【発明の属する技術分野】
本発明は、エンジンのスロットル弁開度を検出する装置に関し、特に、モータにて駆動されるスロットル弁開度検出装置に関する。

【従来の技術】
近年、自動車部品の電子化に伴い、エンジンのスロットル弁をモータにて駆動するいわゆる電子制御スロットル装置が広く用いられている。そこでは、従来のアクセルワイヤによる機械的動作に代えて、電気信号によってスロットル弁が制御される。アクセル踏み込み量はポテンショメータ等によって電気的に検出され、その値に応じてモータが駆動されてスロットル弁の開閉が行われる。

このような電子制御スロットル装置では、スロットル弁の開度は弁体が固定されたシャフトに磁石を取り付け、その磁束変化をホール素子等の磁気検出素子にて検出することにより行われる。特許第2920179号公報には、自動車での使用を考慮したホール素子による磁気位置センサが開示されている。当該特許では、角速度の測定を望む駆動軸に、内周に永久磁石を取り付けた円筒状のヨークが固定される。磁石の内側には固定子が配置され、固定子に設けたスリット状の磁気間隙内にホール素子が収容される。駆動軸と共に永久磁石が回転すると、ホール素子周囲の磁束が変化し、その変化に応じた信号がホール素子から出力される。この信号変化は駆動軸の回転角度と対応している。従って、ホール素子からの信号に基づき駆動軸の回転角度を算出でき、スロットル弁の開度もこの磁気位置センサを用いて検出することができる。

一方、特許第2920179号公報の磁気位置センサでは、ホール素子が各センサに1個しか取り付けられていないため、ホール素子が故障すると駆動軸の回転角度を全く検出できなくなる。すなわち、スロットル開度を全く把握できなくなり、自動車の心臓部であるエンジンの制御に重大な支障を生じる。そこで、スロットル開度を検出する回転角度センサでは、ホール素子の故障に備えて、さらにもう一つバックアップのホール素子を設けた冗長設計が行われている。例えば、特開2001−208510号公報や特開2001−289610号公報の回転角度検出装置には、特許第2920179号公報と類似の構成において、ホールICを2個配置したものが示されている。

このような構成を用いた角度検出装置は、特開平8−35809号公報や特開2001−4315号公報、特開2001−317909号など数多く見受けられ、一般的には図8,9に示すような構成となっている。図8は従来の回転角度検出装置の構成を示す断面図、図9はその平面図である。スロットル弁が固定されたシャフト50にはハブ51が取り付けられており、その内周には鉄製のロータコア52が取り付けられている。ロータコア52の内周側にはさらに磁石53が固定されている。磁石53の内側にはハブ51と同軸状にステータコア54が配置される。ステータコア54の中央部にはスリット55が設けられており、そこにホールIC56が2個配置されている。ホールIC56a,56bからは、鎖交する磁束密度に応じた電圧信号が出力され、2つのホールIC56a,56bの出力を互いに比較して異常がないか否かを確認しながらハブ51の回転角、すなわちスロットル弁の開度が検出される。

【発明が解決しようとする課題】
しかしながら、このような回転角度検出装置では、シャフト50側にハブ51やロータコア52、磁石53を固定する構成のため装置構造が複雑となる。このため、装置組み付けに手間を要するのみならず、組み付け持に位置決め誤差が生じたり、部品寸法誤差が累積したりしやすく、製品精度が出しにくいという問題があった。また、シャフト50に多くの部品が固定されるため、その分シャフト50のイナーシャが大きくなってしまい、モータの制御性が損なわれるという問題もあった。

本発明の目的は、構造が簡単であり、しかもシャフト周りのイナーシャの小さいスロットル弁の開度検出装置を提供することにある。

【課題を解決するための手段】
本発明のスロットル弁の開度検出装置は、エンジンのスロットル弁が固定され、軸方向に延びる切欠部と、前記切欠部に沿って延在する残存部とを備えてなる、磁性体にて形成されたシャフトと、前記切欠部及び前記残存部に対向して前記シャフトに隣接配置されたマグネットと、前記残存部に対向して前記シャフトに隣接配置され、前記マグネットと磁気的に接続されたステータコアと、前記ステータコアに取り付けられ、前記マグネットから前記残存部と前記ステータコアを介して前記マグネットに至る磁路中に配置された磁気検出素子とを有することを特徴とする。

本発明にあっては、従来、シャフト側にあったマグネットをステータコア側に移し、被検出対象であるシャフトを直接利用して磁路を形成する。残存部とマグネットとの間の対向面積はシャフトの回転に応じて変化し、それに伴って磁路中の磁束量も変化する。この変化を磁気検出素子にて検出し、シャフトの回転角度検出を行う。本発明の装置では、従来のようにロータコアやハブなどを別途シャフトに取り付ける必要が無く、位置決め誤差による精度低下を防止できる。また、シャフトに固定される部品が減少するため、その分、シャフト周りのイナーシャが軽減され、モータの制御性が向上する。さらに、従来の装置のようにリングマグネットを使用する必要が無く、1個のセグメントマグネットにてシャフトの回転角度検出が可能となり、マグネット使用量が削減され装置コストの低減が図られる。

前記スロットル弁の開度検出装置において、前記残存部の前記ステータコアと対向する部位に、前記シャフトの外周面を前記スリットと直交する平行な2弦に沿って切り欠いた二方取り部を設けても良い。また、前記ステータコアの前記二方取り部に対向する部位に、円周方向に延びるティースを設けても良い。さらに、前記マグネットを前記残存部の前記二方取り部が形成されていない部位に対向させても良い。加えて、前記切欠部が軸方向に沿って形成されたスリットであり、前記残存部は前記スリットによって隔離されるようにしても良い。さらにまた、前記残存部を前記マグネットと前記ステータコアに軸方向にずれた位置にて対向させても良い。前記スロットル弁の開度検出装置において、前記残存部を断面略半月状に形成することも可能であり、これにより、装置構成をより簡略化できる。

【発明の実施の形態】
(実施の形態1)
以下、本発明の実施の形態を図面に基づいて詳細に説明する。図1は本発明の実施の形態1であるスロットル弁開度検出装置が使用されている電子制御スロットル弁の構成を示す断面図、図2は図1のA−A線に沿った断面図である。図1の電子制御スロットル弁はエンジンの吸気通路に配置され、スロットル弁1の開度によりエンジンの吸入空気量を制御している。スロットル弁1はシャフト2に固定されており、ギア11〜14からなる減速機構15を介してブラシレスモータ3(以下、モータ3と略記する)によって駆動される。

シャフト2は、金属製のハウジング4に固定されたベアリング16a,16bによって回動自在に支持されている。ハウジング4の図1において上部には、合成樹脂製のカバー5が取り付けられている。カバー5の内側には基板30が固定されている。シャフト2に固定されたギア11には、ねじりコイルばね17が取り付けられている。このねじりコイルばね17によってシャフト2は所定の回転方向に付勢され、その付勢力によってスロットル弁1が全閉位置まで自動的に復帰する。

シャフト2の端部には、スロットル弁1の開度を検出する装置としてセンサ部6が設けられている。図3はセンサ部6の構成を示す説明図であり、センサ部6をスロットル弁1側から見た状態を示し、図4はセンサ部6の構成を図3のX方向から見た状態を示している。センサ部6では、シャフト2の端部には軸方向に延びるスリット(切欠部)7が形成されている。スリット7はシャフト2の中心を通り、軸端からシャフト2の直径上をスロットル弁1方向に切削加工することにより形成される。シャフト2の端部には、このスリット7に沿って2片の残存部9a,9bが隔離形成される。

残存部9a,9bには、側面を切り欠く形で二方取り部8が設けられている。二方取り部8は、シャフト2の外周面をスリット7と直交する平行な2弦に沿って切り欠いて形成される。二方取り部8は、スリット7を挟んで2個設けられている(8a,8b)。これにより、残存部9a,9bは、スロットル弁1側の半月状断面部29a,29bと、軸端部の二方取り部8a,8bとから形成されることになる。

一方、基板30には、シャフト2と同心にステータコア10が固定されている。ステータコア10は磁性材料によって形成され、シャフト2側の第1コア20と、その外側に配置された第2コア21とから構成されている。ここでは、第1コア20はシャフト2を挟んで対称な位置に2個設けられている(20a,20b)。第1コア20と第2コア21との間にはそれぞれホールIC22(磁気検出素子)が1個ずつ取り付けられている(22a,22b)。ホールIC22は、ホール素子と信号増幅回路とを一体化したICであり、温度特性の補正が行われる温度補償タイプのリニア出力ホールICが使用されている。ホールIC22からは、鎖交する磁束密度に応じた電圧信号が出力される。

第1コア20は二方取り部8の外周面8cに対向する位置に配置され、基部24aと、基部24aから円周方向に延びるティース24bを備えている。ティース24bの内周面はシャフト2と同心の円弧形状となっており、二方取り部8の外周面8cとの間には、均一なエアギャップが形成される。ティース24bは、二方取り部8の回転角度、すなわちシャフト2の回転角度をカバーし得る角度分だけ、二方取り部8を覆うように設けられている。例えば、シャフト2が100°回転する場合には、それを超える角度(例えば120°)に形成される。

第2コア21は、図3に示すように半円筒形状に形成され、円筒部25、接続部26及びマグネット保持部27とを備えた構成となっている。接続部26は、円筒部25の一端側に径方向に延びる突片として形成され、図3において上下に2個設けられている(26a,26b)。接続部26の先端と第1コア基部24aの端部との間にホールIC22が挟持される。マグネット保持部27は、円筒部25の他端側に径方向に延びる突片として形成され、基部27aと、基部27aから円周方向に延びるマグネット取付部27bを備えている。マグネット取付部27bは円周を所定角度に切り取った部分円弧状に形成され、その内側にはマグネット28が固定される。

図3に示すように、マグネット28もまた部分円弧状に形成されており、磁力線の向きが径方向(放射方向)となるいわゆるラジアル着磁が施されている。マグネット28は、図4に示すように、残存部9a,9bのうち二方取り部8の存在しない部位、すなわち、スリット7のみが存在する半月状断面部29a,29bの部位にてスリット7と対向する。マグネット28の内周面はシャフト2と同心の円弧形状となっており、残存部9a,9bの外周面との間には、均一なエアギャップが形成される。マグネット28は、シャフト2の回転角度をカバーし得る角度に形成されており、前述同様、例えばシャフト2が100°回転する場合には120°などに形成される。

モータ3は、図1に示すように、ステータ31の内側にロータ32を回転自在に配置したいわゆるインナーロータ型のブラシレスモータである。ステータ31は、駆動コイル33と、コイル33が巻装されたステータコア34とから構成され、基板23に固定されている。ステータコア34は、金属板を積層して形成されており、内周側に突設された突極に駆動コイル33が巻回されて巻線が形成されている。基板23には、ロータ32の回転位置を検出するホールIC(図示せず)が設けられている。このホールICからはロータ32に回転に伴って、ロータ位置検出信号が出力される。

ロータ32は、ロータシャフト35と、ロータシャフト35に固定されたロータコア36及びロータコア36の外周に固定されたロータマグネット37とから構成される。ロータマグネット37は円筒状に形成され、N,Sの2極が設けられている(極対数1)。ロータシャフト35はベアリング38a,38bにて回転自在に支持されており、ベアリング38aはカバー5に、ベアリング38bはハウジング4に取り付けられたブラケット39にそれぞれ取り付けられている。ロータコア36には、円柱状のマグネット取付部36aと、ギヤ14が形成されている。ギヤ14は、アイドルギヤ18のギヤ13と噛合している。アイドルギヤ18は、ブラケット39に固定されたギアシャフト19に回転自在に支持されている。アイドルギヤ18にはギヤ13と一体にギヤ12が形成されており、ギヤ12はシャフト2に固定されたギア11と噛合している。これにより、モータ3におけるロータ32の回転が減速されてシャフト2に伝達される。

このような電子制御スロットル弁では、センサ部6では、図3,4に示すように、2つの3次元的な磁路が形成される。つまり、マグネット28→残存部9a(半月状断面部29a,二方取り部8a)→第1コア20a(ティース24b,基部24a)→ホールIC22a→第2コア21(接続部26a,円筒部25,マグネット保持部27)→マグネット28なる経路の磁気回路Aと、マグネット28→残存部9b(半月状断面部29b,二方取り部8b)→第1コア20b(ティース24b,基部24a)→ホールIC22b→第2コア21(接続部26b,円筒部25,マグネット保持部27)→マグネット28なる経路の磁気回路Bが形成される。モータ3が作動してシャフト2が回転すると、その回転に伴い前述のような磁気回路中においてホールIC22を通過する磁束密度が変化しその出力信号も変化する。そして、この出力変化に基づきシャフト2の回転角度が検出される。

シャフト2が回転すると、残存部9a,9bにおける半月状断面部29a,29bがマグネット28の内側にて回転する。例えば、図3の状態からシャフト2が反時計回りに回転したとすると、残存部9a(半月状断面部29a)とマグネット28との対向面積が増加する。これに対し、残存部9b(半月状断面部29b)とマグネット28との対向面積は減少する。マグネット28表面の同一極性の磁束は、スリット7の両側に対向面積に比例して収束される。従って、マグネット28から残存部9aへと流れる磁束量が増加し、残存部9bへ流れる磁束量は減少する。

このようにスリット7によって振り分けられ収束された磁束は、その状態を保ったまま、二方取り部8から第1コア20に流れる。このため、シャフト2が反時計回りに回転すると、半月状断面部29aから二方取り部8a→第1コア20a→ホールIC22aへと流れる磁束量が増加し、ホールIC22aの出力信号がリニアに変化する。同様に、半月状断面部29bから二方取り部8b→第1コア20b→ホールIC22bへと流れる磁束量は減少し、ホールIC22bの出力信号もリニアに変化する。なお、シャフト2が時計回りに回転すると、ホールIC22を通る磁束量は前述の場合の逆に変化する。

ホールIC22からの出力信号は制御装置(CPU)に送られており、制御装置には、磁束密度変化に対応したホールIC22の出力変化が回転角と関係付けてテーブル等の形で格納されている。制御装置は、このようなホールIC22の出力変化に基づき、テーブル等を参照しつつシャフト2の回転角度、すなわちスロットル弁1の回転角(開度)を算出する。その際、ホールIC22a,22bの両出力信号から得られた結果を互いに比較し、異常がないか否かを確認しながらスロットル弁1の開度制御が行われる。

このようにセンサ部6では、従来、シャフト側にあったマグネットをステータコア側に移し、被検出対象であるシャフト2を直接利用して磁路を形成する。そして、シャフト2を図8,9に示した従来の装置におけるロータコアの如く使用し、シャフト2の回転に応じて磁束量が変化する磁気回路を形成して回転角度の検出を行う。このため、従来のようにロータコアやハブなどを別途シャフトに取り付ける必要が無く、位置決め誤差による精度低下を防止できる。また、シャフト2に固定される部品が減少するため、その分、シャフト2のイナーシャが軽減され、モータの制御性が向上する。

さらに、従来の装置のようにリングマグネットを使用する必要が無く、1個のセグメントマグネットにてシャフト2の回転角度検出が可能となる。従って、マグネット使用量を削減することができ、装置コストの低減を図ることも可能となる。
(実施の形態2)
次に、本発明の実施の形態2であるスロットル弁開度検出装置について説明する。図5は本発明の実施の形態2であるスロットル弁開度検出装置の構成を示す説明図である。なお、以下の実施の形態では、スロットル弁開度検出装置以外の部分は実施の形態1の電子制御スロットル弁と同様であるためその説明は省略する。また、実施の形態1と同様の部分、部材には同一の符号を使用する。

実施の形態2では、センサ部6において、図5に示すようにシャフト2の外周面の一部が弦方向に切り欠かれて断面がD形に形成され、切欠部45及び残存部9となっている。シャフト2の周囲には、部分円弧状に形成された第1〜第3ステータコア41〜43(以下、第1〜第3コア41〜43と略記する)が配置されている。各コア41〜43は鉄等の磁性体にて形成され、そのうち第1コア41にはマグネット28が取り付けられている。マグネット28もまた部分円弧状に形成され、残存部の円周面に対し所定のエアギャップを介して対向配置されている。

第1コア41の円周方向両端側には、第1コア41と間隙44a,44bを介して第2コア42と第3コア43が配置されている。間隙44aにはホールIC22a(第1磁気検出素子)が、間隙44bにはホールIC22b(第2磁気検出素子)が配置されている。第2コア42と第3コア43の間は、間隙44a,44bよりも広い間隙44cとなっている。

このようなセンサ部6では、マグネット28→残存部9→第2コア42→ホールIC22a→第1コア41→マグネット28なる経路を有する磁気回路Aと、マグネット28→残存部9→第3コア43→ホールIC22b→第1コア41→マグネット28なる経路を有する磁気回路Bが形成される。スロットル弁の開閉に伴い、シャフト2は図5の状態から一点鎖線の状態に約100°回転し、この際、残存部9と第2コア42及び第3コア43との間の対向面積がシャフト2の回転に伴って変化する。図5の実線状態では、残存部9と第2コア42の対向面積が最大、残存部9と第3コア43の対向面積が最小となる。一方、図5の一点鎖線状態では、残存部9と第2コア42の対向面積が最小、残存部9と第3コア43の対向面積が最大となる。

残存部9と第2コア42及び第3コア43の対向面積は、図5の実線状態から一点差線状態の間でシャフト2の回転角度に伴って増減する。対向面積が増加すればその分通過磁束量も増大し、減少すればその分減少する。従って、磁気回路A,Bに流れる磁束の量もシャフト2の回転角度に伴って変化し、ホールIC22a,22bの出力信号もリニアに変化する。前述同様、制御装置は、このようなホールIC22の出力変化に基づき、シャフト2の回転角度、すなわちスロットル弁1の回転角(開度)を算出する。

当該実施の形態においても、シャフト2はそのまま残存部9として使用され、マグネット28はステータコア側に配置される。従って、ロータコアやハブなどの取り付けに際し発生する位置決め誤差を排除できると共に、シャフト2のイナーシャを軽減させることができる。
(実施の形態3)
さらに、本発明の実施の形態3であるスロットル弁開度検出装置について説明する。図6は本発明の実施の形態3であるスロットル弁開度検出装置のセンサ部の構成を示す説明図であり、センサ部をスロットル弁側から見た状態を示し、図7はセンサ部の構成を図6のX方向から見た状態を示している。

当該実施の形態は、実施の形態1の変形例であり、そこでは二方取り部8が省略され、第1コア20のティース24bも省かれている。すなわち、残存部9は、スリット7によって隔離された半月状断面部29a,29bのみにて形成される。また、第1コア20も基部24aのみにて形成される。この場合も、実施の形態1と同様に3次元的な磁気回路A,Bが形成され、そこを通る磁束量は、半月状断面部29a,29bとマグネット28との対向面積に応じて変化する。従って、より簡単な構成にて実施の形態1と同様にシャフト2の回転角度の検出を行うことができる。

なお、実施の形態3において、マグネット28と第1コア20を軸方向にずらすことなく、スロットルシャフト2の同じ位置に配置することも可能である。その際には、マグネット28と第1コア20の間には、その間で直接磁束が漏れないように間隙を設けることが望ましい。

本発明は前記実施の形態に限定されるものではなく、その要旨を逸脱しない範囲で種々変更可能であることは言うまでもない。
例えば、前述の実施の形態では、ホールICを2個用いた構成を示したが、これはいわゆる冗長設計によるものであり、ホールICは1個でもシャフト2の回転角度は検出可能である。その場合、例えばホールIC22bを省く場合には、その部分を空隙としても良いし、磁気回路Bに関連する残存部9bや第1コア20b、第2コア21の接続部26bをすべて省いても良い。

また、前述の実施の形態に示したシャフト2の回転角度や、ティース24b,マグネット28の形成角度等はあくまでも一例であり、前述の数値には限定されない。さらに、前述の実施の形態ではセンサ部6をシャフト2の端部に設ける構成を示したが、シャフト2の中程に設けることもできる。その際は、スリット7を長孔に形成し、二方取り形状を切削加工するか、実施の形態3の方式を採ることによりシャフト2の回転角度を検出できる。

【発明の効果】
本発明のスロットル弁の開度検出装置によれば、エンジンのスロットル弁が固定されたシャフトに切欠部と残存部を設け、それらにマグネットを対向配置すると共に、マグネットと磁気的に接続されたステータコアを残存部に対向配置し、、ステータコアに磁気検出素子を設置したので、従来、シャフト側にあったマグネットをステータコア側に移し、被検出対象であるシャフトを直接利用して磁路を形成することができる。従って、ロータコアやハブなどを別途シャフトに取り付ける必要が無く、それらの取り付けに伴って生じる位置決め誤差による精度低下を防止できる。また、シャフトに固定される部品が減少するため、その分、シャフト周りのイナーシャが軽減され、モータの制御性が向上する。さらに、従来の装置のようにリングマグネットを使用する必要が無く、1個のセグメントマグネットにてシャフトの回転角度検出が可能となり、マグネット使用量が削減され装置コストの低減が図られる。

TECHNICAL FIELD OF THE INVENTION
