本発明は、内燃機関の出力制御装置に関し、特に、内燃機関のバルブ動作を司るカムのカム特性(カムプロフィル)を運転状態に応じて切り換えるVVT機構と、可変容量型のターボチャージャとを備える内燃機関の出力制御装置に関する。

特許文献1に開示されているように、従来から内燃機関の給排気バルブの開閉タイミングやリフト量を可変制御することにより、運転状態に応じて最適なエンジン性能を発揮させる技術が知られている。装置構成の一例としては、低回転域で高トルクを発生させる低速用カムと高回転域で高トルクを発生させる高速用カムのうち、一方のカム動作を、カム切り換え機構によってバルブ側に伝達するものである。

また、内燃機関の出力向上を図るべく、吸入空気を強制的に燃焼室内に送り込み、燃焼室内への空気の重点効率を高める過給システムが実用されている。こうした過給システムとしては、排気ガスによって回転するタービンホイールと、空気を圧送するコンプレッサとを同一のロータシャフトに連結した、いわゆるターボチャージャが広く知られており、さらにタービン入口に開度制御可能な可変ノズルを設けることで、このタービン入口の面積を変化させて過給圧を制御する可変容量型のターボチャージャも実用化されている(特許文献2)。

【発明が解決しようとする課題】
このような可変量型ターボチャージャの可変ノズルは、排気マニホールドの集合部付近に設けられているため、例えば冬季などにアイドリングを長時間継続した場合や高負荷運転が持続した場合などには、未燃の燃料成分やスモークなどのいわゆるデポジットが可変ノズル部に付着する場合がある。このように可変ノズル部にデポジットが付着すると、可変ノズルが固着してしまい、動作制御が不能となる事態を生じ得る。例えば可変ノズルが全閉や全閉付近で、このような固着故障を引き起こすと、内燃機関が例えば2/3程度以上の高負荷運転の場合や、高回転側の運転状態では、過給圧が必要以上に増大する場合がある。

本発明はこのような課題を解決すべく成されたものであり、その目的は、このように可変ノズルが全閉付近で固着故障を引き起こした場合にも、過給圧の上昇を抑えることができる内燃機関の出力制御装置を提供することにある。

【課題を解決するための手段】
そこで、請求項1にかかる内燃機関の出力制御装置は、内燃機関の出力制御を行う内燃機関の出力制御装置であって、排気流路を絞る可変ノズルの開度を調整し、燃焼室に流入する吸入空気量を調整するVNT制御手段と、可変ノズルの動作状態を検知する動作状態検知手段と、内燃機関の低回転域で高トルクを発生させる低速用カムと高回転域で高トルクを発生させる高速用カムから、内燃機関の運転状態に応じて使用すべきカムを設定するカム設定手段と、カム設定手段の設定結果に応じて、低速用カムと高速用カムのいずれか一方のカム動作をバルブ側に伝達するカム切換手段とを備えており、このカム設定手段は、VNT制御手段による制御状態と作動状態検知手段の検知結果とをもとに、可変ノズルが全閉状態を含む所定の全閉近傍の範囲内で固着していると判断した場合には、高速用カムを設定する運転領域において、低速用カムを設定することを特徴とする。

通常、内燃機関の運転状態が高負荷、高回転側では、可変ノズルの開度を開側に調整して過給圧の上昇を抑えているが、可変ノズルが全閉近傍の範囲内で固着すると、高負荷、高回転側では過給圧の上昇にともなって気筒内圧が所定レベルを超えて上昇する場合もおこり得る。そこで、このような場合にはカム設定手段において、高速用カムを設定する運転領域で低速用カムを設定する。低速用カムが設定された状態のまま高速用カムの運転領域に入ると、正常時に比べて吸入空気量を低下させるように作用して、気筒内圧の上昇が抑えられる。

請求項2にかかる内燃機関の出力制御装置は、内燃機関の出力制御を行う内燃機関の出力制御装置であって、排気流路を絞る可変ノズルの開度を調整し、燃焼室に流入する吸入空気量を調整するVNT制御手段と、可変ノズルの動作状態を検知する動作状態検知手段と、VNT制御手段による制御状態と作動状態検知手段の検知結果とをもとに、可変ノズルの固着故障を判定する故障判定手段と、内燃機関における気筒の内圧を検知する筒内圧検知手段と、内燃機関の低回転域で高トルクを発生させる低速用カムと高回転域で高トルクを発生させる高速用カムから、当該内燃機関の運転状態に応じて使用すべきカムを設定するカム設定手段と、カム設定手段の設定結果に応じて、低速用カムと高速用カムのいずれか一方のカム動作をバルブ側に伝達するカム切換手段とを備えており、このカム設定手段は、故障判定手段によって可変ノズルの固着故障が判定された際、気筒の内圧が所定のしきい値以下では、正常時と同様に当該内燃機関の運転状態に応じて使用すべきカムを設定すると共に、気筒の内圧がしきい値を越える高圧となった場合には低速用カムを強制的に設定することを特徴とする。

前述したように可変ノズルが全閉近傍の範囲内で固着すると、高負荷、高回転側では気筒内圧が所定レベルを超えて上昇する場合がおこり得る。また、高速用カムを設定する運転領域で低速用カムを使用することで、気筒内圧の上昇が抑えられる。そこで、故障判定手段によって可変ノズルの故障が判定された際、カム設定手段には、気筒内圧が所定のしきい値以下では、正常時と同様に当該内燃機関の運転状態に応じて使用すべきカムを設定し、気筒内圧がしきい値を越える高圧となった場合には低速用カムを強制的に設定する。このように使用カムを設定することにより、気筒内圧が所定のしきい値を越えるまでは、通常運転時と同様に、運転状態に応じた好適なカムが設定される。

請求項3にかかる内燃機関の出力制御装置は、請求項2における内燃機関の出力制御装置において、カム設定手段による低速用カムの強制設定中に、故障判定手段による判定処理を実施し、可変ノズルの固着故障が解消していると判定した場合には、低速用カムの強制設定を解除する解除手段をさらに備える。

カム設定手段によって低速用カムを強制的に設定し、低速用カムによる運転を長期間続けていると、ポンピングロスによって気筒内温度が上昇し、この作用によって、可変ノズルに付着していたデポジットが焼失して、固着故障が解消する場合がある。そこで、解除手段によって、カム設定手段による低速用カムの強制設定中に、故障判定手段による判定処理を実施し、可変ノズルの固着故障が解消している場合には、低速用カムの強制設定を解除して通常のカム設定処理を再開させる。

【発明の実施の形態】
以下の本発明の各実施形態について添付図面を参照して説明する。

図1及び図2に、後述する各実施形態に共通となるディーゼルエンジン(内燃機関)の全体的な構成を模式的に示す。内燃機関10には4つの気筒12が一列に配置されており、各気筒12の上部には、気筒12内に燃料を噴射・供給するインジェクタ200が設けられている。各インジェクタは、燃料供給管14を介して、コモンレール16と呼ばれる高圧燃焼蓄圧室に接続されており、コモンレール16から各インジェクタ200に高圧燃料が供給される機構となっている。各インジェクタ200は、電子制御ユニット(Electronic Control Unit:ECU)100からの制御信号に基づき、所定の時期にインジェクタ200内部のニードル弁を開弁させることにより、この開弁時間とコモンレール16の燃料圧力とに応じた所定量の燃料を各気筒12内に噴射する。

また、この内燃機関10には、可変ノズルタービン(Variable Nozzle Turbin:VNT)を備えた過給機20を備えており、吸気通路30に導入された吸入空気は、過給機20のコンプレッサ22に流入し、この内部で回転するコンプレッサホイールによって吸入空気が昇圧(圧縮)される。昇圧された吸入空気はさらにインタークーラ38を経由する際に冷却され、この後、吸気マニホールド32を介して内燃機関10の各気筒12内に流入する。各気筒12内で燃焼した後の排気ガスは、各気筒12に接続された排気マニホールド34を経由して集合し、過給機20の排気タービン24に流入する。そして、流入した排気ガスは、この排気タービン24内において、前述したコンプレッサホイールと同一のシャフトに固定されたタービンホールを回転させた後、排気通路36を経由して排気される。そして排気タービン24の入口には、VNTアクチューエータ210によって傾動制御される可変ノズルが設けられており、可変ノズルは、その開度が変化することによって、排気タービン24入口の絞り状態としての流路面積が変化して、排気タービン24に流入する排気ガスの流速を増減させる機能を有している。なお、このVNTアクチューエータ210は、ステッピングモータを備えて構成しており、ECU100から与えられるパルス信号によって動作制御が実施される。

また、この内燃機関10には、排気ガスの一部を吸気系に再循環させる排気ガス再循環(Exhaust Gas Recirculation:EGR)装置が搭載されている。このEGR装置は、排気マニホールド34と吸気マニホールド32とを連通するEGR通路40上に、このEGR通路40を流れる排気ガスを冷却するEGRクーラ42や、EGR通路40を流れる排気ガス量(EGR量)を制御するEGR弁220などを備えて構成しており、EGR弁220も、ECU100から与えられる制御信号によって動作制御が実施される。なお、このEGR弁220の弁開度は、ステッピングモータの回転量に応じて調節可能な構造となっており、ECU100から与えられるパルス信号によって動作制御が実施される。

さらに、この内燃機関10には、バルブタイミングやバルブリフト量をエンジンの負荷状態に応じて変化させる可変バルブタイミング機構(Variable Valve Timing:VVT)が搭載されている。各気筒に対応して設けられた一対の吸気バルブと排気バルブのそれぞれに、このようなVVT機構が設けられているが、図1では、図示の便宜上、吸気バルブを駆動するVVT機構のみを代表的にを示している。

吸気バルブ側のVVT機構を例に説明すると、このVVT機構は、図3に示すように、リフト量及び開弁角を小さくして低回転域で高トルクを発生させる低速用カム60と、リフト量及び開弁角を大きくして高回転域で高トルクを発生させる高速用カム61とを1組として各気筒毎に備えており、これらの低速用カム60と高速用カム61とを、同一のカムシャフト68に対して固定している。高速用カム61の両側に配置した低速用カム60の下部には、この低速用カム60と当接して揺動するサイドロッカーアーム63を配しており、このサイドロッカーアーム63の揺動端に吸気バルブ64が固定されている。そして中央の高速用カム61の下部には、この高速用カム61と当接して揺動するセンターロッカーアーム65を配しており、センターロッカーアーム65はロストモーションスプリング66によって、常時、高速用カム61に当接するように押圧されている。

サイドロッカーアーム63とセンターロッカーアーム65とは、供給される油圧が増減変化することによって、分離状態と連結状態とに切り換え得る、油圧駆動式のカム切り換え機構を内蔵しており、カム切り換え機構に供給される油圧は、油圧経路に設けられたコントロールバルブ230の開閉状態を変化させることで、増減変化する機構となっており、このコントロールバルブ230も、ECU100によって開閉動作の制御が実行される。

内燃機関10の運転状態が、予め規定した低速用カムを使用すべき領域内の場合には(図7参照)、このカム切り換え機構によって、サイドロッカーアーム63とセンターロッカーアーム65とを互いに分離状態に制御する。これにより、低速用カム60のカムプロフィルによってサイドロッカーアーム63が揺動し、この揺動動作によって吸気バルブ64の開閉動作が行われる。このとき、センターロッカーアーム65も高速用カム61によって揺動するが、バルブ開閉動作には関与しない。

これに対し、内燃機関10の運転状態が、予め規定した高速用カムを使用すべき領域内の場合には(図7参照)、カム切り換え機構によって、サイドロッカーアーム63とセンターロッカーアーム65とを一体的に連結する。これにより、一体化したサイドロッカーアーム63とセンターロッカーアーム65とは、リフト量及び開弁角が大きい高速用カム61のカムプロフィルに従って揺動する状態となり、吸気バルブ64は高速用カム61によって規定されるバルブタイミングとリフト量に従って開閉動作を行う状態となる。

従って、サイドロッカーアーム63が揺動する揺動角を検知することで、吸気バルブ64がいずれのカムプロフィルに従って開閉動作を行っているのかが把握できる。このため、サイドロッカーアーム63の揺動角を検知する揺動角センサ70を設けて、カムの切り換え状態を検知している。

また、内燃機関の吸気通路には、スロットルバルブ44をスロットルモータ240によって駆動する電子制御式スロットルシステムを搭載しており、スロットルモータ240は、ステッピングモータを使用しており、スロットルバルブ44の開度は、このスロットルモータ240の回転ステップ数に応じて駆動制御可能な機構となっており、ECU100から与えられるパルス信号によってスロットルモータ240の回転動作が制御される。

ECU100には、揺動角センサ70の他、エンジン回転数を検知する回転数センサ71、アクセルペダルの開度を検出するアクセル開度センサ72、気筒内の圧力を検出する筒内圧センサ73、吸気マニホールド32内の圧力を検出する吸気圧センサ74、内燃機関10によって回転駆動されるクランク軸の回転角を検出するクランク角センサ75、スロットルバルブのバルブ開度を検出するスロットルポジションセンサ76、可変ノズルの開度に対応する、VNTアクチューエータ210の回転状態を検出するポテンショメータ77、吸入空気量を検出するエアーフローメータ78、過給機20に流入する前の排気圧力を検出する排気圧センサ79などの各センサの検出結果が与えられ、この検出結果をもとに、以下に説明する各種の制御処理が実行される。

そこで、ECU100で実施する各制御処理のうち、まず、VNT制御ルーチンを図4に示す。

このフローチャートは所定の時間間隔で起動し、ステップ(以下、ステップを「S」と記す。)102では、アクセル開度、エンジン回転数及び吸入空気量をそれぞれ読み込むと共に、読み込んだ吸入空気量とエンジン回転数とをもとに、機関1回転当たりの吸入空気量GEを算出する。

続くS104では、マップにアクセスして、制御目標となる目標吸入空気量GEtargetを設定する。このマップは、アクセル開度とエンジン回転数とで規定される各運転状態に応じて、制御目標となる好適な目標吸入空気量GEtargetを予め規定したマップであり、S104では、S102で読み込んだアクセル開度とエンジン回転数とをパラメータとしてこのマップにアクセスし、対応する目標吸入空気量GEtargetを読み出して設定する。

続くS106では、S104で設定した目標吸入空気量GEtargetとS102で算出した現状の吸入空気量GEとの偏差ΔGEを、ΔGE=GEtarget−GEとして設定する。続くS108では、S106で算出した偏差ΔGEをもとに、VNTの制御ステップ数VNTtargetを設定する。前述したようにVNTアクチューエータ210は、ステッピングモータを備えて構成しており、このステッピングモータは印可されるパルス信号に応じて、正転方向・逆転方向に、所定角度だけ回転駆動される機構となっている。従って、偏差ΔGEの正負及びその大きさに応じた回転角度位置に対応する制御ステップ数を、予め実験的に求めてマップ化しておき、S108では、このときの偏差ΔGEの正負とその大きさとをもとにこのマップにアクセスし、該当する制御ステップ数VNTtargetを設定する。

そしてS110に進み、S108で設定した制御ステップ数VNTtargetに応じた制御信号をVNTアクチューエータ210に対して出力し、このルーチンを終了する。

このようにしてVNT制御処理を実行することにより、所望の吸入空気量が得られるように、VNT可変ノズルの開度が制御される。

また、このVNTにおける可変ノズルは、デポジットの影響により固着して動作不能となる場合があるため、このような固着故障の発生を検知している。図5に、この固着故障の判定ルーチンを示す。

このルーチンはイグニションスイッチもON操作によって起動する。起動後、まずS202に進み、図4におけるS108で設定されたVNT制御ステップ数VNTtargetと、実際の可変ノズルの開度に対応するポテンショメータ77の検出値Sを読み込む。続くS204では、VNT制御ステップ数VNTtargetとポテンショメータ77の検出値Sとの偏差(絶対値)を|VNTtarget−S|として求め、この値が所定のしきい値Eよりも大であるかを判定する。この偏差|VNTtarget−S|がしきい値E以下の場合には、このルーチンを終了し、再びS202以下の処理を繰り返し実行する。

一方、S204で「Yes」、すなわち偏差|VNTtarget−S|がしきい値Eより大である場合には、S208に進んでタイマが起動中であるかを判断し、初期時にはタイマが起動していないため、「No」と判断してS210に進み、タイマを起動させる。このタイマは偏差|VNTtarget−S|がしきい値Eより大である時間を計測するタイマである。この後、S212に進み、このタイマによる計測時間Tがしきい値Tthを越えたかを判断する。このしきい値Tthは、可変ノズルの制御の応答性等を考慮して予め規定した時間であり、「No」の場合にはこのルーチンを終了し、再びS202以下の処理を繰り返し実行する。

そして、この処理が繰り返され、タイマの計測時間Tが所定のしきい値Tthを越えた場合には(S212で「Yes」)、S214に進む。このS214に進む状況は、VNT制御の制御目標となるVNT制御ステップ数VNTtargetと、実際の可変ノズルの開度に対応するポテンショメータ77の検出値Sとが、時間Tth経過後も偏差が大となっている状況であり、このような状況では可変ノズルが固着して動作不能となる、VNT固着故障が発生したものと判断する。

そしてS216に進み、所定の警告灯を点灯させ、VNT固着故障が発生したことを知らせて、このルーチンを終了する。

なお、このようにS216を経て固着故障判定ルーチンが終了した場合には、次の起動指示があるまで、このルーチンが再開されることはない。

次に、このようなVNTの固着故障を考慮したVVTの制御処理について、図6のフローチャートに沿って説明する。

このフローチャートは所定の時間間隔で起動する。まずS302に進み、VNTが正常に動作しているかを判断する。これは、先に図5で説明したVNTの固着故障判定ルーチンにおいて、可変ノズルの固着故障発生していないと判定された場合に、VNTが正常に動作していると判断する。

VNTが正常に動作している場合には(S302で「Yes」)、S304に進み、アクセル開度とエンジン回転数を読み込んだ後S306に進む。図7に示すように、エンジン回転数とアクセル開度(エンジン負荷)とをもとに定まる運転領域に応じて、低速用カムを使用する領域と高速用カムを使用する領域が予め規定されており、このS306では、S304で読み込んだエンジン回転数とアクセル開度とをもとに、図7のマップから使用すべきカムを設定する。図7はエンジン回転数とアクセル開度とに応じて規定される運転状態から、低速用カムを使用する運転領域と高速用カムを使用する運転領域とを、境界線Nを境として規定したマップである。

続くS308では、S306で設定された使用カムに応じた切り換え信号をコントロールバルブ230に出力してこのルーチンを終了する。このようにしてコントロールバルブ230の弁動作が制御され、S306で設定したカムを使用すべく、カム切り換え機構の切り換え制御が実行される。

これに対し、先に図5で説明したVNTの固着故障判定ルーチンにおいて、VNTの可変ノズルに固着故障が発生していると判断された場合には(S302で「No」)、S310に進み、実際の可変ノズルの開度に対応するポテンショメータ77の検出値Sを読み込む。そしてS312に進み、ポテンショメータ77の検出値Sが所定のしきい値Sth以上であるかを判断する。可変ノズルの開度を全開が0%、全閉が100%とすると、このしきい値Sthは例えば開度が60%に対応するポテンショメータの検出値が規定されている。

S312で、ポテンショメータ77の検出値Sがしきい値Sthよりも小であると判断された場合には、前述したS304以降の処理に進み、VNTの固着故障が発生していない場合と同様に、図7のマップをもとに内燃機関の運転状態に応じて、使用すべきカムが設定される。これは、可変ノズルの開度が60%以下の場合であれば、高速用カムが使用される、高負荷、高回転の運転状態の場合にも、気筒内圧が所定レベルの範囲内に収まることが実験的に把握されているため、正常時と同様に、運転状態に応じて使用カムを設定する。このようにしきい値Sthは、内燃機関が高負荷、高回転で運転された場合であっても、気筒内圧が所定の最高筒内圧に達することがないような可変ノズルの開度として、予め実験的に求めた値が設定されており、特に開度のしきい値Sthが60%に限定されるものではない。

一方、S312で、ポテンショメータ77の検出値Sがこのしきい値Sth以上であると判断された場合には、可変ノズルが全閉側に近い領域で固着故障を生じており、内燃機関が高負荷、高回転で運転された場合には、気筒内圧が所定の最高筒内圧を超えるおそれがある。そこで、このような場合には、S314に進み、使用カムとして低速用カムを設定した後、前述したS308に進む。このように高速用カムを使用すべき運転領域において低速用カムを設定することで、通常通り高速用カムを用いた場合に比べて吸入空気量が低下する状況となり、この作用によって過給圧の状況が抑えられ、その作用によって気筒内圧の上昇が抑えられる。

また、VNTの固着故障を考慮したVVT制御処理の他の実施形態について、図8のフローチャートに沿って説明する。

このフローチャートは所定の時間間隔で起動し、S402〜S408の処理ステップは、図6で説明したS302〜S308と同一であり説明は省略する。

そして、先に図5で説明したVNTの固着故障判定ルーチンにおいて、VNTの可変ノズルに固着故障が発生していると判断された場合には(S402で「No」)、S410に進み、筒内圧センサ73の検出結果となる筒内圧Pを読み込み、続くS412では、S410で読み込んだ筒内圧Pが所定のしきい値Pth以上に上昇したかを判断する。その結果、筒内圧Pがしきい値Pthよりも小の場合には(S412で「No」)、S404以降となる、正常時における使用カムの設定処理が実行される。従って、可変ノズルに固着故障が発生した場合でも、筒内圧Pがしきい値Pth以上に高圧となるまでは、正常時と同様な使用カムの設定処置が実行される。

一方、可変ノズルに固着故障が発生している状況下で、筒内圧Pがしきい値Pth以上に上昇した場合には(S412で「Yes」)、S414に進んで、使用カムとして低速用カムを強制的に設定して、筒内圧の上昇を抑制する。
