【発明の属する技術分野】
この発明は、加工設備および保管設備を備えた板金加工ラインに適用される板金加工のワーク保管・搬送システムに関するものである。

【従来の技術】
例えば、加工設備として、パンチング加工セルおよびベンディング加工セルを備えた板金加工ラインがある。このような板金加工ラインにおいて、シート材をパンチング加工セルでブランク加工し、得られたパーツをその後ベンディング加工セルで曲げ加工して、板金製品を生産する場合は、シート材をパンチング加工セルでブランク加工したのち、▲1▼ジョイントバラシ作業を行い、▲2▼パーツ仕分け作業を行い、▲3▼仕分けられた中間在庫(仕掛品)の中から部品探しを行い、▲4▼曲げ段取り(必要な金型交換、材料セット、データ呼び出し)を行ってはじめて、ベンディング加工セルで曲げ加工を実行できるものである。

このような板金加工ラインでは、シート材またはブランク材などの1次加工品(ワーク)や、パーツまたは仕掛品などの2次加工品(ワーク)を、必要な加工作業に供するかまたは出荷するまで在庫として保管するため、棚や自動倉庫あるいは平置エリアなど保管用の適宜の設備(以下、保管設備という。)を備えている。

そして、このような保管設備からのワークの出入庫の実行にあたり、従来は、例えば図4に示すように、保管設備(ワーク保管装置)にロット単位または種類別に群として分けて保管されているワーク群の中から、ワーク群搬送部を用いて、まず所定のワーク群を乗継バッファステーションまで移動させる。つぎに、この乗継バッファステーションに移動したワーク群の中からワークを1枚ずつハンドリングし、ワーク乗継ステーションまたは加工設備(作業設備)へ搬送する。その後、加工設備で所要の加工工程が終了したワークを1枚ずつハンドリングし、乗継バッファステーションまで移動させる。そして、この乗継バッファステーションにワーク群の全枚数が移動し終わったら、ワーク群搬送部を用いて、そのワーク群全体を保管設備の所定の保管場所に格納している。

【発明が解決しようとする課題】
しかしながら、このような従来のものは、ワーク群搬送部によるワーク移動時間が、取り扱うワーク群の枚数の多少にかかわらずつねに一定時間を要するから、少ロットなどワーク群の枚数が少なくなればなるほど、ワーク群搬送部によるワーク移動時間が工程に及ぼす影響が大きくなって、加工設備の稼動率が低下する。また、ワーク群の枚数が決して少なくはない場合でも、加工設備での加工時間が短ければ、やはりワーク群搬送部によるワーク移動時間が工程に及ぼす影響が大きくなって、加工設備の稼動率が低下する。そのため、ワークのアセンブリセット加工の運用が困難であり、このことは、保管設備にロット単位または種類別にワーク群として保管されているワークを、ロット単位すなわちワーク群として取り扱う限り、解消することは不可能であるという問題があった。

この発明の課題は、上記従来のもののもつ問題点を排除して、保管設備に保管されているワークをワーク単位で取り扱うことで、少ロットの場合やアセンブリセット加工の場合に、無駄なワーク移動時間を費やさずに保管設備からのワークの出入庫を実現することのできる板金加工のワーク保管・搬送システムを提供することにある。

【課題を解決するための手段】
この発明は上記課題を解決するものであって、請求項1に係る発明は、加工設備およびこの加工設備で用いられるワークを保管する保管設備を備えた板金加工ラインにおいて、ワークを1枚ずつハンドリングするワークハンドリング部と、このワークハンドリング部を移動させるワーク単位搬送部とを備え、前記加工設備で実行予定の加工スケジュールに基づいて、前記保管設備からのワークの1枚取り出しまたは当該保管設備へのワークの1枚格納を行なうワーク単位搬送装置を設けた板金加工のワーク保管・搬送システムである。

請求項2に係る発明は、請求項1記載の発明において、ワークを1枚ずつハンドリングするワークハンドリング部と、このワークハンドリング部を移動させるワーク単位搬送部とを備え、前記加工設備で実行予定の加工スケジュールに基づいて、当該加工設備へのワークの1枚搬入または当該加工設備からのワークの1枚搬出を行なうワーク単位搬送装置を、前記ワーク単位搬送装置とは別に設け、または、前記ワーク単位搬送装置と共用した板金加工のワーク保管・搬送システムである。

【発明の実施の形態】
この発明の実施の形態を、図面を参照して説明する。
図1は、この発明による板金加工のワーク保管・搬送システムの一実施の形態を示すシステム全体構成図、図2はシステムブロック図である。この板金加工のワーク保管・搬送システム1は、図2に示すように、主として、設備加工情報作成装置(板金CAD/CAM)30、設備統括管理装置70および作業設備群100で構成され、保管設備に保管されているワークをワーク単位で取り扱うものである。

また、この板金加工のワーク保管・搬送システム1は、図1に示すように、生産管理システム10および工程進捗管理装置50と組み合わされ、変種変量少ロットおよびアセンブリセット加工に際して、無駄なワーク移動時間を費やさずに保管設備からのワークの出入庫を実現するシステムであり、製品組立/出荷工程の作業指示(加工スケジュール)から、部品供給の曲げ工程の作業指示(加工スケジュール)が作成され、この曲げ工程の作業指示(加工スケジュール)が、前工程にあたる穴明け/切断工程の作業指示(加工スケジュール)に反映されるという、PULL(引き込み)方式のスケジュール生産実行システムに適用して、とくに好適な板金加工のワーク保管・搬送システムである。

まず、図1に基づいて説明すると、生産管理システム10は、システム全体の生産管理に関する製作手配、進捗情報、在庫情報を管理するものであり、それらの情報を工程進捗管理装置50との間でやりとりする。

設備加工情報作成装置(板金CAD/CAM)30は、各ワークの穴明け/切断工程〜曲げ/組立工程に亘る加工情報を作成するものであり、ワーク用加工情報作成機能31、板取配置処理(ネスティング)機能(すなわち図2に示すシート用加工情報作成機能)32、および、ワーク集積荷姿情報編集機能33を備えている。

このうち、ワーク用加工情報作成機能31は、各工程における作業設備用の加工情報、および、パーツプログラムを作成するものであり、加工情報には、CAD展開図、立体図、使用工具情報、その他の情報が含まれる。そして、穴明け/切断工程〜曲げ工程間での各種データの共有化と一元管理を実現する。

また、板取配置処理(ネスティング)機能32は、各作業設備で加工すべきワーク群を指定分類条件で素材上に板取配置することで、シートプログラム、シート情報、および、加工スケジュールを作成するものであり、指定分類条件の項目には、素材情報、板厚、材質、素材寸法、使用工具情報、納期、製造オーダ番号、後工程先、などの情報が含まれる。

この板取配置処理(ネスティング)機能32は、工程進捗管理装置50の加工スケジューリング機能51からのPULL方式で生成された板取作業指示情報と、後工程先を考慮したパレット上の部品別集積荷姿情報を併せて、ネスティング指示情報を生成し、板取配置処理(ネスティング)を実行し、穴明け工程用シートプログラムと作業指示(加工スケジュール)を作成し、曲げ工程作業指示も作成する。ここでの板取処理では、穴明け加工後、ミクロジョイントレス加工を行い、部品を1枚ずつ切り離しながら部品別仕分け集積装置により集積パレット上に部品別仕分け集積するためのシートプログラム、および、後工程間との部品の受け渡し情報も作成する。作業指示は自動的に工程進捗管理装置50の加工スケジューリング機能51に報告され、最終的に確定した作業指示を設備統括管理装置70へ渡し、各工程の自動加工を行う。但し、システム運用時に工程進捗管理装置50との連携がない場合は、作成された作業指示を直接設備統括管理装置70へ渡すことも可能である。

また、ワーク集積荷姿情報編集機能33は、各ワークを加工する際に、作業設備でのワーク供給、および、集積装置への搬送・集積指示を指定させるものである。すなわち、該当部品の後工程先を考慮した部品別集積分類指示を行い、板取配置処理を実行させる。この機能は、現場側の設備統括管理装置70でも指示することが可能である。これにより、現場でのワークの集積、搬送時の荷姿を考慮した穴明け加工指示をすることが可能となる。

工程進捗管理装置50は、各ワークの穴明け/切断工程〜曲げ/組立工程〜出荷工程に亘る全工程の工程進捗管理を行うものであり、加工スケジューリング機能51、および、工程進捗管理機能52を備えている。

このうち、加工スケジューリング機能51は、PULL生産管理方式による負荷計画(山積、山崩、作業設備の号機割付)処理を行い、これは、製品出荷および組立工程の作業指示(加工スケジュール)からの部品供給スケジュールが曲げ工程作業指示となり、また、穴明け工程作業指示を作成する。これにより、各工程間での中間仕掛品在庫レスと工程リードタイムの短縮が図れる。また、各工程の作業設備の稼動率アップと作業段取り工数低減のための、作業指示(加工スケジュール)と同期させ、その作業設備に対する前後工程間でのワークの検索、搬送、設定作業のための段取り指示スケジュールを作成する。また、該当作業設備について、素材上に複数部品を板取配置処理させながら加工する場合の板取作業指示情報と、設備加工情報作成装置(板金CAD/CAM)30での板取配置処理(ネスティング)機能32への指示と処理結果情報が受け渡される仕組みを備えている。さらに、該当作業設備での該当ワークの生産運用形態に合わせた作業指示、例えば、スケッチ材加工(1素材:1パーツ)、多数個取り加工(1素材:同一複数パーツ)、板取配置シート加工(1素材:複数種類/複数パーツ)、アセンブリセット加工(P1〜Pn)*M枚、などを行う。

また、工程進捗管理機能52は、各部品に対する各工程の作業設備での作業指示(加工スケジュール)に基づき、各作業設備の加工終了時の作業実績を収集し、工程間の工程進捗管理を行う。また、各工程間(保管/搬送装置、平置き場)および作業設備でのワーク等の在庫管理を行う。

設備統括管理装置70は、日程管理・運転管理機能71、作業設備制御機能72、保管/搬送装置制御機能73、ワーク在庫管理機能74、および、ワーク集積荷姿情報編集機能75を備えている。

このうち、日程管理・運転管理機能71は、自動運転中に該当設備を停止させずに、工程進捗管理装置、板取配置処理から指示された作業指示(加工スケジュール)や、日程管理で作成された作業指示の編集を行う。また、タレットパンチングセル(NCT)110+ベンディングロボットセル150ラインのオンラインスケジュール運転管理、例えば、起動/停止指示、運転状況監視、アラーム復帰処理の他、単独セル運転モード、複合セル運転モード、複合ストレートライン運転モード、などの管理を行う。

また、作業設備制御機能72は、各作業設備の作業指示(加工スケジュール)に基づき、該当ワークの搬送指示、および、加工を行うものであり、NCT工程の作業指示(加工スケジュール)を基に、該当作業設備での加工と部品別仕分け集積装置の高速仕分け集積制御、素材パレットの引き当て、仕掛品積載パレット部品別集積処理を行う。集積された仕掛品情報には、板取配置処理で作成された後工程引き渡し情報(ワークID、後工程ID、集積位置情報、集積/一枚取り指示情報、など)が含まれる。また、曲げ工程の作業指示を行う。すなわち、工程進捗管理装置50の加工スケジューリング機能51、または日程管理で作成された作業指示にしたがって、ベンディングロボットへのロット運転を基本とした部品別一枚取りスケジュールのオンライン運転を実行する。

また、保管/搬送装置制御機能73は、該当保管設備と作業設備間の自動搬送制御を行う。

また、ワーク在庫管理機能74は、集積されたワークについてはビジュアル表示(鳥瞰図、平面図)形式での部品別集積およびネスティング集積の在庫管理(部品番号、製造ロット番号、在庫情報、次工程、など)を行う。また、該当保管設備と作業設備間の入出庫指示を行う。

また、ワーク集積荷姿情報編集機能75は、該当部品の後工程先を考慮した部品別集積分類指示を行い、板取配置処理に実行を移す。この機能は、事務所側の設備加工情報作成装置(板金CAD/CAM)30でも指示することが可能である。これにより、現場でのワークの集積、搬送時の荷姿を考慮した穴明け加工指示をすることが可能となる。

作業設備群100は、穴明け/切断工程作業設備(タレットパンチングセル)110、ワークの保管/搬送装置130、曲げ工程作業設備(ベンディングロボットセル)150、および、これらの各作業設備用の設備制御装置170を備えている。

このうち、各設備制御装置170は、設備統括管理装置70からの作業指示(加工スケジュール)に基づいて、穴明け/切断工程作業設備(タレットパンチングセル)110、ワークの保管/搬送装置130、曲げ工程作業設備(ベンディングロボットセル)150の作動をそれぞれ制御するものである。

次に、図2〜図10を参照して、各部の構成を作用とともに説明する。
図2のシステムブロック図に示すように、この板金加工のワーク保管・搬送システム1は、ワーク保管装置(保管設備)131に保管されているワークをワーク単位で取り扱うものである。すなわち、図3に示すように、ワーク単位搬送装置140が、ワーク保管装置131にロット単位または種類別に群として分けて保管されているワーク群のうち所定のワーク群の中から、直接ワークをハンドリングして1枚ずつ取り出し、作業設備(加工設備)110/150またはワーク乗継ステーションへ搬送する。その後、ワーク単位搬送装置140が、作業設備110/150で所要の加工工程が終了したワークを直接ハンドリングして、ワーク保管装置131の所定の保管場所に1枚ずつ格納する。そのため、ワーク単位搬送装置140は、ワーク単位搬送部142およびワークハンドリング部144を備えている。このように、ワークを1枚ずつ直接保管場所から取り出し、1枚ずつ直接保管場所へ格納することは、少ロットの場合やアセンブリセット加工の場合などにとくに適している。

一方、大量ロットの場合などには、図4に示すように、ワーク保管装置(保管設備)131にロット単位または種類別に群として分けて保管されているワーク群の中から、ワーク群搬送部133を用いて、所定のワーク群を乗継バッファステーション135まで移動させたのち、この乗継バッファステーション135に移動したワーク群の中から、ワーク単位搬送装置140がワークを1枚ずつハンドリングして、作業設備(加工設備)110/150またはワーク乗継ステーションへ搬送する。その後、作業設備110/150で所要の加工工程が終了したワークを、ワーク単位搬送装置140が1枚ずつハンドリングして乗継バッファステーション135まで移動させ、この乗継バッファステーション135にワーク群の全枚数が移動し終わったら、ワーク群搬送部133を用いて、そのワーク群全体をワーク保管装置131の所定の保管場所に格納させることが可能になっている。

図5は、図2〜4に示すワーク保管装置(保管設備)131の具体例を示し、平置型(a)、立体型(b)(c)ともワーク群搬送部を用いてワークを群として取り扱う例を示す。これらの保管設備におけるワークの保管形態には、図6に示すように、1種(a)、n種混載(b)、ワーク別n種混載(c)、bcミックス(d)、ネスティングランダム積み(e)などいろいろある。

図7は、図3に示すワーク単位搬送装置140のワーク単位搬送部142が、図8に示すワークハンドリング部144を移動させる方向を示す。ワーク単位搬送部142は、具体的には図示してないが、ワーク単位搬送制御部141からの移動指令に基づき、ワークハンドリング部144をX,Y,Z方向の任意の指令位置へ移動させるのに必要な駆動装置を組み合わせて構成されるものである。すなわち、ワーク単位搬送部142は、図5に示すようなワーク保管装置(保管設備)131の形態に応じて、図7に示すように、ワークハンドリング部144をX,Y方向に移動させる駆動装置の組み合わせ(a)、ワークハンドリング部144をY,Z方向に移動させる駆動装置の組み合わせ(b)、ワークハンドリング部144をX,Y,Z方向に移動させる駆動装置の組み合わせ(c)など、さまざまに構成される。

ワークハンドリング部144は、ハンドリング制御部143からのハンドリング指令に基づき、所定の位置にあるワークを1枚ハンドリングし、ワーク単位搬送部142により指令位置へ移動されたら、その位置で所定の作業設備110/150またはワーク乗継ステーションにワークを載せ替えるものである。そのため、ワークハンドリング部144は、図8に示すように、nブロック構造のバキュームパッド群が、ワークの形状に合わせてX,Y方向へ伸縮する構造のものであり、ワークの形状に合わせて特定のバキュームパッドを上下に昇降させてワークをバキューム吸着できるようになっている。それにより、ワークハンドリング部144は、パレット上の任意の位置に積載された各ワークについて1枚取りハンドリングが可能であるとともに、1枚取りした各ワークを任意の位置に集積ハンドリングが可能なものである。すなわち、図8に示すように、パレット上に5種類のワークW1〜W5が混載されている中から、ワークW2だけを1枚取りハンドリングしたり、ワークW4またはW5だけを1枚取りハンドリングすることが可能であり、また、反対に、5種類のワークW1〜W5を混載するパレット上に、ワークW2だけを集積ハンドリングしたり、ワークW4またはW5だけを集積ハンドリングすることが可能である。

これに対し、従来のワークハンドリング部は、図9に示すように、バキュームパッド群の配置面積は固定のもので、ワークの形状に合わせてX,Y方向へ伸縮するものではなく、また、ワークの形状に合わせて特定のバキュームパッドを上下に昇降させるものでもない。そのため、例えば、図8に示すような混載パレットにおいて1枚取りハンドリングしたり集積ハンドリングしたりすることは不可能である。

図10は、ワークの生産加工の種類に応じた搬送順序を示す。少ロット(最少1枚)生産加工の場合(a)は、ワークW1〜Wnを、例えば、ワークW1*1枚、ワークW2*2枚、…ワークWn*1枚、の順に搬送する。また、アセンブリセット生産加工の場合(b)は、ワークW1〜Wnを、例えば、ワークW1、W2、…Wnの順に1枚ずつ搬送し、これをn回繰り返す。このような少ロット(最少1枚)またはアセンブリセットいずれの生産加工の場合の搬送も、ワーク単位搬送部142およびワークハンドリング部144を備えたワーク単位搬送装置140を用いることで実行することが可能である。一方、従来のロット生産加工の場合(c)は、ワークW1をn枚搬送するだけである。

以上のように、この板金加工のワーク保管・搬送システム1は、ワーク保管装置(保管設備)131に保管されているワークを、ワーク単位搬送部142およびワークハンドリング部144を備えたワーク単位搬送装置140を用いて、ワーク単位で取り扱うものであるため、穴明け〜曲げ/溶接組立までの変種変量少ロットアセンブリセット加工生産の全自動化を実現することができる。また、穴明、曲げ工程間以外の各工程間でも利用が可能であり、そのため全工程を通して自動化拡張を図ることができる。また、自動処理にともなう作業内容および品質安定により、生産性が向上する。また、情報系システムをこの板金加工のワーク保管・搬送システム1と連携させることにより、各種製品のワークの加工運用に一致したフレキシブルな加工生産を実現させることができて、各工程間での人為的、段取り工数の低減を図ることができる。

なお、上記の実施の形態では、加工設備として、パンチング加工セルおよびベンディング加工セルを備えた板金加工ラインを例示したが、これに限定するものでなく、例えば、加工設備が1台だけの板金加工ラインにも適用することが可能である。

【発明の効果】
この発明は以上のように、加工設備およびこの加工設備で用いられるワークを保管する保管設備を備えた板金加工ラインにおいて、ワークを1枚ずつハンドリングするワークハンドリング部と、このワークハンドリング部を移動させるワーク単位搬送部とを備え、前記加工設備で実行予定の加工スケジュールに基づいて、前記保管設備からのワークの1枚取り出しまたは当該保管設備へのワークの1枚格納を行なうワーク単位搬送装置を設けた構成としたので、保管設備に保管されているワークをワーク単位で取り扱うことで、少ロットの場合やアセンブリセット加工の場合に、無駄なワーク移動時間を費やさずに保管設備からのワークの出入庫を実現することができ、それにより、加工設備の稼動率を低下させずに、少ロット加工やアセンブリセット加工を実行することができる効果がある。
