【発明の属する技術分野】
この発明は、静電潜像が形成される像担持体と、トナーを担持するトナー担持体とを対向配置させた状態で前記トナー担持体に現像バイアスを印加して前記トナー担持体から前記像担持体にトナーを移動させて前記静電潜像を顕像化する画像形成装置および画像形成方法に関するものである。

【従来の技術】
電子写真技術を応用した複写機、プリンタ、ファクシミリ装置などの画像形成装置としては、像担持体とトナー担持体とが当接状態に保持された接触現像方式のものと、これらが離間した状態に保持された非接触現像方式のものとが知られている。このうち、接触現像方式の画像形成装置では、直流電圧もしくは直流電圧に交流電圧を重畳された現像バイアスがトナー担持体に印加されており、その表面に担持されたトナーが像担持体上の静電潜像に接触した際、その表面電位に応じて一部が像担持体側に移動することによってトナー像が形成される。

また、非接触現像方式の画像形成装置では、現像バイアスとしての交番電圧がトナー担持体に印加されることで像担持体との間のギャップに交番電界が形成され、この交番電界の作用によりトナーが飛翔することでトナー像が形成される。

この種の装置では、装置の個体差、経時変化や、温湿度など装置の周囲環境の変化に起因してトナー像の画像濃度が異なることがある。そこで、従来より、画像濃度の安定化を図るための種々の技術が提案されている。このような技術としては、例えば像担持体上にテスト用の小画像(パッチ画像)を形成し、そのパッチ画像の濃度に基づいて、画像の濃度に影響を与える濃度制御因子を最適化する技術がある(例えば、特許文献1参照)。この技術は、濃度制御因子を種々に変更設定しながら像担持体上に所定のパッチ画像を形成するとともに、像担持体の近傍に設置した濃度センサによりその画像濃度を検出し、その濃度が予め設定された目標濃度と一致するように濃度制御因子を調節することで、所望の画像濃度を得ようとするものである。

【発明が解決しようとする課題】
この種の画像形成装置では、電源のオフ状態、あるいは電源がオンであっても画像形成を行わない動作停止状態が長時間にわたり継続した場合、その後に行う画像形成動作において形成した画像に周期的な濃度ムラが生じる場合があることが知られている。このような濃度ムラは画像形成動作を何度か繰り返すことで次第に解消されるが、動作停止状態にある時間が長くなるとその解消に要する時間も長くなり、また画像品質が看過できない程度にまで低下する場合もあるなど、画質向上の観点から改良の余地が大きく残されている。

特に、上記したパッチ画像を形成して濃度制御因子の調節を行っている画像形成装置では、このような長時間の動作停止状態の後にパッチ画像の形成を行うと上記した濃度ムラによってパッチ画像の濃度が変動することがある。そのため、その濃度に基づく濃度制御因子の調節が精度よく行えず、その結果、安定した画像を形成することが難しいという問題があった。

この発明は上記課題に鑑みなされたものであり、動作停止状態が長時間にわたり継続したときに現れる濃度ムラを抑制し、画質の良好なトナー像を安定して形成することのできる画像形成装置および画像形成方法を提供することを目的とする。

【課題を解決するための手段】
この発明にかかる画像形成装置は、上記目的を達成するため、その表面に静電潜像を担持可能に構成された像担持体と、その表面にトナーを担持しながら所定の方向に回転することで前記像担持体との対向位置に前記トナーを搬送するトナー担持体と、前記トナー担持体に所定の現像バイアスを印加して前記トナー担持体に担持されるトナーを前記像担持体に移動させることによって前記静電潜像をトナーにより顕像化してトナー像を形成する像形成手段とを備え、トナー像の形成を終了してからの待機時間が所定の第1休止時間に達したときには、前記トナー担持体を少なくとも1周以上回転させる前記トナー担持体の周回動作を実行することを特徴としている。

本願発明者は、動作停止状態が継続した後の画像形成動作において周期的な濃度ムラが現れる原因について、種々の実験の結果から次のような知見を得た。すなわち、このような濃度ムラは、トナー担持体の表面にトナーを付着させたまま長時間放置することによって次第にトナー担持体とトナーとの結合が強固となりトナーをトナー担持体から引き離すのにより大きな力が必要となること、および、停止した状態でのトナー担持体の表面状態は一様でなくその表面に接しているトナー密度が位置により異なるなど不均一な状態となっているため、上記したトナーとトナー担持体との結合の程度も不均一となっていることを主たる原因として発生していることがわかった。なお、本明細書では、このようにトナー担持体にトナーを担持させたまま長時間放置したことに起因して画像に周期的な濃度ムラを生じる現象を「放置バンディング現象」と称することとする。

そこで、この発明では、トナー像の形成を終了してからの待機時間が所定の第1休止時間に達したときにはトナー担持体の周回動作を実行するようにしている。そのため、この第1休止時間を超えて長時間にわたりトナー像の形成を行わない状態が継続したとしても、その待機時間が第1休止時間に達した時点でトナー担持体の周回動作が行われることとなる。したがって、動作停止状態が継続してトナーを担持したトナー担持体が長時間にわたって放置されることは未然に防止されており、その結果、この画像形成装置では、放置バンディング現象による濃度ムラがなく画質の良好なトナー像を安定して形成することが可能となっている。

また、このような画像形成装置では、第1休止時間が経過して上記したトナー担持体の周回動作を行うことでトナー担持体の表面状態の不均一性はいったん解消されるものの、そのままさらに長時間放置すれば再び不均一な状態に戻ってしまうこととなる。これを防止するため、トナー像の形成を長時間行わなくても、一定時間毎に少なくともトナー担持体の周回動作は実行されることが好ましい。すなわち、前記周回動作を終了してからさらに前記第1休止時間が経過したときには、再び前記周回動作を実行するように構成されることが好ましい。

このように、一定時間が経過したときにトナー担持体の周回動作を行うことによりトナー担持体の表面状態はほぼ均一に保たれ、放置バンディング現象の発生は抑制される。しかし、動作停止状態にある間に装置の周囲環境等が変化することもあるから、長時間の待機時間を挟んでその前後に形成された画像間において濃度差が生じる場合がある。

そこで、前記待機時間が前記第1休止時間より長い所定の第2休止時間に達したときには、前記周回動作を実行し、さらに、パッチ画像として所定のトナー像を形成するとともにそのパッチ画像濃度を検出し、その検出結果に基づき画像濃度に影響を与える濃度制御因子を最適化するようにしてもよい。このようにした場合には、第1休止時間が経過した時点でトナー担持体の周回動作が行われてトナー担持体の表面状態の均一性が保たれ、濃度ムラの発生が抑制されるとともに、第2休止時間が経過した時点で濃度制御因子の最適化処理が行われるので、先に形成された画像と、第2休止時間を経過した後に形成された画像との間の濃度差は小さく抑えられる。しかも、パッチ画像を形成する前に像担持体の周回動作を行うことで、パッチ画像濃度が放置バンディング現象の影響を受けることがなくなり、その検出結果に基づいて精度よく濃度制御因子の最適化を行うことができる。

また、この発明は、その表面に静電潜像を担持可能に構成された像担持体と、その表面にトナーを担持しながら所定の方向に回転することで前記像担持体との対向位置に前記トナーを搬送するトナー担持体と、前記トナー担持体に所定の現像バイアスを印加して前記トナー担持体に担持されるトナーを前記像担持体に移動させることによって前記静電潜像をトナーにより顕像化してトナー像を形成する像形成手段とを備え、ユーザの画像形成要求に応じて該画像形成要求に対応するトナー像を形成する画像形成装置において、上記目的を達成するため、トナー像の形成を終了してからの動作停止時間が所定の第3休止時間以上を経過してから前記画像形成要求があったときには、該画像形成要求に応じてトナー像を形成するのに先立って、前記トナー担持体を1周以上回転させる前記トナー担持体の周回動作を実行することを特徴としている。

このように構成された発明では、先のトナー像形成を終了してから所定時間が経過した後にトナー像形成を行う場合には、トナー像形成に先立ってトナー担持体の周回動作を行う。このように周回動作を行うことで、前述した発明と同様に、トナー担持体の表面状態の不均一性が解消され、こうしてトナー担持体の表面状態が均一な状態でトナー像形成を行うことで、濃度ムラがなく画質の良好なトナー像を安定して形成することが可能となる。

さらに、前記動作停止時間が前記第3休止時間より長い所定の第4休止時間以上を経過してから前記画像形成要求があったときには、該画像形成要求に応じてトナー像を形成するのに先立って、前記周回動作と、パッチ画像としてのトナー像を形成するとともにそのパッチ画像の濃度を検出し、その検出結果に基づき画像濃度に影響を与える濃度制御因子を最適化する最適化処理を実行するようにしてもよい。このようにした場合には、長時間放置された装置の周囲環境等の変化による画像濃度の変動を抑えることが可能となる。しかも、パッチ画像を形成する前に像担持体の周回動作を行うことで、パッチ画像濃度が放置バンディング現象の影響を受けることがなくなり、その検出結果に基づいて精度よく濃度制御因子の最適化を行うことができる。

なお、上記した各発明においては、前記濃度制御因子として、前記現像バイアスを用いることができる。また、前記像担持体の表面を光ビームで露光することにより前記像担持体表面に静電潜像を形成する露光手段をさらに備える画像形成装置では、前記濃度制御因子として、前記光ビームのエネルギー密度を用いてもよい。

また、本願発明者の実験によれば、上記した画像の濃度ムラは、特に次のような構成を有する装置において生じやすい:
1.前記トナー担持体の回転方向において前記対向位置よりも上流側の規制位置で前記トナー担持体表面と当接することで、前記トナー担持体表面に担持されるトナー量を規制する規制手段をさらに備え、前記トナー担持体と前記像担持体とを前記対向位置で対向させた状態では、前記規制位置が前記トナー担持体の回転中心よりも下方に位置するように構成された画像形成装置;
2.前記トナー担持体の回転方向において前記規制位置よりも上流側の剥離位置で前記トナー担持体表面と当接することで、前記トナー担持体表面に付着したトナーを剥離させる剥離手段をさらに備え、前記トナー担持体と前記像担持体とを前記対向位置で対向させた状態では、前記剥離位置が前記規制位置よりも上方に位置するように構成された上記1の画像形成装置;
3.前記トナー担持体の表面が導電性を有する画像形成装置;および、
4.定着オフセットを防止する離型材としてのワックス成分を含有する前記トナーを用いて前記トナー像を形成する画像形成装置。

これらの画像形成装置では、トナー中の微粉成分(小粒径トナーやその他の粒径の小さな粒子)がトナー担持体の周囲に多く存在しており、トナー担持体表面に担持されるトナーの帯電性がこれらの微粉成分による影響を受けやすい。そして、この微粉成分の局在がトナー担持体表面のトナー層の不均一性をもたらし、その結果、画像の濃度ムラが生じる。

そのため、これらの構成のいずれかを有する画像形成装置においては、上記のように、パッチ画像形成前に行うトナー担持体の回転動作の効果が特に顕著である。

また、この発明にかかる画像形成方法は、像担持体の表面に静電潜像を形成するとともに、その表面にトナーを担持しながら所定の方向に回転するトナー担持体に所定の現像バイアスを印加して、前記トナー担持体に担持されるトナーを前記像担持体に移動させることで前記静電潜像をトナーにより顕像化してトナー像を形成する画像形成方法において、上記目的を達成するため、トナー像の形成を終了してからの待機時間が所定の第1休止時間に達したときには、前記トナー担持体を少なくとも1周以上回転させる前記トナー担持体の周回動作を実行することを特徴としている。

このように構成された画像形成方法では、上記した画像形成装置と同様に、動作停止状態が一定時間継続した場合にはトナー担持体の周回動作を行うようにしている。そのため、トナーを担持したままトナー担持体が長時間にわたって放置されることはなく、濃度ムラがなく画質の良好なトナー像を安定して形成することが可能となっている。

また、この画像形成方法においても、上記した画像形成装置と同様に、前記周回動作を終了してからさらに前記第1休止時間が経過したときには、再び前記周回動作を実行したり、前記待機時間が前記第1休止時間より長い所定の第2休止時間に達したときには、前記周回動作を実行した後に、パッチ画像として所定のトナー像を形成するとともにそのパッチ画像濃度を検出し、その検出結果に基づき画像濃度に影響を与える濃度制御因子を最適化するようにしてもよい。

【発明の実施の形態】
(第1実施形態)
図1は、この発明にかかる画像形成装置の第1実施形態を示す図である。また、図2は図1の画像形成装置の電気的構成を示すブロック図である。この画像形成装置は、イエロー(Y)、シアン(C)、マゼンタ(M)、ブラック(K)の4色のトナーを重ね合わせてフルカラー画像を形成したり、ブラック(K)のトナーのみを用いてモノクロ画像を形成する装置である。この画像形成装置では、ユーザからの画像形成要求に応じてホストコンピュータなどの外部装置から画像信号がメインコントローラ11に与えられると、このメインコントローラ11からの指令に応じて本発明の「像形成手段」として機能するエンジンコントローラ10がエンジン部EGの各部を制御してシートSに画像信号に対応する画像を形成する。

このエンジン部EGでは、感光体2が図1の矢印方向D1に回転自在に設けられている。また、この感光体2の周りにその回転方向D1に沿って、帯電ユニット3、ロータリー現像ユニット4およびクリーニング部5がそれぞれ配置されている。帯電ユニット3は帯電制御部103から帯電バイアスが印加されており、感光体2の外周面を所定の表面電位に均一に帯電させる。このように、この実施形態では、帯電ユニット3が本発明の「帯電手段」として機能している。

そして、この帯電ユニット3によって帯電された感光体2の外周面に向けて露光ユニット6から光ビームLが照射される。この露光ユニット6は、本発明の「露光手段」として機能するものであり、露光制御部102から与えられる制御指令に応じて光ビームLを感光体2上に露光して感光体2上に画像信号に対応する静電潜像を形成する。例えば、ホストコンピュータなどの外部装置よりインターフェース112を介してメインコントローラ11のCPU111に画像信号が与えられると、エンジンコントローラ10のCPU101が露光制御部102に対し所定のタイミングで画像信号に対応した制御信号を出力し、これに応じて露光ユニット6から光ビームLが感光体2上に照射されて、画像信号に対応する静電潜像が感光体2上に形成される。また、必要に応じて後述するパッチ画像を形成する場合には、予め設定された所定パターンのパッチ画像信号に対応した制御信号がCPU101から露光制御部102に与えられ、該パターンに対応する静電潜像が感光体2上に形成される。このように、この実施形態では、感光体2が本発明の「像担持体」として機能する。

こうして形成された静電潜像は現像ユニット4によってトナー現像される。すなわち、この実施形態では、現像ユニット4は、軸中心に回転自在に設けられた支持フレーム40、図示を省略する回転駆動部、支持フレーム40に対して着脱自在に構成されてそれぞれの色のトナーを内蔵するイエロー用の現像器4Y、シアン用の現像器4C、マゼンタ用の現像器4M、およびブラック用の現像器4Kを備えている。この現像ユニット4は、図2に示すように、現像器制御部104により制御されている。そして、この現像器制御部104からの制御指令に基づいて、現像ユニット4が回転駆動されてこれらの現像器4Y、4C、4M、4Kが選択的に感光体2と対向する所定の現像位置に位置決めされるとともに、後述する現像バイアスを印加されて選択された色のトナーを感光体2の表面に付与する。これによって、感光体2上の静電潜像が選択トナー色で顕像化される。なお、図1は、イエロー用の現像器4Yが現像位置に位置決めされた状態を示している。

これらの現像器4Y、4C、4M、4Kはいずれも同一構造を有している。したがって、ここでは、現像器4Kの構成について図3を参照しながらさらに詳しく説明するが、その他の現像器4Y、4C、4Mについてもその構造および機能は同じである。図3は、この画像形成装置の現像器を示す断面図である。この現像器4Kでは、その内部にトナーTを収容するハウジング41に供給ローラ43および現像ローラ44が軸着されており、当該現像器4Kが上記した現像位置に位置決めされると、本発明の「トナー担持体」として機能する現像ローラ44が感光体2と当接してまたは所定のギャップを隔てて対向位置決めされるとともに、これらのローラ43、44が本体側に設けられた回転駆動部(図示省略)と係合されて所定の方向に回転する。この現像ローラ44は、鉄、銅、アルミニウム等の金属またはステンレス等の合金により円筒状に形成されており、後述する現像バイアスを印加されている。そして、2つのローラ43、44が接触しながら回転することでブラックトナーが現像ローラ44の表面に擦り付けられて所定厚みのトナー層が現像ローラ44表面に形成される。

また、この現像器4Kでは、現像ローラ44の表面に形成されるトナー層の厚みを所定厚みに規制するための規制ブレード45が配置されている。この規制ブレード45は、ステンレスやリン青銅などの板状部材451と、板状部材451の先端部に取り付けられたゴムや樹脂部材などの弾性部材452とで構成されている。この板状部材451の後端部はハウジング41に固着されており、現像ローラ44の回転方向D3において、板状部材451の先端部に取り付けられた弾性部材452が板状部材451の後端部よりも上流側に位置するように配設されている。そして、その弾性部材452が現像ローラ44表面に弾性的に当接して現像ローラ44の表面に形成されるトナー層を最終的に所定の厚みに規制する。

さらに、現像ローラ44上方のハウジング41の端部には、ハウジング41内のトナーが現像器外部へ漏れ出すのを防ぐためのシール部材46が設けられている。このシール部材46は、例えば樹脂または金属などの弾性材で薄板状に形成されており、その一方端部はハウジング41に固着される一方、他方端部は現像ローラ44表面に対し弾性的に当接されている。そのため、現像ローラ44に担持されたまま現像ローラ44上部まで移送されてきたトナーは、このシール部材46との当接部を通過して再びハウジング41内へ案内される。そして、図3に示す方向D4に回転する供給ローラ43との摩擦により、現像に使われなかったトナーが現像ローラ44表面から掻き落とされるとともに、現像器内の新しいトナーが現像ローラ44表面に供給される。

以上のように、この実施形態では、規制ブレード45が本発明の「規制手段」として機能する一方、供給ローラ43が本発明の「剥離手段」として機能している。また、このように構成された現像器4Kが現像位置に配置された状態では、図3に示すように、規制ブレード45が現像ローラ44の下方に配置されることとなる。また、供給ローラ43による現像ローラ44からのトナーの剥離が行われる位置(剥離位置)は、現像ローラ44の回転方向D3において現像ローラ44と規制ブレード45との当接位置(規制位置)よりも上流側で、しかも、この規制位置よりも上方に位置することとなる。

なお、現像ローラ44表面のトナー層を構成する各トナー粒子は、供給ローラ43、規制ブレード45と摩擦されたことによって帯電しており、ここではトナーが負に帯電するものとして以下説明するが、装置各部の電位を適宜変更することで正に帯電するトナーも使用可能である。

このようにして現像ローラ44の表面に形成されたトナー層は、現像ローラ44の回転によって順次、その表面に静電潜像が形成されている感光体2との対向位置に搬送される。そして、現像器制御部104からの現像バイアスが現像ローラ44に印加されると、現像ローラ44上に担持されたトナーは、感光体2の表面各部にその表面電位に応じて部分的に付着し、こうして感光体2上の静電潜像が当該トナー色のトナー像として顕像化される。

現像ローラ44に与える現像バイアスとしては、直流電圧、もしくは直流電圧に交流電圧を重畳したものを用いることができるが、特に感光体2と現像ローラ44とを離間配置し、両者の間でトナーを飛翔させることでトナー現像を行う非接触現像方式の画像形成装置では、効率よくトナーを飛翔させるために直流電圧に対して正弦波、三角波、矩形波等の交流電圧を重畳した電圧波形とすることが好ましい。このような直流電圧の大きさおよび交流電圧の振幅、周波数、デューティ比等については任意であるが、以下、本明細書においては、現像バイアスが交流成分を有すると否とにかかわらず、その直流成分(平均値)を直流現像バイアスVavgと称することとする。

ここで、非接触現像方式の画像形成装置における好ましい上記現像バイアスとして次のような現像バイアスを用いることができる。例えば、現像バイアスの波形は直流電圧に矩形波交流電圧を重畳したものであり、その矩形波の周波数は3kHz、振幅Vppは1400Vである。なお、これらの数値等は上記に限定されず、装置構成に応じて適宜変更されるべきものである。

図1に戻って、装置構成の説明を続ける。上記のようにして現像ユニット4で現像されたトナー像は、一次転写領域TR1で転写ユニット7の中間転写ベルト71上に一次転写される。転写ユニット7は、複数のローラ72〜75に掛け渡された中間転写ベルト71と、ローラ73を回転駆動することで中間転写ベルト71を所定の回転方向D2に回転させる駆動部(図示省略)とを備えている。さらに、中間転写ベルト71を挟んでローラ73と対向する位置には、該ベルト71表面に対して当接・離間移動可能に構成された二次転写ローラ78が設けられている。そして、カラー画像をシートSに転写する場合には、感光体2上に形成される各色のトナー像を中間転写ベルト71上に重ね合わせてカラー画像を形成するとともに、カセット8から取り出されて中間転写ベルト71と二次転写ローラ78との間の二次転写領域TR2に搬送されてくるシートS上にカラー画像を二次転写する。また、こうしてカラー画像が形成されたシートSは定着ユニット9を経由して装置本体の上面部に設けられた排出トレイ部に搬送される。

そして、引き続いてさらに画像を形成する必要がある場合には上記動作を繰り返して必要枚数の画像を形成して一連の画像形成動作を終了し、新たな画像信号が与えられるまで装置は待機状態となるが、この装置では、待機状態での電力消費を抑制するためエンジン部EGの動作を停止状態に移行させる。すなわち、感光体2、現像ローラ44および中間転写ベルト71等の回転駆動を停止するとともに、現像ローラ44への現像バイアスおよび帯電ユニット3への帯電バイアスの印加を停止することにより、エンジン部EGは動作停止状態となる。

また、ローラ75の近傍には、クリーナ76、濃度センサ60および垂直同期センサ77が配置されている。これらのうち、クリーナ76は図示を省略するクリーナ駆動部によってローラ75に対して近接・離間移動可能となっている。そして、ローラ75側に移動した状態でクリーナ76のブレードがローラ75に掛け渡された中間転写ベルト71の表面に当接し、二次転写後に中間転写ベルト71の外周面に残留付着しているトナーを除去する。また、垂直同期センサ77は、中間転写ベルト71の基準位置を検出するためのセンサであり、中間転写ベルト71の回転駆動に関連して出力される同期信号、つまり垂直同期信号Vsyncを得るための垂直同期センサとして機能する。そして、この装置では、各部の動作タイミングを揃えるとともに各色で形成されるトナー像を正確に重ね合わせるために、装置各部の動作はこの垂直同期信号Vsyncに基づいて制御される。さらに、濃度センサ60は中間転写ベルト71の表面に対向して設けられており、後述するように中間転写ベルト71の外周面に形成されるパッチ画像の光学濃度を測定する。

このように各現像ローラ44を回転させる周回動作を実行する理由は以下の通りである。前述したように、トナー担持体の表面にトナーを付着させたまま長時間放置すると、トナー担持体の表面状態は一様でなく不均一となることがある。例えば、図3に示す本実施形態の現像器4Kでは、現像ローラ44の回転が停止した状態において、その表面のうちの一部に供給ローラ43または規制ブレード45が当接した状態となっており、さらにその表面のうちハウジング41の内側に位置する部分は大量のトナーに覆われた状態となっているのに対し、ハウジング41の外部に露出する部分は薄いトナー層を担持したまま大気中に曝されているなど、現像ローラ44の表面状態はその周方向において不均一となっている。この不均一性が画像の濃度ムラとなって現れるのが放置バンディング現象である。

以下、放置バンディング現象に関する本願発明者の知見について説明する。放置バンディング現象は、動作停止状態の後、最初に形成した画像に最も強く現れるが、画像形成枚数を繰り返すと次第に濃度ムラは目立たなくなり、数枚の画像形成でほぼ解消される。また、動作停止状態の継続時間が長い場合や、高温・高湿環境下では特に顕著な濃度ムラが現れる。

また、放置バンディング現象は、その表面が導電性を有する現像ローラを使用したときに顕著に現れる。すなわち、金属製の現像ローラ、または非導電性材料の表面に導電性層を設けてなる現像ローラを使用した装置では、放置バンディング現象に起因する濃度ムラが顕著である。

放置バンディング現象の発生メカニズムを解明するため、図3に示す構造を有する現像器を用いて、さらに実験および観察を行い、以下のような知見を得た。まず、画像の濃度ムラの発生状況を観察したところ、画像の濃淡と現像ローラ44の表面位置との対応関係は次のようであった。すなわち、現像ローラ44表面のうち、動作停止状態において現像器ハウジング41の内部に位置していた表面領域(以下、「現像室部」という)に担持されたトナーにより現像された画像は高濃度となる一方、ハウジング41の外部に露出していた表面領域(以下、「露出部」という)に担持されたトナーにより現像された画像は低濃度となった。

また、動作停止状態が続いた後の現像ローラ44表面のトナー層の電位分布を表面電位計により測定したところ、トナー層の電位の絶対値は、現像室部に対応する部分で低く、露出部に対応する部分で高くなっていた。この電位差は現像ローラ44を回転させると次第に小さくなってゆき、やがてほぼ均一となる。

さらに、現像ローラ44表面でのトナー帯電量(単位:μC/g)とトナー搬送量(単位:mg/cm2)を測定したところ、現像室部と露出部とでトナー搬送量はほぼ同じであったが、トナー帯電量は露出部側でより高くなっており、その大きさは現像室部側でのトナー帯電量の2倍程度となっていた。上記したトナー層電位の差は、このトナー帯電量の差に起因するものと考えることができる。

以上の結果より、放置バンディング現象は、動作停止状態から脱したときの現像ローラ44上のトナーの帯電量が位置により、より具体的には現像室部と露出部とで異なっていることに起因して生じていると考えられる。この帯電量の差は現像ローラ44の回転により次第に小さくなることから、動作停止状態から脱した直後では、トナーを摩擦帯電させる現像ローラ44表面の状態が現像室部と露出部とで相違していると考えられる。

現像ローラ44の表面を観察すると、粒径の小さなトナーやトナーから脱落した外添剤などの微粉が多く付着している。このような微粉成分の付着量や含有水分量等の違いは、現像ローラ44とトナーとの間の摩擦帯電の状態に影響を及ぼす。そして、現像器の内部では、このような微粉成分を含むトナーが常に現像ローラ44に接触した状態となっているうえに、現像ローラ44に対する供給ローラ43、規制ブレード45およびシール部材46などの当接によりトナーが圧接された状態となっている。このため、現像ローラ44表面のうち、動作停止状態において現像器内部に位置する領域(現像室部)では微粉成分の固着が起きやすい。これに対して、現像器外部に露出している露出部ではトナーが薄層として静電的に付着しているにすぎないため、微粉成分の固着は比較的少ない。

このように、動作停止状態で長時間放置されると、微粉成分の固着の状態が現像ローラ44表面上において不均一となり、そのためにトナー層の帯電量の差が生じることが、放置バンディング現象の主たる原因となっている。

また、放置バンディング現象の現れやすさは、装置の構成にも依存している。本実施形態における現像器4K等のように、現像ローラ44上に所定厚さのトナー層を形成するための規制ブレード45が現像ローラ44の下方に設けられた現像器では、微粉成分による放置バンディング現象が特に起きやすい。というのは、このような微粉成分は現像器ハウジング内の下部に滞留しやすいため、規制ブレード45と現像ローラ44との当接位置(規制位置)付近に微粉成分が多く存在することとなるからである。

とりわけ、図3に示すように、現像ローラ44の回転方向D3において規制位置の上流側で現像ローラ44からのトナー剥離を行っており、しかも、そのトナー剥離が行われる剥離位置が規制位置より上方にある場合には、放置バンディング現象がより顕著に現れる。その理由は以下の通りである。すなわち、剥離位置周辺には、供給ローラ43と現像ローラ44との摩擦により新たに生じたり現像ローラ44から掻き取られた微粉成分が滞留している。そして、これらの微粉成分が、供給ローラ43および現像ローラ44の回転や重力の作用により、供給ローラ43と現像ローラ44との当接位置や規制位置に向けて次々に送り込まれるため、現像ローラ44の表面には微粉成分の固着が起きやすく、したがって、放置バンディング現象が生じやすくなるのである。

また、現像ローラ44の表面が導電性を有する材料により形成されている場合には、鏡像力による微粉の固着作用が強い。そのため、このような現像ローラを有する装置においても、放置バンディング現象が現れやすい。

現像ローラの構造としては、ローラ全体が同一材料で円筒状に形成されているもの、および、別材料で形成された芯材とスリーブとが同軸状に組み合わされたものが一般的である。このうち上記に該当するものとしては、例えば:i)ローラ全体または少なくともスリーブが金属または合金により形成されているもの;ii)ローラ全体または少なくともスリーブが導電性ゴムや導電性樹脂により形成されているもの;および、iii)絶縁性または導電性のローラ表面に導電性表面層を被覆したものを挙げることができる。ここでいう「導電性」とは、体積抵抗率が概ね(1×10−2)Ω・m以下であることを指しており、これに該当する材料としては、例えば金属、その酸化物あるいは窒化物またはグラファイト等がある。また、上記のうちiii)の表面層としては、金属、合金、導電性樹脂等の導電物のほか、絶縁物に導電性物質を分散させたものを用いることができ、その被覆方法としては、メッキ、蒸着、圧着、溶射、スプレー塗布またはディッピング塗布等を用いることができる。

さらに、放置バンディング現象の起こりやすさは、使用するトナーの性質にも依存する。すなわち、定着オフセットを防止する離型材としてのワックス成分を含むトナーを使用した装置では、放置バンディング現象が起こりやすい。これは、トナー粒子から遊離したワックスの微粉や、その表面にワックス成分が露出したトナー粒子は、ファンデルワールス力による現像ローラ44へのトナー付着が生じやすいからである。

このように現像ローラ44表面が不均一な状態で長時間にわたり装置が動作停止状態におかれた場合、放置バンディング現象により、その後に形成する画像に周期的な濃度ムラが生じるおそれがある。特に、上記した構成の少なくともいずれかを有する画像形成装置においては、放置バンディング現象による濃度ムラが発生しやすいため、放置バンディング現象を解消するための措置を講じる必要がある。そこで、この実施形態では、各現像ローラ44をそれぞれ1周以上回転させることによって、現像ローラ44表面のトナー層を供給ローラ43および規制ブレード45によりいったん剥ぎ取って再形成するようにしており、こうしてより均一な状態のトナー層を画像形成に供することで放置バンディング現象による濃度ムラの発生を抑制している。

図4に戻って、メイン処理の動作について説明を続ける。ステップS8においてインクリメントされる電子カウンタは、周回動作を実行した回数をカウントするものであり、ステップS10においてそのカウント値nが所定の値(この例では3)に達した、つまり周回動作を3回続けて実行したと判断したときには、その周回動作に引き続いて、画像濃度に影響を与える濃度制御因子の最適化処理を実行する(ステップS11)。そして、この最適化処理を実行した後、もしくは先に述べた画像形成動作を実行した後にはこのカウント値nがリセットされてゼロとなる一方(ステップS4)、ステップS10においてカウント値nが3以外の値であった場合には、周回動作の終了後、電子カウンタはリセットせずそのカウント値nを保持したまま装置は再び動作停止状態に戻る(ステップS5)。

なお、この種の画像形成装置では、例えば現像バイアス、帯電バイアスや露光ビームLのエネルギーなどを変化させると画像濃度が変化することが従来より知られており、これらを濃度制御因子として用いることができる。この画像形成装置では、これら濃度制御因子を変更設定しながらパッチ画像としてのトナー像を中間転写ベルト71の表面に形成するとともにそのパッチ画像濃度を濃度センサ60により検出し、その検出結果に基づいて濃度制御因子の最適化を行っている。こうすることで、所望の画像濃度のトナー像を安定して得られるようにしているが、このようにパッチ画像濃度に基づき濃度制御因子を最適化する技術については従来より多くの手法が提案されており、本実施形態においてもこれら公知の技術をはじめとする種々の手法を適用することができるので、ここでは詳しい説明を省略する。

ここで、時間t1を例えば4時間とすると、周回動作に要する時間は1回あたり数秒程度であるから、時間t2は約12時間である。前述したように温湿度など装置の周囲環境の変化により画像濃度は刻々と変化してゆくから、常に一定濃度の画像を安定して得るためにはできるだけ頻繁に濃度制御因子の最適化を行うことが好ましい。しかし、パッチ画像濃度に基づいて行う濃度制御因子の最適化処理をあまり頻繁に行うとすると、パッチ画像形成において消費されるトナー量も多くなってしまう。特に、現像器内に収容可能なトナー量が少ない小型の画像形成装置においてはトナー補給(もしくは現像器の交換)の頻度も増加して装置の利便性が低下するとともにランニングコストの上昇を招いてしまう。
