本発明は、ドラフトチューブを備えた流動層装置に関する。

【従来の技術】
流動層装置は、一般に、処理容器の底部から導入した流動化気体によって、処理容器内に粉粒体粒子の流動層を形成しつつ、スプレーガンからスプレー液(膜剤液、結合剤液等)を噴霧して造粒又はコーティングを行うものである。この種の流動層装置の中で、粉粒体粒子の転動、噴流、及び攪拌等を伴うものは複合型流動層装置と呼ばれ、その中で、処理容器内に配設したドラフトチューブにより粉粒体粒子に上向きの噴流を生じさせる流動層装置は通称「ワースター式流動層装置」と呼ばれている。

図7は、ワースター式流動層装置の一般的な構成例を示している。この流動層装置は、処理容器3’の中央部に円筒状のドラフトチューブ5’を設置し、ドラフトチューブ5’内を上昇する気流に乗せて粉粒体粒子に上向きの流れ(噴流)を起こさせ、処理容器3’の底部中央に設置したスプレーガン6’からドラフトチューブ5’内の粉粒体粒子に向けて上向きに膜剤液、薬剤液等のスプレー液をスプレーするものである。この種の流動層装置によれば、スプレーゾーンに大量の粒子を高速で送り込むことができるので、スプレードライ現象や粒子同士の二次凝集が起こりにくく、粒子径の小さな微粒子に対しても収率の良いコーティング処理が可能である。

また、本出願人は、上記のような流動層装置において、ドラフトチューブの下端開口部を下方に向かって拡大する円錐筒状にした構成を既に提案している(特許文献1)。

【発明が解決しようとする課題】
上記の既提案の流動層装置によれば、図7に示すような一般的構成の流動層装置に比べ、粒子径の小さな微粒子に対してコーティング処理を効率良く、高い収率で行うことができた。しかしながら、原料粒子(核粒子)の粒子径がより小さくなり、また、原料粒子自身やスプレー液中の基材成分が粘着性を有する場合など、粒子の流動性が低い条件下では、粒子同士の付着凝集性が高まることにより、処理容器の底部の特にドラフトチューブの外側部分でブロッキング、チャンネル現象等により粒子滞留が生じ、処理容器内における粒子の良好な流動循環性が阻害される場合がある。

本発明の課題は、粒子の流動性が低い条件下においても、処理容器内における粒子の良好な流動循環性が得られ、コーティング被膜を均一に、効率良く形成することができる流動層装置を提供することである。

【課題を解決するための手段】
上記課題を解決するため、本発明は、処理容器と、処理容器の内部に配設されたドラフトチューブと、処理容器の底部に配設されたスプレーガンとを備え、処理容器の底部から導入した流動化気体によって、処理容器内の粉粒体粒子に、ドラフトチューブの内部を上昇し、処理容器の内壁とドラフトチューブとの間の空間部を下降する方向に循環する流動層を形成し、ドラフトチューブの内部を上昇する粉粒体粒子に向けてスプレーガンから上向きにスプレー液を噴霧する流動層装置において、ドラフトチューブの下端開口部を、下方に向かって漸次拡径した形状にすると共に、外筒部と内筒部とを有する2重筒状に構成し、外筒部と内筒部との間に、ドラフトチューブの内部と外部とを連通させる連通路を設けた。

【発明の実施の形態】
以下、本発明の実施形態を図面に従って説明する。

図1は、この実施形態の流動層装置(ワースター式流動層装置)の主要部を示している。

処理容器3の上部空間に図示されていないフィルターシステム(図7参照)が設置され、処理容器3の底部にパンチングメタル等の多孔板で構成された気体分散板4が配設される。通常、気体分散板4の上面には金網等が装着され(図示省略)、処理容器3内の粒子が気体分散板4の開孔から落下しないように配慮されている。また、気体分散板4と所定の距離を隔ててドラフトチューブ5が設置され、さらに気体分散板4の中央部を貫通してスプレーガン6が上向きに設置される。

図2に示すように、気体分散板4は、中央部にスプレーガン6を挿通するための貫通穴4aを有し、貫通穴4aの外周に開孔率(その領域の総面積に占める開孔の総面積の割合)の相対的に大きな中央領域4b、中央領域4bの外周に開孔率の相対的に小さな周辺領域4cを有する。貫通穴4aの外径はD1、中央領域4bの外径はD2、周辺領域4cの外径はD3である。また、中央領域4bの開孔率は例えば16〜55%、周辺領域4cの開孔率は例えば1.5〜16%である。

ドラフトチューブ5は、図示されていない支持部材によって処理容器3に支持され、下端開口5b4が気体分散板4の中央領域4bと所定距離を隔てて対向する。尚、内筒部5b2は、図示されていない取付部材等を介して外筒部5b1に適宜の手段で固定される。また、ドラフトチューブ5は、下端開口5b4と気体分散板4との間の距離が処理条件等に応じて自在に調節可能なように設置するのが良い。

流動化気体、例えば流動化空気(熱風)は、気体分散板4を介して底部から処理容器3内に導入される。この実施形態では、気体分散板4の中央領域4bと周辺領域4cに対して、それぞれ独立した給気経路7、8から流動化空気を供給する構成にしている。すなわち、気体分散板4の中央領域4bには給気経路7を介して流動化空気を供給し、周辺領域4cには給気経路8を介して流動化空気を供給する。流動化空気の温度・風量等の給気条件は、給気経路7、8のそれぞれについて独立して制御することができる。尚、給気経路7、8は共通の経路とすることもできる。すなわち、気体分散板4の中央領域4bと周辺領域4cに対して、共通の給気経路から流動化空気を供給する構成としても良い。

この実施形態において、スプレーガン6は、噴霧化空気の噴出圧力が0.2MPa以上、好ましくは0.2〜0.6MPa、噴霧化空気の空気流量が10〜180Nl/min、好ましくは10〜120Nl/minで使用される。

上記のスプレーガン6として、例えば図3に示す微粒化ノズルを使用することができる。同図に示す微粒化ノズルは、ノズルボディ21と、ノズルボディ21の内部に挿着された中子状の液体通路部材22とで構成される。ノズルボディ21は、気体(噴霧化空気)を導入する気体導入口23と、気体導入口23から導入された気体を外部に噴出させて、外部混合により液体を微粒化する気体噴出口24とを備えている。液体通路部材22は、ノズル内部に送り込まれてきた液体を通過させる液体通路管25と、液体通路管25の先端に開口し、気体噴出口24よりも先端側に突出するように配置される液体噴出口26とを備え、ノズルボディ21の内側に気体導入口23及び気体噴出口24と連通する気体通路27を形成すると共に、気体を渦流化するためのスパイラル状の渦流形成溝28を備えている。気体通路27を上昇してきた気体(噴霧化空気)は、渦流形成溝28を主体とする渦流発生部によって渦流気体Tに変換され、気体噴出口24から噴出される。一方、液体噴出口26から吐出される液体は、渦流気体Tと接触してミスト化され、微粒ミストRmとなって噴霧される。

上記のスプレーガン6として、(株)アトマックスより「アトマックスノズル」の商品名で市販されているAM型、AMC型、AMH型、BN型、BNC型、BNH型、CN型、CNP型等の各種型式のものを使用することができ、例えば、「AMC12B」(噴出口径1.2mm)、「AM45S」(噴出口径1.5mm)、「BN90S」(噴出口径2.0mm)、「BN160S」(噴出口径2.0mm)等を使用することができる。この場合、噴霧化空気の噴出圧力を0.3〜0.6MPa(高圧)、空気流量を10〜180Nl/min(低容量)にして使用する。尚、このスプレーガンは、上記の微粒化ノズルと同様に、噴霧化空気を渦流で噴出するものである。

あるいは、スプレーガン6として、ランズバーグ・インダストリー(株)(デビルビス)より市販されている「LVMP(Low Volume Medium Pressure)ガン」(噴出口径0.7mm、1.1mm、1.6mm)を使用することができ、例えば「T―AGHV−5805−DFX」(噴出口径1.1mm)等を使用することができる。この場合、噴霧化空気の噴出圧力を0.2〜0.3MPa(中圧)、空気流量を10〜180Nl/min(低容量)にして使用する。尚、このスプレーガンは、噴霧化空気を通常の流れ(渦流ではない流れ)で噴出し、また、パターン調整用空気も噴出するものである。

給気経路7から供給された流動化空気は気体分散板4の中央領域4bから噴出し、内筒部5b2の下端開口5b4からドラフトチューブ5内に流入して、該チューブ5内に上昇空気流を生じさせる。さらに、この上昇空気流に、スプレーガン6から上向きに噴出される噴霧化空気の空気流が加わって、ドラフトチューブ5内に高速空気流が発生する。ドラフトチューブ5内の粒子は、この高速空気流に乗ってドラフトチューブ5内を上昇する。そして、上端開口5a1を通り抜けると、空気の流動面積が急激に拡大されるため、空気流の流速が低下し、粒子は重力によって処理容器3の内壁とドラフトチューブ5の外側との間の空間部を下降する。

一方、給気経路8から供給された流動化空気は気体分散板4の周辺領域4cから噴出するが、周辺領域4cの開孔率が小さいために、この領域4cから噴出する流動化空気の風量・風速は、中央領域4bから噴出する流動化空気よりも小さくなる(開孔率による調整に加え、給気源から給気経路8への給気風量・風速を小さく制御する場合もある。)。ドラフトチューブ5の外側の空間部を下降して処理容器3の底部に達した粒子層は、気体分散板4の周辺領域4cから比較的低速で噴出する流動化空気により穏やかな流動化作用を受けて見かけ上の粒子間摩擦力が低下し、高速空気流の発生しているドラフトチューブ5内にエゼクター効果(吸引効果)によって吸引され、再び該チューブ5内を上昇する。

この実施形態のドラフトチューブ5は、下端開口部5bが下方に向かって漸次拡径した円錐筒形状に形成されているため、気体分散板4の中央領域4bから噴出した流動化空気の一部がドラフトチューブ5の外側を通過する、いわゆる吹き抜け現象の発生がなく、処理容器3の底部の粒子がエゼクター効果によって内筒部5b2の下端開口5b4からドラフトチューブ5内に効果的に吸引される。

また、下端開口部5bに連通路5b3を設け、ドラフトチューブ5の内部において静圧が最も低くなる基部Bの近傍領域と、処理容器3における粒子滞留が生じやすい底部周縁部とを連通路を5b3によって連通させているため、底部周縁部の粒子が連通路5b3からもドラフトチューブ5内に吸引される。そのため、粒子の流動性が低い条件下においても、粒子の滞留が生じにくく、処理容器3内における粒子の良好な流動循環性が得られる。

さらに、この実施形態では、上方部分5aを上方に向かって漸次拡径した円錐筒形状に形成しているため、ドラフトチューブ5内の空気流が上端開口5a1を通過する際の、流路の急速拡大による流体抵抗が減じされ、より一層良好な流動循環性が得られる。

上記のようにして、処理装置3内の粒子に、ドラフトチューブ5の内部を上昇し、処理容器3の内壁とドラフトチューブ5の外側との間の空間部を下降する方向に流動循環する流動層が形成される。そして、ドラフトチューブ5内の上昇空気流に乗って上昇する粒子に向けてスプレーガン6から上向きにスプレー液(膜剤液、薬剤液等)が噴霧される。スプレーガン6から噴霧されるスプレー液、例えば膜剤液のミストによって、ドラフトチューブ5内の粒子が湿潤を受けると同時に、膜剤液中に含まれる固形成分が該粒子の表面に付着し、乾燥固化されて、該粒子の表面に被覆層(コーティング被膜)が形成される。この実施形態の流動層装置によれば、処理容器3内における粒子の良好な流動循環性が得られるので、噴霧されたスプレー液ミストによる粒子の過剰湿潤や局部的な濡れ、粒子同士の二次凝集がなく、均一なコーティング被膜を形成することができる。

また、この実施形態のスプレーガン6は、スプレー液を中圧又は高圧の噴霧化空気でミスト化するので、空気流量を小さくしても、噴出口近傍における噴霧化空気の流速が大きく、スプレー液のミストを十分に微粒化することが可能である。また、粒子に達した時の噴霧化空気の流速が小さいので、スプレーガン6からの噴霧化空気流による粒子の粉砕やいわゆる吹き上げ現象(粒子が空気流によって処理容器の上方部まで吹き上げられ、流動層に戻ることができなくなる現象)が生じにくい。さらに、標準スプレーガンやHVLP(High Volume Low Pressure:大容量低圧力)型スプレーガンに比べて、空気流量が小さいので、処理容器3内の温度低下、排気風量の増大も抑制される。

さらに、この実施形態では、処理室3aの底部における粒子滞留を一層効果的に防止するために、処理室3aの底部外周に気体噴出手段10を設けている。気体噴出手段10は、例えば、外側リング10aと、内側リング10bと、外側リング10aと内側リング10bとの間に形成された環状のチャンバー10cと、内側リング10bの下方に形成された環状のスリット10dと、チャンバー10cに圧縮気体(圧縮空気)を供給する給気配管10eと、圧縮気体の供給圧力を調整する圧力調整器(図示省略)とで構成される。給気配管10eを介してチャンバー10cに供給された圧縮気体が、スリット10dから処理室3aの底部に噴出し、ドラフトチューブ5の外側に滞留した凝集粒子を分散して、ドラフトチューブ5内への循環を促進する。また、スリット10dから噴出した圧縮気体は、二次凝集を起こした粒子を分散して、団粒の発生を一層効果的に防止する。尚、チャンバー10cへの圧縮気体の供給は連続的に行っても良いが、例えばタイマーと電磁弁等を用いて断続的に行っても良い。この場合、粒子の物性等に応じて、ドラフトチューブ5内に流入する粒子の濃度が高くなるように、圧縮気体の供給/停止の時間設定をすると良い。また、スリット10dは環状に限らず、周方向に区画されたものでも良い(チャンバー10cも同様)。さらに、気体噴出手段は、圧縮気体を噴出する1又は複数のノズルで構成することもできる。また、圧縮気体の噴出方向は処理室3aの中心方向でも良いし、接線方向でも良い。

いわゆる吹き上げ現象(粒子が空気流によって処理容器の上方部まで吹き上げられ、流動層に戻ることができなくなる現象)をより効果的に防止するため、図8に概念的に示すように、ドラフトチューブ5よりも上方に旋回流発生機構15を設けても良い。この旋回流発生機構15は、ドラフトチューブ5の内部を通過して処理容器3内を上昇する粉粒体粒子の流れを、旋回流によって処理容器3の半径方向外側への流れに変化させるものである。旋回流発生機構15で発生する旋回流に乗って半径方向外側へ飛散した粉粒体粒子は、上昇気流速度が比較的小さい処理容器3の壁面付近に達し、処理容器3内を下降して底部に向かう。従って、処理容器3内における粉粒体粒子の良好な循環状態が維持されると共に、処理容器3の上部空間に配置されたフィルターシステムへの粉粒体粒子の到達が防止又は抑制され、フィルターシステムの目詰まり、粉粒体粒子(微粉)の排気への混入が防止される。

同図に示す例において、旋回流発生機構15は、機械的な撹拌作用によって旋回流を発生させる撹拌部15aと、高圧空気流の作用によって旋回流を発生させる気体噴出部15bとで構成される。撹拌部15aは、複数の撹拌羽根15a1を有し、水平面内で回転する撹拌ロータ15a2と、撹拌ロータ15a2を処理容器3の側壁部に支持する支持部15a3とを備えている。撹拌ロータ15a2には、処理容器3の外部に配置された回転駆動源(図示省略)から回転駆動力が入力される(例えば、支持部15a3の内部に駆動軸が回転自在に挿通され、その駆動軸が撹拌ロータ15a2の内部に設けられたベベル歯車機構に連結されている。駆動軸が回転すると、その回転がベベル歯車機構によって変換されて、撹拌ロータ15a2が水平面内で回転する。)。撹拌ロータ15a2が回転すると、その撹拌羽根15a1の撹拌作用によって旋回流が発生する。また、気体噴出部15bは、処理容器3の側壁部に設けられた1又は複数の噴射ノズル15b1で構成される。各噴射ノズル15b1は、処理容器3の接線方向に向けて配置される。各噴射ノズル15b1から噴出する高圧空気流によって旋回流が発生する。尚、旋回流発生機構15は、撹拌部15aと気体噴出部15bの何れか一方のみで構成しても良い。

【実施例】
下記仕様の実施例装置、比較例装置、従来例装置について、コンピュータシミュレーションにより、処理容器内の空気流動の解析を行った。その結果を図4〜図6に示す。

図5に示すように、比較例装置では、粒子の良好な循環を阻害する上記の吹き抜け現象は発生していない。しかし、ドラフトチューブへの粒子の吸引エリアは従来例装置に比較してさほど広がっていない。

図4に示すように、実施例装置では、下端開口部5bの連通路5b3にも上昇空気流が発生していることが分かる。これにより、処理容器3の底部周縁部にある粒子は連通路5b3の部分からも吸引作用を受けることになり、ドラフトチューブ5への粒子の吸引エリアは従来例装置に比較して大幅に広がっている。

本発明によれば、粒子の流動性が低い条件下においても、処理容器内における粒子の良好な流動循環性が得られ、コーティング被膜を均一に、効率良く形成することができる。
