本発明は、液面レベルに応じて回動するフロートアームを具備する液面センサに関し、特にガソリンや軽油等の液体を燃料とする車両の燃料タンクに取り付けられ、燃料の残量を検知するのに好適な接触式の液面レベルセンサに関する。

【従来の技術】
従来の液面レベルセンサとしては、図8乃至図10に示したような構造のものが一般的に使用されている。
図8に示したように、従来の液面レベルセンサ91Aは、樹脂製のフレーム92、金属製のフロートアーム93、樹脂製のアームホルダ94、コンタクトプレート95、被測定液体に対して浮力を有し、フロートアーム93の先端に取り付けられたフロートおよび抵抗板を搭載した回路基板97等から構成されている。

フロートアーム93の一方の端部、つまり回転軸部93aは、アームホルダ94に設けられる取付穴94aに挿入され、フレーム92に設けられた取付穴92aに回転可能に挿入される。
回転軸部93aの先端部は、フレーム92から下方に突出している環状突出部96に嵌入されている。このように、アームホルダ94が回転軸93aを中心に回動可能に、フレーム92に取り付けられている。また、フロートアーム93の他方の端部、つまり先端部93cには、フロートが取り付けられている。
上述したアームホルダ94に固定されたコンタクトプレート95は弾性を有し、先端部に設けられた接点95aが、フレーム92に取り付けられている導体部97aに弾性により付勢されて接触している。

【発明が解決しようとする課題】
しかしながら、上記従来の液面レベルセンサは、コンタクトプレート95に別部品としての接点95aが固定されているが、接点95aの下方部分の下面と導体部とが一点で接触する場合には、燃料中に含まれている微小な浮遊物が接点95aと導体部97aの間に挟まってしまうことがある。
また、燃料中に含まれる硫黄により硫化皮膜が燃料中に発生して、一時的に接点接触障害が起こり、出力値が不安定になる。従って、接点接触障害によって導通が阻害され、燃料計の指示が不正確となり、燃料計が搭載された車両の運行に支障が生じるという問題があった。

本発明は、上述した問題点に鑑みてなされたものであり、接点接触障害を確実に防止して、検出精度を低下させることなく、部品点数を削減することができる液面レベルセンサを提供することを目的とする。

【課題を解決するための手段】
本発明の請求項1記載の液面レベルセンサは、回転軸部および該回転軸部を中心に回動する回動部によって形成された1本の棒状フロートアームと、前記フロートアームの前記回動部の先端部に取り付けられ、被測定液体の液面レベルに追従して動作するように前記被測定液体に対して浮力を有するフロートと、前記フロートアームの前記回動部の回動に連動するコンタクトプレートと、前記コンタクトプレートの先端部に設けられた接点と、前記接点が摺動し前記被測定液体の液面レベルを検出する導体部を有する抵抗板とを備えた液面レベルセンサであって、前記接点は、前記コンタクトプレートの先端に一体的に設けられた曲げ部であり、前記曲げ部の端面が前記抵抗板の前記導体部に接触することを特徴とする。

以下、本発明の液面レベルセンサの一実施形態を図1乃至図7に基づいて詳細に説明する。図1は本発明の液面レベルセンサの一実施形態を示す斜視図、図2は図1における要部断面図、図3は図1におけるコンタクトプレートの拡大図、図4は図3におけるコンタクトプレートの接点の拡大図、図5は図4におけるコンタクトプレートの接点の端面図、図6は図4におけるコンタクトプレートの接点の側面図、図7は図4におけるコンタクトプレートの接点の断面図である。

図1に示すように、本実施形態の液面レベルセンサ1は、フレーム2、金属製のフロートアーム3、アームホルダ4、コンタクトプレート5、被測定液体に対して浮力を有するフロート6、および配線基板7とから構成される。
フレーム2は、矢印で示すような被測定液体の液面レベル変動に応じたフロートアーム3の回動に基づき、液面レベルを検出するための電気回路、例えば、後述する抵抗板7aや出力端子8等を備えている。

アームホルダ4に固定されたコンタクトプレート5は、弾性を有しており、その先端部に設けられた接点5aが、フレーム2に取り付けられている回路基板7の抵抗板7aに弾性によって付勢されて接触している。
上側保持部回転軸穴4dは、その内周縁に面取りを施しており、上側保持部4aの上面部から下方に進むのに伴って徐々に直径が細くなり、上側保持部4aの下面部に回転軸部3aと略同径となるように形成されている。従って、フロートアーム3の回転軸部3aを回転軸穴4dに挿通し易くなり、組立時間が短縮される。

すなわち、組立時には、フロートアーム3の回転軸部3aは、上側保持部回転軸穴4d、第1軸受部回転軸穴2c、下側保持部回転軸穴4eおよび第2軸受部回転軸穴2dの順に上から挿通される。フロートアーム3の回転部3bはアーム保持部4cに圧入されて保持される。
この時、第1軸受部2aの下面部と下側保持部4bの上面部とが当接されており、回転軸部3aの各軸穴への挿通、回動部3bのアーム保持部4cによる保持、並びに第1軸受部2aと下側保持部4bとの接触によって、フロートアーム3がフレーム2から抜け落ちないようになっている。

上述したような液面レベルセンサ1は、ガソリン等の被測定液体を貯蔵する容器(不図示)に取り付けられ、液面レベルの変動によりフロート6が上下動すると、フロートアーム3は回転軸部3aを支点として、規制された所定角度範囲内で回動する。
この回動により、コンタクトプレート5の接点5aが抵抗板7a上を摺動し、検出回路で抵抗板7aの一端と、コンタクトプレート5の接点5aとの間の抵抗値が変化する。この抵抗変化を検出して、液面変動量を示すレベル信号を出力端子8から取り出すことができる。

図3に示すように、コンタクトプレート5は、外側アームプレート10,10と内側アームプレート11,11と有し、外側アームプレート10,10と内側アームプレート11,11とが、ベースプレート20から互いに平行に延びている。外側アームプレート10及び内側アームプレート11の先端部12に一体的に接点5a,5aが形成されている。

【発明の効果】
本発明の請求項1記載の液面レベルセンサは、接点がコンタクトプレートの先端に一体的に設けられた曲げ部であり、曲げ部の端面が抵抗板の導体部に接触するので、燃料中の浮遊絶縁性物質の付着或いは接点の硫化被膜発生による一時的な接点接触障害を確実に防止することができる。
また、接点を別部品として設ける必要がないので、コスト低減を図ることができる。

本発明の請求項2記載の液面レベルセンサは、曲げ部がコンタクトプレートの長手方向軸線に対して傾斜しており、曲げ部の端面縁部が丸くされているので、抵抗板との摺動が円滑になり、引っかかり等の作動上の不具合をなくすことができる。

従って、接点接触障害を確実に防止して、検出精度を低下させることなく、部品点数を削減することができる液面レベルセンサを得ることができる。
