【発明の属する技術分野】
本発明は、電子写真複写機、プリンタ、ファクシミリなどで用いられる画像形成方法に係り、特に、像担持搬送体上に有色画像層を転写し、この像担持搬送体上に転写された有色画像層を加熱溶融して記録材に転写定着する態様において有効な画像形成方法及びその装置の改良に関する。

【従来の技術】
従来における画像形成方法の代表的なものとしては、例えば電子写真方式による画像形成方法がある。
この種の画像形成方法としては、例えば感光体ドラム等の像担持体上に画像情報に基づく静電潜像を形成し、その静電潜像を微小な熱可塑性の着色粒子であるトナーで静電的に現像して像担持体上にトナー像を形成した後、そのトナー像を所望の記録材(例えば記録紙)に静電的に転写し、次に、記録紙上のトナー像を加熱して記録紙に定着して最終的に記録紙上に画像を形成するものが一般的である。

近年では、コンピュータの発達、カラーディスプレイの普及、通信ネットワークの整備、大容量記憶媒体の出現、スキャナやディジタルカメラの普及などにより、高画質のカラー画像出力装置への期待が高まり、電子写真方式の画像形成装置の分野でも高画質のカラー画像形成装置の開発が盛んに行われている。
この種のカラー画像形成装置では、従来の文字情報や線画像を中心とした単色画像形成装置と比較して、濃淡表現を中心とした面画像が中心となるため、画像の濃度均一性に対する要求が非常に厳しいものとなる。

しかしながら、カラー画像形成装置では、各色のトナー像を重ね合わせるためにトナー層厚が厚くなり、それに起因して、トナー像が転写される転写部におけるトナーの飛散や転写ムラが発生し、画質の劣化を招きやすいという技術的課題がある。
ここで、静電転写方式では、トナー像の転写効率はトナー層に印加される電界の強さに比例して増加するので、トナー層厚の不均一性や記録紙の表面凹凸および電気物性ムラなどにより電界の強さが変動すると、転写効率も変動してしまい転写ムラが発生しやすくなる。
また、単純に転写電界を強くすると、いわゆるパッシェン放電が生じてトナー層に印加される電界の強さが低下したり、トナーの一部が逆極性に帯電されたりして転写効率は逆に減少してしまう。従って、転写効率はある電界値でピークを示し、一般的に静電転写方式における転写効率のピーク値は100%に達することはなく、最大でも95%程度にとどまる。

このように、感光体などのトナー像担持体上に形成されたトナー像を記録紙に直接転写する方式では、主に記録紙の凹凸などの表面性状や電気物性ムラによって電界の強さが変動して転写ムラが発生する。
また、記録紙はそれ自体の電気物性にムラがあるばかりでなく吸湿性が高いことから、吸湿によっても電気抵抗値が大きく変動してしまうので、更に転写ムラが発生し易い。

更に、画像形成装置に使用される記録紙の種類は多様であり、特にオフィスやパーソナルユースでは表面凹凸が大きい普通紙やラフ紙が使用されることが多く、この表面凹凸による転写効率の変動も転写ムラに大きい影響を及ぼす。
更にまた、トナー像担持体上にそれぞれ独立に形成された各色のトナー像を記録紙上に重ね転写する際に、各色のトナー像を転写する毎に上記のように転写ムラが発生し、それが累積されると、濃度ムラが一層顕著になるため、高画質な画像を安定して形成することが困難である。

これに対して、トナー像担持体上のトナー像を記録紙に直接転写せず、例えば中間転写ベルトなどの中間転写体を介して記録紙に対し間接的に転写する中間転写方式が既に提案されている。
この中間転写方式は、表面性および電気物性が十分に管理されている中間転写体、例えば中間転写ベルトを利用するもので、トナー像担持体上に形成した各色のトナー像を中間転写ベルト上に重ね合わせるように一次転写して多色トナー像を形成し、この中間転写ベルト上に形成された多色トナー像を記録紙に二次転写する方式である。

この中間転写方式の画像形成装置では、一次転写時の転写効率の変動が少なく、中間転写ベルト上には、記録紙に直接転写する方式における画像と比較して転写ムラの極めて少ない画像を得ることができる。
しかしながら、中間転写ベルトを使用した場合、中間転写ベルト上に形成された多色トナー像を記録紙に転写する二次転写時の転写効率が大きな問題となる。すなわち、二次転写では、上記のように記録紙の表面凹凸や電気物性ムラの影響を受け易い。
また、中間転写ベルト上に形成された多色トナー像は、多いところでは三層以上、少ないところでは一層以下というようにトナー層厚の変動が大きいため、トナー像に一定の電界を印加することは極めて難しい。

従って、中間転写ベルトを使用した画像形成装置では、中間転写ベルト上に形成された、濃度ムラの少ない多色トナー像を、記録紙にそのまま二次転写することができず、結果として、転写ムラの少ない高画質のカラー画像を得ることはできない。
特に、二次転写時における転写ムラは、中間転写ベルト上のトナー層厚の影響を強く受けるために、記録紙上に転写されるカラー画像の色バランスが大きくずれてしまい、高画質のカラー画像を得ることが難しいという問題もある。

また、この種の中間転写型の画像形成装置にあっては、中間転写ベルトから記録紙に対して二次転写されたトナー像を二次転写部位以外の部位で定着装置により加熱定着させる方式が一般的である。
ところが、この種の方式の場合、転写工程と定着工程とが別れているため、例えば転写工程において紙粉等がトナー像担持体に悪影響を与えやすく、また、定着工程において熱効率が悪くなり易く、更に、転写部位から定着部位に至るまでの間、記録紙上に担持戯れされたトナー像が乱れ易いという不具合がある。

そこで、これらの問題に対して、例えば中間転写型の画像形成装置において、二次転写部位で静電転写方式を用いない方式(非静電転写方式)を採用し、かつ、転写同時定着方式を採用したものも多く知られている。
例えば、特許文献1、特許文献2、特許文献3等に示すように、トナー像担持体上に形成されたトナー像を、中間転写ベルトに静電的に一次転写し、上記中間転写ベルトの回転に伴い中間転写ベルト上のトナー像を二次転写位置まで移行させ、当該二次転写位置で加熱、加圧の作用によって記録紙にトナー像を転写同時定着するようにしたものが既に提案されている。
この転写同時定着方式においては、記録紙へのトナー像転写は非静電的に行われるので、上記のような静電転写方式における画像品質の劣化が生じることは少ない。
尚、二次転写部において圧力転写方式のみを採用する先行技術も提案されている(例えば、特許文献4参照)が、単に圧力転写だけであると、転写効率が低いという点で好ましくなく、二次転写部においては通常加熱、加圧方式が採用される。

ここで、転写同時定着方式において、加熱加圧方式を採用する他の変形態様を挙げると、以下のようなものがある。
例えば特許文献5、特許文献6所載の技術は、記録材の加熱を行わずに、中間転写ベルト上のトナーを放射加熱手段によってその融解温度まで選択的に加熱し、この中間転写ベルト及びこれに転写されたトナー像を記録材に当接させて転写、定着させるものである。
また、特許文献7所載の技術は、中間転写体ベルト及びこれに転写されたトナー像を予め加熱するとともに、記録材を加熱した状態で両者を圧接し、トナー像を記録材上に転写、定着させるものである。
更に、特許文献8所載の技術は、中間転写ベルト上のトナー像を記録材に圧接するニップ部(転写定着領域)の手前で、トナーを予備的に加熱するものである。すなわち、加熱ロールに中間転写ベルトを90°以上巻き付け、記録材とのニップ部手前側に位置する加熱ロールの熱を利用してトナーを予備的に加熱し、トナーの溶融温度の付近までトナー温度を上昇させる。その後、ニップ部において、トナーを更に加熱して溶融させ、トナー像を記録材に転写するとともに定着するようにしたものである。

更に、この転写同時定着方式を改良したものとして、特許文献9、特許文献10および特許文献11などを挙げることができる。
これらの公報には、中間転写ベルトから記録紙へのトナー像の移行を完全に行わせるために、中間転写ベルトと記録紙を加熱および加圧してトナー像を記録紙に転写させるとともに、トナー間の凝集力がトナーと中間転写ベルトとの接着力より大きくなるまで密着状態のまま搬送し、冷却後、記録紙を中間転写ベルトから剥離するという画像形成方法が開示されている。
更にまた、例えば特許文献12には、電磁誘導発熱層を有した小熱容量の中間転写ベルトを加熱する領域と、ニップ域にて転写同時定着する領域とを分け、中間転写ベルトを加熱した熱エネルギとニップ域の圧力とで転写同時定着を行うようにした技術も提案されている。

【発明が解決しようとする課題】
しかしながら、上述したような非静電転写方式を採用した画像形成方法には、次のような技術的課題がある。
例えば二次転写部位のニップ域内で加熱加圧方式にて転写同時定着を行う態様にあっては、熱容量の大きい加圧部材(加圧ロール)を加熱しなければならず、省エネルギ、ウォームアップタイムの短縮が困難であるほか、加圧部材に熱を奪われることから、熱エネルギの利用効率が悪いという技術的課題がある。

また、加熱加圧された中間転写ベルト上のトナー像を冷却した後に、中間転写ベルトから記録紙を剥離する方式(例えば特許文献10参照)において、画像形成テストを行ったところ、低濃度部の画像や細線および細かい文字の細部が転写されずに抜け落ちてしまうという技術的課題が見られた。
これは、トナー像と記録紙表面との接触状態によるものであり、中間転写ベルト上に形成されたトナー像の構造と記録紙の表面性状に起因している。

一般的に、熱融着したトナーの凝集力Ftは大きく、所望の温度まで冷却されていればFr<Ft,Fp<Ftが成立する。但し、Frはトナーの中間転写ベルトとの付着力、Fpはトナーの記録紙との付着力である。
また、Frは、中間転写ベルト表面のトナーに対する離型性を高くするように処理することによって小さくすることができるので、Fr<Fpなる関係を比較的容易に実現することができる。

しかしながら、トナー像を挟む形で中間転写ベルトと記録紙を密着させた際に、トナー像と記録紙とが十分に接触されていないと、Fr>Fpとなってしまい、トナー像は記録紙へ転写されず中間転写ベルト上に残留してしまう。
また、Ft<FrおよびFt<Fpである場合は、トナー像の一部のみが記録紙に転写され、トナー像の一部は中間転写ベルトに残留してしまう。
更に、記録紙として表面凹凸の小さい平滑紙を使用した場合には、中間転写ベルト上のトナー像をすべて記録紙に転写することができるが、記録紙として表面凹凸の大きいラフ紙を使用した場合には、単色画像の低濃度部や細線および細かい文字の細部などに相当する個所では、トナー像と記録紙とが一部しか接触しない画素や、全く接触しない画素が発生する。
従って、Fr<Fpなる力関係を満足することができず、トナー像が記録紙に転写されずに転写抜けとなってしまう。

この問題を解決する方法として、中間転写ベルトに弾性層を具備させ、弾性層を加圧することにより記録紙の表面凹凸に沿って変形させ、トナー像と記録紙との密着性を上げることが考えられるが、そのためには中間転写ベルトに数十μm以上の弾性層を形成しなければならない。
しかしながら、このような厚い中間転写ベルトを用いると、中間転写ベルトを加熱するのに大きなエネルギーを要し、消費エネルギの非常に大きな画像形成装置となってしまう。また、一般に、弾性部材の熱伝導率は低く、熱源からの熱を中間転写ベルトを介してトナー像に伝達するに際し、トナー像を加熱するのに時間がかかるため、連続して高速に画像を形成することができない。

これに対し、二次転写部位のニップ域手前で加熱、ニップ域内で加圧を行う態様(例えば特許文献12参照)にあっては、確かに、オンデマンド性(クイックスタート性)に優れ、省エネルギで、熱エネルギの有効活用が可能な構成を有しているかも知れない。
ところが、この方式にあっては、上述したように、例えば有色トナー濃度の低い画像部では、トナーが孤立しており、溶融トナーの凝集力が少ないために、中間転写ベルトから記録紙に転写し難いという技術的課題が残存する。
これを防止するには、孤立トナーと中間転写ベルト表面とを密着させるために、中間転写ベルトに少なくとも50μm以上の弾性層を具備させることが必要になるが、上述したように、中間転写ベルトの熱容量を増加させることから、熱エネルギの有効活用ができないという技術的課題が残存してしまう。

一方で、従来のカラー画像には、定着されたトナーの粒子形状が残っているとともに、バインダ樹脂や色剤の記録紙へのしみ込みにより記録紙自身の凹凸形状も残っており、印刷や銀塩写真方式で得られた画像と比較して、不規則に荒れた表面形状となっている。
このため、画像表面での乱反射が起こり、仮に、トナーの粒子形状をできるだけ画像に反映させないように高分散顔料や、小粒径トナーを用いたとしても、粒状性、光沢、さらには色調等が悪い画像となってしまうことがわかっている。
ここで、トナー粒子形状および記録紙の凹凸影響の程度は、画像の濃度によって大きく異なっており、背景部や低濃度部、高濃度部といった画像の種類で、画像の光沢や粒状性、色調等が変わってしまい、印刷や銀塩写真で得られた画像と比較して滑らかさのない不自然な画像となっている。
また、記録紙における凹凸の影響の程度は、記録紙の種類によって大きく異なっており、低価格な表面の荒れた記録紙では高い画像光沢や粒状性を得ることが困難となっている。
特に、転写同時定着方式のうち、ニップ域手前で加熱、ニップ域内で加圧という方式にあっては、低濃度部における画像オフセットに加えて、低濃度部における光沢度が低いという技術的課題が顕著に見られた。

このような光沢不良、粒状性不良の技術的課題を解決するために、単に、現像剤量を増加させた場合、高濃度部分では、定着後表面に記録材の凹凸が反映され難く高光沢が得られるものの、非画像部(背景部)では効果が得られない。
更に現像剤量を多くすると、一般にトナーの帯電量が低下するため、背景部がかぶってしまうといった技術的課題をもつ。
そこで、前記のような問題点を解決するためには、例えば特許文献13、特許文献14,特許文献15、特許文献16、特許文献17、特許文献18等のように、カラートナーに加えて透明トナーを記録材に転写、定着する方法や、例えば特許文献19、特許文献20等のように、記録材上に予め透明樹脂をコートする方法が提案されている。

しかしながら、これらの方法を採用した画像形成装置は、いずれも、オンデマンドで装置がスタートしない(クイックスタート性)、省エネルギ性に劣る、等の技術的課題が見られた。

本発明は、以上の技術的課題を解決するためになされたものであって、クイックスタート性に優れ、省エネルギで熱エネルギを有効活用でき、しかも、転写画像の光沢性、低濃度部画像の転写性を良好に保ち、高画質を維持することができる画像形成方法及びその装置を提供するものである。

【課題を解決するための手段】
すなわち、本発明は、図1(a)に示すように、像担持搬送体の作像領域の全部若しくは一部に対応した箇所に熱可塑性無色透明層を形成する無色透明作像工程Aと、像担持搬送体上に形成された無色透明層上に、画像情報に基づいて熱可塑性有色微粒子による有色画像層を形成する有色作像工程Bと、無色透明作像工程A、有色作像工程Bが行われた後に像担持搬送体を加熱し、像担持搬送体上に形成された無色透明層及び有色画像層を熱溶融させる加熱溶融工程Cと、この加熱溶融工程C後に、像担持搬送体上にて熱溶融された無色透明層、有色画像層を記録材に圧接させ且つ圧接ニップ域出口における各層温度が軟化点温度以下になる状態にて転写定着する加圧転写定着工程Dとを備えたことを特徴とするものである。

このような技術的手段において、像担持搬送体は、画像(無色透明層、有色画像層)を担持して搬送するものであれば、ベルト状、ドラム状を問わず広く含むが、熱容量を小さくするという観点からすれば、ベルト状が好ましい。
また、作像領域の全部若しくは一部とは、有色画像が全体として形成される作像領域(例えばJIS規格A4判)の全領域に限らず、有色画像の存在する領域、あるいは、有色画像の例えば低濃度部の存在する領域などの一部をも対象とする趣旨である。

更に、無色透明層作像工程Aの熱可塑性無色透明層とは、熱溶融した後に固化すると無色透明になる特性を有するものであればよく、無色トナー粒子等の無色透明微粒子、無色透明樹脂フィルムなどにより形成するようにすればよい。
また、有色作像工程Bの熱可塑性有色画像層とは、熱溶融した後に固化すると有色になる特性を有するもの(例えば有色トナー)を広く含み、各色成分画像を重合配置してもよいし、あるいは、各色成分画像を非重合配置するようにしてもよい。

更に、加熱溶融工程Cは、特に加熱手段が非接触であることを必須要件にはしていないが、加熱効率を考慮すると、非接触の加熱手段を用いることが好ましい。
また、加圧転写定着工程Dとは、転写同時定着することを明記したものであり、転写工程と定着工程とを別個に行う態様は除外される。
そして、加圧転写定着工程Dにおいて、「圧接ニップ域出口における各層温度が軟化点温度以下になる状態」を必須要件としたのは、トナー等の層形成材の凝集力が増大し、像担持搬送体から剥離する時のオフセットを防止するためである。

また、本件では、「無色透明作像工程+有色作像工程」を採用したため、無色透明層上に有色画像層を形成することが可能になる。
このとき、層形成材の凝集力が増し、全ての有色画像層表面に押圧力を印加することができる。
更に、「加熱溶融工程+加圧転写定着工程」を採用したため、無色透明層及び有色画像層は、加熱溶融された後、圧接ニップ域にて冷却剥離されることになり、有色画像層及び無色透明層は記録材側に確実に転写且つ定着される。
このため、本発明によれば、オフセットを防止でき、かつ、光沢度も均一化することができる。
また、微小なオフセットがあっても、ノンビジュアルな無色透明層であるため、次の作像サイクルに影響しない。よって、像担持搬送体に対するクリーニング装置を省略する態様も可能である。

更に、無色透明層の形成手法としては、例えば像担持搬送体の全面に均一に形成する態様、有色画像層に対応した箇所は薄く且つ有色画像層以外の箇所に厚く形成する態様、有色画像層に対応した箇所のみに形成する態様のうち、いずれか一つを設定したもの、又は、任意の複数の態様を選択可能としたものが挙げられる。
この場合において、複数のパターンを選択する手法を採用すれば、各パターンの特徴を生かして画像を形成することができる点で好ましい。
例えば全面均一形成手法によれば、無色透明層の形成手法が簡単であり、無色透明層の厚さを制御する手法にあっては、全体の画像層が平滑になる点で光沢性が均一になり易く、更に、有色画像層に対応して無色透明層を形成する手法にあっては、無色透明層の消費量を節約できる点で好ましい。

また、本発明は、画像形成方法に限られるものではなく、これを具現化した画像形成装置をも対象とする
この場合、本発明は、図1(b)に示すように、ベルト状の像担持搬送体1と、この像担持搬送体1の作像領域の全部若しくは一部に対応した箇所に熱可塑性無色透明層3を形成する無色透明作像手段2と、像担持搬送体1の移動方向に対して無色透明作像手段2の下流側に設けられ、像担持搬送体1に形成された無色透明層3上に、画像情報に基づいて熱可塑性有色微粒子による有色画像層5を形成する有色作像手段4と、像担持搬送体1の移動方向に対して有色作像手段4の下流側に設けられ、像担持搬送体1を加熱することにより、像担持搬送体1上に形成された無色透明層3及び有色画像層5を熱溶融させる加熱手段6と、像担持搬送体1の移動方向に対して加熱手段6の下流側に設けられ、像担持搬送体1上にて熱溶融された無色透明層3、有色画像層5を記録材8に圧接させ且つ圧接ニップ域n出口における各層3,5温度が軟化点温度以下になる状態にて転写定着する加圧手段7とを備えたことを特徴とするものである。

本件装置発明においては、像担持搬送体1は無色透明層3及び有色画像層5を担持搬送するものであれば適宜選定して差し支えないが、クイックスタート性を考慮すれば、像担持搬送体1は一般的に熱容量の小さいベルト状のものが好ましい。
ここで、像担持搬送体1の好ましい態様について検討する。
ベルト状の像担持搬送体1として例えば中間転写ベルトを例に挙げると、例えば溶融トナーの画像オフセット(残トナー)が発生せず、また、低濃度部の光沢度が低いという技術的課題を解決するには、中間転写ベルトは例えば厚さ50μm以上の弾性層を必要としていた。この弾性層はポアソン比が0.4〜0.5、ヤング率が1〜10Mpaからなるゴム材料であり、一般的にはシリコーンゴム、フッ素ゴム等の耐熱性弾性体が使用されていた。このようなゴム材料は熱伝導率が悪く、厚さが大きくなれば中間転写ベルトの熱容量が増加するために、クイックスタート性を実現する装置が提供できない。
そこで、クイックスタート性を得るためには、像担持搬送体1としては、弾性層は厚さを50μm以下にすることが好ましく、更には弾性層のない態様を実現することが望ましい。

そして、像担持搬送体1のうち、弾性層を使用しない態様としては、構成する各機能層がポアソン比0.4以下、ヤング率10Mpa以上の材料で構成されている態様が好ましい。
ここで、機能層としては、例えば裏面側から表面側に向かって基層、電磁誘導発熱層及び離型層の3つの機能層を備えた態様が挙げられ、この態様にあっては、電磁誘導による発熱を利用し、像担持搬送体1を加熱することができる。
また、像担持搬送体1として、裏面側から表面側に向かって少なくとも金属層及び離型層を備えた態様にあっては、金属層は強磁性を有する金属材料であることが好ましく、この態様によれば、電磁誘導による発熱を利用し、像担持搬送体1を有効に加熱することができる。

更に、像担持搬送体1としては、担持された画像の離型性を確保するために表面に予め離型層を備えているものが一般的であるが、像担持搬送体1としては、表面にオイルからなる離型層を備えたものであってもよい。
この態様によれば、像担持搬送体1の表面に予め離型層を形成しなくて済むため、離型層に伴う熱容量を削減することができる点で好ましい。

これらを防止するという観点からすれば、非接触で小熱容量のベルト状像担持搬送体1を加熱することが好ましく、非接触加熱を可能とする加熱手段6の代表的態様としては、例えば電磁誘導加熱装置が挙げられる。
但し、加熱手段6としては、像担持搬送体1上の画像を溶融加熱するものであればよいため、例えば加熱加圧方式を採用する場合のように、熱容量の大きな加圧部材を接触配置する必要がない分、像担持搬送体1を極めて短時間で加熱する事が可能になり、像担持搬送体1上の像形成材料は瞬時伝熱により加熱溶融される。これにより、余分な熱容量分に熱エネルギを与えることなく、熱エネルギの有効活用が可能になり、クイックスタート性、省エネルギ性に優れる。

ここで、加熱手段6として電磁誘導加熱装置を用いる場合について説明する。本態様の代表例としては、ベルト状の像担持搬送体1に電磁誘導によって渦電流が流れてジュール発熱する電磁誘導発熱層を設け、加熱領域近傍に高周波の交流電圧を印加可能な励磁コイルを配設するものが挙げられる。
このとき、励磁コイルから発生した交番磁界が薄い発熱層を貫くような方向に配設すると十分な発熱が可能となる。
発熱層は厚さに応じて材料を、励磁コイルには電源から印加する交流電圧の周波数を適切に選択しないと効率の良い加熱状態は得られない。
これは電源の容量やコストを考えると大変重要な選択となる。

本発明において、電磁誘導加熱装置を用いる場合は1〜20μmの銅、アルミニウム、銀またはこれらと同等以下の固有抵抗値(2.7×10−8Ω・m)を有する導体を用い、周波数を20k〜100kHzを印加することで効率よく像担持搬送体1を加熱するようにすればよい。
発熱層の厚さは像担持搬送体1の熱容量を可能な限り小さくしたいため、厚さは薄ければ薄いほど良いが、薄くすればするほど抵抗値が増し、渦電流が流れ難くなるため、少なくとも1μm以上が望ましい。1μm未満であると周波数を高く設定しなければならず、放射ノイズなどの影響が大きくなるばかりか、電源損失も大きくなるといった問題や、コストが高くなるといった問題がある。

また、均一な1μm未満の発熱層を有する像担持搬送体1は発熱層が極めて薄いため、発熱層に亀裂が生じたり破断する場合もあり、信頼性の高い加熱状態を保つための耐久性が乏しい。
一方、20μmを超える厚さでは熱容量が大きくなり、所定の温度に像担持搬送体1を加熱するのに時間を要し、瞬敏な加熱が難しくなるため、クイックスタート性が劣る。更に、抵抗値が低くなるため、上述した材料では渦電流は流れるもののジュール発熱し難くなるといった問題が顕在化し、固有抵抗の高い鉄やニッケルなどの材料を選択する必要がある。

更に、像担持搬送体1は、1〜20μm厚さの薄い上記弱磁性金属を電磁誘導発熱層に採用した場合には、この層を支持する基層が必要となる。

【発明の実施の形態】
以下、添付図面に示す実施の形態に基づいて本発明を詳細に説明する。
◎実施の形態1
図2は本発明が適用された画像形成装置の実施の形態1を示す。
同図において、この画像形成装置は、周面が周回移動する中間転写ベルト30を備えており、この中間転写ベルト30と対向する位置に、夫々無色透明作像ユニット120及びイエロ、マゼンタ、シアン、ブラックの各有色トナー像を形成する四つの有色作像ユニット20(具体的には20a〜20d)が配設されている。
本実施の形態では、無色透明作像ユニット120は無色透明トナー像を形成するものであり、有色作像ユニット20(20a〜20d)に対し中間転写ベルト30の移動方向上流側に配置されている。尚、有色作像ユニット20a〜20dの配列は適宜設計変更可能である。

そして、本実施の形態においては、無色透明作像ユニット120及び有色作像ユニット20(20a〜20d)は、OPC又はa−Si等の感光体からなる記録ドラム21と、この記録ドラム21表面を帯電するコロナ帯電器などの帯電装置22と、記録ドラム21に対して各色信号に応じたレーザ光を照射して潜像を形成するレーザスキャナ、ミラー等で構成される露光装置23と、無色透明、イエロ、マゼンタ、シアン、ブラックのトナーを夫々収容し、記録ドラム21上の潜像を対応するトナーにて可視像化する現像装置24と、記録ドラム21上の残留トナーを清掃するクリーナ25とを備えている。
そして、中間転写ベルト30を挟んで各記録ドラム21と対向する部位には図示外の一次転写装置(例えば一次転写ロール)が配設されており、各記録ドラム21上の各色トナー像を中間転写ベルト30側に一次転写させるようになっている。
尚、一次転写方式として、中間転写ベルト30の上側に一次転写ロールを配設し、これに転写バイアスを印加する方式に代えて、後述するように、中間転写ベルト30の電磁誘導発熱層30bに直接転写バイアスを印加するようにしても差し支えない。

また、本実施の形態において、中間転写ベルト30は三つの張架ロール31〜33によって周回可能に張架されている。

この基層30aの外周上に電磁誘導発熱層30bとして、鉄やコバルトの層、メッキ処理によって例えばニッケル・銅・クロム等の金属層を1〜50μmの厚みで形成している。特に、20μm以下の厚さであれば、2〜15μmの厚さを有する銅は電磁誘導加熱しやすく、かつ、転写定着後の中間転写ベルト30の冷却もし易くなるため、余剰な熱を蓄積させず、熱エネルギの利用効率に優れた加熱形態が実現できる。

更に、表面離型層30cは画像当接面であり、例えば厚さ0.1〜100μmの離型性の高いシート又はコート層であることが好ましく、例えばテトラフルオロエチレンパーフルオロアルキルビニルエーテル共重合体、ポリテトラフルオロエチレン、シリコーン共重合体、シリコーンゴムまたはそれらの複合層等がある。
ここで、表面離型層30cの材料は画質に大きな影響を与えるものであり、離型材料が弾性部材の場合はトナーを包み込むような状態で密着するために画像の劣化が少なく画像光沢も均一である。しかし、離型材料が樹脂のように弾性がない場合には、圧接部でトナーが記録材に完全密着しにくいため、転写定着不良や画像光沢むらが生じ易い。特に表面粗さの大きい記録材の場合は顕著である。
尚、図3(b)に示すように、基層30a、電磁誘導発熱層30b及び表面離型層30cからなる中間転写ベルト30に更に弾性層30dを付加する態様はあり得るが、この弾性層30dを厚く設定すると、その分、中間転写ベルト30の熱容量が嵩んでしまう点で好ましくない。

また、本実施の形態で用いられる電磁誘導加熱装置40の動作原理を図4に示す。
同図において、電磁誘導加熱装置40は、励磁コイル41に対し励磁回路42から交流電圧を印加し、これによって励磁コイル41の周囲には中間転写ベルト30の厚さ方向に向かう変動磁界Hを生成するものである。
この変動磁界Hが電磁誘導発熱層30bに作用すると、この磁界の変化を妨げる磁界を生じるように電磁誘導発熱層30bに渦電流Icが発生する。

励磁コイル41に印加する交流電流の周波数は10〜500kHzが好ましい。10kHz以上になると、電磁誘導発熱層30bへの吸収効率が良くなり、500kHzまでは安価な素子を用いて励磁回路42を組むことができる。
更には20kHz以上であれば可聴域を超えるために通電時に音がすることがなく、200kHz以下では励磁回路42で生じるロスも少なく、周辺への放射ノイズも小さい。
また、10〜500kHzも交流電流を電磁誘導発熱層30bに印加した場合、表皮深さδは数μmから数百μm程度である。実際に電磁誘導発熱層30bの厚みを1μmより小さくすると、ほとんどの電磁エネルギが電磁誘導発熱層30bで吸収しきれないためエネルギ効率が悪くなる。また、漏れた磁束が他の金属部を加熱するという問題も生じる。
一方、50μmを超えた電磁誘導発熱層30bでは、中間転写ベルト30の熱容量が大きくなりすぎることと、電磁誘導発熱層30bの熱伝導によって熱が伝わり、表面離型層30cが暖まりにくくなるという問題が生じる。
従って、電磁誘導発熱層30bの厚みは1〜50μmが好ましい。

また、電磁誘導発熱層30bの発熱を増すためにはIfを大きくすればよく、そのためには励磁コイル41によって生成される変動磁界を強くする、あるいは変動磁界の変化を大きくすればよい。この方法としては、励磁コイル41の巻き線数を増すか、励磁コイル41の鉄心(磁性コア)43をフェライト、パーマロイといった高透磁率で残留磁束密度の低いものを用いるのがよい。
更に、中間転写ベルト30の電磁誘導発熱層30bの抵抗値が小さすぎると、渦電流が発生した際の熱エネルギ効率が悪化するため、電磁誘導発熱層30bの厚さに応じて適切な固有抵抗を選定することが好ましい。

また、本実施の形態においては、中間転写ベルト30の電磁誘導発熱層30bをメッキ等で形成したが、真空蒸着、スタッパリング等で形成してもよい。これにより、メッキ処理できないアルミニウムや金属酸化物合金を電磁誘導発熱層30bに用いることができる。但し、メッキ処理は所定の膜厚を得やすいため、1〜50μmの層厚を得るためにはメッキ処理が好ましい。

更に、中間転写ベルト30の電磁誘導発熱層30bは金属のみならず、低熱伝導電性基材に表面離型層を接着するための接着剤中に導電性、高透磁率な粒子、ウィスカを分散させて電磁誘導発熱層としても良い。
このように電磁誘導発熱層30bはさまざまな金属等を加熱することができるが、好ましくは十分に熱容量が小さい材料を用いた層であることが望まれる。特に厚さ1〜20μmの薄膜を電磁誘導加熱する場合は銀、銅、アルミニウムまたは、これらと同等以下の固有抵抗を有する金属または金属合金、多層の金属層などが効率よく加熱できる。より好ましくは、固有抵抗や熱伝達率、比熱、コストなどを考慮すると銅が好適である。

また、中間転写ベルト30の加圧定着装置50の下流側には記録紙60の巻き付きを防止するための剥離部材61が配設されており、更にその下流側には冷却ファンなどからなる冷却装置62が配設されている。尚、加圧定着装置50の出口側には記録紙60を案内するための案内シュート63が配設されている。
更に、本実施の形態では、中間転写ベルト30が回転中にどちらかの軸方向に寄っていく現象(ベルトウォーク)があるが、これを有効に防止するという観点からすれば、図示外のベルトエッジセンサにて中間転写ベルト30の寄りを検知すると、加圧ロール34の反対側の荷重を増加することによって、ベルトウォークをある範囲内に制御することが可能である。

次に、本実施の形態に係る画像形成装置の作像過程について説明する。
先ず、無色透明作像ユニット120において所定の作像サイクルが行われる。これは、画像信号処理装置(図示せず)から出力される第1色目(無色透明)のトナー像形成信号に応じて、帯電装置22にて帯電された記録ドラム21表面を露光装置23により光走査して静電潜像を形成する。次いで、この静電潜像を現像装置24により無色透明トナーで現像して中間転写ベルト30上に無色透明トナー像T0(図2,図6参照)を形成する。

この後、無色透明トナー像T0が形成された中間転写ベルト30が矢印方向に循環移動する。
この工程の後、各有色作像ユニット20(20a〜20d)において夫々の作像サイクルが無色透明トナー像T0の画像位置に同期したタイミングで行われる。

最後に、第5色目(ブラック)のトナー像形成を行う。
尚、図2及び図6おいては、イエロ、マゼンタ、シアン、ブラックによる各有色トナー像を代表してT1にて示す。

ここで、加熱溶融部Mでは中間転写ベルト30は熱容量が小さいために急激に温度上昇し、中間転写ベルト30が加熱溶融部Mを通過するだけで各トナー像T0,T1を十分に溶融可能な温度まで昇温可能である。

この工程を経た溶融トナー像は、図6に示すように、加圧定着装置50(加圧ロール34,バックアップロール33)に挟まれる非加熱の加圧定着部N(圧接ニップ域nに相当)に達すると、これとタイミングを合わせて記録紙60が図示外の記録紙トレイから加圧定着部Nに供給されてくる。

この状態で、中間転写ベルト30と記録紙60とを重ね合せて加圧定着装置50によって加圧することにより、多色トナー像Gは記録紙60上に転写定着され、中間転写ベルト30と記録紙60とを架橋したような状態となる。

すなわち、加圧定着部Nでは、室温の記録紙60が圧接ニップ域nを通過する時に、溶融トナーが持っている熱エネルギ(+中間転写ベルト30の有する熱エネルギ)と圧接力とで多色トナー像Gが瞬時に記録紙60に転写定着される。
そして、その後記録紙60自身がトナーと表面近傍だけ加熱された中間転写ベルト30の熱を奪いながら圧接ニップ域n出口に向かって進む。
このとき、加圧定着部Nに到達するまでに、中間転写ベルト30と記録紙60とに挟まれた多色トナー像Gが十分に冷却されていないと、多色トナー像Gの凝集力Ftと中間転写ベルト30へのトナーの付着力Frとの間に、Ft>Frなる力関係が得られないが、本実施の形態では、図7に示すように、加圧定着部Nでは圧接ニップ域n入口で加圧と同時に接触部の温度が下がり、圧接ニップ域n出口では各トナーの軟化点温度以下、又は、トナーの最低定着温度以下となっているので、記録紙60は中間転写ベルト30に対し自然に冷却剥離が行われる。尚、記録紙60が圧接ニップ域nに存在している時間が例えば10〜50ms以上となるようなニップ幅であれば、中間転写ベルト30の表面近傍の熱が記録紙60に奪われ、これによって、図7に示すように、圧接ニップ域n出口のトナー温度をトナーの軟化点温度以下にする事ができる。

これに対し、図7において、比較の形態1(図中一点鎖線で示す)は予備加熱した後に、圧接ニップ域n内で加熱加圧が同時に行われる定着装置を備えた画像形成装置の温度変化を、比較の形態2(図中二点鎖線で示す)は、圧接ニップ域n内で加熱加圧が同時に行われる定着装置を備えた画像形成装置の温度変化を夫々示す。
これらの比較の形態1,2は、いずれも圧接ニップ域n出口のトナー温度がトナー軟化点温度以下に変化しておらず、このような状態の溶融トナーには粘性が存在し、付着力が増大することから、記録紙60が中間転写ベルト30から確実に剥離され難いことが理解される。

このため、本実施の形態によれば、トナーの凝集力が増大し、記録紙60を中間転写ベルト30から剥離する時にトナーがオフセットする事を基本的には防止することができる。
記録紙60の表面粗さが大きい場合には低濃度部は孤立トナーが多く存在し、その部分の有色トナー像はオフセットしやすい。また、加圧ロール34と接触し難いので、トナー表面に圧力が印加できず平坦化が困難になり、その分、光沢度が低くなり易い。
ところが、本実施の形態では、有色トナー像T1の下層部に無色透明トナー像T0が存在しているので、トナーの凝集力が増し、全ての有色トナー像T1表面に圧力を印加することができるので、トナーオフセットが生じない。
しかも、無色透明トナー像T0の存在により、記録紙60上では有色トナー像T1の表面が無色透明トナー像T0によって覆われるため、低濃度部の光沢度不良は有効に解消される。

更に、仮に微小なオフセットが中間転写ベルト30上に残っていても、無色透明トナー溶融後のノンビジュアルな無色透明トナーのオフセットが生ずるだけであるから、次の画像形成に影響を与えない。この効果により、中間転写ベルト30のクリーニング装置を不要とする装置構成も可能であり、現に、本実施の形態では、中間転写ベルト30のクリーニング装置を省略した装置構成を構築している。
