【発明の属する技術分野】
本発明は、オリビン構造を有する正極活物質の製造方法、並びにこの正極活物質を用いることで優れた電池特性が得られる非水電解質電池の製造方法に関する。

【従来の技術】
近年においては、例えばノート型携帯用コンピューター、情報端末装置(PDA:Personal Digital Assistance)、携帯型電話機、カメラ一体型VTR(Video Tape Recorder)等の携帯用電子機器の電源として、軽量で高エネルギー密度な二次電池の開発が進められている。この高いエネルギー密度を有する二次電池としては、例えば鉛電池やニッケルカドミウム電池等よりも大きなエネルギー密度を有し、正極と負極との間でリチウムイオンを移動させることで電池の充放電反応が行われるリチウムイオン二次電池が知られている。

現在、リチウムイオン二次電池の正極活物質としては、高エネルギー密度、高電圧を有すること等から、LiCoO2、LiNiO2、LiMn2O4等が用いられている。しかしながら、LiCoO2、LiNiO2は、電池の充電状態における加熱によって結晶から酸素を放出しやすく、燃焼反応の原因となるため、安全性が低下するという問題がある。また、LiMn2O4では、電池を高温保存した際に結晶が一部崩壊し、容量が低下するという問題がある。そこで、これらに代わる新規正極活物質が求められている。

これに対し、リチウムイオン二次電池では、例えば一般式LiMPO4(式中MはFe、Mn、Co、Niのうちの何れか一種以上である。)で示されるオリビン構造を有する化合物をリチウムイオン二次電池の正極活物質として用いることが提案されている。

このLiMPO4は、構造中の酸素とリンとが強固に共有結合されていることから、電池の充電状態において、結晶より酸素が放出されにくい構造となっている。このため、正極活物質にLiMPO4を用いたリチウムイオン二次電池は、極めて高い安全性が得られることとなる。また、電池を高温保存した際に結晶が一部崩壊し、容量が低下するということもない。

このLiMPO4の中でも、LiMnPO4は、放電電位が4[V vs. Li/Li+]付近にあり、電解液の著しい劣化をもたらすことなく、上述のLiCoO2、LiNiO2、LiMn2O4等と比較しても遜色ない放電電圧が得られることから注目されている。

【発明が解決しようとする課題】
ところで、このLiMnPO4では、例えば一般的に電子伝導性が低いとされているLiFePO4等よりも低いことから、リチウムイオン二次電池の正極活物質として用いた際に、正極の導電性を低くして正極に電流を流れにくくさせることから、十分な電池容量を得ることが困難である。

また、LiMnPO4は、リチウムイオン二次電池の正極活物質として用いた際に、正極の導電性を低くする、すなわち正極の電気抵抗を大きくすることから、リチウムイオン二次電池の内部抵抗を向上させ、例えば大電流を流すといった負荷特性等の電池特性を低下させてしまう。

さらに、このLiMnPO4は、例えば炭酸リチウム(Li2CO3)、リン酸二水素アンモニウム(NN4H2PO4)、炭酸マンガン(MnCO3)等を原材料として用い、化1に示す化学反応式のような反応により製造される。

化1に示した化学反応式から明らかなように、LiMnPO4は、例えばCO2、H2O、NH3等が副生成物として多量に生成されることから、収率が低く、製造する際の歩留まりが低くなってしまう。上述した化1に示した化学反応式の場合、LiMnPO4の収率は、59%程度になってしまう。

さらにまた、LiMnPO4を化1に示す化学反応式のような反応で製造した場合、環境的に問題のあるNH3を処理するための工程が必要であり、製造コストが高くなるといった問題もある。

本発明は、このような従来の実情に鑑みて提案されたものであり、収率が高く、優れた電池特性を提供できる正極活物質の製造方法、並びにこの正極活物質を用いることで電池特性の優れた非水電解質電池を提供することを目的とする。

【課題を解決するための手段】
本発明に係る正極活物質の製造方法は、非水電解質電池の正極に含有される正極活物質の製造方法であって、Li3PO4と、Mn3(PO4)2・nH2O(n≧0)と、Mg、Ti、V、Cr、Fe、Co、Ni、Cu、Znのうちの何れか一種類以上の元素を含有するリン酸塩とを混合した混合物を、所定の温度で焼成することによって、化学式LixMnyM1−yPO4(式中MはMg、Ti、V、Cr、Fe、Co、Ni、Cu、Znのうちの何れか一種以上の元素であり、0<x<2であり、0<y<1である。)で示されるオリビン構造を有する正極活物質を製造することを特徴としている。

本発明に係る非水電解質電池の製造方法は、正極活物質を有する正極と、負極活物質を有する負極と、電解質塩を有する非水電解質とを備える非水電解質電池の製造方法であって、正極活物質として、Li3PO3と、Mn3(PO4)2・nH2O(n≧0)と、Mg、Ti、V、Cr、Fe、Co、Ni、Cu、Znのうちの何れか一種類以上の元素を含有するリン酸塩とを混合した混合物を、所定の温度で焼成することにより、化学式LixMnyM1−yPO4(式中MはMg、Ti、V、Cr、Fe、Co、Ni、Cu、Znのうちの何れか一種以上の元素であり、0<x<2であり、0<y<1である。)で示されるオリビン構造を有する化合物を合成することを特徴としている。

【発明の実施の形態】
以下、本発明を適用したコイン型リチウムイオン二次電池の製造方法、及びこの電池に用いる正極活物質の製造方法について、図1を参照して説明する。

このリチウムイオン二次電池(以下、電池と記す)1は、ペレット状の正極2と、この正極2を収容する正極缶3と、ペレット状の負極4と、この負極4を収容する負極缶5と、正極2及び負極4の間に配されたセパレータ6と、正極缶3と負極缶5との間を絶縁する絶縁ガスケット7と、正極2と負極4との間でリチウムイオンを移動させる非水電解液8とを有している。

正極2は、正極集電体9上に、正極活物質を含有する正極合剤層10が形成された構成となっている。この正極2には、正極合剤層10に含有される正極活物質として、例えば化学式LixMnyM1−yPO4(式中MはMg、Ti、V、Cr、Fe、Co、Ni、Cu、Znのうちの何れか一種以上の元素であり、0<x<2であり、0<y<1である。)で示されるオリビン構造を有する化合物等を用いる。具体的に、オリビン構造を有する正極活物質としては、例えばLiMn0.9Mg0.1PO4、LiMn0.95Mg0.05PO4、LiMn0.8Mg0.2PO4、Li0.95Mn0.925Mg0.075PO4、Li1.05Mn0.875Mg0.125PO4、LiMn0.9Co0.1PO4、LiMn0.9Zn0.1PO4、LiMn0.9Zn0.07Co0.03PO4、Li1.02Mn0.81Mg0.12Ni0.07PO4等が挙げられ、これらのうちの何れか一種以上を用いる。

このオリビン構造を有する正極活物質は、化学式LixMnyM1−yPO4におけるMnの一部がMg、Ti、V、Cr、Fe、Co、Ni、Cu、Znの中から選ばれる一種類以上の元素で置換されていることから、置換された元素によりオリビン構造を有する化合物の電子状態の変化が引き起こされて、結果として電子伝導性が高くなっている。

したがって、正極2は、正極合剤層10中に、電子伝導性が高くなったオリビン構造を有する正極活物質が含有されていることから、電池の内部抵抗を低減し、放電時の電圧低下を抑制して所定のカットオフ電圧に到達するまでの時間を引き延ばすことが出来、電池1を高容量化させるように作用する。

また、正極2は、正極合剤層10に含有される電子伝導性が高くなったオリビン構造を有する正極活物質により導電性が向上し、電池1の内部抵抗が低下したことにより、大電流が流れた際の電池特性の低下も抑えるように作用する。

オリビン構造を有する正極活物質は、以下のようにして製造される。オリビン構造を有する正極活物質を製造する際は、リン酸リチウムと、リン酸マンガンのn水和物(n≧0である。)と、Mg、Ti、V、Cr、Fe、Co、Ni、Cu、Znのうちの何れか一種類以上の元素を含有するリン酸塩のn水和物(n≧0である。)とを混合し、所定の温度で焼成することによって、上述した化学式LixMnyM1−yPO4で示されるオリビン構造を有する正極活物質が製造される。

具体的に、オリビン構造を有する正極活物質としてLiMn0.9Mg0.1PO4を製造する場合で説明する。LiMn0.9Mg0.1PO4を製造する際は、先ず、出発原材料として、リン酸リチウム(Li3PO4)と、リン酸マンガン(II)三水和物(Mn3(PO4)2・3H2O)と、リン酸マグネシウム八水和物(Mg3(PO4)2・8H2O)とを所定の元素比率で混合し、焼成前駆体を調合する。このとき、焼成前駆体においては、混合が十分に行われることで出発原材料が偏り無く分散されている必要がある。次に、この焼成前駆体を、所定の温度で焼成することにより、正極活物質としてLiMn0.9Mg0.1PO4が製造される。

具体的に、このLiMn0.9Mg0.1PO4は、化2に示す化学反応式のような反応により製造される。

化2に示した化学反応式から明らかなように、LiMn0.9Mg0.1PO4は、副生成物がH2Oだけであり、例えばCO2やNH3等の副生成物が生成されないことから、高い収率で製造されることになる。具体的に、従来のような炭酸リチウム(Li2CO3)、リン酸二水素アンモニウム(NN4H2PO4)、炭酸マンガン(MnCO3)等を出発原材料として用いていた製造方法では収率が59%程度に留まっていたが、化2に示す化学反応式によるLiMn0.9Mg0.1PO4の製造方法では、収率を88%程度にしてLiMn0.9Mg0.1PO4を歩留まり良く製造することができる。

また、化2に示す化学反応式によるLiMn0.9Mg0.1PO4の製造方法では、環境的に問題のあるNH3が副生成物として生成されないことから、NH3を処理する工程が必要なく、LiMn0.9Mg0.1PO4の製造コストを抑えることができる。

上述した化2に示す化学反応式によるLiMn0.9Mg0.1PO4の製造方法では、出発原材料として、リン酸マンガン(II)、リン酸マグネシウムに水和物を用いていたが、無水物を用いることも可能である。この場合、LiMn0.9Mg0.1PO4は、例えばH2O等の副生成物が全く生成されないため、収率を100%にして製造されることになる。

以上では、LiMn0.9Mg0.1PO4の場合について説明したが、出発原材料として用いるMg、Ti、V、Cr、Fe、Co、Ni、Cu、Znのうちの何れか一種類以上の元素を含有するリン酸塩を選択することにより、LiMn0.9Mg0.1PO4とは別のオリビン構造を有する正極活物質を製造することができる。

上述したオリビン構造を有する正極活物質の製造方法においては、焼成前駆体を焼成させる際の温度を400℃以上、700℃以下の範囲にさせて正極活物質を製造する。焼成前駆体を焼成させる温度が400℃よりも低い場合、オリビン構造を有する正極活物質を製造させる化学反応や、オリビン構造を有する正極活物質の結晶化が進まず、出発原材料が残留したりして不純物が混入する虞がある。一方、焼成前駆体を焼成させる温度が700℃よりも高い場合、オリビン構造を有する正極活物質の結晶粒子が大きくなって、正極2に用いられた際に正極合剤層10中に含まれる正極活物質の比表面積が小さくなり、放電容量の低下や、優れた負荷特性が得られないといった問題が生じる。

したがって、オリビン構造を有する正極活物質の製造方法においては、焼成前駆体を焼成させる際の温度を400℃以上、700℃以下の範囲にすることにより、不純物の混入が防止され、優れた電池特性を提供できるオリビン構造を有する正極活物質が製造される。

正極2においては、正極集電体9として例えば網状や箔状の導電性金属等が用いられる。具体的に、正極集電体9となる導電性金属としては、例えばアルミニウム等が用いられる。また、正極2においては、正極合剤層10に含有される結着剤として、この種の非水電解質電池に通常使用される公知の樹脂材料を用いることができる。具体的には、結着剤として例えばポリフッ化ビニリデン等を用いる。さらに、正極2においては、正極合剤層10に含有させることで導電性を向上させる導電材として、この種の非水電解質電池に通常使用される公知のものを用いることができる。具体的には、導電材として例えばカーボンブラック、グラファイト等を用いる。

正極缶3は、正極2を収容する底の浅い皿状、いわゆるシャーレ状の導電性金属からなる容器であり、電池1の外部正極となる。具体的に、この正極缶3には、正極2が収納された際に、正極2側から例えばアルミニウム、ステンレス、ニッケルが厚み方向に順次積層された積層構造の金属容器等を用いる。

負極4は、負極集電体11上に、負極活物質を含有する負極合剤層12が形成されている。負極4に含有される負極活物質としては、例えばリチウム、リチウム合金、又はリチウムをドープ/脱ドープできる炭素質材料等が用いられる。リチウムをドープ/脱ドープできる炭素質材料としては、例えば2000℃以下の比較的低い温度で焼成して得られる低結晶性炭素材料、結晶化しやすい原材料を3000℃付近の高温で焼成した人造黒鉛等の高結晶性炭素材料等がある。具体的には、例えば難黒鉛化炭素、熱分解炭素類、コークス類、黒鉛類、ガラス状炭素繊維、有機高分子化合物焼成体、炭素繊維、活性炭、カーボンブラック類等の炭素材料等が挙げられ、これらのうちの何れか一種以上を用いる。コークス類には、ピッチコークス、ニードルコークス、石油コークス等がある。また、有機高分子化合物焼成体とは、フェノール樹脂、フラン樹脂等を適当な温度で焼成し、炭素化したものである。上述した炭素質材料の他、リチウムをドープ/脱ドープできる材料としては、例えばポリアセチレン、ポリピロール等の高分子や、酸化鉄、酸化ルテニウム、酸化モリブデン、酸化タングステン、酸化チタン、酸化錫等の酸化物や、これら酸化物の酸素を窒素に置き換えた窒化物等を使用することもできる。

また、負極4には、負極集電体11として例えば網状や箔状の導電性金属等が用いられる。具体的に、負極集電体11となる導電性金属としては、例えばニッケルや銅等が用いられる。負極4において、負極合剤層12は、上述した負極活物質に、例えばこの種の非水電解質電池に通常使用される公知の樹脂材料からなる結着剤を含有させることで形成される。具体的に、結着剤としては、例えばポリフッ化ビニリデンやスチレンブタジエンゴム等を用いる。

負極缶5は、負極4を収容するシャーレ状の導電性金属からなる容器であり、電池1の外部負極となる。具体的に、この負極缶5には、例えばステンレスや、表面にニッケルめっきが施された鉄等からなる金属容器を用いる。

セパレータ6は、正極2と負極4とを隔離し、両極の接触による電流の短絡を防止しつつ非水電解液8中のリチウムイオンを通過させるものである。このセパレータ6は、微少な孔を多数有する微多孔性膜からなる。ここで、微多孔性膜とは、孔の平均孔径が5μm以下程度の微孔を多数有する樹脂膜のことである。また、セパレータ6としては、材料として従来の電池に使用されてきたものを利用することが可能である。そのなかでも、ショート防止効果に優れ、且つシャットダウン効果による電池の安全性向上が可能なポリプロピレンやポリオレフィン等からなる微多孔性フィルムを用いる。

セパレータ6は、その厚みが5μm以上、50μm以下の範囲にされていると共に、その全体積中における空隙体積の比率を表す空孔率が20%以上、60%以下の範囲にされている。このような条件に合致するセパレータ6では、製造歩留まり、出力特性、サイクル特性、安全性に優れた電池1を得ることが可能となる。

絶縁ガスケット7は、負極缶5に組み込まれ一体化された構成となっており、例えばポリプロピレン等の有機樹脂で形成されている。この絶縁ガスケット7は、外部正極となる正極缶3と外部負極となる負極缶5とを絶縁させていると共に、正極缶3及び負極缶5内に充填された非水電解液8の漏出を防止させるように機能することになる。

非水電解液8としては、例えば非プロトン性の非水溶媒にリチウム塩といった電解質塩を溶解させた溶液等が用いられる。非水溶媒としては、比較的誘電率が高い溶媒を用いる。具体的には、例えばプロピレンカーボネート、エチレンカーボネート、ブチレンカーボネート、ビニレンカーボネート、γ−ブチロラクトン、スルホラン、1,2−ジメトキシエタン、1,2−ジエトキシエタン、2−メチルテトラヒドロフラン、3−メチル−1,3−ジオキソラン、プロピオン酸メチル、酪酸メチル、ジメチルカーボネート、ジエチルカーボネート、ジプロピルカーボネート等が挙げられ、これらのうちの何れか一種以上を用いる。これらの中でも、非水溶媒としては、電圧安定性の点からプロピレンカーボネート、ビニレンカーボネート等の環状カーボネート類、ジメチルカーボネート、ジエチルカーボネート、ジプロピルカーボネート等の鎖状カーボネート類等を用いることが好ましい。

また、電解質塩としては、例えばLiPF6、LiBF4、LiClO4、LiAsF6、LiB(C6H5)4、LiCF3SO3、LiCH3SO3、LiN(CF3SO2)2、LiSbF6、LiClO4、LiCl、LiBr等が挙げられ、これらのうちの何れか一種又は複数種を混合して用いる。特に、電解質塩としては、酸化還元電位が安定しているLiPF6及び/又はLiBF4を用いる。

そして、以上のような構成の電池1は、次のようにして製造される。先ず、正極2を作製する。正極2を作製する際は、上述した正極活物質の製造方法によりオリビン構造を有する正極活物質を製造する。次に、上述した正極活物質の製造方法により製造されたオリビン構造を有する正極活物質と、導電材と、結着剤とを非水溶媒等に分散させた正極合剤塗液を、正極集電体9となる例えばアルミニウム箔上に均一に塗布、乾燥した後に、圧縮して正極合剤層10を形成する。そして、これら正極集電体9と正極合剤層10とを所定の形状に一括して切り抜くことにより正極2が作製される。なお、正極2としては、正極集電体9を用いること無く、例えば正極活物質を導電材、結着剤と一緒に所定の形状に押し固めたものを用いることも可能である。

次に、負極4を作製する。負極4を作製する際は、負極活物質と、結着剤とを非水溶媒等に分散させた負極合剤塗液を、負極集電体11となる例えばニッケル箔上に均一に塗布、乾燥した後に、圧縮して負極合剤層12を形成する。そして、これら負極集電体11と負極合剤層12とを所定の形状に一括して切り抜くことにより負極4が作製される。なお、負極4としては、負極集電体11を用いること無く、例えばリチウムやリチウム合金等をそのまま所定の形状に切り抜いたものや、負極活物質を結着剤と一緒に所定の形状に押し固めたものを用いることも可能である。

次に、電解質塩を非水溶媒に溶解させて非水電解液8を調製する。次に、正極2を正極缶3に収容し、負極4を負極缶5に収容し、正極2と負極4との間に、例えばポリプロピレン製の多孔質膜等からなるセパレータ6を配置する。これにより、電池1は、正極2、セパレータ6、負極4が順次積層された内部構造となる。

次に、正極缶3と負極缶5とに非水電解液8を注液し、絶縁ガスケット7を介して正極缶3の外周部をかしめて負極缶5を固定する。以上のようにしてコイン型の電池1が製造される。

以上のような電池1の製造方法では、正極活物質を製造する際に、リン酸リチウムと、リン酸マンガンのn水和物(n≧0である。)と、所定の元素を含有するリン酸塩とを混合した混合物を、所定の温度で焼成することにより、化学式LixMnyM1−yPO4で示されるオリビン構造を有する正極活物質を製造させており、副生成物としてH2Oだけしか生成されないことから、オリビン構造を有する正極活物質を高い収率で製造でき、この正極活物質を用いる電池1の製造歩留まりを向上できる。

この電池1の製造方法では、上述した正極活物質の製造方法により、化学式LixMnyM1−yPO4で示されるオリビン構造を有する正極活物質におけるMnの一部が所定の元素で置換され、置換された元素がオリビン構造中の電子状態を変化させて電子伝導性が高い正極活物質が製造されることから、この正極活物質を含有する正極2の導電性が向上して優れた電池特性を有する電池1を製造できる。

なお、以上の例では、非水電解質として非水電解液8を用いているが、このことに限定されることはなく、例えば高分子固体電解質又はゲル電解質からなる固体電解質等を非水電解質として用いた場合にも適用可能である。また、以上の例では、コイン型の電池1を用いて説明しているが、このことに限定されることはなく、例えば円筒形、角型、ボタン型等の外装材に金属製容器を用いた電池や、薄型等の外装材にラミネートフィルムを用いた電池等、種々の形状や大きさの非水電解質電池にも適用可能である。さらに、以上の例では、二次電池である電池1を用いて説明しているが、このことに限定されることはなく、非水電解液電池であれば一次電池にも適用可能である。

以下、本発明を適用した非水電解質電池としてコイン型のリチウムイオン二次電池を実際に作製したサンプルについて説明する。

〈サンプル1〉
サンプル1では、先ず、正極を作製した。正極を作製する際は、オリビン構造を有する正極活物質としてLiMn0.9Mg0.1PO4を製造した。このLiMn0.9Mg0.1PO4を製造する際は、リン酸リチウム(Li3PO4)と、リン酸マンガン・三水和物(Mn3(PO4)2・3H2O)と、リン酸マグネシウム・八水和物(Mg3(PO4)2・8H2O)とを、リチウムとマンガンとマグネシウムとリンとの元素比率が10対9対1対10となるように秤量し、乳鉢で30分間混合して焼成前駆体を調合した。次に、この焼成前駆体をセラミック製のるつぼに入れ、窒素雰囲気下、600℃で5時間焼成し、焼成後に粉砕、分級した。このようにして、オリビン構造を有する正極活物質としてLiMn0.9Mg0.1PO4を製造した。

次に、以上のようにして得られたLiMn0.9Mg0.1PO4を90重量部と、導電材としてアセチレンブラックを5重量部と、結着剤としてフッ素樹脂粉末を5重量部とを混合し、これらの混合粉末を加圧形成した。このようにして直径15.2mmのペレット状の正極を作製した。このとき、正極には、正極活物質としてLiMn0.9Mg0.1PO4が25mg含有されるようにした。

次に、負極を作製した。負極には、負極活物質としてリチウム金属を用いた。負極は、板状のリチウム金属を直径15.5mmのペレット状になるようにして打ち抜くことで得られた。

次に、プロピレンカーボネートとジメチルカーボネートとを等容量で混合した溶媒に、LiPF6を1モル/リットルの濃度で溶解させることで非水電解液を調製した。

なお、放電容量特性は、次のようにして測定した。先ず、各サンプルに対し、0.2mAの電流値で電圧が4.25Vになるまで定電流充電し、電圧が4.25Vになった時点で定電圧充電切り替えて電流値が0.004mAになるまで充電をおこなった。次に、0.2mAの電流値で電圧が3Vになるまで放電して放電容量を測定した。そして、表1中、放電容量特性は、以上のようにして測定した放電容量を正極活物質1g当たりで換算し、90mAh/g以上になったサンプルを○印で示し、70mAh/g以上、90mAh/g未満であったサンプルを△印で示し、70mAh未満であったサンプルを×印で示している。

また、充放電サイクル特性は、次のようにして測定した。先ず、上述した定電流定電圧の充電条件で充電し、0.2mAの電流値で電圧が3Vになるまで放電することを20回繰り返した。そして、表1中、充放電サイクル特性は、1サイクル目の放電容量に対する20サイクル目の放電容量の比率が98%以上になったサンプルを○印で示し、98%未満、95%以上であったサンプルを△印で示し、95%未満であったサンプルを×印で示している。

表1に示す評価結果から、オリビン構造を有する正極活物質を製造する際の出発原材料がリン酸化合物及びその水和物であるサンプル1〜サンプル10では、オリビン構造を有する正極活物質を製造する際の出発原材料にLi2CO3、MnCO3、NH4H2PO4、Mnの一部を置換する元素を含有する水酸化物を用いたサンプル11〜サンプル20に比べ、収率が大幅に高く、副生成物としてNH3が生成されていないことがわかる。

また、表1に示す評価結果から、サンプル1〜サンプル10では、オリビン構造を有する正極活物質を製造する際の出発原材料にLi2CO3、MnCO3、NH4H2PO4を用いたサンプル21に比べ、放電容量特性及び充放電サイクル特性に優れ、収率が大幅に高く、副生成物としてNH3が生成されていないことがわかる。

サンプル21では、オリビン構造を有する正極活物質として、上述した化1に示す化学反応式と同様の反応によりLiMnPO4を製造させており、正極活物質を製造した際の副生成物としてNH3等の他に、例えば例えばCO2、H2O等も生成してしまうことから、正極活物質の収率が低く、製造する際の歩留まりが低くなってしまう。また、サンプル21では、正極活物質として用いたLiMnPO4におけるMnの一部が所定の元素で置換されていないことから、電子伝導性の低い正極活物質となってしまい、正極の導電性が低くなって優れた電池特性を得ることが困難になる。

一方、サンプル1〜サンプル10では、オリビン構造を有する正極活物質を製造する際の出発原材料がリン酸化合物及びその水和物であり、正極活物質を製造した際の副生成物としてH2Oだけしか生成されないことから、正極活物質の収率を大幅に高くできる。また、サンプル1〜サンプル10では、正極活物質を製造する際に、副生成物としてNH3が生成されないことから、NH3を処理する工程が必要で無く、電池を低いコストで製造できる。さらに、サンプル1〜サンプル10では、オリビン構造中のMnの一部が所定の元素で置換された正極活物質を用いていることから、置換された元素がオリビン構造中の電子状態を変化させて電子伝導性が高い正極活物質となり、この正極活物質を含有する正極の導電性が向上して優れた電池特性を有する電池となる。

一方、サンプル22〜サンプル24では、オリビン構造を有する正極活物質を製造する際の焼成前駆体を焼成させる温度を400℃以上、700℃以下の範囲にしており、適切な温度で焼成されて正極活物質が製造されることから、正極活物質に不純物の混入や、正極活物質の結晶粒子が大きくなるすぎることが無く、電池特性の低下が抑制される。したがって、サンプル22〜サンプル24では、サンプル25及びサンプル26に比べて優れた放電容量特性及び充放電サイクル特性を得ることができる。

以上のことから、電池を作製するに際して、オリビン構造を有する正極活物質を製造する際の焼成前駆体を焼成させる温度を400℃以上、700℃以下の範囲にすることは、電池特性の劣化が抑制された電池を作製する上で大変有効であることがわかる。

【発明の効果】
以上の説明から明らかなように、本発明によれば、化学式LixMnyM1−yPO4で示されるオリビン構造を有する正極活物質を製造する際に、Li3PO4と、Mn3(PO4)2・nH2O(n≧0)と、Mg、Ti、V、Cr、Fe、Co、Ni、Cu、Znのうちの何れか一種類以上の元素を含有するリン酸塩とを混合した混合物を、所定の温度で焼成させることにより、正極活物質の副生成物としてH2Oだけしか生成されないことから、正極活物質を高い収率で製造できる。

したがって、本発明によれば、正極活物質が収率良く製造されると共に、従来のように正極活物質の副生成物としてNH3が生成されることが無く、NH3の処理工程を必要としないことから、低いコストでで非水電解質電池を製造できる。
