従来から、例えば磁石材料,水素吸蔵合金などの粉末製造用素材となる金属薄帯を製造するための急冷鋳造装置が知られている。
この一例を図5に基づいて説明すると、51は溶解炉であって、この溶解炉51にて原料金属が溶解され、溶湯52は桶53によりタンディッシュ54に導かれて一時的に貯湯される。タンディッシュ54内の溶湯52は、溶湯流出口55で回転する水冷ロール56によって掻き上げられ、薄い膜となって水冷ロール56に付着し連れ回される。このため、水冷ロール56に付着した溶湯52は、連れ回される途中で急冷されて凝固し、金属薄帯57となって回収箱58に回収される。そして、これらの一連の工程は、大型の真空槽59内で行われている(この類似構造は、例えば特開2001−96342号公報に示されているものがある)。

【発明が解決しようとする課題】
ところで、上述した急冷鋳造装置では、溶解炉51、桶53及びタンディッシュ54において、溶湯52の触れる部位が、溶湯52との反応を抑制するような耐火物で構成されている。このような耐火物は、溶湯52との接触により水を主とする放出ガスを多く発生し、真空槽59内の水分濃度を上昇させるものである。
このため、放出ガスが直接溶湯52に混入したり、溶湯52の酸素濃度を高めたりしてしまい、高純度化が求められる傾向にある金属薄帯57の酸素濃度が所望の値より高くなるという問題がある。
この発明は上記の事情に鑑みてなされたものであり、溶湯が汚染されることなく、高純度の金属薄帯を製造する急冷鋳造装置を提供することを目的とする。

【課題を解決するための手段】
上記課題の解決手段として、以下の発明を採用した。
請求項1に係る発明は、インゴット引き抜き機構を有する溶解炉と、該溶解炉内の上方に設けられ、溶湯に接触して金属薄帯を製造する冷却手段と、前記溶解炉及び冷却手段を収容する真空槽とを備えていることを特徴とする急冷鋳造装置を提供するものである。
この急冷鋳造装置によれば、真空槽内において、溶解炉で原料金属の溶解を行いながら溶湯を下方に引き抜き、大型のインゴットを生成した後、そのインゴットを再度溶解しながら上昇させ、上方の冷却手段に接触させて金属薄帯を製造することができる。

【発明の実施の形態】
以下、この発明に係る急冷鋳造装置の一実施形態を、図面に基づいて説明する。
図1に示す急冷鋳造装置1は、例えばステンレス鋼からなる真空槽2内であって、その右側に引き抜き型のコールドクルーシブル溶解炉(以下、C/C溶解炉ということがある)3が設けられ、このC/C溶解炉3の直上にあたる真空槽2の上壁4を上方に突出させて形成された空間5に、C/C溶解炉3内の溶湯6に接触して金属薄帯7を製造する水冷ロール(冷却手段)8を有する水冷ロールユニット9が設けられている。

また、誘導加熱コイル12は、サーボモータや油圧シリンダ等を用いた図示しない昇降装置により昇降可能とされおり、原料金属溶解時には、図2に示すように、炉本体11の上端部開口22から離れ、炉本体11の中腹位置に移動して加熱効率を高めるようにしている。そして、金属薄帯7製造時には、図1に示すように、炉本体11の上端部開口22の周囲に移動し、インゴット20の上端部、つまり水冷ロール8との接触部近傍を加熱するようにしている。

真空槽2は、その内面が電界研磨又は化学研磨等により極めて平滑に処理されており、内面に吸着する気体分子が少なくされている。ここで、C/C溶解炉3の炉本体11及び誘導加熱コイル12等も同様の研磨が行われており、また、真空槽2内の配線物に絶縁被膜のない裸導線(何れも図示略)を使用する等、真空槽2内の各要素は、真空排気時の放出ガス等を抑えるように構成されている。従って、真空槽2内に放出される放出ガス等は極めて微量となるため、真空槽2内を、通常より低い10−5Pa以下の超高真空とすることが可能となっている。

次に、作用について説明する。
先ず、真空槽2を高清浄な溶解雰囲気、つまり、超高真空の雰囲気、又は超高真空に排気後、高純度アルゴンガスや高純度水素ガス等の任意の不活性ガスを導入した雰囲気にすると共に、図示しない材料投入手段からC/C溶解炉3内に塊状や粉状等の原料金属を投入する。この時、誘導加熱コイル12は炉本体11の中腹位置に配置され、引き抜き部材18は誘導加熱コイル12に対応した位置に配置されている。また、水冷ロールユニット9は、炉本体11の上端部開口22から離れた位置に移動されている。

次いで、引き抜き部材18を任意の速度で下降させ、誘導加熱コイル12の加熱範囲から溶湯6を離すことによって、溶湯6が炉本体11の内径と同一径の円柱状に連続的に凝固して、高純度で均質な組成のインゴット20が生成されていく。

上述した実施形態によれば、真空槽2内でコールドクルーシブル溶解炉3を用いて高純度なインゴット20を生成すると共に、コールドクルーシブル溶解炉3の誘導加熱コイル12を炉本体11の上端部開口22の周囲まで移動させて、水冷ロール8による金属薄帯7製造時の加熱コイルとしても利用することが可能となり、一つの誘導加熱コイル12を有効利用して装置自体を合理化することができる。また、誘導加熱コイル12を各工程に適した位置に移動させることで、加熱効率を高め、使用電力を抑えることができる。
特に、真空槽2が10−5Pa以下の超高真空とすることが可能なため、超高純度な溶湯6及びインゴット20が生成でき、最終的に製造される金属薄帯7の不純物濃度を10ppm以下に抑えることができる。
また、大型に生成されたインゴット20を用いて金属薄帯7の製造を行うため、一度の工程で十分な量の金属薄帯7を得ることができ、生産効率を高めることができる。

そして、溶湯6生成後、図4に示すように、誘導加熱コイル12を炉本体11の上端部開口22の周囲に配置すると共に、炉底32を任意の速度で上昇させ、炉本体11の上端部開口22から突出させることで、その上方に設けられた水冷ロール8に接触させる。水冷ロール8の外周面に接触した溶湯6は、急冷されて金属薄帯7となり、放物線を描くように回収箱10に回収されていく。
そして、最初に投入された原料金属が少なくなった後、炉底32を下降させると共に水冷ロールユニット9を移動させ、図示しない材料投入口からC/C溶解炉3内に再度原料金属を投入する。その後、上記工程を繰り返しながら、連続的に金属薄帯7を製造していく。

【発明の効果】
本発明の急冷鋳造装置によれば、以下の効果が得られる。
(1) 真空槽内において大型インゴットを生成し、そのインゴットを再度溶解しながら金属薄帯を製造することができるため、一度の工程で十分な量の金属薄帯を得ることができ、生産効率を高めることができる。
(2) 真空槽内において溶解炉で原料金属を溶解し、その溶湯を上昇させて金属薄帯を製造することができるため、原料金属の投入及び溶解を繰り返すことで連続して金属薄帯を得ることができ、生産性を高めることができる。
(3) 誘導加熱コイルを原料金属溶解時及び金属薄帯製造時の各々適した位置に移動することができるため、誘導加熱コイルを効率的に利用して装置自体の合理化を図ると共に交流電力の消費量を抑えることができる。
また、コールドクルーシブル溶解炉により溶湯が汚染されずに十分撹拌できると共に、溶湯を上昇させ冷却ロールに接触させて金属薄帯を製造することができるため、均質な組成で且つ高純度な金属薄帯を製造できる。
更に、放出ガスの発生をなくして真空槽内の雰囲気を高清浄な状態に保つことができるため、金属薄帯の汚染を防止することができる。
(4)真空槽内をより高清浄な溶解雰囲気とすることができ、溶湯が汚染されることをより一層抑えることができるため、均質な組成で且つより一層高純度な金属薄帯を製造できる。
