価になるという欠点もあり、均一な肉厚を得ることは不可能である。また、中空体に仕上げる工程を格別に必要とし、コスト高にもなる。さらには、仕上げの痕跡が残り、外観形状をも損う恐れもある。
また、本出願人が特許文献5、6および4により提案している成形方法によると、肉厚が均一で複雑な形状、あるいは外観形状に優れた多層中空体も安価に成形できる利点が得られるが、これらの成形方法は外部から供給した成形品すなわち半成形品の外周面に射出成形により外層を成形する成形方法あるいは内周面にブロー成形により内層を成形する成形方法であるので、供給された半成形品の表面温度は常温に近くまで下がっており、後から射出された、あるいはブローされた溶融樹脂との融着性が乏しく、積層材の一体化に多少の難点がある。
本発明は、上記したような問題点を解決した多層中空体の射出成形方法およびこの射出成形方法の実施に使用される射出成形用金型を提供することを目的とし、具体的には一台の射出成形機と一ユニットの成形金型により、高温の状態で、つまり半成形品を金型から取り出さないで、2材を積層成形して、その樹脂温度が高温に保持された状態にて、再度射出を行い、一対の積層半成形品を一体化して、全ての部分で接合強度の大きい多層中空体を得ようとするものである。また、肉厚が均一で複雑な形状の多層からなる中空体でも安価に成形できる多層中空体の射出成形方法およびこの射出成形方法の実施に使用される射出成形用金型を提供することも目的としている。

【課題を解決するための手段】
本発明は、上記目的を達成するために、射出成形方法が適用される。射出成形法によると、金型のコアと凹部とにより構成されるキャビティにより賦形されるので、肉厚は自由になり、また外観形状も落ちるようなことはない。このような射出成形方法により第1層すなわち半中空内層を成形する。そして、コアに残した半中空内層と他の凹部とにより構成されるキャビティに溶融樹脂を射出して2層からなる一対の半中空体を成形する。以下同様にして所望層の一対の半中空体を成形する。そして、所望層の一対の半中空体を得たら、所望層の一対の半中空体を金型の凹部に残した状態でコアを抜き、コアが抜かれた所望層の一対の半中空体の開口部を突き合わせる。突き合わせた開口部に、溶融樹脂を射出して、該開口部を接合する。このようにして、多層からなる中空体を得るように構成される。すなわち、請求項1に記載の発明は、上記目的を達成するために、コアと第1の凹部とにより構成されるキャビティに溶融樹脂を射出して1層からなる一対の半中空体を成形する1次成形と、該1次成形により成形された一対の半中空体の外周部と第2の凹部とにより構成されるキャビティに溶融樹脂を射出して2層からなる一対の半中空体を成形する2次成形と、該2次成形により成形された2層からなる一対の半中空体を、前記第2の凹部に残した状態で前記コアを抜き、そしてその開口部を突き合わせて該開口部を接合する接合成形により2層からなる中空体を得るように構成される。請求項2に記載の発明は、コアと第1の凹部とにより構成されるキャビティに溶融樹脂を射出して1層からなる一対の半中空体を成形する1次成形と、該1次成形により成形された一対の半中空体の外周部と第2の凹部とにより構成されるキャビティに溶融樹脂を射出して2層からなる一対の半中空体を成形する2次成形と、該2次成形により成形された2層からなる一対の半中空体の外周部と第3の凹部とにより構成されるキャビティに溶融樹脂を射出して3層からなる一対の半中空体を成形する3次成形と、以下上記のような成形を繰り返して得られる所望層からなる一対の半中空体を、最後の成形に使用した凹部に残した状態で前記コアを抜き、そしてその開口部を突き合わせて該開口部を接合する接合成形により多層からなる中空体を得るように構成される。請求項3に記載の発明は、請求項1または2に記載の接合成形を、射出成形法により実施するように構成される。
請求項4に記載の発明は、固定側金型ユニットと可動側金型ユニットとからなり、前記可動側金型ユニットが前記固定側金型ユニットに対して型開閉されると共に、上下方向にスライド的に駆動されるようになっている金型であって、前記固定側金型ユニットは、固定側金型と、該固定側金型に対して横方向にスライド可能で、上下関係に配置されている固定側スライド金型ブロックとからなり、前記固定側金型のパーティングライン側には、多層半中空体を成形するためのコアが、前記固定側スライド金型ブロックのパーティングライン側には、多層半中空体を成形するための異なる大きさの複数個の凹部が形成され、前記可動側金型ユニットは、可動側金型と、該可動側金型に対して横方向にスライド可能で、上下関係に配置されている可動側スライド金型ブロックとからなり、前記可動側金型のパーティングライン側には、前記固定側金型ブロックの異なる大きさの複数個の凹部と共働して多層半中空体を成形するためのコアが、前記可動側スライド金型ブロックのパーティングライン側には、前記固定側金型のコアと共働して多層半中空体を成形するための異なる大きさの複数個の凹部が形成されている。

【発明の実施の形態】
以下、本発明の実施の形態を説明する。図1の(イ)〜(ハ)は、本実施の形態による成形工程を示す図であるが、図1の(イ)に示されているように1次成形により、一対の半中空内層a、bを射出成形し、2次成形により半中空内層a、bの外側に図1の(ロ)に示されているように、外層A、Bを射出成形して2層からなる一対の半中空体aA、bBを得て、そして一対の半中空体aA、bBの開口部すなわち突合部の接合空間部SKに溶融樹脂を射出して接合する接合成形とから、図1の(ハ)に示されているような2層からなる中空体Sを成形する実施の形態を説明する。

上記射出成形方法の実施に使用される金型の実施の形態が、金型の動きの理解を助けるために、図2に模式的に示されている。すなわち、図2は、金型を開いた状態で模式的に示す斜視図であるが、その(イ)に示されているように、本実施の形態に係る金型は、図の右方に位置している固定側金型ユニット1と、左方に位置している可動側金型ユニット30とからなっている。可動側金型ユニット30は、図2の(イ)において矢印kで示されているように、固定側金型ユニット1に対して型開閉されると共に、図2の(ハ)において矢印uで示されているように上下方向にスライド的に駆動可能になっている。

固定側金型ユニット1は、図2の(イ)において上方に位置している固定側スライド金型ブロック2と、その下方に積み重ねるようにして配置されている固定側金型5とからなっている。固定側スライド金型ブロック2は、第1の固定側金型部3と、図2の(イ)において右方に位置している第2の固定側金型部4とからなっている。そして、固定側金型5に対して矢印cで示されているように横方向にスライド可能になっている。また、可動側金型ブロック30は、上方に位置している可動側金型31と、その下方に位置している可動側スライド金型ブロック32とから構成されている。可動側スライド金型ブロック32は、第1の可動側金型部33とその左方に位置している第2の可動側金型部34からなり、可動側側金型31に対して矢印dで示されているように横方向にスライド可能になっている。概略上記のように構成されている固定側金型ユニット1と可動側金型ユニット30のパーティングラインP、P側には、後述するように、一対の半中空内層a、bと外層A、Bとを成形するためのコアと凹部とが形成されている。

固定側スライド金型ブロック2は、図3に示されているように、固定型板80に横方向にスライド可能に取り付けられ、ピストンシリンダユニットからなる駆動装置50により固定型板80に対して横方向にスライド的に往復駆動される。可動側金型ユニット30は、図4に示されているように、上下方向にスライド可能な可動型板80aに取り付けられ、可動側金型ユニット30の可動側スライド金型ブロック32は、可動型板80aに対して横方向にスライド可能に取り付けられている。そして、可動型板80aは、ピストンシリンダユニットからなる駆動する駆動装置51により上下方向に駆動され、横方向にスライド可能な第1の可動側金型部33と第2の可動側金型部34は駆動装置52aにより水平方向に駆動されるようになっている。なお、可動側金型ユニット30を型開閉方向に駆動する駆動装置は、図2〜4には示されていない。

上記の概略的な説明からも明らかであるが、固定側金型ユニット1を構成している固定側金型5は、固定的で横方向にも縦方向あるいは上下方向にも駆動されない。したがって、溶融状態の樹脂が射出される1次成形用スプル57、2次成形用スプル58および接合用スプル59は、固定側金型5の方に設けられている。これらのスプル57、58、59は、ランナおよびゲート57a、58a、58b、59aを介して後述するキャビティに連通している。このようなスプル57、58、59およびゲート57a、58a、58b、59aについては、主として図5により説明するが、概略が図2〜4に模式的に示されている。

可動側スライド金型ブロック32の第1の可動側金型部33には、パーティングラインP側に開口した、側面形状が方形を呈する内層成形用の可動側凹部18が形成されている。この可動側凹部18は、第1の固定側金型部3の固定側凹部10と対をなすもので、内層成形用の固定側コア12と共働して半中空内層bを成形するキャビティを構成する。したがって、固定側コア12よりも半中空内層bの肉厚分だけ大きい。また、この内層成形用の可動側凹部18に連続してその周囲に浅い環状凹部19が形成されている。この環状凹部19により、接合空間部の一部が成形される。

上記のように構成されている固定側凹部10と環状凹部13の底部には、1次成形用の第1のゲート57a、57bがそれぞれ開口している。そして、これらの第1のゲート57a、57bは、1次成形用スプル57、57および1次成形用ランナ56aを介して固定型板80に形成されている第1のスプル55に連通している。また、第2の固定側金型部4の凹部20の底部と、固定側金型5の環状コア14の頂部には、2次成形用の第2のゲート58a、58bがそれぞれ開口している。そして、これらの第2のゲート58a、58bは、2次成形用スプル58、58および2次成形用ランナ56bを介して固定型板80に形成されている第1のスプル55に連通している。

図2の(イ)に示されている位置すなわち図5の(イ)に示されている第1の位置で可動側金型ユニット30を固定側金型ユニット1に対して型締めする。そうすると、図6の(イ)に示されているように、固定側スライド金型ブロック2の第1の固定側金型部3の凹部10と、可動側金型31の可動側コア15とにより半中空内層aを成形するためのキャビティCaが構成される。また、固定側金型5の固定側コア12と、可動側スライド金型ブロック32の第1の可動側金型部33の可動側凹部18とにより半中空内層bを成形するためのキャビティCbが構成される。射出機から射出された溶融樹脂は、第1のスプル55から1次成形用ランナ56aを通って1次成形用スプル57、57に分流し、そして1次成形用ゲート57a、57bを介して1次成形用のキャビティCa、Cbに充填される。これにより、一対の半中空内層a、bが成形される。充填されている途中の段階が図6の(イ)に示されている。なお、このとき一対の半中空内層a、bの開口部には、突合部Ta、Tbが成形される。

ある程度の冷却固化を待って、可動側金型ユニット30を所定間隔だけ開く。このとき、半中空内層aは可動側金型31の可動側コア15に残って、また半中空内層bは固定側金型5の固定側コア12に残って開かれる。次いで、固定側スライド金型ブロック2を、図2の(ロ)に示されているように、駆動装置50によって左方の第2の位置へスライドさせる。そうすると、図6の(ロ)に示されているように、半中空内層aに、固定側スライド金型ブロック2の第2の固定側金型部4に形成されている固定側凹部20が整合するようになる。また、可動側スライド金型ブロック32を、図2の(ロ)に示されているように、駆動装置52aによって右方の第2の位置へスライドさせる。そうすると、図6の(ロ)に示されているように、半中空内層bに、可動側スライド金型ブロック32の第2の可動側金型部34に形成されている可動側凹部21が整合するようになる。

上記のように整合した状態で可動側金型ユニット30を、固定側金型ユニット1に対して型締めする。型締めした状態が図7の(イ)に示されている。型締めすると、固定側スライド金型ブロック2の第2の固定側金型部4に形成されている固定側凹部20と、半中空内層aの外周部とにより外層Aを成形するためのキャビティCAが構成される。また、可動側スライド金型ブロック32の第2の可動側金型部34に形成されている可動側凹部21と半中空内層bの外周部とにより外層Bを成形するためのキャビティCBが構成される。同様に、第1のスプル55から2次成形用スプル58、58およびゲート58a、58bを介して2次成形用の溶融樹脂をキャビティCA、CBに射出する。これにより、2層からなる一対の半中空体aA、bBが成形される。充填が終わっている段階が図7の(ロ)に示されている。なお、このとき一対の半中空体aA、bBの開口部には、接合空間部が成形される。

冷却固化を待って可動側金型ユニット30と固定型板80とを開く。そうすると、一方の半中空体aAは、固定側スライド金型ブロック2の第2の固定側金型部4に形成されている凹部20に残って、また他方の半中空体bBは、可動側スライド金型ブロック32の第2の可動側金型部34に形成されている凹部21に残って開かれる。これにより、固定側コア12と可動側コア15が抜けたことになる。一対の半中空体aA、bBが第2の金型部4、34の凹部20、21に残って開かれ、第1のスプル55と2次成形用スプル58、58が落ちている状態が図8の(イ)に示されている。

可動側金型ユニット30を、駆動装置51により上方へスライドさせる。そうすると、一対の半中空体aA、bBは、開口部が整合するようになる。そこで、可動側金型ユニット30を型締めする。型締めした状態が図8の(ロ)に示されている。半中空内層aの突合部Taと半中空内層bの突合部Tbは、互いに突き合わされ、その外周部に接合空間部SKが構成される。

そして、第1のスプル55から接合用スプル59および接合用ゲート59aを介して、この接合空間部SKに射出機から接合用の溶融樹脂を射出する。これにより、第1、2の半中空体aA、bBが一体化され、合成樹脂製の2層からなる中空体Sが成形される。冷却固化を待って可動側金型ユニット30を開く。エジェクタピンにより2層からなる中空体Sが突き出される。以下、上記操作を繰り返して2層からなる中空体Sを成形する。

本発明は、上記実施の形態に限定されることなく、色々な形で実施できる。例えば、可動側金型ユニット30のパーティングラインPは、水平方向でも実施できる。したがって、請求項の記載において横方向にスライド方向、上下関係等の表現の中には、このように配置される成形方法あるいは金型も含むことになる。また、上記実施の形態では固定側金型5の上に固定側スライド金型ブロック2が横方向にスライド可能になっているが、固定側金型5の下方に固定側スライド金型ブロック2を横方向にスライド可能に配置することもできる。このときは、可動側金型ユニット30の可動側スライド金型ブロック32は、可動側金型31の上に配置される。

また、上記実施の形態では、固定側スライド金型ブロック2には、大きさの異なる2個の固定側凹部10、20が、また可動側スライド金型ブロック32には、同様に2個の可動側凹部18、21が形成されているので、2層からなる中空体Sが得られたが、これらの凹部の数を増やすことにより所望層からなる中空体を得ることができることは明らかである。さらには、上記実施の形態では固定側凹部10、20は、1個の固定側スライド金型ブロック2に形成されているので、金型構造が特にスライド的に駆動する駆動機構が簡単になるが、これらの凹部10、20を個々の金型に別々に形成できることも明らかである。また、可動側凹部18、21に付いても同様である。

該1次成形により成形された一対の半中空体の外周部と第2の凹部とにより構成されるキャビティに溶融樹脂を射出して2層からなる一対の半中空体を成形する2次成形と、該2次成形により成形された2層からなる一対の半中空体を、前記第2の凹部に残した状態で前記コアを抜き、そしてその開口部を突き合わせて該開口部を接合する接合成形とから2層からなる中空体を得るので、あるいは上記のような成形を繰り返して得られる所望層からなる一対の半中空体を、最後の成形に使用した凹部に残した状態で前記コアを抜き、そしてその開口部を突き合わせて該開口部を接合する接合成形とから多層からなる中空体を得るので、すなわち金型を使用した射出成形により成形するので、肉厚が自由で複雑な形状の多層からなる中空体でも安価に成形できるという、本発明に特有の効果が得られる。また、他の発明によると、多層からなる一対の半中空体の接合成形を、射出成形法により実施するので、上記のような効果に加えて接合強度の大きい多層からなる中空体を得ることができる効果が得られる。
