この発明は、光が伝搬する光路となる光導波路と、光が伝搬する光路を所望の方向に変換する光路変換部と、を有する光導波基板に関する。

【従来の技術】
近年、情報通信技術の発達に従って、電気信号よりもさらに高速の信号伝達が可能な光信号を用いた通信・伝送技術が種々検討されている。例えば、光ファイバを用いる技術や、所定の平面基板上に光導波路を形成した平面光回路を用いる技術が知られている。平面光回路においては、平面基板と略平行に形成される光導波路と、基板表面に実装される光・電子素子(発光素子や受光素子)との間で、効率よく光が伝わるように、光導波路内を伝播する光が基板に対して垂直に光路変換するための光路変換部を設ける必要がある。

光路変換部を形成する方法の一つとして、光を反射させて光路変換部として働く反射面を形成するための加工を、光導波路を備える基板の上面側から行なった後、加工した光導波路を、他の基板上に転写する方法が提案されている(例えば、特開2000−199827号公報および特開平10−300961号公報など)。このような製造工程の概略を、図9に示す。ここでは、第1の基板240上に下部クラッド225、コア224、上部クラッド226を形成し(図9(A))、さらに、光路変換部を形成するためにV溝232を形成する(図9(B))。その後、上記下部クラッド225、コア224、上部クラッド226から成る光導波路を第2の基板220上に転写すると共に、光導波路から第1の基板240を剥離する(図9(C))。これにより、第2の基板220上に、光路変換部として働く2つの反射面230を備える光導波路を形成することができる。

【発明が解決しようとする課題】
しかしながら、図9に示すような方法では、光導波路の転写という工程を必要としていた。製造工程の簡素化および低コスト化は、このような光信号を伝達する技術の実用化・汎用化のために必須であり、さらなる製造工程の簡素化が望まれていた。

上記方法の他、光導波路の転写を要しない製造方法も知られている。(例えば、特開平10−300961号公報など)。このような製造工程の概略を、図10に示す。ここでは、基板320上に下部クラッド325、コア324、上部クラッド326を形成し(図10(A))、さらに、光路変換部を形成するために、反射面330と垂直面331とを備えるV溝332を形成する(図10(B))。その後、上記反射面330上に金属膜334を形成する(図10(C))。これにより、光路変換部として働く反射面330を備える光導波路を形成することができる。なお、図10(C)では、図示の便宜上、コア324内を光が直進するように描かれているが、実際には、コア324とクラッド325,326との境界で光が反射されて、ジグザグに進行する。

ここでは、反射面330と垂直面331とを備えるV溝332を形成することで、光導波路の転写を不要としている。しかしながら、光導波路を伝播する光は、図10中の垂直面331を通ってさらに空気中を通過することになるため、この垂直面331において光信号の一部が反射されてしまい、光信号の損失が大きいという問題があった。以上のように、光路変換部を備える光導波基板において、光信号の損失をより少なくする技術、また、その製造工程をより簡素化する技術が望まれていた。

本発明は、上述した従来の課題を解決するためになされたものであり、光導波路と光路変換構造を備える基板において光信号の損失をより小さくすると共に、このような光導波基板を、より簡素な製造工程により製造する技術を提供することを目的とする。

【課題を解決するための手段およびその作用・効果】
上記目的を達成するために、本発明の第1の光導波基板の製造方法は、光が伝搬する光路となる光導波路と、光が伝搬する光路を所望の方向に変換する光路変換部と、を有する光導波基板の製造方法であって、
(a)前記基板を支持するために用いる支持基材を用意する工程と、
(b)前記支持基材上に、屈折率の異なる複数の層を形成することによって、所定の形状のコアおよび該コアを取り囲むクラッドを備える光導波路を形成する工程と、
(c)前記(b)工程で形成した前記コアの端部近傍において、前記コアの垂直な端面を形成する第1の切断面と、前記第1の切断面から傾いた第2の切断面と、を備える切れ込み部を形成する工程と、
(d)前記切れ込み部が形成する空間内に、前記クラッドよりも屈折率が高い透光性材料を充填する工程と
を備えることを要旨とする。

以上のような光導波基板の製造方法によれば、切れ込み部内に、クラッドを構成する材料よりも屈折率が高い材料を充填するので、コアからこの切れ込み部に伝播してきた光の少なくとも一部が、第2の切断面のところで光学的に全反射して、光路が変換される。この構成では、切れ込み部内が空間(空気)である場合に比べて、コアと切れ込み部との間の屈折率の差が小さくなり、光導波路を伝播する光が第1の切断面で反射されることによる損失をより小さくすることができる。また、上記のようにクラッドよりも大きな屈折率を有する材料を充填することで、クラッド層によって形成される第2の切断面における反射の効率を向上させることができる。

さらに、本発明の第1の光導波基板の製造方法によれば、光導波路を形成する際に、コアの端部近傍において切れ込み部を形成するため、支持基材の上方から切れ込み部を形成するだけで、光路変換部(クラッドによって形成される反射面である第2の切断面)を容易に形成することができる。そのため、第2の切断面における反射効率を確保するために第2の切断面に金属膜などを形成したり、光導波路を転写する工程も不要となり、製造工程を簡素化することができる。

このような構成とすれば、第1の切断面における反射をより充分に抑えることができる。特に、コアと屈折率が等しい材料を充填する場合には、第1の切断面における反射を実質的になくすことができる。また、コア以上の屈折率を示す材料を充填することで、充填した材料の屈折率と、第2の切断面を形成するクラッドの屈折率との差が充分に大きくなり、第2の切断面における反射の効率を高めることができる。

また、本発明の第2の光導波基板の製造方法は、光が伝搬する光路となる光導波路と、光が伝搬する光路を所望の方向に変換する光路変換部と、を有する光導波基板の製造方法であって、
(a)前記基板を支持するために用いる支持基材を用意する工程と、
(b)前記支持基材上に、屈折率の異なる複数の層を形成することによって、所定の形状のコアおよび該コアを取り囲むクラッドを備える光導波路を形成する工程と、
(c)前記(b)工程で形成した前記コアの端部近傍において、前記コアの垂直な端面を形成する第1の切断面と、前記第1の切断面から傾いた第2の切断面と、を備える切れ込み部を形成する工程と、

次に、本発明の実施の形態を実施例に基づいて以下の順序で説明する。

A.第1実施例の光導波基板の製造方法:
図1は、本実施例の光導波基板の製造工程を表わす説明図である。また、図2から図3は、各製造工程の様子を模式的に表わす説明図である。本実施例は、光導波路の端部において、光路を変換するために設ける反射面の形成方法に特徴があるため、図2では、本実施例の要部として、上記反射面を形成する光導波路の端部周辺の様子を示している。本実施例の光導波基板を製造する際には、まず、後の工程で作製する光導波路を支持するための支持基材20を用意する(ステップS100、図2(A))。本実施例では、支持基材20としてガラス板を用いている。

次に、この支持基材20上に、所定の形状の光導波路22を形成する(ステップS110、図2(B))。光導波路22は、コア24と下層クラッド25と上層クラッド26とを備えている。コア24は、下層クラッド25上に、所定の形状に形成されている。コア24は、その内部を光が伝播するための構造であり、例えば、断面矩形であって、所望の光路形状に対応した細長い形状を有している。図2(B)中に矢印Cで示す向きに支持基材20を見たときのコア24の配設位置を図2(C)に、図2(B)中に示すD−D断面の様子を図2(D)に示す。図2(B)および図2(D)に示すように、コア24の側面と接する層、および、コア24の端部と接する層として、間層クラッド27を形成している。ここで、コア24の端部は、既述する受光素子や発光素子を実装する位置に応じて、反射面を形成すべき位置に形成する。なお、図2では、説明の簡単のためコア24を一つだけ示したが、光導波基板の用途に応じて、適宜所望の位置に同様のコアを複数形成すればよい。

コア24およびクラッド25〜27は、いずれも、数μ〜数十μmの厚さに形成されている。これらは、例えば、石英系ガラスや、エポキシ樹脂やアクリル樹脂あるいはポリイミド樹脂などの樹脂材料、あるいは、ガリウム・ヒ素(GaAs)などの化合物半導体や、ニオブ酸リチウム(LiNbO3 )などの絶縁体結晶のように、光の吸収や散乱の小さい透光性材料によって形成することができる。コア24を形成する透光性材料が、クラッド25〜27を形成する材料よりも数%程度屈折率が高い組み合わせとすればよい。なお、ここでは、クラッド25〜27は、いずれも同一の材料によって形成している。

上記した形状のコア24あるいはクラッド25〜27を、樹脂材料によって形成する場合には、例えばディップコート法やスピンコート法によって形成することができる。また、石英系ガラスによって形成する場合には、例えばスパッタ法やCVD法によって形成することができる。また、上記化合物半導体によって形成する場合には、液相エピタキシ(LPE)、あるいは気相エピタキシ(VPE)であるMOVPE(metal organic VPE)によって形成することができる。また、絶縁体結晶によって形成する場合には、イオン拡散やスパッタ法やLPEによって形成することができる。コア24あるいはクラッド25〜27となる各層は、支持基材20上の全体に均一となるように順次形成していく。ただし、コア24を形成するための層を成膜した後は、フォトリソグラフィーと、ドライエッチングなどの異方性エッチングとによって、図2に示した所望の形状にパターニングを行なって、コア24を作製する。その後、間層クラッド27および上層クラッド26に対応する層を成膜して、光導波路22を完成する。

ステップS110において光導波路22を形成すると、次に、コア24の端部の位置に、切れ込み部32を形成する(ステップS120)。コア24の端部位置に切れ込み部32を形成した様子を、図3(A)に示す。コア24の端部の位置に切れ込み部32を形成することで、反射面30および切断面31が形成される。本実施例では、反射面30および切断面31の間が、45度の角度を成すように、切れ込み部32を形成している。

切れ込み部32は、例えば、フォトリソグラフィーとドライエッチングなどの異方性エッチングとによって形成することができる。あるいは、形成したい切れ込み部32の形状に対応した形状を有するブレードを用いて、光導波路22上に切れ込みを入れることとしても良い。ステップS120で形成する切れ込み部32の深さは、コア24と下層クラッド25との境界面よりも深ければよい。

ステップS120で切れ込み部32を形成すると、次に、この切れ込み部32内に、充填材33を充填する(ステップS130、図3(B))。ここで、充填材33とは、クラッド(特に、間層クラッド27)よりも大きな屈折率を有する(例えば樹脂)透光性材料によって形成されるものであり、コア24以上の屈折率を有する材料によって形成することがさらに望ましい。

次に、上層クラッド26の表面であって、上記充填材33を充填した切れ込み部32を覆うように光素子35を実装して(ステップS140、図3(C))、光導波基板を完成する。光素子35は、受光素子あるいは発光素子とすることができる。受光素子とは、光信号を受けてこれを電気信号に変換する素子であり、このような受光素子としては、例えばフォトダイオードを用いることができる。また、発光素子とは、入力された電気信号を光信号に変換する素子であり、このような発光素子としては、発光ダイオードや半導体レーザを用いることができる。基板上に実装した受光素子あるいは発光素子は、所定の電気配線と接続することで、この電気配線との間で、光信号を変換した電気信号、あるいは、光信号に変換すべき電気信号をやり取りする。

図4は、反射面30によって光路変換が行なわれる様子を模式的に表わす説明図である。なお、図4では、図示の便宜上、コア24内を光が直進するように描かれているが、実際には、コア24とクラッド25,26との境界で光が反射されてジグザグに進行する。コア24内を切れ込み部32方向に向かって光が伝播する場合には、この光は、コア24の端面を形成する切断面31を通過すると、さらに充填材33の内部を通過する。そして、反射面30で反射して、鉛直方向上方に光路変換する。また、これとは逆に、鉛直方向上方から反射面30に対して光信号が入射されると、この光は、反射面30で反射して水平方向に光路変換する。光路変換した光は、充填材33内を通過し、さらに切断面31を通過して、その後はコア24内を伝播する。

図5は、光導波路22の両端のそれぞれに、既述したようにして、反射面30および切断面31を備える切れ込み部32を形成し、一方の反射面30上には発光素子35aを、他方の反射面30上には受光素子35bを実装した様子を表わす。このような構成とすれば、発光素子35aの出射面から出射された光信号は、光導波路22を伝播した後、受光素子35bの入射面に伝えられる。

以上のように構成された本実施例の光導波基板の製造方法によれば、切れ込み部32内に、クラッドよりも大きな屈折率を有する充填材33を充填したことで、切れ込み部32内が空間(空気)である場合に比べて、コア24と切れ込み部32との間の屈折率の差が小さくなるため、光導波路22を伝播する光が切断面31で反射されることによる損失をより小さくすることができる。この充填材33の屈折率は、特に、コア24の屈折率以上とすることが望ましい。これによって、切断面31における反射をより充分に抑えることができる。中でも、充填材33とコア24の屈折率が等しい場合には、切断面31における反射を実質的になくすことができる。さらに、光導波基板に実装する発光素子が半導体レーザの場合には、上記のように切断面31における反射を抑えて戻り光を減らすことで、半導体レーザにおける出力変動を抑えるという効果を得ることができる。

また、上記のようにクラッドよりも大きな屈折率を有する充填材33を充填することで、クラッド層によって形成される反射面30における反射の効率を向上させるという効果も得られる。特に、充填材33の屈折率を、コア24の屈折率以上とすることで、反射面30を形成するクラッド層の屈折率と充填材33の屈折率との差が充分に大きくなり、反射面30における反射の効率を確保することができる。

また、本実施例の光導波基板の製造方法によれば、光導波路を形成する際に、反射面30を形成すべき位置が端部となるように予めコア24を形成するため、基板の上方から切れ込み部32を形成するだけで、クラッド層によって形成される反射面31を容易に形成することができる。反射面30を形成するクラッド層の屈折率と、充填材33の屈折率との差を、充分に大きくすることにより、反射面30において、反射効率を確保するための金属膜等を形成することも不要となる。また、反射面30の形成は、基板の上方から切れ込み部32を形成することによって成されるため、光導波路を転写する工程も不要となる。このように、本実施例の光導波基板の製造方法によれば、製造工程を簡素化することができる。

図6は、第2実施例の光導波基板の製造工程を表わす説明図である。また、図7は、第2実施例における製造工程の様子を模式的に表わす説明図である。第2実施例の光導波基板の製造方法は、第1実施例と共通する工程を有しており、図6では、図1に示した工程と対応する工程には、図1における工程番号に100を加えた数を、それぞれ工程番号として付している。第1実施例と共通する工程については、詳しい説明は省略する。また、第1実施例と共通する部分には同じ参照番号を付して、以下の説明を行なう。

また、第2実施例の光導波基板の製造方法によれば、光導波路を形成する際に、基板の上方から切れ込み部32を形成するだけで、反射面30を容易に形成することができる。そのため、光導波路を転写する工程が不要となり、製造工程を簡素化することができる。なお、第2実施例では、金属膜34を形成することによって、反射面30における反射効率が充分に確保されている。

さらに、第2実施例の光導波基板の製造方法によれば、切れ込み部32内に、コア24よりも大きな屈折率を有する充填材133を充填することにより、反射面30で反射される光の利用率を、より向上させる効果が得られる。図8に、コア24の屈折率がn1 、クラッド25〜27の屈折率がn2 、充填材33の屈折率がn3 の時に、コア24から反射面30方向へ伝播される光信号の挙動を、模式的に示す。コア24内を伝播した光が切断面31を通過する際の、入射角をθ1 、屈折角をθ2 とすると、コア24の屈折率n1 と充填材33の屈折率n3 とが等しい(n1=n3となる)ときには、入射角θ1 と屈折角θ2 とは等しくなる。そのため、光は切断面31を直進し、反射面30において全反射して、上方に向かって光路が変換される(図8(A))。その際。反射面30における入射角と反射角とは等しくなるため、反射面30で反射した反射光は、鉛直方向との間で所定の角度を成す。これに対して、コア24の屈折率n1 よりも充填材33の屈折率n3 の方が大きい(n1<n3となる)ときには、入射角θ1 よりも屈折角θ2 の方が小さくなる。そのため、切断面31を通過した光は、より水平方向に近い角度で充填材33内を進み、反射面30で全反射することで、より鉛直方向に近い角度に光路が変換される(図8(B))。なお、図8では図示しなかったが、コア24の屈折率n1 よりも充填材33の屈折率n3 の方が小さい(n1>n3となる)ときには、入射角θ1 よりも屈折角θ2 の方が大きくなる。その結果として、反射面30で全反射することで上方に光路が変換される際には、その反射光が鉛直方向との間で成す角度は、図8(A)に示した場合よりも大きくなる。以上より、本実施例のように充填材33の屈折率を、コア24の屈折率よりも大きくする場合には、より鉛直方向に近い角度で上方に光路変換することができるため、光の利用率を向上させることができる。

なお、この発明は上記の実施例や実施形態に限られるものではなく、その要旨を逸脱しない範囲において種々の態様において実施することが可能であり、例えば次のような変形も可能である。

上記実施例では、支持基材20としてガラス板を用いることとしたが、異なる構成とすることも可能である。支持基材20として、例えば、シリコン基板や、セラミックや樹脂材料からなる基板を備えるプリント配線板を用いることとしても良い。

また、上記実施例では、クラッド25〜27に囲まれるコア24を所望の形状に形成する方法として異方性エッチングを用いることとしたが、異なる方法を用いることも可能である。所望の形状にコア24を形成し、コア24の端部に切れ込み部32を形成可能であれば、本発明を適用することができる。異方性エッチングの他、射出成形やフォトブリーチング等、光導波路22を構成する材料に応じて種々の方法を用いることが可能である。

フォトブリーチングとは、光照射によって屈折率を調節可能な樹脂材料を、コア24およびクラッド25〜27を形成するための材料として用いる方法である。例えば、ケイ素系高分子材料であるポリシランを用いることができる。この材料は、紫外線照射を行なうことで、その屈折率を低下させることができる。光導波路22を形成する際には、下層クラッド25、コア24および間層クラッド27、上層クラッド26を、この順序で上記樹脂材料を積層することによって形成する。そして、各層を形成するたびに、紫外線照射を行なって形成した層の屈折率を下げる処理を施すと共に、さらに熱硬化処理を施す。その際、コア24および間層クラッド27となる層を形成した後には、コア24に相当する領域をマスキングして、この領域以外に紫外線照射を行なう。これによって、マスキングした領域は、より高い屈折率を維持したコア24となり、それ以外の領域は、紫外線照射によって屈折率が低下して間層クラッド27となる。このようにして、周囲のクラッド25〜27に比べて屈折率の高いコア24を、所望の形状に形成することができる。
