<P>PROBLEM TO BE SOLVED: To efficiently manufacture a long-sized woody decorative sheet, in which natural woodgrain fine woodgrain patterns having different color tones and shapes are mounted at every small lot and these grain patterns are continued mutually, at a low cost. <P>SOLUTION: A long-sized sheet-like woody thin board 1 is manufactured by longitudinally joining sliced veneer sliced in a thickness of 0.15 to 0.6 mm and backing a fibrous sheet. 本発明は天井材や床材等の建材や家具などの表面化粧材として使用される木質化粧シートとその製造方法に関するものである。

【従来の技術】
従来から、建具や家具等の表面化粧材として使用される木質化粧シートを得る方法としては、例えば、木質薄板の表面に合成樹脂液の塗布層を介して離型シートを重ね合わせたのち、熱圧することによって合成樹脂液を木質薄板内に浸透させる方法が広く知られているが、この方法では木質薄板に透明感を与えることができても、質薄板の樹種そのものが表面に現出した外観を呈することになるため、良好な化粧表面を得るには高級な木目模様を有する高級銘木を用いなければならず、資源の枯渇の問題から入手し難い上に製品が高価につくという問題点がある。

このため、安定的に入手が可能な突板単板からなる木質薄板や合板等の基材の表面に疑似木目模様の化粧を施す方法が実施されている。このような手法としては、木目を印刷した化粧紙やフィルム等の化粧シートを基材表面に貼着するシート貼り法や、木目を印刷した転写シートを用いてその木目印刷を基材表面に転写させる転写法、基材表面に直接木目模様を印刷するダイレクト印刷法がある。

【発明が解決しようとする課題】
しかしながら、シート貼り法によれば、同じ木目模様を有する化粧シート又は化粧板を大量に生産する方法としては合理的であるが、特注製品のような色や柄を特別に変えた製品や小ロット製品を製造するには、印刷メーカとユーザーとの打ち合わせに数か月もかかったり、小ロット製品であるがために、製品コストにおける印刷の作業コストの占める割合が高くなって製品が高価となり、場合によては木目印刷を施すグラビヤロール、即ち、版を新たに作成する必要が生じてさらに製品コストが高騰することになる。また、シート貼り法は、一旦、シートに印刷を施したのち、この印刷シートを基材表面に貼着するものであるから、シートに要する費用と共に、貼り合わせ作業を必要とする。

上記転写法によれば、使い捨ての離型シートを用いなければならないために、上述したシート貼り法よりも製品がさらに高価につくという問題点があり、その上、印刷方法がグラビヤ印刷であるため、シート貼り法と同様に特注製品や小ロット製品への対応が困難である。同様に、上記ダイレクト印刷法は、一般的にはグラビアダイレクト印刷機又はグラビヤオフセット印刷機等が用いられるが、この方法も特注製品や小ロット製品への対応が難しい。

また、これらの方法に用いられる印刷は、グラビアロールによる印刷であるために、連続したシートの表面に印刷した場合には一定間隔毎に柄模様の繰り返しが生じて意匠的にも人工的な不自然感を与えることになり、従って、長尺な製品に対しては柄の制約を受けたりすることがある。

一方、新たなダイレクト印刷法として、近年、特開平9−323434号公報や特開平9−109255号公報に記載されているように、インクジェットプリンターによる印刷方法が提案されているが、解像度の高い画像や基材全面画像を印刷する場合には従来の化粧加工速度に比べて極めて遅く生産性が悪いのが現状である。その上、インクジェット方式で精細な印刷を行うためには、専用の下地層を設ける必要もある。

本発明は上記のような問題点に鑑みてなされたもので、その目的とするところは、ロット間で異なる天然木目調の美しい外観を呈する木質化粧シートと、この木質化粧シートを効率よく安価に製造することができる方法を提供するにある。

【課題を解決するための手段】
上記目的を達成するために本発明の木質化粧シートは、請求項1に記載したように、導管等の凹み部を着色している木質薄板の表面に、デジタル画像を用いた無版印刷法における電子印刷方式による木目柄印刷を施した構造を有している。

このように構成した木質化粧シートにおいて、請求項2に係る発明は、上記木質薄板として、厚さが0.15〜0.6mm にスライスした突板単板からなり、且つ、この突板単板の裏面に裏打ちシートを貼着して長尺のシート状基材に形成していることを特徴とする。

さらに、請求項3に係る発明は、上記木質薄板の全面積に対して印画率が5〜70%となるように印刷されていることを特徴とし、請求項4に係る発明は、木質薄板に無色透明又は着色透明の浸透性樹脂を浸透させていることを特徴としている。

木質薄板はその導管等の凹み部が着色されているから、該木質薄板の表面に印刷された木目柄に立体感を付与することができ、その上、この木質薄板の表面に印刷された木目柄は、デジタル画像を用いた無版印刷法における電子印刷方式によって印刷された柄模様であるから、天然木目と同様な精緻にして美麗な木目柄を呈して木質薄板の上記着色導管部分と良く調和し、意匠的にも優れた外観を呈する木質化粧シートを提供することができる。

上記デジタル画像を用いた無版印刷法における電子印刷方式とは、レーザープリンター等の電気的にインク又はトナーをドラムに形成させたデジタル画像を一旦転写ドラム(ブランケット)に転写し、さらに、この転写ドパムを被印刷体である基材表面に接触させて該転写ドラム上の画像を基材上に転写させる印刷方法であり、転写ドラムから基材表面に転写印刷されている間に、この転写ドラムの別な部分に新たな画像が次々と形成されていくものであるから、グラビアオフセット印刷のような柄の繰り返しが生じなく、デジタル画像データによって得られた色彩や形状の異なった柄模様を次々と転写印刷することができる。

その上、転写ドラムに画像を電気的に瞬時に形成するので、インクジェットによる印刷法に比べて極めて速く且つ特殊な下地処理を必要とすることなく生産することができ、従って、特注製品のような柄や色を変えた小ロット製品も生産性を損なうことなく能率よく連続生産が可能となる。

そのため、上記木質薄板として、厚さが0.15〜0.6mm にスライスした突板単板を縦継ぎしてなる連続シート状木質薄板の裏面に裏打ちシートを貼着してなる長尺のシート状基材を用いることによって、このシート状基材の表面に、導管等の凹み部の着色処理工程に引き続いて、上記デジタル画像を用いた無版印刷法における電子印刷方式により、長さ方向に連続的に木目柄の色や形状が異なった天然木目調の柄を直接、印刷することができ、木材の持つ変化に富んだ自然な木目柄を有する高級感のある長尺製品を得ることができる。

さらに、この電子印刷方式による印刷を木質薄板の表面全面に行うことなく、その印画率が木質薄板の全面積の5〜70%となるように薄く又は部分的に印刷することにより、基材である突板等の木質薄板の本来持っている照り感や木質感を生かすことができ、その上、木質薄板に無色透明又は着色透明の浸透性樹脂を浸透させることによって、上記照り感や木質感を一層強調させた意匠性の高い木質化粧シートが得られる。

【発明の実施の形態】
次に、本発明の実施の形態を図面について説明すると、図1、図2において、木質化粧シートAは、導管や虫食い等の凹み部2を着色している木質薄板1の表面に木目柄3を直接印刷してなるものであって、この木目柄3の印刷は、複数の天然の木材単板の木目柄を原稿としてカラースキャナーでこれらの木目柄を読み取り、色分解してそれぞれの色の版に相当するデジタル画像データを得ると共に、このデジタル画像データを異なる木目柄が連続するように補正し、且つ色調整することによって得られた画像データを電子印刷機を用いて無版印刷されたものである。

従って、木質薄板1の表面に印刷された木目柄3は、天然の木目と酷似した外観を呈すると共に、一つの木目柄が繰り返し印刷されたものではなく、異なった木目柄3が連続的に印刷されて自然感に富んだ外観を呈することになる。

木質薄板1としては、定尺矩形状の薄いシート状木材単板を用いてもよいが、本発明の実施の形態においては、厚さが0.15〜0.6mm にスライスした突板単板を縦継ぎしてなる連続シート状木質薄板1aの裏面に厚さが0.02〜0.15mm程度の紙または繊維質シートからなる裏打ちシート1bを貼着してなる長尺のシート状基材を木質薄板1として用いている。そして、この長尺シート状の木質薄板1の表面における導管や虫食い等の凹み部2が着色されていると共に、上記無版印刷法における電子印刷機によって該長尺シート状の木質薄板1の表面に画像データによる形状や色彩の異なる木目柄3を長さ方向に連続して印刷されてあり、従って、この長尺シート状の木質薄板1を所定長さ毎に切断して複数枚の製品を得た場合、どの製品も他の製品と異なった天然木に酷似した木目柄と色彩を呈している。

なお、木質薄板1の表面に印刷する面積の割合(印画率)は、明瞭な木目柄3の形成と木質薄板自体のもつ素材感を生かすために、5〜70%の範囲に設定して印刷されてあり、また、この木質薄板1に無色透明又は着色透明の浸透性樹脂を浸透、硬化させて木質薄板1の素材である突板の照り感や木質感を顕現させている。

次ぎに、この木質化粧シートAの製造方法について説明すると、まず、湾曲面を有する製品にラッピング可能な程度の屈曲性を有する木質薄板1を作製する。この木質薄板1は上述したように、厚さが0.15〜0.6mm にスライスした突板単板をフィンガージョイントによって縦継ぎして帯状の長尺な木質薄板1aを形成すると共にこの木質薄板1aの裏面に接着剤を介して紙または繊維質シートからなる裏打ちシート1bを貼着することにより得られるものである。なお、木質薄板1の厚さが0.15mm以下ではフィンガージョイントが困難となり、0.6mm 以上の厚さにすると、柔軟性が低下して電子印刷機内を通過させながら印刷することが困難となる。

一方、原稿としてウォルナット柾目板やオーク柾目板等の複数枚の天然木の板を用い、これらの天然木材板の木目をデジタル画像に変換する。この原稿からのデジタル画像の変換方法は、原稿(天然木材板の木目)をデジタルカメラで撮影するか、カラースキャナで読み取るか、或いはスチルカメラで撮影してネガまたはポジフィルムにした後、カラースキャナで読み取る方法を採用することができる。この読み取りによってカラー原稿がシアン(C)、マゼンタ(M)、イエロー(Y)、ブラック(K)の4色のプロセスカラーに分解された情報をもつデジタル画像となり、画像編集ソフトを用いてこのデジタル画像の色の調整、不要箇所の除去、切り取り、サイズ調整、及び他の画像との連続組み合わせ処理等の編集を行ってデジタル画像データを作製する。

このデジタル画像データを無版の電子印刷方式の上記印刷機に入力し、印刷機に供給される上記長尺シート状の木質薄板1の表面に木目柄3を印刷するものであるが、通常、突板等の木材の導管等の凹み部2には電子印刷機による無版印刷を行うことができないので、そのまま印刷すると意匠性を損なうことになる。このため、図3に示すように、木質薄板1を電子印刷機4に送り込む前に、この木質薄板1の表面の凹み部2を顔料又は染料タイプのステインで着色5しておき、この凹み部2の着色によって電子印刷機4による印刷抜けを補正しておくものである。なお、凹み部2のみに対する着色手法としては、リバースコータ、ドクターブレード、ワイピングマシーン等の着色機械を用いて行われる。また、ステインは水系、溶剤系のどちらを使用してもよい。

こうして、凹み部2を着色された長尺シート状の木質薄板1を、図4に示すように、上記電子印刷機4に搬入、供給し、デジタル画像データによる木目柄3を木質薄板1の表面に直接、印刷する。

デジタル画像を用いた無版印刷法における電子印刷方式を実施するための上記電子印刷機4は、上述したように、レーザープリンター等の電気的にインク又はトナーをドラムに形成させたデジタル画像を一旦転写ドラムに転写し、さらに、この転写ドパムを被印刷体である木質薄板1の表面に接触させて該転写ドラム上の画像を木質薄板1上に転写させると共に、転写ドラムから木質薄板1の表面に木目柄3が転写印刷されている間に、デジタル画像データに基づいてこの転写ドラムの別な部分に新たな木目柄の模様を次々と連続的に形成していくように構成しており、グラビアオフセット印刷のような柄の繰り返しが生じなく、デジタル画像データによって得られた色彩や形状の異なった天然木目調の柄3を長尺シート状の木質薄板1の表面に連続的に印刷していくものである。

この電子印刷機4で使用されるインクは、通常、上記CMYKの4色のプロセスインク又はトナーであるが、場合によっては金色、銀色、パール等の特色のインク又はトナーを使用してもよい。

また、この電子印刷機4を用いて木質薄板1の表面に無版印刷を行う際に、木質薄板1の全面積に対するその印刷面積の割合(印画率)が5〜70%の範囲となるように印刷データを調節しておく必要がある。なんとなれば、上記印画率が5%より少ないと得られた木質化粧シートAのの木目柄3の印刷柄を認識することができず、また、逆に印画率が70%を超えると、木質薄板1を構成している突板の素材感が損なわれることになるからである。

なお、この木質薄板1を電子印刷機4に供する前に、或いは、該電子印刷機4によってその表面に木目柄3を印刷した後に、無色透明又は着色透明の浸透性樹脂液を木質薄板1の表面に塗布して浸透させることにより、木質薄板1を形成している突板が本来もっている濡れ状の艶を有する照り感や木質感を強調し、得られる木質化粧シートAの意匠性を向上させる。

木質薄板1の表面に浸透、硬化させる上記浸透性樹脂としては、フェノール樹脂、アルキド樹脂、アミノアルキド樹脂、ビニル樹脂、エポキシ樹脂、不飽和ポリエステル樹脂、ポリウレタン樹脂、ジアリルフタレート樹脂、メラミン樹脂、ユリア樹脂、酢酸ビニル系エマルジョン、アクリル系エマルジョン、スチレン・ブタジエン系エマルジョン等の合成樹脂、ボイル油、油ワニス等の油性塗料の中から適宜選んで単独又は混合して用い、この浸透性樹脂を希釈剤等で適当な粘度に調整したのち、ロールコータ、グラビアコータ、リバースコータ、ナイフコータ、フローコータ、スプレー等を用いて該浸透性樹脂液を木質薄板1の表面に塗布、浸透させるものである。

木質薄板1の表面に対する上記電子印刷機4による印刷後には、その印刷の保護層として、例えばフェノール樹脂系塗料、アルキド樹脂系塗料、アミノアルキド樹脂系塗料、ビニル樹脂系塗料、アクリル樹脂系塗料、エポキシ樹脂系塗料、不飽和ポリエステル樹脂系塗料、ポリウレタン樹脂塗料、フッソ樹脂塗料、合成樹脂塗料エマルジョン、ラッカー、油性塗料等の公知の塗料を塗布し、硬化させることによって透明な保護層6を形成する(図5参照)。なお、こうして得られた木質化粧シートAを床材基板の表面に貼着して床材用途とする場合には、耐磨耗性、耐擦傷性を向上させるために、上記保護層6を形成する塗料にアルミナ粒子等の減摩材を添加しておく。

【実施例】
次ぎに、本発明の具体的な実施例を示すと、まず、厚さ0.20mm、幅300mm のアユースの集成突板をフィンガージョイントにより縦継ぎして長尺帯状の連続シート状木質薄板を作製した後、この連続シート状木質薄板の裏面に酢酸ビニル系接着剤を介してポリエステル系不織布を裏打ちすることによってシート状基材を作製した。次いで、この長尺帯状のシート基材の表面にブラウン色の溶剤系ワイピングステインをスポンジロールによって塗布した後、リバースコータで基材表面を掻き取って突板の導管部分を着色した。

一方、ウオルナット柾目板とオーク柾目板のそれぞれを原稿としてこれらの板の表面をカラースキャナで読み取り、CMYKの4色のプロセスカラーに分解された情報をもったデジタル画像データを得た。次いで、画像処理ソフトを用いてこのデジタル画像データの色の調整、欠点等の不要箇所の除去等の補正を行った後、引き続いて印刷した時に木目柄3の継ぎ目が分からなくするための柄の連続化処理を行い、エンドレスに連続したウォルナット柾目柄とオーク柾目柄それぞれの画像データを作製した。

そして、上記長尺シート状基材を電子印刷機に連続的に供給してこのシート状基材のワイピングした突板表面に上記画像データに基づいてCMYKの粉体トナーで最初の一定長さ部分にウォルナットの木目柄を印刷し、この部分に連続する次の一定長さ部分に上記ウォルナットの木目柄の印刷に連続したオークの木目柄を印刷し、さらに、これらのウォルナット木目柄やオークの木目柄の色濃度を濃くしたり薄くしたりした木目柄を一定長さ毎に連続させて印刷した。

しかるのち、このような木目柄を印刷している長尺シート状基材の突板表面に2液硬化型のウレタン樹脂を10g/m2 の割合で塗布して浸透、硬化させることにより、突板の照り感を強調させた。最後に、突板表面にUV硬化型アクリル系塗料を20g/m2 の割合で塗布し、UVを照射して該塗料を硬化させることにより表面保護層を形成してなる長尺の木質化粧シートAを得た。こうして得られた長尺の木質化粧シートAは、その連続した突板表面に一定の長さ毎に順次、その色合いや柄模様の異なった木目柄が全長に亘って連続してなる天然のウォルナットやオークに極めて近い外観を有していた。

【発明の効果】
以上のように本発明の木質化粧シートによれば、請求項1に記載したように、導管等の凹み部を着色している木質薄板の表面に、デジタル画像を用いた無版印刷法における電子印刷方式による木目柄印刷を施してなるものであるから、木目薄板の表面の導管等の凹み部が着色されているので、該木質薄板の表面に印刷された木目柄に立体感を付与することができ、その上、この木質薄板の表面に印刷された木目柄は、デジタル画像を用いた無版印刷法における電子印刷方式によって印刷された柄模様であるから、天然木目と同様な精緻にして美麗な木目柄を呈して木質薄板の上記着色導管部分と良く調和し、意匠的にも優れた外観を呈するものである。

また、上記木質化粧シートの製造方法は、請求項5に記載したように、まず、木質薄板の表面における導管等の凹み部を着色するので、無版印刷法における電子印刷方式によって印刷することができない木質薄板の表面の凹み部をその着色によって現出させることができ、しかるのち、木質薄板の表面を電子印刷方式によって直接、木目柄印刷を施すので、この木目柄印刷と上記導管部分等の着色凹み部分とによって天然木目調の優れた外観を呈する木質化粧シートを能率よく且つ経済的に製造することができ、しかも、木質薄板の表面に直接印刷するものであるから、一旦シートに印刷してそれを基材に貼り合わせるといった作業が不要となり、工程が簡略化してコストの削減を図ることができ、且つ電子印刷法というデジタル印刷機の中では最も早い印刷方式であるために多量生産に適するものである。

その上、上記デジタル画像を用いた無版印刷法における電子印刷方式によれば、グラビアオフセット印刷のような柄の繰り返しが生じなく、デジタル画像データによって得られた色彩や形状の異なった柄模様を次々と転写印刷することができ、従って、顧客の要望の多様化に応じて個別に色柄を変えた小ロットの製品であっても迅速に能率よく且つ安価に生産することができる。
