【発明の属する技術分野】
この発明は、多芯光コネクタの構成部品である多芯フェルールとして用いるに好適な2次元光ファイバホルダ及びその製法に関するものである。

【従来の技術】
従来、単芯フェルールの製法としては、電気メッキ処理により芯線を包囲する金属層を形成した後、金属層から芯線を除去し、残された円筒状の金属層により単芯フェルールを形成するものが知られている(例えば、特開2001−192882号公報参照)。

また、2次元光ファイバホルダの製法としては、ジルコニア、アルミナ又は石英等の非金属材を型焼結して光ファイバホルダを形成するものが知られている。

【発明が解決しようとする課題】
上記した単芯フェルールの製法によると、多芯フェルール又は2次元光ファイバホルダを製作できないという問題点がある。また、上記した2次元光ファイバホルダの製法によると、次のような問題点がある。

(イ)型の作成に著しいコストと時間を要し、型の内容(2次元配置のデザイン)を変更するのが容易でない。
【0006】
(ロ)2次元配置の光ファイバの本数が多くなるほど、光ファイバの位置精度を確保するのが困難となる。

(ハ)高温焼結の終了時に冷却収縮が起こるため、光ファイバの位置精度が低下するのを免れない。
【0008】
(ニ)焼結に用いる型の加工精度を確保する必要上から、光ファイバホルダの長さが制限される。現状では、光ファイバの直径に相当する0.125mmの直径を有する長いピンを形成するのが困難であるため、光ファイバホルダの長さは、5mm以下に制限される。

この発明の目的は、複数の光ファイバを精度良く整列して保持することができる新規な2次元光ファイバホルダ及びその製法を提供することにある。

【課題を解決するための手段】
この発明に係る2次元光ファイバホルダは、
2次元配置の複数の貫通孔が一方の主面から他方の主面に貫通するように設けられた金属製の位置決め板であって、各貫通孔が前記他方の主面に近づくにつれてサイズを増大するように設けられたものと、
前記複数の貫通孔にそれぞれ対応してメッキ厚さ方向に延長する2次元配置の複数の光ファイバ保持孔を有するように前記位置決め板の一方の主面にメッキされた柱状金属からなるホルダ本体であって、前記位置決め板の各貫通孔毎に該貫通孔に対応する光ファイバ保持孔のサイズを前記他方の主面に近づくにつれて増大させるように前記柱状金属の一部が該貫通孔の内面を覆っているものと
を備えたものである。ここで、孔のサイズとは、孔の直径、孔の一辺の長さ等をいう。

この発明の2次元光ファイバホルダによれば、2次元配置の複数の貫通孔を有する金属製の位置決め板は、薄膜プロセス等により高精度且つ簡単に作成可能であり、特に各貫通孔の位置やサイズ及び貫通孔間ピッチは、0.5μm等のサブミクロンの精度で設定することができる。位置決め板の一方の主面には、位置決め板の複数の貫通孔にそれぞれ対応してメッキ厚さ方向に延長する2次元配置の複数の光ファイバ保持孔を有するように柱状金属がメッキされ、この柱状金属によりホルダ本体が構成される。また、位置決め板では、各貫通孔が他方の主面に近づくにつれてサイズを増大するように設けられると共に、ホルダ本体では、位置決め板の各貫通孔毎に該貫通孔に対応する光ファイバ保持孔のサイズを位置決め板の他方の主面に近づくにつれて増大させるように柱状金属の一部が該貫通孔の内面を覆う構成となっており、位置決め板の他方の主面側から各光ファイバ保持孔に光ファイバを挿入し、セットするのが容易となる。このため、位置決め板の各貫通孔及びホルダ本体の各ファイバ保持孔は、いずれもサイズをできるだけ小さく設定することができる。従って、複数の光ファイバ保持孔では、複数の光ファイバを2次元的に精度良く整列して保持することができる。

この発明の2次元光ファイバホルダにおいて、前記位置決め板には前記一方の主面から前記他方の主面に貫通し且つ前記他方の主面に近づくにつれてサイズを増大するように複数のガイドピン挿通孔が設けられ、前記柱状金属が前記複数のガイドピン挿通孔にそれぞれ対応してメッキ厚さ方向に延長する複数のガイドピン挿入孔を有するようにメッキされ、前記位置決め板の各ガイドピン挿通孔毎に該ガイドピン挿通孔に対応するガイドピン挿入孔のサイズを前記他方の主面に近づくにつれて増大させるように前記柱状金属の一部が該ガイドピン挿通孔の内面を覆っている構成としてもよい。このようにすると、この発明の2次元光ファイバホルダの複数のガイドピン挿入孔と他の同種の2次元光ファイバホルダの複数のガイドピン挿入孔とをそれぞれ連通させた状態で連通に係るガイドピン挿入孔毎にガイドピンを挿入することにより両光ファイバホルダの光ファイバを精度良く(光学的に低損失で)結合することができる。

この発明の2次元光ファイバホルダの製法によれば、薄膜プロセス等により高精度で作成された第1及び第2の位置決め板をメッキ規制筒の一方及び他方の端面にそれぞれ配置した状態で複数のガイドピンを複数の第1のガイドピン挿通孔から複数の第3のガイドピン挿通孔を介して複数の第2のガイドピン挿通孔にそれぞれ挿通するようにしたので、メッキ規制筒と第1及び第2の位置決め板とを精密に位置合わせすることができる。そして、このような精密位置合せの後、複数の芯線を複数の第1の貫通孔から筒孔を経て複数の第2の貫通孔にそれぞれ挿通した状態でメッキ規制筒内でメッキ処理を行なうことにより第1の位置決め板の一方の主面に筒孔に沿って柱状金属をメッキするようにしたので、柱状金属(ホルダ本体)では、各芯線位置に対応して光ファイバ保持位置が精度良く決定される。従って、第1の位置決め板及び柱状金属の結合体からなる光ファイバホルダとしては、複数の光ファイバを2次元的に精度良く整列して保持可能なものが得られる。

【発明の実施の形態】
図1は、この発明の一実施形態に係る2次元光ファイバホルダを示すもので、図1のX−X’線に沿う断面は、図2に示されている。

2次元光ファイバホルダ10は、光ファイバ位置決め板12と、この位置決め板12の一方の主面にメッキされた円柱状金属からなるホルダ本体10Aとを備えている。位置決め板12は、例えばNi−Fe合金等の金属からなるもので、後述する薄膜プロセスにより高精度且つ簡単に製作可能である。

ホルダ本体10Aでは、一例として、長さ(メッキ厚さ)Lを1〜10mm、H11等の各光ファイバ保持孔の直径Rを0.125mm、隣り合う光ファイバ保持孔間のピッチ(孔中心間の距離)Pを0.25mm、G1等のガイドピン挿通孔の直径を1mm、ホルダ本体10Aを構成する円柱状金属の直径を6mmとすることができる。ガイドピン挿入孔G1,G2にそれぞれ挿入されるガイドピンGP1,GP2は、いずれもステンレススチール又はセラミック等により構成することができる。

図1,2に示した光ファイバホルダ10によれば、位置決め板12の他方の主面に近づくにつれてG1等のガイドピン挿入孔のサイズ(直径)が大きくなっているので、図2に示すように位置決め板12の他方の主面からガイドピン挿入孔G1,G2にガイドピンGP1,GP2を挿入するのが容易になると共に光ファイバ保持孔H21〜H24に光ファイバF21〜F24をそれぞれ挿入するのが容易となる。H21〜H24以外の光ファイバ保持孔についてもH21〜H24と同様にして光ファイバの挿入が容易となる。このため、各ガイドピン挿入孔及び各光ファイバ保持孔のいずれについても、挿入容易性を考慮して孔サイズを大きくする必要がなく、孔サイズはできるだけ小さく設定することができる。従って、光ファイバホルダ10は、F21〜F24等の光ファイバを2次元的に精度良く整列して保持することができる。

図1,2に示した光ファイバホルダ10は、他の同種の光ファイバホルダと光学的に結合しやすい利点を有する。すなわち、他の同種の光ファイバホルダとして、ガイドピンGP1,GP2を保持していない点を除いて光ファイバホルダ10と同様の構成を有するもの(第2の光ファイバホルダという)を用意した後、光ファイバホルダ10の一方の端面(図2の左側の端面)に第2の光ファイバホルダの孔サイズ大の端面(図2の右側端面に対応)を接触させた状態で光ファイバホルダ10のガイドピンGP1,GP2を第2の光ファイバホルダの対応するガイドピン挿入孔に挿入することにより光ファイバホルダ10に対して第2の光ファイバホルダを簡単に結合することができる。第2の光ファイバホルダには、H21〜H24等の光ファイバ保持孔に関して前述したと同様にして各光ファイバ保持孔毎に光ファイバが予め保持されているので、図2の例では、光ファイバF21〜F24に対して第2の光ファイバホルダの対応する光ファイバを精度良く(光学的に低損失で)結合することができ、このことは、F21〜F24以外の光ファイバについても同様である。

次に、図3を参照して上記した光ファイバホルダの製法を説明する。

光ファイバ位置決め板12,22は、いずれもNi−Fe合金等の金属からなるもので、一例として、8mm角の正方形状を有し且つ50〜100μmの厚さを有するものとすることができる。位置決め板12には、図1,2に関して前述したようにガイドピン挿通孔K1,K2及び貫通孔群hが設けられている。貫通孔群hは、貫通孔h21〜h24等の行列配置の4×4個の貫通孔を含んでいる。位置決め板12において、ガイドピン挿通孔K1,K2を結ぶ直線の延長線上にはガイドピン挿通孔K1,K2にそれぞれ並べてガイドピン挿通孔K3,K4が設けられている。ガイドピン挿通孔K3,K4は、いずれもガイドピン挿通孔K1と同様の構成を有するもので、位置決め板12の一方の主面から他方の主面に貫通すると共に位置決め板12の他方の主面(図3では下面)に近づくにつれてサイズ(直径)が増大するようになっている。

メッキ規制筒20は、樹脂(例えばテフロン[登録商標])等の非金属材からなるもので、長手方向に直交する断面が円形状である筒孔Qが一方の端面から他方の端面に貫通するように設けられている。筒孔Qの開口サイズは、位置決め板12において貫通孔群hを配置した孔配置領域より広く設定されている。メッキ規制筒20には、筒孔Qに平行に一方の端面から他方の端面に貫通するようにガイドピン挿通孔P1,P2が設けられている。ガイドピン挿通孔P1,P2は、筒孔Qを挟むようにして位置決め板12のガイドピン挿通孔K3,K4にそれぞれ対応する(位置決め板22のガイドピン挿通孔J3,J4にそれぞれ対応する)位置に配置されたもので、位置決め板12のガイドピン挿通孔K3,K4にそれぞれ対応する(位置決め板22のガイドピン挿通孔J3,J4にそれぞれ対応する)サイズ(直径)を有する。

メッキ処理に際しては、上記した位置決め板12,22及びメッキ規制筒20の他に、ガイドピンg1〜g4及び芯線群Fを用意する。ガイドピンg1〜g4は、いずれもセラミック(例えばジルコニア又はアルミナ)等の非金属材からなるもので、前述したガイドピンGP1,GP2と実質的に同一のサイズ(直径)を有する。芯線群Fは、貫通孔群f(又はh)に属する16個の貫通孔にそれぞれ対応する16本の芯線を含むもので、各芯線は、光ファイバ又は光ファイバ状の非金属材からなっている。

まず、筒孔Qを介して位置決め板12の一方の主面と位置決め板22の他方の主面とを対向させるようにメッキ規制筒20の一方及び他方の端面にそれぞれ位置決め板12及び22を配置した状態でガイドピンg3とガイドピンg4とを位置決め板12の他方の主面(孔サイズ大の主面)側からガイドピン挿通孔K3,P1,J3とガイドピン挿通孔K4,P2,J4とにそれぞれ挿通することによりメッキ規制筒20と位置決め板12,22とを位置合せする。このとき、ガイドピン挿通孔K3,K4,J3,J4のいずれにも、孔サイズが徐々に増大した開口部からガイドピンを挿通するので、ガイドピン挿通作業を簡単に行なうことができる。

次に、上記のような位置合せ状態において、貫通孔群h及びfにて対向する貫通孔毎に位置決め板12の他方の主面(孔サイズ大の主面)側から芯線群F中の1本の芯線を挿通する。このとき、各芯線は、対向する貫通孔間で筒孔Qに通される。いずれの貫通孔にも、孔サイズが徐々に増大した開口部から芯線を挿通するので、芯線挿通作業を簡単に行なうことができる。このような芯線挿通作業の結果、芯線群F中の16本の芯線は、図3に示すように貫通孔群h,f中の16組の対向貫通孔にそれぞれ挿通されることになる。

上記のような芯線挿通作業の後(前でも可)ガイドピンg1とガイドピンg2とを位置決め板12の他方の主面側からガイドピン挿通孔K1,J1とガイドピン挿通孔K2,J2とにそれぞれ挿通する。このとき、ガイドピンg1は、挿通孔K1,J1間で筒孔Qを通り、ガイドピンg2は、挿通孔K2,J2間で筒孔Qを通る。 ガイドピン挿通孔K1,K2,J1,J2のいずれにも、孔サイズが徐々に増大した開口部からガイドピンを挿通するので、ガイドピン挿通作業を簡単に行なうことができる。

上記のようなガイドピン・芯線挿通状態において、図3に示すように貫通孔群h中の全貫通孔に筒孔Qを連通させるようにメッキ規制筒20の一方の端面に位置決め板12の一方の主面を当接し、このような当接状態で位置決め板12及び規制筒20をメッキ液に浸漬することによりメッキ規制筒20の他方の端面と位置決め板22の他方の主面との間の隙間を介して筒孔Qにメッキ液を導入する。そして、電気端子24を介して位置決め板12に通電することによりメッキ処理を行なう。

メッキ処理では、位置決め板12の一方の主面に筒孔Qに沿って例えばNi−Fe合金からなる円柱状金属が成長する。このとき、メッキ金属は、図2に示したように位置決め板12においてh21〜h24等の各貫通孔の内面やガイドピン挿通孔K1,K2の内面にも成長する。メッキ金属の成長がメッキ規制筒20の他方の端面(図3では上端)レベル以下の所定のレベルに達したとき、メッキ処理を停止する。なお、位置決め板12においてメッキ規制筒20の外部に露呈した部分がメッキされないように予めレジスト等を塗布しておいてもよい。

メッキ処理の後は、円柱状金属(ホルダ本体)及び位置決め板12の結合体から位置決め板22、ガイドピンg1〜g4、芯線群F中の各芯線及びメッキ規制筒20を引抜き等により除去し、該結合体を2次元光ファイバホルダとして残す。

この後、必要に応じて円柱状金属及び位置決め板12の結合体(2次元光ファイバホルダ)に機械加工により外形整形処理を施す。例えば、図3に示す位置決め板12の角部を図1に示すようにホルダ本体10A(円柱状金属)の円柱の側面に合わせて丸めたり、図2に示すホルダ本体10Aの左側の端面及び位置決め板12の右側の主面に平坦性向上のために研磨処理を施したりしてもよい。このようにすると、図1,2に関して前述したと同様の構成を有する2次元光ファイバが得られる。

次に、図4〜7を参照して上記した位置決め板12,22のような光ファイバ位置決め板の製法の一例を説明する。

図4の工程では、例えばガラス、石英又はシリコン等からなる基板30の一方の主面にメッキ下地層としてCu/Cr積層(Cr層にCu層を重ねた積層)32をスパッタ法により形成する。Cr層は、基板30に対するCu層の密着性を向上させるもので、Cr層及びCu層の厚さは、それぞれ30nm及び300nmとすることができる。

次に、ホトリソグラフィ処理によりCu/Cr積層32の上にレジスト層34,R1〜R4,R21〜R24を形成する。レジスト層34は、所望の光ファイバ位置決め板の平面パターンに対応した孔34aを有するように形成する。レジスト層R1〜R4は、いずれも孔34a内において所望のガイドピン挿通孔に対応したパターンを有し且つ上部から下部に進むにつれてサイズが増大するように形成し、レジスト層R21〜R24は、いずれも孔34a内において所望の貫通孔に対応したパターンを有し且つ上部から下部に進むにつれてサイズが増大するように形成する。ここで、層R1〜R4又はR21〜R24のような順テーパー状のレジスト形状を得るためには、ステッパ(縮小投影露光装置)を用いた場合、
(1)フォーカス位置をレジスト内に設定する方法、
(2)レジスト下部にて露光量を小さく設定する方法(ポジレジスト用の方法)、
(3)露光マスクにおいて、マスク部の透過率を徐々に変化させる(レジストの裾にいくに従って透過率を高くする)方法
のうちいずれかの方法を用いることができる。

図5の工程では、レジスト層34,R1〜R4,R21〜R24をマスクとするNi−Fe合金の選択メッキ処理によりNi−Fe合金層からなる光ファイバ位置決め板12を形成する。位置決め板12の厚さは、50〜100μm程度にすることができる。

図6の工程では、薬液処理等によりレジスト層34,R1〜R4,R21〜R24を除去する。レジスト層R1〜R4,R21〜R24を除去したため、位置決め板12には、ガイドピン挿通孔K1〜K4及び貫通孔h21〜h24が付与される。各ガイドピン挿通孔及び貫通孔は、いずれも対応するレジスト層が上部から下部に進むにつれてサイズが増大するようになっていたため、位置決め板12の上面から下面に進むにつれてサイズが増大するように形成される。
