【発明の属する技術分野】
この発明は、少量生産や試作に適した薄物大型鋳造品の製造装置及びそれに用いる砂型に関するものである。

【従来の技術】
近年、例えば、大型壁掛テレビ用の外枠や、自動車用のドアフレームやシートフレームその他の薄物大型部品を、リサイクルし易い軽金属の鋳物で製造する需要が発生している。

このような、薄物大型鋳造品は、金型を使用したダイキャスト製法を用いれば、軽金属溶湯を40〜80MPaもの高い圧力で一気に金型内に注入することにより、比較的容易に得ることができるものの、金型は非常に高価であるため、少量生産品や試作品の製造には向いていないという欠点がある。

一方、少量生産品や試作品の製造には、安価な砂型や石膏型が使用されているが、このような砂型や石膏型は金型に比べて耐圧性が低いため、軽金属溶湯を上記のような高圧で注入することができないので、低圧で軽金属溶湯を注入する必要がある。

そこで、従来より、ルツボに貯留された軽金属溶湯の湯面に対し0.049MPa(0.5kg/cm2)程度の低い圧力をかけることにより軽金属溶湯を押上げ、ストークを介して、砂型または石膏型のキャビティへ注入する低圧鋳造法が使用されている。

【発明が解決しようとする課題】
しかし、上記した低圧鋳造法を薄物大型鋳造品の鋳造にそのまま適用した場合には、通常よりも遥かに狭くて長い薄物大型鋳造品用のキャビティに対し軽金属溶湯が低圧によってゆっくり注入されて行くことから、キャビティ内で軽金属溶湯が冷えて溶湯の表面に酸化膜ができるなどして、軽金属溶湯の流動性が極端に悪くなり、軽金属溶湯がキャビティ内の隅々にまで行き渡らないという問題があった。また、薄物大型鋳造品用のキャビティは流路断面が余りにも狭いため、キャビティからの空気の逃げの確保が技術的に困難であるという問題があった。

よって、砂型や石膏型を用いた低圧鋳造法によって薄物大型鋳造品を鋳造する試みは行われておらず、技術的に未だ確立していないのが現状であった。

そこで、本発明の目的は、上記の問題点を解消し、砂型や石膏型を用いた低圧鋳造法によって薄物大型鋳造品を得ることのできる薄物大型鋳造品の製造装置を提供することにある。

【課題を解決するための手段】
上記課題を解決するために、請求項1に記載された発明では、ルツボに貯留された軽金属溶湯の湯面に圧力をかけ、ストークを介して、砂型または石膏型のキャビティへ軽金属溶湯を押上げる薄物大型鋳造品の製造装置であって、前記砂型または石膏型が薄物大型鋳造品を鋳造するためのキャビティを有すると共に、該キャビティには湯口が複数個設けられ、前記ストークが中途部に酸化防止ガスまたは燃焼防止用ガスを供給可能なチャンバーを有する薄物大型鋳造品の製造装置を特徴としている。

このように構成された請求項1にかかる発明によれば、湯口を複数個設けることにより、薄物大型鋳造品を鋳造するためのキャビティ内の隅々にまで軽金属溶湯を行き渡らせることが可能となる。また、ストークの中途部に設けたチャンバーへ酸化防止ガスまたは燃焼防止用ガスを供給することにより、キャビティ内の空気を酸化防止ガスまたは燃焼防止用ガスで置換し、軽金属溶湯の表面に酸化膜ができることや軽金属溶湯が燃焼することを防止できる。よって、砂型や石膏型を用いた低圧鋳造法であっても薄物大型鋳造品を得ることができるようになる。

【発明の実施の形態】
以下、本発明の具体的な実施の形態について、図示例と共に説明する。

図1〜図4は、この発明の実施の形態を示すものである。

まず、構成を説明すると、炉本体1の内部に、軽金属溶湯2を貯留するルツボ3が設けられている。このルツボ3は、蓋部材4により上部を密閉されており、蓋部材4にはルツボ3の内部に加圧ガス5を低圧で供給する加圧ガス供給口6が形成されている。この加圧ガス供給口6には加圧ガス供給手段7が接続されている。また、炉本体1には、ルツボ3を加熱するガスバーナなどの加熱装置8が設けられている。

そして、この炉本体1の上方には砂型11または石膏型などの型装置を載置する型置台12が配設されている。以下、説明の都合上、砂型11として説明する。

砂型11は、例えば、上型13と、下型14と、湯口型15とを有する三段型となっている。そして、上型13と下型14との間にはキャビティ16が形成され、下型14にはキャビティ16に接続する湯口17が形成され、湯口型15には湯口17へ軽金属溶湯2を分配する湯道18が形成されている。この湯道18は、型置台12に形成された開口部19の位置で開口されている。

そして、ルツボ3と砂型11との間にはストーク21が配設されている。このストーク21は、下端がルツボ3に貯留された軽金属溶湯2の内部に没入され、上端が型置台12の開口部19に挿通された状態で湯道18の下部開口22に連通されている。

この実施の形態のものでは、砂型11が、例えば、図3に示すような大型壁掛テレビ用の外枠23や、図4に示すような自動車用のドアフレーム24や、図示しない自動車用のシートフレームなどの薄物大型鋳造品25を鋳造するためのキャビティ16を有している。

また、キャビティ16には湯口17(又は堰)が複数個設けられている。この湯口17の個数は、鋳造品の形状、大きさ、厚みなどによって、また、用いる湯口17の幅によって決められるものであり、例えば、10個〜30個程度とする。

更に、ストーク21の中途部に、酸化防止ガスまたは燃焼防止用ガス28を供給可能なチャンバー29が設けられている。このチャンバー29は、所要の容積を有する御釜状をしており、このチャンバー29の上下で、ストーク21は、上部ストーク30と下部ストーク31とに分離される。そして、上部ストーク30に接続されたチャンバー29の上部開口部32からは、チャンバー29の略中央部にまで達する長さの筒壁33が下方に向けて延設されている。そして、チャンバー29の上部における筒壁33よりも外周側の位置には湯面レベルセンサー34および酸化防止ガス等供給口35が設けられている。酸化防止ガス等供給口35には酸化防止ガス等供給手段36が接続されている。なお、ストーク21には断熱材37が内貼りされている。

そして、軽金属溶湯2が、アルミニウムまたはアルミニウム合金である場合には、酸化防止ガス28として、窒素やアルゴンガスなどの不活性ガスを使用するようにする。なお、この場合には、加圧ガス5として、空気あるいは上記不活性ガスを使用する。

また、軽金属溶湯2が、マグネシウムまたはマグネシウム合金である場合には、酸化防止ガスに替えて燃焼防止用ガス28を用いる。この燃焼防止用ガス28としては、例えば、6フッ化イオウと二酸化炭素との混合ガス、またはこれと同等のガスを使用するようにする。なお、この場合には、加圧ガス5としても、上記燃焼防止用ガス28と同じ混合ガスを使用するようにする。

次に、この実施の形態の作用について説明する。

まず、図2(a)に示すように、チャンバー29を介して酸化防止ガスまたは燃焼防止用ガス28をストーク21へ供給し、ストーク21内の軽金属溶湯2の湯面の酸化防止または軽金属溶湯2の燃焼防止を行う。この状態で、型置台12に砂型11などの型装置をセットし、ストーク21内の酸化防止ガスまたは燃焼防止用ガス28を、キャビティ16の容積によって異なるが例えば42インチの大型壁掛けテレビ用外枠の場合には、30秒程度砂型11のキャビティ16内へ送って、キャビティ16内の空気を酸化防止ガスまたは燃焼防止用ガス28で置換する。

次に、図2(b)に示すように、チャンバー29への酸化防止ガスまたは燃焼防止用ガス28の供給を停止し、ルツボ3に貯留された軽金属溶湯2の湯面に加圧ガス5によって低圧で圧力をかけ、ストーク21を介して、砂型11のキャビティ16へ軽金属溶湯2を押上げる。この際、軽金属溶湯2がチャンバー29の酸化防止ガス等供給口35に接触すると、酸化防止ガス等供給口35の閉塞を引き起こすおそれがあるので、チャンバー29の筒壁33よりも外周側の軽金属溶湯2の湯面レベルを湯面レベルセンサー34で検出し、上記湯面レベルが所定値に達した時に、チャンバー29内へ酸化防止ガスまたは燃焼防止用ガス28を断続的に噴射させて、上記湯面レベルが所定値以上にならないようにする。

40秒程度経過して、キャビティ16内に軽金属溶湯2が充填されたら、そのままの状態で100秒程度置いてキャビティ16内の軽金属溶湯2を凝固させ、その後、図2(c)に示すように、チャンバー29内へ酸化防止ガスまたは燃焼防止用ガス28を供給して上記湯面レベルを筒壁33下端まで押し下げ、更に、筒壁33下端から上部ストーク30内へ酸化防止ガスまたは燃焼防止用ガス28をバブリングさせつつ供給し続ける。これによって、軽金属溶湯2の凝固部と未凝固部との境界部分に酸化防止ガスまたは燃焼防止用ガス28が溜まり、両者が分離される。

その後、図2(d)に示すように、ルツボ3に貯留された軽金属溶湯2の湯面への加圧ガス5による圧力を解除すると共に、チャンバー29内へ酸化防止ガスまたは燃焼防止用ガス28を供給してストーク21内の軽金属溶湯2の湯面を下げると共にこの湯面の酸化防止または軽金属溶湯2の燃焼防止を行う。次に砂型11を型置台12から外した後、砂型11を崩壊して薄物大型鋳造品25を取り出す。

以後、上記を繰返すようにする。本発明では、砂型11はキャビティ16を形成する下型14と上型13とを少なくとも備え下型14とストーク21との間にキャビティ16へ溶湯を案内する湯口17(又は湯道)が形成された砂型(湯口型15)を備える構成であるので、繰り返して薄物大型鋳造品25を連続的に生産する場合には、砂型11をストーク21から切り離すのが容易となり、製造サイクルを短縮することができる。

この実施の形態によれば、湯口17を複数個設けることにより、薄物大型鋳造品25を鋳造するためのキャビティ16内の隅々にまで軽金属溶湯2を行き渡らせることが可能となる。また、ストーク21の中途部に設けたチャンバー29へ酸化防止ガスまたは燃焼防止用ガス28を供給することにより、キャビティ16内の空気を酸化防止ガスまたは燃焼防止用ガス28で置換し、軽金属溶湯2の表面に酸化膜ができることや軽金属溶湯2が燃焼することを防止できる。よって、砂型11や石膏型を用いた低圧鋳造法であっても薄物大型鋳造品25を得ることができるようになる。よって、安価に薄物大型鋳造品25の少量生産品や試作品を製造することができる。

また、酸化防止ガス28として不活性ガスを用いることにより、アルミニウムまたはアルミニウム合金製の薄物大型鋳造品25を砂型11や石膏型を用いた低圧鋳造法で作製することができる。

この実施の形態によれば、肉厚1.5〜2.5mmで400×600×50(mm)程度以上、肉厚2.2〜4.0mmで700×1000×300(mm)程度以上の薄物大型鋳造品25を鋳造することができる。例えば、700×1050×65mm、肉厚2.5mmの42インチ大型壁掛テレビ用の外枠23なども得ることができる。なお、ここで、肉厚とは、取付座などの特別に厚くなっている部分以外の平坦な一般部分を言う。

【実施例】
次に、上述の製造装置を用いた鋳造品を作製した実施例に基づき本発明の効果を詳細に説明する。
[実施例1]
この実施例1は、本発明で用いる砂型低圧鋳造法により得られた鋳造品が鋳肌の平滑性が要求される製品(試作品を含む)としても有効に利用できることを実証するための実施例である。いずれの実施例でも砂型のキャビティとしてテストピース用のものを採用した以外は上述した図1に示される製造装置と実質的に同一の装置を用いて以下の実験を行った。

ダイカスト製品としては、表面に塗料を塗布して利用する場合などを含めて平滑性の良好な鋳肌が要求される場合がある。一般に砂型を用い、圧力をかけて注湯する場合には、鋳肌が粗くなり、鋳肌の改善が求められる。

そこで、以下の砂型の造形は、樹脂自硬性鋳型とした。本発明者らの鋳肌の研究により、一般的な重力鋳造品(砂型重力鋳造法による鋳造品)では鋳肌のRz(表面粗さ)は69μmであるところ、本発明の製造装置に従う低圧鋳造品では、砂粒の隙間に溶湯が入り込んでしまうため、Rzは212μmとダイカスト製品に比べて表面粗さが大きくなることが確認されている。

この実験では、砂種としては、三河珪砂7号、三河珪砂8号およびジルコニアフラワの3種の粒子径が異なる砂を用意し、表面粗さの向上を目指した。ここで、粒径は三河珪砂7号>三河珪砂8号>ジルコニアフラワの順であり、砂型としては、三河珪砂7号(砂型1)、三河珪砂8号(砂型2)、三河珪砂8号+ジルコンフラワ1:1(砂型3)の三種類を用意した。各砂の粒度分布は表1のとおりである。ここで篩はタイラー社製の標準ふるいを用いた。

砂型表面の拡大写真から三河珪砂7号の砂型1では、粒径が大きく、砂と砂との間に大きな隙間が見られた。また、三河珪砂8号の砂型2では、砂型1よりも粒径が小さいため隙間は減少しているが、まだ砂と砂との間に隙間が見られた。これに対して、粒子径の細かいジルコンフラワをブレンドして混練して造形され砂型3では、隙間がジルコンフラワによって埋められ、鋳型表面は詰まりが良好であった。

つぎに、これらの砂型1〜3を用いて実際に鋳造して得られた鋳造品の表面粗さを測定した。実験は、各砂型1〜3をそのまま用いたり(塗型なし)、塗型剤を刷毛塗り又はスプレー塗りにより塗布して各実験を行った。なお、塗型剤を刷毛塗りした場合には、塗型剤を塗布乾燥した後に柔らかい布で表面をなぞることにより刷毛痕によりできる大きな凹凸を消した。

結果を図5に示した。図5より明らかなとおり、塗型剤を塗布することにより表面粗さは向上し、さらに塗型剤の塗布方法として刷毛塗りが優れていた。また、砂型の種類に関しては、砂型3>砂型2>砂型1の順で表面の平滑性が向上していた。

つぎに、ジルコンフラワの最適配合割合を確認するために三河珪砂8号にジルコンフラワの配合割合を種々変化させて砂型を製作し、同様にして鋳肌の表面粗さを測定し、結果を図6に示した。

この図6において、塗型剤ありは、塗型剤を厚さ20μm〜100μmの範囲内となるように塗布している。この結果、鋳物砂として珪砂にジルコンフラワのような微粒子状の鋳物砂を配合することにより、鋳肌が改善されることが確認された。また、塗型剤の塗布により何れの場合も鋳肌が改善されていた。

なお、三河珪砂8号に配合されるジルコンフラワの量が60質量%を超えて多く混合した砂型を製作したが、この表面は砂型3に比較して粗くなってしまった。この原因としては、用いた混練機の混練が十分にできなかったためと考えられるが、いずれにしても、過度に細かい砂だけでは十分に平滑な表面を生産効率よく作製することが困難であると思われた。

以上の結果から、鋳肌が平滑であることが必要な鋳造品を製造する場合には、ジルコンフラワなどの微粉末を適宜の割合で混合して造形された砂型を用いることがよく、その砂型に塗型剤を塗布すると更に鋳肌が向上されることが確認された。

また、この場合、100メッシュ乃至200メッシュ(7号又は8号砂)、好ましくは150メッシュ乃至200メッシュ(8号砂)の範囲内及び300メッシュ以下(微粉末)にそれぞれ粒度分布の極大値を有し、350メッシュ以下の微粒子(微粉末)の占める割合が全鋳物砂の10質量%以上60質量%以下、特に好ましくは20質量%以上50質量%以下の範囲内で含有されている鋳物砂より造形された砂型を用いることにより、低圧鋳造法でも改善された鋳肌を備えた鋳造品を製造することができることが確認された。また、この場合の微粒子の配合割合に最適値があることが確認された。
[実施例2]
この実施例2は、本発明で用いる薄物大型鋳造品の製造装置の有効性を実証するためのものである。この点、本発明においては、薄物大型鋳造品を得ることを目的としているので、本発明に従う製造装置において所望の鋳造品が得られるか否かを定量的に理解するには、簡易には流動長を把握することである。

そこで、この実施例では、図7に示すように、肉厚が1.5mm、2mm、4mm及び6mmからなる流動性試験用木型から造形した砂型を用いて流動長を測定する実験を行った。本発明に従う砂型低圧鋳造法が優れていることを実証するために対照例として砂型重力鋳造法でも実験を行った。

結果をまとめて図8に示した。この図8において、ADP法と略されている結果は、図1に示される製造装置と実質的に同一の装置を用いて行った結果であり、砂型低圧鋳造法は図1に示される製造装置において、チャンバー29内に燃焼防止ガス又は酸化防止ガスを供給せずに大気雰囲気で行った実施例である。

砂型低圧鋳造法では酸化膜防止の有無にかかわらず何れの場合にも、肉厚が1.5mmでは流動長が略250mm、肉厚が2mmでは流動長が400mm以上と砂型重力鋳造法に対比して略2倍の長さの流動長が得られた。

これにより、砂型低圧鋳造法に従えば、砂型重力鋳造法に比較して長い流動長を確保することが可能であり、これにより、砂型低圧鋳造法に従えば、砂型重力鋳造法に対比して薄物大型鋳造品を製造することができることが確認された。

【発明の効果】
以上説明してきたように、請求項1の発明によれば、湯口を複数個設けることにより、薄物大型鋳造品を鋳造するためのキャビティ内の隅々にまで軽金属溶湯を行き渡らせることが可能となる。また、ストークの中途部に設けたチャンバーへ酸化防止ガスまたは燃焼防止用ガスを供給することにより、キャビティ内の空気を酸化防止ガスまたは燃焼防止用ガスで置換し、軽金属溶湯の表面に酸化膜ができることや軽金属溶湯が燃焼することを防止できる。よって、砂型や石膏型を用いた低圧鋳造法であっても薄物大型鋳造品を得ることができるようになる。

On the other hand, inexpensive sand molds and gypsum molds are used for the production of small-volume products and prototypes, but since such sand molds and gypsum molds have lower pressure resistance than molds, the light metal melt is used as described above. Since injection cannot be performed at such a high pressure, it is necessary to inject the light metal melt at a low pressure.
