【発明の属する技術分野】
本発明は、例えば7000系Al合金のように所定量以上のZnを含有するAl合金の形材を熱間押出しするのに使用される押出用ダイスに関するものである。

【従来の技術】
Al又はAl合金を熱間押出し加工するダイスは、高温かつ高摩擦環境下で使用されるので、その材質にはJIS SKD61に代表される熱間加工用工具鋼が使用されている。
しかし、前述のような工具鋼のみで製造されたダイスを用いて、航空機や車両の強度部品に使用される7000系Al合金(JIS7003、7N01等)の形材を熱間押出しすると、特にダイスの引張応力が発生する部位に、加工中極めて早期にクラックが発生し、押出加工の繰り返しにより前記クラックが成長してダイス割れに至ることが少なくない。このようなダイスのクラックの発生やダイス割れの原因は、Al合金中に含まれているZnが、引張応力の発生したダイス鋼の結晶粒界に拡散浸透して粒界脆化を引き起こすためと考えられているが、現象としては応力腐食割れに類似している。
いずれにしても、Zn含有Al合金形材の押出しにおいては、前述のダイス割れにより、ダイスの交換を頻繁に行う必要上製造コストが増大して生産性が低下するほか、製品品質の低下を招く。

前述のような課題を解決するために種々の提案がなされている。
特開平6−315716号公報には、Zn拡散が起こり難くZnによる粒界脆化が生じないNi基合金又はCo基合金によってダイスを製造するか、あるいは、これらの合金を鋼製ダイスの所要の表面に肉盛溶接することが提案されている。
特開平7−155828号公報には、ダイスにおけるマンドレルのブリッジ部表面にNi基合金,Mo基合金,Co基合金等を肉盛溶接又は溶射することにより、耐Zn脆化性を有する被膜を形成し、前記被膜によりAl合金中のZnがダイス鋼の結晶粒界に拡散するのを防止する技術が提案されている。

【発明が解決しようとする課題】
前述の従来の技術には、それぞれ以下のような課題があった。
第1に、Ni基合金又はCo基合金によってダイスを製造するのは、ダイスが非常に高価になる。
第2に、鋼製ダイスの所要の表面にNi基合金,Mo基合金,Co基合金等を肉盛溶接した場合には、ある程度ダイス寿命を延長させることができるが、押出しの繰り返しにより、ダイス表面に肉盛溶接した合金とダイスの母材である鋼との接合部分にクラックが発生し、その成長によりダイス割れに至るので、ダイス寿命を十分に長期化することはできなかった。
第3に、鋼製ダイスにおけるマンドレルのブリッジ部表面にNi基合金,Mo基合金,Co基合金等を溶射することにより、耐Zn脆化性を有する被膜を形成した場合も、ある程度ダイス寿命を延長することはできるが、ダイス表面の溶射した合金被膜と鋼との密着性が悪く、押出し加工の繰り返しにより合金被膜が剥離し、やはりダイスにクラックが発生してダイス割れに至るので、ダイス寿命を十分に長期化することはできなかった。

本発明は前述の課題を解決するために提案されるもので、その目的は、比較的安価で鋼製ダイスの一層の長寿命化を図ることができるZn含有Al合金押出用ダイスを提供することにある。

【課題を解決するための手段】
本発明に係るZn含有Al合金押出用ダイスは、前述の課題を解決するため以下のように構成したものである。
すなわち、請求項1に記載のZn含有Al合金押出用ダイスは、鋼製のダイス表面の所要部分にはCo基合金,Ni基合金,Cr基合金その他の耐Zn脆化性を有する合金被膜を形成し、当該合金被膜と母材の鋼との間には厚さ2μm以上の拡散層を形成したことを特徴としている。

請求項2に記載のZn含有Al合金押出用ダイスは、請求項1の押出用ダイスにおいて、前記合金被膜が厚さ2μm以上であることを特徴としている。

【発明の実施の形態】
図1を参照しながら本発明に係るダイスの好適な一実施形態を説明する。

図1において、1は軸心部に穴10が形成されたダイスの雌型、2は円筒部の軸心部にマンドレル20が形成された雄型であり、雌型1,雄型2ともに材質はJIS SKD61の工具鋼である。
雄型2の開口部は、マンドレル20を一体的に支持するブリッジ21により複数のポート22,23に区分されている。マンドレル20の先端外周はベアリング部20aであり、このベアリング部20aと雌型1の穴10の縁とで断面長方形に連続するオリフィスを形成している。
マンドレル20が突出している雄型2の正面側において、マンドレル20の根元部分周辺、すなわちブリッジ21の表面には、耐Zn脆化性合金からなる厚み2μm以上の合金被膜2aが形成され、この合金被膜2aとダイスの母材である鋼との間には厚さ2μm以上の拡散層2bが形成されている。

耐Zn脆化性合金には、例えば58mass%(以下同じ)Co−25%Cr−15%W−2%Cや、65%Co−26%Cr−6%Mo−3%Ni等のCo基合金が好ましく使用される。その他、60%Ni−18%Cr−18%Co−4%Mo等のNi基合金或いはCr基合金等を使用することもできる。
このような耐Zn脆化性を有する合金被膜の膨張係数は、TiC等の炭化物被膜やセラミックス被膜に比べ、JIS SKD61等のダイス鋼の熱膨張係数と比較的近い値であるため、ダイスを押出温度である500℃前後に加熱しても合金被膜2aは剥離し難い。

ダイスのブリッジ21(母材)の表面に耐Zn脆化性を有する合金被膜2aとその下の拡散層2bとを、好ましい状態に同時に形成するには、プラズマアーク放電(アーク放電被覆法)によって前記合金被膜2aを被覆するのが最適である。
すなわち図2で拡大して示すように、耐Zn脆化性合金(この例では前記Co基合金)からなる電極棒3を母材(ブリッジ21)表面に接触移動させながら高圧パルス電圧を負荷し、母材の鋼と電極棒3との間のアーク放電により瞬間的に高温(8000〜25000℃)を発生させ、両者の接触界面に生ずるプラズマアーク3aをプラズマイオン化した状態で母材表面に堆積定着させることにより、合金被膜2aを形成する。

前述のアーク放電被覆法によれば、前述のように瞬間的に発生する高温により、ダイス表面に耐Zn脆化性を有する合金被膜2aが形成されるとともに、合金被膜2aの層とダイス鋼との界面に十分かつより均一な厚みの拡散層(耐Zn脆化性合金とダイス鋼との組成元素が混合した層)2bが形成され、耐Zn脆化性を有する合金被膜2aのダイス表面への密着性が格段に強力となる。これに対し、溶射法によってダイス表面に合金被膜2aを形成した場合は、拡散層2bが形成されないかあるいは部分的に形成されたとしても厚みが不十分になり、合金被膜2aの密着性が乏しい。
図3は、アーク放電被覆法により、ダイス表面にCo基合金からなる合金被膜2aを形成し、このダイス表面を切り出してX線マイクロアナライザーにより線分析し、縦軸方向にX線強度(cps)を、横軸方向に層厚(μm)をそれぞれ示したものであるが、同図によれば、鋼の表面に十分な厚みの拡散層を介してCo基合金被膜2aが形成されている状態が分かる。

前記実施形態のZn含有Al合金押出用ダイスによれば、引張応力が集中してクラックが発生し易いダイス雄型2のマンドレル20の根元部及びその近傍の面に、耐Zn脆化性を有する合金被膜2aを形成し、その合金被膜2aと母材との間に厚み2μm以上の拡散層2aを形成したので、前記合金被膜2aにより形材の押出中にAl合金中のZnが当該部分のダイス鋼中に拡散するのを防止し、ダイスにおける当該部分の粒界脆化割れを抑制することができる。また、前記合金被膜2aはその下の拡散層2bにより母材表面に強く密着しているので
、ダイスの長寿命化(当該ダイスの限界押出量の増大化)を達成することができる。
さらに、耐Zn脆化性を有する合金被膜2aは高温環境下の耐摩耗性に優れているので、押出の繰り返しによる磨耗も抑制される。

耐Zn脆化性を有する合金被膜2aと母材との間の拡散層は、その厚みが2μm未満では合金被膜2aの母材への密着性が不十分であり、ダイス寿命の長期化を達成することができないおそれがある。
耐Zn脆化性の合金被膜2aは2μm以上の厚みであるのが好ましい。その厚みが2μm未満では、Al合金中のZnのダイス鋼中への拡散防止効果が発揮される期間(ダイス寿命)が短くなるおそれがあるほか、被膜2a中に存在する気孔を通じて合金中のZnがダイス鋼中に拡散し、脆化割れを起こすおそれがある。合金被膜2aの厚みの上限は特に考慮する必要はないが、30〜60μm程度の被膜を形成しておけば、通常の操業では十分なダイス寿命が得られる。

その他の実施形態
ダイス表面に前述のような合金被膜2aを形成した後、当該被膜2aの表面にショットブラスト処理や研磨処理その他の仕上げ処理を施すことができる。
前記実施形態ではホローダイスについてのみ説明したが、本発明はソリッド押出形材を製造するソリッドダイスについても有効に実施することができる。ソリッドダイスにおいて、部分的に合金被膜を形成する場合にはダイス穴の押出口及びその周辺領域を対象とするのが好ましい。
前記実施形態では、ホローダイスの雄型側のマンドレル根元部及びその周辺部分のブリッジ表面に対してのみ耐Zn脆化性を有する合金被膜を形成したが、ホローダイス及びソリッドダイスの種別を問わず、押出時に材料(Al合金)が接触する部分全面に前記合金被膜を同様な要領で形成するのがより効果的である。

試験例
SKD61鋼を母材とする図1に示す形態のホローダイスであって、表1のような実施例No.1〜4のダイス(雄型)と、比較例No.5〜8のダイス(雄型)を、それぞれ二個ずつ試作した。比較例のNo.5を除く各ダイスの合金被膜の形成個所は、図1のブリッジ21の被膜2aの部分である。
合金被膜をアーク放電被覆法によって形成した例(実施例4例と、比較例No.7)では、プラズマアーク放電装置により、表1に示した合金の電極棒(φ2mm)とダイス母材との間でアーク放電させ、それらの電極棒の合金をプラズマ化してダイス鋼表面に堆積定着させた。合金被膜の厚さは、アーク放電電圧と放電時間を加減することにより適宜調整した。
なお、比較例No.8のダイスは、ブリッジの合金被膜を形成しようとする部分の表面を厚さ2mm程度研削し、その研削跡に合金を肉盛り溶接することにより合金被膜を形成したものである。
各例二個のダイスの中の一方は、その合金被膜形成部分を切り出し、当該切り出し部分についてX線マイクロアナライザーで線分析を実施することにより、合金被膜の厚さ(被膜合金の組成元素が検出される範囲)と拡散層の厚さ(被膜合金の組成元素と母材中のFeとの混在領域)を測定した。

合金被膜及び拡散層の厚みの測定に供さなかった各例のダイスを使用し、次の条件で形材の押出試験をおこなった。

前記押出過程において、押出量500kg毎に当該ダイスに付着しているAl合金を苛性ソーダで溶かし、ダイスの割れや被膜剥離の有無を調べ、これらが発生した時点で押出しを中止した。
その試験結果をあわせて表1に示した。
表1で示すように、実施例のダイスは最少限界押出量が12ton(合金被膜厚さと拡散層厚さがともに比較的小さいNo.1)であり、合金被膜厚さと拡散層厚さがそれぞれ30μm,7μm以上である実施例No.2,4は限界押出量が20ton以上であった。
これに対し、比較例のダイスでは、合金被膜の無いNo.5のダイスは限界押出量が僅か0.5tonであり、合金被膜が最も厚いNo.8でも限界押出量は3tonに過ぎなかった。また、No.6は合金被膜形成法がガス溶射であって拡散層が不均一かつ薄いため、No.6は合金被膜及び拡散層がともに薄過ぎるため、いずれも限界押出量が2.5tonであった。

【発明の効果】
本発明に係る押出用ダイスによれば、ダイス表面の所要部分にCo基合金,Ni基合金,Cr基合金その他の耐Zn脆化性を有する合金被膜を形成したので、形材の押出中にAl合金中のZnが当該部分のダイス鋼中に拡散するのを防止し、ダイスにおける当該部分の粒界脆化割れを抑制することができる。
また、前記合金被膜と母材との間に厚み2μm以上の拡散層を形成したので、前記合金被膜は前記拡散層により母材表面に強く密着し、ダイスの長寿命化(ダイスの限界押出量の増大化)を達成することができる。
さらに、耐Zn脆化性を有する合金被膜は高温環境下の耐摩耗性に優れているので、押出の繰り返しによる磨耗も抑制される。

Japanese Patent Application Laid-Open No. 6-315716 discloses that a die is manufactured from a Ni-based alloy or a Co-based alloy in which Zn diffusion hardly occurs and grain boundary embrittlement due to Zn does not occur. It has been proposed to build up the surface by welding.
Japanese Patent Application Laid-Open No. Hei 7-155828 discloses that a coating having Zn embrittlement resistance is formed by overlay welding or spraying a Ni-based alloy, a Mo-based alloy, a Co-based alloy, or the like on a bridge portion surface of a mandrel in a die. However, there has been proposed a technique for preventing Zn in an Al alloy from diffusing into crystal grain boundaries of a die steel by the coating.

[Problems to be solved by the invention]
The conventional techniques described above have the following problems.
First, manufacturing a die from a Ni-based alloy or a Co-based alloy makes the die very expensive.
Secondly, when a Ni-based alloy, Mo-based alloy, Co-based alloy or the like is overlay-welded to a required surface of a steel die, the die life can be extended to some extent. Cracks occur at the joints between the overlay-welded alloy and steel, which is the base material of the dies, and the growth leads to die cracking, so that the die life could not be sufficiently extended.
Third, even when a coating having Zn embrittlement resistance is formed by spraying a Ni-based alloy, a Mo-based alloy, a Co-based alloy, or the like on the bridge portion surface of a mandrel in a steel die, the die life can be increased to some extent. Although it can be extended, the adhesion between the sprayed alloy coating on the die surface and the steel is poor, and the alloy coating peels off due to repeated extrusion, which also causes cracks in the dies and leads to die cracking.
