【発明の属する技術分野】
本発明は、住宅等の建築物の内装材や建具、家具什器類、住設機器や家電製品の外装材等として使用される化粧シート及びそれを用いた化粧材に関するものであり、さらに詳しくは、例えば浴室や厨房等の様に、水(冷水又は温水)や湿気(水蒸気)に曝される部位に特に好適な、耐水性、耐湿性を含む耐久性に優れた化粧シート及び化粧材に関するものである。

【従来の技術】
従来、例えば電気冷蔵庫の外装やユニットバスの内装等に用いられる化粧鋼板用の化粧シートとして、不透明な着色ポリオレフィン系樹脂フィルム等からなる基材シート上に、印刷等による絵柄層を介して、二軸延伸ポリエステル系樹脂フィルム等からなる透明熱可塑性樹脂層を積層してなる化粧シートが、広く用いられている(特開昭63−280627号、特開平10−166499号、特開平10−258488号等)。

しかし、係る化粧シートを用いた化粧鋼板は、ポリエステル系樹脂フィルムに透湿性があるため、入浴中は浴槽の湯やシャワーの温水等により高温高湿状態となる浴室内装や、水道水や湯沸器の温水の飛散、煮炊き鍋からの湯気や吹きこぼれの熱湯などに曝される厨房、寒冷時に表面に結露する窓廻りや外壁近傍部位などにおいては、長年に亘る使用中に、これらの水分(水蒸気を含む)がポリエステル系樹脂フィルム中を透過して、基材シートのポリオレフィン系樹脂中に溜まり、これがポリオレフィン系樹脂の劣化を促進するために、早い時には2〜3年程度の使用で、積層界面での剥離や化粧面の膨れなどが発生する場合があった。

そして、基材シートの劣化がさらに進行すると、水分が基材シート中を透過して、化粧材用基材である鋼板の表面に到達し、鋼板面の亜鉛メッキ層が溶出し防錆塗料が劣化して鋼板が腐蝕し、発生した錆が化粧面に浮いてきて意匠性を悪化させる場合もあるという問題があった。

係る問題は上記した化粧鋼板の例に留まるものではなく、例えばセメント板等の無機質系基材を用いた化粧材では基材中のアルカリ成分、合板、木質繊維板又はパーティクルボード等の木質系基材を用いた化粧材では木材中に含まれるテルペン類等の樹脂分(ヤニ)が、それぞれ水分により溶出して化粧面に浮き出し、白華や染み等として意匠性を損なう場合がある。

また、木質系基材の場合には、基材中に水分が蓄積すると腐蝕の問題もある。さらに、用途等によっては化粧シートの基材シートとして紙が用いられる場合もあるが、この紙も水分の存在下では劣化が促進されるので、経時により化粧材の表面強度が低下するという問題がある。

【発明が解決しようとする課題】
本発明は、従来の技術における上記したような問題点に鑑みてなされたものであって、水に濡れたり高湿度にさらされたりすることのある部位に使用されても、水分の作用による劣化や腐蝕による層間剥離や膨れ、変色等を発生しにくい、耐水性、耐湿性、耐久性に優れた化粧シート及び化粧材を提供することを目的とする。

【課題を解決するための手段】
本発明の化粧シートは、少なくとも1層の熱可塑性樹脂層を有し、そのうち少なくとも最表面の熱可塑性樹脂層が透明熱可塑性樹脂層である化粧シートにおいて、該最表面の透明熱可塑性樹脂層よりも裏面側に、該最表面の透明熱可塑性樹脂層よりも低透湿性の透明な透湿防止層が設けられていることを特徴とするものである。

【発明の実施の形態】
本発明の化粧シートは、図1〜図4に示す様に、少なくとも1層の透明な熱可塑性樹脂層1と、該透明な熱可塑性樹脂層1よりも裏面側に設けられた、該透明な熱可塑性樹脂層1よりも低透湿度の透明な透湿防止層2とを、少なくとも具備して構成されるものである。但し、本発明において透明とは、意匠性を阻害しない範囲において、半透明や着色透明を含むものとする。この化粧シートには、意匠性の付与のために、絵柄層3が設けられるのが一般的である。

図1に示した化粧シートは、1層の透明な熱可塑性樹脂層1の裏面に、透明な透湿防止層2、絵柄層3及び隠蔽層4が設けられた、いわゆる単層裏刷り型の化粧シートである。隠蔽層4は、隠蔽性が必要な場合に設けられるもので、必要がなければ省略しても構わない。

透明な透湿防止層2は、絵柄層3又は隠蔽層4の裏面に設けることも可能である。しかし、絵柄層3や隠蔽層4を構成する印刷インキ又は塗料のバインダー樹脂の水分による劣化を防止することや、後述する様に透明な透湿防止層2を真空製膜法により形成する場合における製膜性(亀裂やピンホールの発生の防止)を考慮すれば、透明な透湿防止層2は、透明な熱可塑性樹脂層1の裏面に直接(但し、後述する様に、アンカー層を介する場合を含む。以下同じ)設けることが望ましい。

図2及び図3に示した化粧シートは、基材シート6上に絵柄層3等を介して透明な熱可塑性樹脂層1が設けられた、いわゆる複層型の化粧シートである。絵柄層3は、透明な熱可塑性樹脂層1の裏面に設けられていても良い(図2)し、基材シート1の表面に設けられていても良い(図3)。そして、基材シート6と透明な熱可塑性樹脂層1とは、必要に応じて適宜の接着剤層5を介して、絵柄層3を挟んで積層接着される。

基材シート6は、化粧材用基材の表面の色ムラや欠陥を隠蔽できるように、不透明なものが用いられる場合が多いが、化粧材用基材の表面質感を活かしたい場合等には、透明なもの、例えば透明な熱可塑性樹脂フィルムが用いられることもある。いずれの場合にも、係る複層型の化粧シートにあっては、基材シート6を水分の影響から保護するため、透明な透湿防止層2は、基材シート6と最表面の透明な熱可塑性樹脂層1との間に設けることが望ましく、さらに、絵柄層3や接着剤層5の保護を考慮すれば、最表面の透明な熱可塑性樹脂層1の裏面に直接設けられていることが最も望ましい。

複層型の化粧シートの中には、上記した2層型のほか、図4に示す様に、基材シート6と最表面の透明な熱可塑性樹脂層1との間に、透明又は不透明の中間層7が設けられた、3層型のものもある(特開2000−301682号等)。中間層7が不透明である場合には、絵柄層3は中間層7と透明な熱可塑性樹脂層1との間に設けられ、中間層7が透明である場合には、絵柄層3は、基材シート6と中間層7との間と、中間層7と最表面の透明な熱可塑性樹脂層1との間との一方又は両方に設けられる。そして、係る3層型の化粧シートにあっても、中間層7の保護を併せて考慮すれば、透明な透湿防止層2は、最表面の透明な熱可塑性樹脂層1の裏面に直接設けられていることが最も望ましい。

以上のほか、必要に応じて、最表面の透明な熱可塑性樹脂層1の表面に、保護コート層や艶調整層、表面絵柄層等が適宜設けられていたり、エンボス加工やワイピング処理等が施されていたり、隠蔽層4の裏面にプライマー層が設けられていたりしても、勿論構わない。

本発明において、最表面の透明な熱可塑性樹脂層1を構成する熱可塑性樹脂の種類には特に制限はなく、例えばポリエチレン、ポリプロピレン等のポリオレフィン系樹脂や、ポリエチレンテレフタレート、ポリブチレンテレフタレート、ポリエチレンナフタレート、ポリアリレート、ポリカーボネート等のポリエステル系樹脂、ポリメチルメタクリレート等のアクリル系樹脂、ポリスチレン、ABS等のスチレン系樹脂、6−ナイロン、6,6−ナイロン等のポリアミド系樹脂、ポリフッ化ビニル、ポリフッ化ビニリデン、エチレン−テトラフルオロエチレン共重合体、エチレン−パーフルオロビニルエーテル共重合体等のフッ素系樹脂等から任意に選択して用いることができる。

但し、最表面の透明な熱可塑性樹脂層1自体が水分の作用を受けて(或いは、水分と紫外線等との相乗作用により)劣化することがあっては、本発明の目的を十分に達成することは困難であるから、係る劣化に強い熱可塑性樹脂を選択すべきである。具体的には、上記した各種の樹脂の中ではポリエステル系樹脂、アクリル系樹脂、フッ素系樹脂などが好適である。例えば、家電品用や浴室内装用等の化粧鋼板用途には、鮮映性や表面硬度なども考慮すれば、二軸延伸ポリエチレンテレフタレートフィルム等のポリエステル系樹脂を、最も好適に使用することができる。最表面の透明な熱可塑性樹脂層1の厚さは、通常20〜200μm程度の範囲内で適宜設計される。

透明な透湿防止層2は、少なくとも最表面の透明な熱可塑性樹脂層1よりも低透湿度の透明な材質であれば良く、有機物、無機物のいずれであっても良いが、透湿度の面からは無機物を使用することが有利である。係る無機物として具体的には、例えば酸化珪素、酸化マグネシウム、酸化アルミニウム、酸化ジルコニウム等の酸化物や、窒化硼素、窒化硅素、窒化アルミニウム等の窒化物、ガラス(珪酸塩)、ダイヤモンド(炭素)等を、いずれか単独で若しくは適宜混合して使用することができる。本発明者らの試作検討によれば、透明性、透湿防止性、可撓性、製膜性などの面で、酸化珪素又は酸化マグネシウムを使用した場合に良好な結果が得られている。

透明な透湿防止層2の形成方法は特に限定されないが、無機物であれば、熱可塑性樹脂シート等の表面が平滑な支持体の片面に、例えば真空蒸着法、スパッタリング法、イオンプレーティング法、化学気相蒸着法(CVD法)等の真空製膜法によって、薄膜状に製膜するのが一般的である。このほか、可能な場合には、ゾル−ゲル法等の塗布法によっても勿論構わない。上記した酸化珪素、酸化マグネシウム又は酸化アルミニウムの場合には、巻取式真空蒸着機を使用した通常の真空蒸着法により、良好な薄膜を高速度で効率的に製膜可能である。

無機物の薄膜からなる透明な透湿防止層2の厚さは、薄すぎるとピンホールが多いために十分な透湿防止効果が得られず、一方逆に厚すぎても、製膜時の内部応力のために、又は可撓性の低下のために、亀裂や剥離が発生して、透湿防止効果が損なわれる危険があるので、係る観点から一般的には30〜200nm程度、更に好ましくは50〜80nm程度とするのが良い。

上記真空製膜法において、無機物と熱可塑性樹脂との親和性は一般にあまり高くなく、熱可塑性樹脂層の表面に直接(アンカー層を介さずに)製膜したのでは、良好な密着性が得られない場合が少なくない。そこで、熱可塑性樹脂層の表面に予め、製膜する無機物との親和性に優れた樹脂組成物からなるアンカー層を塗布形成しておき、該アンカー層面に無機物を製膜するのが一般的である。本発明においても勿論、この手法を採用することができる。但し、本発明においては説明の都合上、特にことわりのない限り、透湿防止層2を熱可塑性樹脂層の表面(裏面)に直接設けるとは、アンカー層を介する場合を含むものとする。これは、両者の間にアンカー層以外の他の層、例えば他の熱可塑性樹脂層や絵柄層等、を介する場合と区別するためである。

また、真空製膜法等によって形成された無機物の薄膜の表面は一般に、化粧シートにおける絵柄層3や接着剤層4、8に用いられる一般的な印刷インキや接着剤との親和性があまり高くなく、この表面に直接、絵柄層3を印刷形成したり、接着剤層4、8を介して他の層と積層したりしても、良好な密着性が得られない場合が少なくない。この様な場合には、透湿防止層2の印刷又は接着面に、透湿防止層2の構成材料との親和性に優れた樹脂組成物からなるプライマー層を設けることによって、密着性を改善することができる。

本発明の化粧シートが十分にその効果を発揮するためには、透湿防止層2の透湿度が重要なポイントになる。最表面の透明な熱可塑性樹脂層1を構成する熱可塑性樹脂フィルム等の透湿度は、樹脂の種類や厚さにもよるが一般に数十乃至数百g/m2・24h(但し、測定方法はJIS Z 0208、40℃90%RH(条件B)による。以下同じ)程度であるから、透湿防止層2の透湿度は少なくともこれより十分に低くなるように設計する必要がある。十分な効果を得るためには一般に、0.1〜4.0g/m2・24h程度の範囲内とすることが望ましく、0.1〜1.0g/m2・24h程度の範囲内であればさらに望ましい。

なお、透湿防止層2が真空蒸着法等によって形成された薄膜である場合には、透湿防止層2の単独での透湿度を測定することは事実上不可能であるが、透湿防止層2の透湿度が上記の通り一般的な熱可塑性樹脂フィルムよりも十分に低い場合には、透湿防止層2の形成用の支持体である熱可塑性樹脂フィルムとの積層体の透湿度の評価で代用すればよい。すなわち、例えば透湿防止層2を最表面の透明な熱可塑性樹脂層1の裏面に直接設ける場合には、両者の積層体の透湿度が0.1〜4.0g/m2・24h程度、さらに望ましくは0.1〜1.0g/m2・24h程度の範囲内となるように、透湿防止層2の材質及び厚さを設計することが望ましい。

絵柄層3や隠蔽層4は、通常の化粧シートの場合と同様、通常の印刷インキ又は塗料を使用して、例えばグラビア印刷法、オフセット印刷法、スクリーン印刷法等の印刷法や、グラビアコート法、ロールコート法、ナイフコート法、リップコート法、スプレーコート法等の塗工法などによって形成すれば良い。接着剤層4、8も通常の化粧シートの場合と同様であり、被接着体の材質や接着方法にもよるが、例えばウレタン系又はポリエステル系等のドライラミネート接着剤や、エチレン−酢酸ビニル共重合体系、アクリル系、ポリエステル系、ポリアミド系等の感熱接着剤(ホットメルト接着剤)等が一般的である。

基材シート6や中間層7の材質も、本発明において特に限定されるものではなく、例えば紙や織布、不織布等の繊維質シートや、前述した最表面の熱可塑性樹脂層1の構成材料として例示したものと同様の各種熱可塑性樹脂からなるフィルム又はシート、アルミニウム箔等の金属箔、木材を薄く切削した突板等から任意に選択して使用することができる。これらの層は、透湿防止層2よりも裏面側にある限り、該透湿防止層2によって表面からの水分の侵入が遮断されて、水分の作用による劣化や腐蝕から保護されているので、特に耐水性や耐湿性に優れた材質に限定されることはない。例えば、家電品用や浴室内装用等の化粧鋼板用途の化粧シートの場合には、従来の同用途の化粧シートにおけると同様、基材シート6としてポリオレフィン系樹脂からなるフィルム乃至シートを採用することができ、中間層7を設ける場合もこれと同様である。基材シート6や中間層7の厚さは特に限定されないが、一般的には50〜200μm程度の範囲内で適宜設計される。

この様に、本発明の化粧シートは、少なくとも最表面の透明な熱可塑性樹脂層1よりも裏面側に、低透湿性の透湿防止層2を設けたことにより、化粧シートの表面から透湿防止層2の裏面側への水分(湿気)の浸透が防止され、透湿防止層2より裏面側に配置された構成材料の水分の作用による劣化や腐蝕が防止されることにより、表面が水に濡れたり高湿度に曝されたりすることのある用途に使用されても、透湿防止層2より裏面側の構成材料の劣化や腐蝕による密着性の低下(剥離、膨れ)や変色等が防止され、耐水性、耐湿性を含む耐久性に優れたものとなっている。

ちなみに、化粧シートにおける最表面に酸化珪素等の無機物の蒸着層を設けた化粧シートは、既に知られている(特開平5−16285号等)。この化粧シートは表面の耐摩耗性や耐傷付き性の向上を目的としたものであるが、この化粧シートにおける無機物の蒸着層には透湿防止層としての効果もあるので、本発明の化粧シートと同様の効果が期待できる。しかしながら、無機物の蒸着層が最表面に存在すると、化粧材として使用中に人体又は器物と衝突したり摩擦したりすることにより、無機物の蒸着層に亀裂や剥離等の傷付きが発生し易く、こうして一旦亀裂や剥離が発生すると、そこから水分が化粧シートの内部に侵入してしまう。これに対し、本発明の化粧シートは、透湿防止層2は最表面の透明な熱可塑性樹脂層1よりも裏面側に設けられているので、該透明な熱可塑性樹脂層1が保護層となって透湿防止層2の亀裂や剥離等の傷付きを防止し、優れた耐水性や耐湿性を長期に亘り維持することができる。

本発明の化粧シートは、通常の化粧シートと同様、各種の化粧材用基材の表面に貼着して化粧材として使用することができる。化粧材用基材の種類は特に限定されないが、例えば鋼板等の金属系基材を使用した場合には、化粧シートの表面から浸透した水分によって腐蝕したり、該腐蝕によって生じた錆が化粧面に浮き出て意匠性を減殺したりする現象が防止される。また、例えばセメント板等のアルカリ成分を含む無機質系基材を使用した場合には、化粧シートの表面から浸透した水分によって該アルカリ成分が溶け出して化粧面に白華を生じて意匠性を減殺する現象が防止される。また、例えば合板、木質繊維板又はパーティクルボード等の木質系基材を使用した場合には、化粧シートの表面から浸透した水分によって腐蝕したり、木質系基材に含まれる樹脂分(ヤニ)が溶け出して化粧面に染みを生じて意匠性を減殺する現象が防止される。

【実施例】
実施例1
厚さ25μm、透湿度23g/m2・24hの透明ポリエチレンテレフタレートフィルムの片面に、透湿防止層として酸化珪素を真空蒸着法により厚さ約60nmの薄膜状に形成した。この蒸着フィルムの透湿度は0.8g/m2・24hであった。この蒸着フィルムの蒸着面に、ウレタン樹脂系インキにより絵柄層を施し、該絵柄層面に、2液硬化型ウレタン系接着剤を介して、厚さ120μmの不透明ポリオレフィン系樹脂シートをドライラミネート法により接着積層して、本発明の化粧シートを作製した。

上記各化粧シートを常法で亜鉛メッキ鋼板に積層して化粧鋼板を作製し、煮沸試験(煮沸8時間/乾燥16時間/)30サイクル後に化粧面の膨れを目視にて評価した。さらに化粧鋼板断面を確認し鉄層に達するシート層の劣化・メッキ層の腐蝕の有無を確認した。その結果を下表に示す。

【発明の効果】
以上に詳細に説明したとおり、本発明の化粧シート及び化粧材は、最表面の透明な熱可塑性樹脂層の裏面側に、該層よりも低透湿性の透明な透湿防止層を設けたことにより、表面が水に濡れたり高湿度雰囲気に曝されたりすることのある用途や部位に使用しても、表面からの水分の透過が透湿防止層によって妨げられ、透湿防止層よりも裏面側の層に水分が到達しにくいので、これらの層の水分の作用による劣化や腐蝕が防止され、層間剥離や膨れ、変色(錆の浮き、白華、染み)等が発生しにくい、耐水性及び耐湿性を含む耐久性に優れたものである。
