本発明は、光コネクタ用フェルールの製造方法と光コネクタ用フェルールに関するものである。

【従来の技術】
高密度化、高精度化、量産性向上、低価格化などを目的として樹脂製の光コネクタ用フェルールの開発が進められている。光コネクタ用フェルールの一例として、光ファイバが挿通固定されるファイバ挿通孔が横一列に多数形成された多心光コネクタ用フェルールがある。図7(a)〜(c)にタイプの異なる3種の多心光コネクタ用フェルールを図示する。各図中のAはファイバ挿通孔を示し、Bはファイバ挿通孔Aに挿通された光ファイバを固定するための接着剤を注入する接着剤注入口を示し、Eはこれら光コネクタ用フェルール同士を接続する際に、ガイドピンを差込むためのガイドピン孔を示す。

【発明が解決しようとする課題】
樹脂製の光コネクタ用フェルールは、金型を用いた型成形によって製造される。具体的には、図8に示すように、上金型F及び下金型Gからなる成形型Hの成形空間I内に、前記ガイドピン孔Eを成形するためのガイドピン孔成形ピン(図示しない)と、前記ファイバ挿通孔Aを成形するための挿通孔成形ピンJとを配置した後、樹脂注入口Kから成形空間I内に流動性のある樹脂を注入する。

しかし、成形空間I内に流動性のある樹脂を注入すると、注入された樹脂の流れによってガイドピン孔成形ピンや挿通孔成形ピンJが撓んだり、曲がったりする。特に、細径の挿通孔成形ピンJには撓みや曲がりが発生し易い。この結果、図7(a)〜(c)示すファイバ挿通孔Aが図9(a)に示すように縦方向に曲がって成形されたり、図9(b)に示すように横方向に曲がって成形されたり、縦横両方向に曲がって成形されたりする。

【課題を解決するための手段】
本発明は、成形型の成形空間内に配置された挿通孔成形ピンの撓みや曲がりを防止することによって、ファイバ挿通孔を設計どおり真っ直ぐに成形可能な光コネクタ用フェルールの製造方法と、その方法によって製造された光コネクタ用フェルールを提供するとを目的とする。

【発明の実施の形態】
(実施例1)
以下、本発明の光コネクタ用フェルールの製造方法の一実施例を説明する。図1に示すように、成形型7の下金型6内に、ガイドピン孔を成形するためのガイドピン孔成形ピン2を所定間隔を隔てて2本平行に配置する。また、それらガイドピン孔成形ピン2の間に、ファイバ挿通孔を成形するための挿通孔成形ピン3を横一列に複数本配置する。本実施例では、前記ガイドピン孔成形ピン2及び挿通孔成形ピン3を一度で前記のように配置するために、ピンホルダ1を用いている。このピンホルダ1は、先端面に2本のガイドピン孔成形ピン2が平行に突設され、それらガイドピン孔成形ピン2の間に、複数本の挿通孔成形ピン3が横一列に配列されており、該ピンホルダ1を下金型6内にセットすると、ガイドピン孔成形ピン2及び挿通孔成形ピン3が前記の通りに配置される。このとき、ガイドピン孔成形ピン2及び挿通孔成形ピン3の先端は下金型6の先端側V溝9に保持され、後端(根元)は同下金型6の後端側V溝10に保持されることは図1から明らかである。

次に下金型6の上に上金型5を被せる。ここで、上金型5には、その上面に設けられた入れ子挿入口11から差入れられた入れ子12が予め固定されている。この入れ子12の高さは、上金型5を下金型6に被せると、その下面(接触面)13が前記V溝9、10に保持されている挿通孔成形ピン3に当接する高さに固定されている。また、入れ子12の位置(=入れ子挿入口11の位置)は、該入れ子12の接触面13の中心が挿通孔成形ピン3の長手方向中央に当接する位置に設定されている。より具体的には、図2に示すように、先端及び後端が前記V溝9、10によって保持された各挿通孔成形ピン3の非保持部分14の長手方向中央に入れ子12の接触面13の中心が当接する位置に設定されている。従って、下金型6に上金型5を被せると、入れ子12の接触面13が成形空間8内の挿通孔成形ピン3の非保持部分14の長手方向中央に当接する。尚、挿通孔成形ピン3の非保持部分14の長手方向中央は、該ピン3の長手方向のうち、最も撓みや曲がりが発生し易い位置であることは明らかである。

次に、下金型6に設けられている樹脂注入口15から成形空間8内に流動性のある樹脂を注入する。ここで、樹脂注入口15は、挿通孔成形ピン3の中心軸A−A’を挟んで入れ子12と反対側に設けられている。即ち、図2では、挿通孔成形ピン3の中心軸A−A’よりも下方に設けられている。従って、樹脂注入口15から成形空間8内に注入された樹脂は、該成形空間8の下方から上方に向けて次第に量を増し、最終的には成形空間8内を満たす。この間、下方から上方に向けて量を増す樹脂は、挿通孔成形ピン3に当り、該ピン3を同方向へ押し上げようとする(図2の矢印方向へ押し上げようとする)。しかし、各挿通孔成形ピン3には前記入れ子12の接触面13が当接しているので、該ピン3が図2の矢印方向へ撓んだり、曲がったりすることはない。むしろ、各挿通孔成形ピン3を下方から上方に向けて押し上げようとする樹脂の力によって、それらピン3が入れ子12の接触面13に押し付けられ、その撓みや曲がりが効果的に抑制される。

注入された樹脂が硬化したら型を割って成形空間8から成形品を取り出し、取り出された成形品からガイドピン孔成形ピン2及び挿通孔成形ピン3を抜去する。

以上の工程によって、図3に示す光コネクタ用フェルール(本発明の光コネクタ用フェルールの一例)20が製造される。この光コネクタ用フェルール20は2つの接続端面22、23を有する。また、前記ガイドピン孔成形ピン2の抜き跡がガイドピン孔(図示しない)となり、挿通孔成形ピン3の抜き跡がファイバ挿通孔21となっている。さらに、各ファイバ挿通孔21は、一方の接続端面22から他方の接続端面23まで貫通している。加えて、前記入れ子12の存在によって、成形時における挿通孔成形ピン3の撓みや曲がりが規制されているので、全てのファイバ挿通孔21が設計通り真っ直ぐに成形されている。また、入れ子12の抜き跡は、ファイバ挿通孔21に挿通された光ファイバを固定するための接着剤を注入する接着剤注入口24として機能する。ここで、成形時に入れ子12の接触面13と挿通孔成形ピン3とが当接しているので、夫々の抜き跡である接着剤注入口24とファイバ挿通孔21とが連通している。従って、接着剤注入口24から注入された接着剤はファイバ挿通孔21に侵入し、該挿通孔21に挿通されている光ファイバを確実に固定する。

(実施例2)
以下、本発明の光コネクタ用フェルールの製造方法の一実施例を説明する。以下に示す製造方法の基本構成は実施例1に示す製造方法のそれと同一である。主な相違点は、図4に示すように、樹脂注入口15が上金型5に設けられ、入れ子挿入口11が下金型6に設けられた成形型7を用いることである。従って、本実施例に示す製造方法では、成形型7の成形空間8内に配置された各挿通孔成形ピン3がその下方から入れ子12によって支持されると共に、樹脂注入口15はそのように支持された挿通孔成形ピン3の中心軸A−A’を挟んで入れ子12と反対側に位置する。この結果、上金型5に設けられている樹脂注入口15から注入された樹脂の流れによって、各挿通孔成形ピン3に上方から下方に向かう力(図中の矢印方向の力)が作用しても、入れ子12の接触面13によって下方から支持されている該ピン3は、同方向に撓んだり、曲がったりすることがない。尚、入れ子12の位置をその接触面13の中心が挿通孔成形ピン3の非保持部分14の長手方向中央に当接する位置に設定してあることは実施例1と同様である。もっとも、挿通孔成形ピン3の先端は実施例1と同様に、下金型6の先端側V溝に保持されているが、後端はピンホルダ1によってのみ保持されている。

本実施例に示す製造方法によって製造された光コネクタ用フェルール(本発明の光コネクタ用フェルールの一例)を図5に示す。この光コネクタ用フェルール30は図3のものとは異なり、接続端面は1つである。もっとも、図4に示す挿通孔成形ピン3の抜き跡がファイバ挿通孔31となっている点は図3に示す光コネクタ用フェルール20と同一である。但し、このファイバ挿通孔31は、該フェルール30の一方端面(接続端面)32には連通しているが、他方端面33には貫通していない。即ち、図5に示す光コネクタ用フェルール30は、図3に示すフェルール20とは異なり、図7(a)、(b)に示すフェルールと同タイプのフェルールである。具体的には、ファイバ挿通孔31が貫通していない該フェルール30の他方端面33側には、ファイバ挿通孔31に連通するファイバ差込み空間35が形成され、その手前の差込口36から差込まれた光ファイバがその先のファイバ挿通孔31に挿通されるようにしてある。また、ファイバ差込み空間35に連通する接着剤注入口34を備え、この注入口34から接着剤を注入すると、ファイバ挿通孔31に挿通された光ファイバが該フェルール30に固定されるようにしてある。尚、接着剤注入口34は図4に示す入れ子37の抜き跡である。図4に示す入れ子12の抜き跡は空間38として該フェルール30に残存している。この空間38はファイバ挿通孔31と連通しているので、ここから接着剤を注入して光ファイバの固定を強固なものとすることもできる。

(実施例3)
実施例1又は2に示した入れ子12の接触面13は平坦であるが、接触面13に図6(a)に示すようなV字状の位置決め溝40を形成してもよい。このような入れ子12を使用すると、各挿通孔成形ピン3が位置決め溝40に収容されるので、挿通孔成形ピン3に様々な方向からの力が作用した場合も、該ピン3の撓みや曲がりが防止され、ファイバ挿通孔の成形精度がさらに向上する。かかる作用効果、入れ子12の接触面13が挿通孔成形ピンに対して上方からあてがわれている場合(図2参照)でも、下方からあてがわれている場合(図4参照)でも同様である。

位置決め溝40は、図6(b)に示すような多角形溝や図6(c)に示すようなU溝とすることもでき、多角形溝やU溝とした場合も前記V溝と同様の作用効果が得られる。

【発明の効果】
本発明の光コネクタ用フェルールの製造方法では、成形型の成形空間内に配置された挿通孔成形ピンに入れ子をあてがった状態で成形空間内に樹脂を注入してフェルールを製造する。従って、成形空間内に注入された樹脂の流れによって挿通孔成形ピンが撓んだり、曲がったりすることがなく、夫々のファイバ挿通孔が設計どおりに真っ直ぐ成形された光コネクタ用フェルールが製造され、このフェルールを用いて光コネクタを組み立てれば、低接続損失の光コネクタが実現される。

本発明の光コネクタ用フェルールには、その成形時にファイバ挿通孔を成形する挿通孔成形ピンの撓みや曲がりを防止するために成形型の成形空間内に配置された入れ子の抜き跡が存在する。即ち、挿通孔成形ピンの撓みや曲がりを規制しつつ成形されたものである。従って、夫々のファイバ挿通孔が設計どおりに真っ直ぐ成形されており、該挿通孔に光ファイバを挿通して光コネクタを組み立てれば、低接続損失の光コネクタが実現される。
