本発明は、導電球と少なくとも2本の導電ピンを有する傾斜センサとその組立方法に関する。

【従来の技術】
従来より、種々のタイプの傾斜センサが提案されている。いずれのタイプも、筐体内部に封入した導電球が筐体の傾斜により移動して2本の導電ピンを電気的に接続することで傾斜を感知するものである。

特開平11−23211号公報には、1方向の傾きを検知することができる傾斜センサが開示されている。ケース内部には導電球が封入され、大径部と小径部を有する段付き形状の2本の導電ピンがケースの外側よりケース内に圧入されている。2本の導電ピンは平行に配列され、それぞれの導電ピンの大径部間に導電球が位置したときに2本の導電ピンは電気的に接続状態となる。この2本の導電ピンはケース外部に突出しており、突出している導電ピンにターミナルが接続されている。

また、特開平11−162306号公報には、前後左右4方向の傾きを検知することができる傾斜センサが開示されている。ケース内部には同様に導電球が封入され、内部空間の四方四隅に固定接点が配設されている。ケースが傾斜すると導電球が移動し、移動した方向にある隣接する2つの固定接点を導電球が接続する。この4つの固定接点は、ケースの左右両方向からそれぞれ2本ずつケースを貫通してケース外側に突出している。

【発明が解決しようとする課題】
上述のように、両公報には基本的に動作原理を同じくする傾斜センサが開示されているが、構造上あるいは使用上の観点から次のような問題がある。

特開平11−23211号公報に開示されている傾斜センサは、表面実装に適応した構造でないという問題がある。表面実装するために、傾斜センサをマウンタによりプリント基板上に搬送しようとしても、導電ピンに接続されたターミナルがマウンタによる搬送の障害となり、マウンタによる搬送ができない。また、プリント基板上に載置した傾斜センサをリフロー炉でハンダ付けしようとすると、ケースと導電ピンの熱膨張の差により、ケース間に隙間が発生する。このように、同公報に記載の傾斜センサは、プリント基板への表面実装を想定しておらず、表面実装した形での使用ができないという不便がある。

一方、特開平11−162306号公報に記載の傾斜センサは、固定接点をインサート成形したものであり、インサート成形した部材を上下の蓋部で挟持、固定した構成であるため、成形部品が3点必要となり、コストが高くなるという問題がある。また、固定接点をインサート成形する際、インサート成型時に発生するガスが接点に付着し、導通不良が起きやすいという問題もある。さらに、固定接点がICと同様な配置であるため、プリント基板上での専有面積が大きくなるという問題がある。

本発明は、上記従来技術の問題点に鑑み、低コストで製造することができ、表面実装を行うのに適した構造の傾斜センサを提供することを目的としている。更に、本発明は、かかる傾斜センサをばらつきなく効率的に組み立てるための組立方法を提供することを目的としている。

【課題を解決するための手段】
上記目的を達成するためになされた請求項1記載の傾斜センサは、筐体の傾きに応じて移動する導電球と、移動した導電球が少なくとも2本以上の導電ピンに同時に接触して前記少なくとも2本以上の導電ピンを電気的に接続することで傾斜を感知する傾斜センサにおいて、筐体はベース部とケース部とからなり、ベース部には貫通孔が穿設されており、導電ピンは大径部と小径部とを有し、小径部がベース部の貫通孔に嵌合されており、ケース部には電ピンの大径部と導電球を封入した状態でベース部とケース部とが固着されていることを特徴としている。

このように、本発明による傾斜センサによれば、筐体を構成するベース部の内側から外側に向けて導電ピンが貫通しており、傾斜センサの電極となる導電ピンは全て筐体の一面(底面)から突出した構成となっている。また、この導電ピンの大径部をケース部に封入した状態でベース部とケース部とを固着しており、筐体から導電ピンが抜け落ちない構成となっている。更に、大径部と小径部を有する導電ピンを貫通孔に嵌合させることでシール性の高い傾斜センサを実現している。

【発明の実施の形態】
以下、本発明の実施の形態による傾斜センサを添付図面を参照しながら説明する。

図1は、本実施の形態による傾斜センサ1の外観斜視図である。図示されているように、傾斜センサ1の筐体2は、上面視正方形の正方四角柱である。本傾斜センサ1は、センサ本体の底面から4本の導電ピン6aが突出した4端子ピン型であって、図示した状態、すなわち、水平面上に4本の導電ピン6aを立脚させた状態を基準として、前後左右4方向への傾きを検知することができる。傾斜センサ1の上面(導電ピン6aが立設された面と対向する面)は平坦に形成されている。

傾斜センサ1の筐体2は、ベース部3とケース部4とからなり、ベース部3の底面から4本の導電ピン6aが外方に突出し、ベース部3の上面にケース部4が取り付けられた構成となっている。図2(a)は、ベース部3の上面を表した図であり、図2(b)は図2(a)のIIb―IIb線で切断したときの一部断面図である。

図2(a)に示されているように、ベース部3の上面は正方形であり、その対角線の交点を中心とする円形の凹部31が形成されている。この凹部31はベース部3の厚み方向にすり鉢状となっており、その深さはベース部3の厚さのおよそ3分の1に設計されている。凹部31の中心位置から等距離の位置にあって、前記正方形の対角線上にある四点をそれぞれ中心とする貫通孔32a〜32dが穿設されている。それぞれの貫通孔32a〜32dのベース部3の上面に開放する部分にはテーパ部34a〜34dが形成されている。

ベース部3に穿設された貫通孔32a〜32dには、図8(a)に示した導電ピン6aが挿入される。導電ピン6aは電極として使用するもので、大径部61aと小径部63aを有し、大径部61aと小径部63aの間にはテーパ部62aが形成されている。導電ピン6aの小径部63aの直径は、貫通孔32a〜32dのテーパ部34a〜34dより下方部分の直径と等しく設計されている。かかる形状の導電ピン6aを、小径部63aをベース部3の上面側から貫通孔32a〜32dに挿入して圧入する。圧入した状態では、貫通孔32a〜32dのテーパ部34a〜34dに導電ピン6aのテーパ部62aが着座した状態となり、貫通孔32a〜32dの密閉度を上げることができる。なお、貫通孔32a〜32dのテーパ部34a〜34dと導電ピン6aのテーパ部62aとが、加工精度などにより面接触せずに微妙な隙間ができてしまう場合でも、ケース部4とベース部3とを固着する際に、導電ピン6aのテーパ部62aが嵌通孔32a〜32dのテーパ部34a〜34dにめり込んでいくため、導電ピン6aのテーパ部62aは、加工精度に関係なく貫通孔32a〜32dのテーパ部34a〜34dに着座することが可能となる。また、この状態で、導電ピン6aの小径部63の下端部はベース部3の底面から下方に突出している。

前記正方形の各辺の垂直二等分線上であって、凹部31よりも正方形の各辺寄りの位置には、位置決め穴33a〜33dが穿設されている。図2(b)に示すように、位置決め穴33a〜33dは、ベース部3の厚さのおよそ4分の3の深さまで延びており、それぞれの位置決め穴がベース部3の上面に開放する部分は、貫通孔32a〜32dと同様テーパ形状となっている。

図3は、ベース部3に形成された4つの貫通孔32a〜32dにそれぞれ導電ピン6aを挿入し、ベース部3の中央に形成された凹部31に導電球5を載置して、ケース部4とベース部3とを組み合わせた状態を示した透過平面図である。導電球5の大きさは、凹部31に対して係合離脱可能に設定されている。図7に示すように、筐体2が前後方向の水平を維持した状態で、所定角度以上左側に傾くと、導電球5は凹部31から離脱する。離脱した導電球5’は、図3に点線で示すように、左側にある2本の導電ピン6aの両方に同時に当接する。逆に、所定角度以上右側に傾くと、導電球5は右側にある2本の導電ピン6aの両方に同時に当接する。同様に、筐体2が左右方向の水平を維持した状態で、所定角度以上前方に傾くと、導電球5は凹部31から離脱して、手前にある2本の導電ピン6aの両方に同時に当接する。逆に、後方に傾くと、導電球5は後方にある2本の導電ピン6aの両方に同時に当接する。このように、導電球5の凹部31からの係合離脱及び隣接する2本の導電ピン6aへの同時当接により、4方向の傾きを検知することができる。

図4は、ケース部4を示したもので、(a)はケース部4の側面図、(b)はケース部4の底面を示したものである。ケース部4の底面周縁部には段差42が形成されており、段差42の内側の一段高い領域には、ベース部3の位置決め穴33a〜33dに対応した位置に位置決めピン41a〜41dがそれぞれぞれ立設されている。位置決めピン41a〜41dの脚部の長さは、位置決め穴33a〜33dの深さよりもわずかに短かく設定されており、位置決めピン41a〜41dはそれぞれ位置決め穴33a〜33dに嵌合可能となっている。

ベース部3に形成されている位置決め穴33a〜33dにケース部4の位置決めピン41a〜41dをそれぞれ挿入し、ベース部3とケース部4とを嵌合した状態では、図6に示すように、導電ピン6aの平坦な頂部が収納室42の平坦な天井部に当接するようになっている。ケース部4の底面中央位置にも、ベース部3に形成された凹部31に相当する凹部43が形成されており(図7参照)、導電球5の移動を許容している。凹部43も収納室42の一部を構成している。

上記した本実施の形態による傾斜センサ1の各構成部品の寸法は、次の通りである。ケース部4の上面は一辺が4mmの正方形であり、ケース部4の厚さは1.8mm、ベース部3の厚さは1mmである。導電ピン6aの平坦頂部が当接する部分のケース部4の厚みは0.7mmである。よって、この部分における収納室42の高さは1.1mm(=1.8−0.7)である。一方、導電ピン6aについては、大径部61aとテーパ部62aの軸方向長さは、それぞれ1.1mm、0.2mmであり、小径部63aの軸方向長さは1.2mmである。このように、収納室42の導電ピン6aの平坦頂部が当接する部分の高さと導電ピン6aの大径部61aの軸方向長さは等しく設計されている。導電ピン6aの大径部61aと小径部63aの直径はそれぞれ1mm、0.6mmであり、ベース部3に形成された貫通孔32a〜32dの直径も導電ピン6aの小径部63aの直径と同じ0.6mmである。導電球5の直径は1.2mmである。凹部31の最大直径は1.1mm、導電球5の接触位置での直径は約0.8mmである。

なお、凹部31と導電ピン6aの位置関係は、全ての導電ピン6aが凹部31の中心部から等距離でなくても良く、例えば、所定方向の応答を敏感にしたりあるいは鈍くしたい場合等には、特定の導電ピン6aへの距離を近づけたり離したりして変更しても良い。また、導電ピン6a同士の距離についても、等距離でなくても良く、隣り合う2つの導電ピン6a同士に導電球5が同時に接することができる距離であればよい。

次に、上述した傾斜センサ1の組立方法を説明する。

最初に、ベース部3に穿設された貫通孔32a〜32dに、ベース部3の上面から導電ピン6aの小径部63aを嵌挿する。次に、導電球5をベース部3の凹部31に載置する。そして、ベース部3の位置決め穴33a〜33dにケース部4の位置決めピン41a〜41dをそれぞれ挿入して、ケース部4をベース部3に対して押圧しながら、ケース部4とベース部3とを溶着により固定する。溶着部分は、図4の(b)に点線のハッチングを施したケース部4の部分と対応するベース部3の部分とである。ケース部4とベース部3の溶着時には、導電ピン6aの平坦な頂部が収納室42の平坦な天井部に当接しており、導電ピン6aは貫通孔32a〜32dに圧入された状態になっている。また、ベース部3の底面から4本の導電ピン6aが同じ長さ(上記の例では、0.4mm)だけ突出している。なお、溶着は超音波溶着であっても良いし、レーザ溶着であってもよい。

以上説明したようにして組み立てられた傾斜センサ1は、プリント基板への表面実装が可能な構成となっている。傾斜センサ1を表面実装するためには、最初にプリント基板の表面にクリームハンダ(ハンダ材料を糊状にしたもの)を配線パターン通りに印刷塗布する。クリームハンダが印刷塗布された所定箇所に傾斜センサ1を機械で自動マウントする。この際、筐体2の上面が平坦であるので、マウントしやすくなっている。傾斜センサ1をマウントしたプリント基板上を200度以上のリフロー炉に通すと、ハンダが溶けて傾斜センサ1がハンダ付けされる。

本実施の形態による傾斜センサ1は、ベース部3に形成された4カ所の貫通孔32a〜32dに導電ピン6aが圧入されているので、導電ピン6aにより貫通孔32a〜32dのシール性が確保されており、溶解したハンダやフラックスが貫通孔32a〜32dを通して収納室42内に侵入することはない。このように表面実装したプリント基板は、部品は基板表面にのみ接続され、基板に貫通孔を必要としないため、多層基板の内部において自由な配線ができ、部品の小型化が図れ、実装密度が増大するというメリットがある。

プリント基板上に表面実装された傾斜センサ1は、種々の電気機器に組み込み、傾斜を検知するのに利用することができる。例えば、デジタルカメラのレンズ面に対して垂直な面(特に上面)に傾斜センサを設置すれば、撮像時にカメラを縦方向に構えているか、横方向に構えているかの検出をすることができる。つまり、デジタルカメラの上面に傾斜センサを設置した場合は、傾斜が検知されない場合は横方向に構えていることになり、傾斜が検知された場合は、縦方向に構えていることになる。

また、本発明による傾斜センサは、単に傾斜を検知するのみならず、振動センサとして使用することもできる。振動センサを設置した部材にチャタリングが発生した場合には、振動センサの出力を分析し、振動の発生の有無を判断することができる。

更にまた、傾斜センサの下面を垂直に立てて使用する等利用形態を工夫することにより、本実施の形態による4端子ピン型振動センサを2方向の傾きのみを検知するように使用することもできる。例えば、傾斜センサの下面を垂直に立てて使用する場合は、傾斜センサの上面下面方向では傾斜は検知されず、傾斜センサの側面側に傾斜したときのみ傾斜が検知される2方向の傾きを検知するものとなる。

本発明による傾斜センサは、上述した実施の形態に限定されず、特許請求の範囲に記載した範囲で種々の変形や改良が可能である。例えば、上記した実施の形態では、導電ピンとして図8の(a)に示したテーパ部付きの大径部と小径部とを有する2段ピンを用いたが、図8の(b)に示すようなテーパ部のない大径部と小径部を有する段付き形状の2段ピンを用いても良いし、図8の(b)に示したピンの小径部に相当する部分が、図8の(c)に示すように、円錐形状のものであってもよい。

【発明の効果】
請求項1記載の傾斜センサによれば、ベース部に形成された2以上の貫通孔から外側(下側)に全ての導電ピンを貫通させる構造としたので、プリント基板に取り付けようとしたとき、傾斜センサのプリント基板占有面積を小さくできる。また、大径部と小径部を有する導電ピンを貫通孔に嵌合したので、インサート成形を用いることなく、ハンダ、フラックスの侵入を防止することができ、表面実装可能な傾斜センサとすることができる。更に、導電ピンの大径部をケース部側に残し、小径部を貫通孔に嵌合しているので、筐体から導電ピンが抜け落ちることはない。

請求項2記載の傾斜センサによれば、導電ピンの大径部の頂部とケース部に形成された収納室の天井面は共に平坦に形成されており、両平坦面が当接しているので、同一寸法同一形状の導電ピンをベース部に穿設された複数の貫通孔に用いれば、ベース部から外側に突出する導電ピンの小径部の長さは全て等しくなり、精度の高い傾斜センサを提供することができる。

The tilt sensor disclosed in Japanese Patent Application Laid-Open No. H11-23211 has a problem that the structure is not suitable for surface mounting. Even if the tilt sensor is transported on the printed circuit board by the mounter for surface mounting, the terminal connected to the conductive pin will hinder the transport by the mounter and cannot be transported by the mounter. On the other hand, the tilt sensor described in Japanese Patent Application Laid-Open No. H11-162306 has a configuration in which a fixed contact is insert-molded, and the insert-molded member is sandwiched and fixed between upper and lower lids.
