【発明の属する技術分野】
本発明は、複数種の活物質を有する正極活物質を含有する正極と、負極と、非水電解質とを備え、電池特性が大幅に改良された非水電解質電池に関する。

【従来の技術】
近年においては、例えばノート型パーソナルコンピュータ、携帯型電話機、カメラ一体型VTR(video tape recorder)等の電子機器の電源として、軽量で高エネルギー密度な二次電池の開発が進められている。この高いエネルギー密度を有する二次電池としては、例えば鉛電池、ニッケルカドミウム電池、ニッケル水素電池等よりも大きなエネルギー密度を有するリチウムイオン二次電池がある。

このリチウムイオン二次電池は、負極に例えば黒鉛等の炭素材の層間にリチウムイオンをインターカレーションさせることが可能な炭素質材料等の負極活物質を用い、正極に結晶構造が安定していて電池容量を大きくできるリチウム・コバルト複合酸化物といった正極活物質を用いている。

具体的に、このリチウムイオン二次電池は、銅箔等からなる負極集電体上に負極活物質を含有する負極合剤層が形成された帯状の負極と、アルミニウム箔等からなる正極集電体上に正極活物質を含有する正極合剤層が形成された帯状の正極とがセパレータを介して密着状態で巻回された電池素子と、電解質塩を非水溶媒に溶解させた非水電解液とが外装缶等に一括して封入された構造となっている。

そして、このリチウムイオン二次電池では、負極と正極との間を、非水電解液がリチウムイオンを移動させることで充放電を繰り返し行うことが可能となる。

【発明が解決しようとする課題】
しかしながら、このリチウムイオン二次電池では、リチウム・コバルト複合酸化物を正極活物質に用いた正極側の放電終止電圧が高く、放電時に負極側の電位が高くなることから、例えば過放電状態に陥った場合、負極が負極集電体に用いている銅の溶解電位に達してしまい負極集電体が溶解して電池特性が低下する問題がある。

そこで、本発明は、このような従来の実情に鑑みて提案されたものであり、過放電状態に陥った際の負極の劣化を抑え、優れた電池特性を備える非水電解質電池を提供することを目的としている。

【課題を解決するための手段】
本発明に係る非水電解質電池は、正極に、Al、Mg、Mnといった置換元素が導入されたコバルト系のリチウム遷移金属複合酸化物である第1の活物質と、Al、Mg、Mnといった置換元素が導入されたニッケル・コバルト系のリチウム遷移金属複合酸化物である第2の活物質とを含有する正極活物質を用いることにより、過放電状態に陥っても負極の劣化が無く、優れた電池特性を有するものである。

すなわち、本発明に係る非水電解質電池は、正極集電体上に、正極活物質を含有する正極合剤層を備える正極と、負極集電体上に、負極活物質を含有する負極合剤層を備える負極と、非水溶媒と電解質塩とを含有する非水電解質とを有し、正極合剤層に、正極活物質として化学式LixCo1−yMyO2(式中MはAl、Mg、Mnのうちの何れかであり、0<x≦1であり、0<y≦0.5である。)で示す第1の活物質と、化学式LixNi1−zCozMyO2(式中MはAl、Mg、Mnのうちの何れかであり、0<x≦1であり、0<y≦0.5であり、0<z≦0.5である。)で示す第2の活物質とを含有し、正極活物質中に、第2の活物質が0.1重量%以上、50重量%以下の範囲で含有されていることを特徴としている。

この非水電解質電池では、正極に含有されるコバルト系の第1の活物質が正極合剤層の密度を向上させて電池容量を大きくし、ニッケル・コバルト系の第2の活物質が正極側の放電終止電圧を低くし、過放電時に負極側の電位を低く抑えて負極が負極集電体の溶解電位に到達することを防止する。

また、この非水電解質電池では、正極に含有される第1の活物質及び第2の活物質に、Al、Mg、Mnといった置換元素が導入されていることから、第1の活物質及び第2の活物質の結晶構造が安定し、過放電状態に陥った際でもこれら正極活物質の結晶構造の劣化が抑えられて電池特性の低下が抑制される。

【発明の実施の形態】
以下、本発明を適用した非水電解質電池について説明する。この非水電解質電池としてリチウムイオン二次電池(以下、電池と記す。)の一構成例を図1に示す。この電池1は、発電要素となる電池素子2が外装缶3内部に非水電解液4と一緒に封入された構造となっている。

電池素子2は、帯状の正極5と、帯状の負極6とが、帯状のセパレータ7を介して密着状態で巻回された構成となっている。

正極5は、正極集電体8上に、正極活物質を含有する正極合剤層9が形成されている。正極5には、正極端子10が正極集電体8の所定の位置に、正極集電体8の幅方向の一方端部から突出するように接続されている。この正極端子10には、例えばアルミニウム等からなる短冊状金属片等を用いる。

この正極5においては、正極活物質として、例えば化学式LixCo1−yMyO2(式中MはAl、Mg、Mnのうちの何れかであり、0<x≦1であり、0<y≦0.5である。)で示されるコバルト系のリチウム遷移金属複合酸化物といった第1の活物質と、化学式LixNi1−zCozMyO2(式中MはAl、Mg、Mnのうちの何れかであり、0<x≦1であり、0<y≦0.5であり、0<z≦0.5である。)で示されるニッケル・コバルト系のリチウム遷移金属複合酸化物といった第2の活物質とを混合させて用いる。

具体的に、第1の活物質としては、例えばLiCo0.97Al0.01Mg0.02O2、LiCo0.98Al0.01Mg0.01O2、LiCo0.98Mn0.02O2等が挙げられ、これらのうち何れか一種以上を用いる。第2の活物質としては、例えばLiNi0.8Co0.15Al0.05O2、LiNi0.8Co0.15Mg0.05O2、LiNi0.8Co0.15Mn0.05O2等が挙げられ、これらのうち何れか一種以上を用いる。

そして、正極5においては、第1の活物質が、正極合剤層9の密度を向上させて電池容量を大きくさせるように作用する。また、正極5においては、第2の活物質が、電池1を充放電した際の放電終止電圧を低くすることで過放電時の負極6側の電位が高くなることを抑制し、従来のような過放電時に負極が銅の溶解電位にまで到達して負極集電体に用いた銅箔が溶解し、負極が劣化してしまうことを防止するように作用する。

また、正極5において、第1の活物質及び第2の活物質では、Al、Mg、Mnといった置換元素が導入されていることで結晶構造が安定し、電池1が過放電状態になっても結晶構造の劣化が抑えられ、電池特性の低下を抑制させる。

この正極5においては、正極活物質中に、第2の活物質が0.1重量%以上、50重量%以下の範囲で含有されている。正極活物質中に第2の活物質が0.1重量%よりも少なく含有された場合、第2の活物質の含有量が少なすぎることから、電池1が過放電状態に陥った際の負極6側の電位を抑制させることが困難となり、従来のように負極の負極集電体に用いた銅箔が溶解して電池特性が低下してしまう。

一方、正極活物質中に第2の活物質が50重量%よりも多く含有された場合、正極5に含有される第2の活物質が多すぎて、正極合剤層9の密度を向上させることが困難となり、電池容量が低下してしまう。また、この場合、第1の活物質に比べ、放電電位が比較的に低いニッケル・コバルト系の第2の活物質が多く含有されていることから、例えば電池1の終止電圧を3Vにして充放電した際に電池容量が小さくなってしまう。

したがって、正極5においては、正極活物質中に第2の活物質を0.1重量%以上、50重量%以下の範囲で含有させることにより、過放電状態に陥っても電池特性の劣化が無く、正極合剤層9の充填密度を適切にして電池容量の大きな電池1にできる。

そして、正極5では、上述した第1の活物質と第2の活物質との混合物に、例えばLiCoO2、LixMO2(xは0.5以上、1.1以下の範囲であり、MはNi、Mn以外の遷移金属のうち何れか一種以上である。)等の化学式で示されるリチウム複合酸化物等を含有させることも可能である。

また、正極5では、正極集電体8として例えば網状や箔状のアルミニウム等が用いられる。正極5においては、正極合剤層9に含有される結着剤として、この種の非水電解質電池に通常用いられている公知の樹脂材料を用いることができる。具体的には、結着剤として例えばポリフッ化ビニリデン等が挙げられる。また、正極5においては、正極合剤層9に含有される導電材として、この種の非水電解質電池に通常用いられている公知のものを用いることができる。具体的には、導電材として例えばカーボンブラック、グラファイト等が挙げられる。

負極6は、負極集電体11上に、負極活物質を含有する負極合剤層12が形成されている。負極6には、負極端子13が負極集電体10の所定の位置に、負極集電体10の幅方向の一方端部から突出するように接続されている。この負極端子13には、例えば銅やニッケル等からなる短冊状金属片等を用いる。

負極6において、負極活物質としては、リチウムのドープ/脱ドープが可能な材料であり、例えばリチウムと合金を形成することが可能な金属又はこの金属の化合物等が挙げられる。具体的には、例えば化学式DsEtLiu(Dはリチウムと化合可能な金属元素及び/又は半導体元素の一種以上であり、Eはリチウム及びD以外の金属元素及び/又は半導体元素の一種以上であり、sは0より大きく、t及びuは0以上である。)等化学式で示される化合物としてSiB4、SiB6、Mg2Si、Mg2Sn、Ni2Si、TiSi2、MoSi2、CoSi2、NiSi2、CaSi2、CrSi2、Cu5Si、FeSi2、MnSi2、NbSi2、TaSi2、VSi2、WSi2、ZnSi2等が挙げられ、これらのうち何れか一種以上を用いる。

負極6においては、上述した化合物の他に例えばリチウムイオンのドープ/脱ドープが可能な炭素質材料等を用いることができる。この炭素質材料としては、例えば人造黒鉛や天然黒鉛等の黒鉛類、難黒鉛化性炭素、熱分解炭素類、コークス類、ガラス状炭素繊維、有機高分子化合物焼成体、炭素繊維、活性炭、カーボンブラック類等が挙げられ、これらのうち何れか一種以上を用いる。また、これら炭素質材料のうちのコークス類とは、例えばピッチコークス、ニードルコークス、石油コークス等であり、有機高分子化合物焼成体とは、フェノール樹脂やフラン樹脂等の高分子材料を所定の温度で焼成して炭素化したものである。そして、これらの炭素質材料は、上述した化合物に一種以上を混合させて用いることもでき、この場合、炭素質材料は導電材としても機能することになる。

また、負極6においては、上述した化合物や炭素質材料の他に、負極活物質として例えばポリアセチレン、ポリピロール等の高分子、酸化鉄、酸化ルテニウム、酸化モリブデン、酸化スズ等の酸化物等を使用することも可能である。

負極6では、負極集電体11として例えば網状や箔状の銅等が用いられる。負極6においては、電池1が過放電状態になった場合でも、正極5に用いられる第2の活物質が電池1を充放電した際の正極5の放電終止電圧を低くして負極集電体11に用いた銅が溶け出す電位になることがなく、負極集電体11の溶解が防止されている。

負極6においては、負極合剤層12に含有される結着剤として、この種の非水電解質電池に通常用いられている公知の樹脂材料を用いることができる。具体的には、結着剤として例えばポリフッ化ビニリデン等が挙げられる。

電池素子2において、セパレータ7は、正極5と負極6とを離間させるものであり、この種の非水電解質電池の絶縁性多孔質膜として通常用いられている公知の材料を用いることができる。具体的には、例えばポリプロピレン、ポリエチレン等の高分子フィルムが用いられる。また、リチウムイオン伝導度とエネルギー密度との関係から、セパレータ7の厚みはできるだけ薄い方が好ましく、その厚みを30μm以下にして用いる。

外装缶3は、例えば有底筒状容器であり、底面が矩形状、扁平円状になっている。また、外装缶3は、負極6と導通する場合、例えば鉄、ステンレス、ニッケル等といった導電性金属で形成される。外装缶3は、例えば鉄等で形成された場合、その表面にはニッケルめっき等が施されることになる。

非水電解液4としては、例えば非水溶媒に電解質塩を溶解させた溶液等が用いられる。非水溶媒としては、例えば環状の炭酸エステル化合物、水素をハロゲン基やハロゲン化アクリル基で置換した環状炭酸エステル化合物や鎖状炭酸エステル化合物等を用いる。具体的には、非水溶媒としてプロピレンカーボネート、エチレンカーボネート、ジエチルカーボネート、ジメチルカーボネート、1,2−ジメトキシエタン、1,2−ジエトキシエタン、γ−ブチロラクトン、テトラヒドロフラン、2−メチルテトラヒドロフラン、1,3−ジオキソラン、4メチル1,3ジオキソラン、ジエチルエーテル、スルホラン、メチルスルホラン、アセトニトリル、プロピオニトリル、アニソール、酢酸エステル、酪酸エステル、プロピオン酸エステル等が挙げられ、これらのうち何れか一種以上を用いる。特に、非水溶媒としては、電圧安定性の点からプロピレンカーボネート、ビニレンカーボネート、ジメチルカーボネート、ジエチルカーボネート、ジプロピルカーボネートを使用する。

また、非水電解液4において、電解質塩には、例えばLiPF6、LiAsF6、LiBF4、LiClO4、LiCF3SO3、Li(CnF2n+1SO2)2、LiC4F9SO3等が挙げられ、これらのうち何れか一種以上を用いる。なお、電解質塩は、非水電解液4中に0.8モル/リットル〜2モル/リットルの範囲で含有させることにより非水電解液4のイオン導電性の高くすることができる。

以上のような構成の電池1は、次のようにして製造される。先ず、正極5を作製する。正極5を作製する際は、少なくとも第1の活物質と第2の活物質とを含む正極活物質と、導電材と、結着剤とを含有する正極合剤塗液を調製する。そして、この正極合剤塗液を例えばアルミニウム箔等からなる正極集電体8の両主面上に均一に塗布し、乾燥した後に、圧縮することで正極合剤層9を形成し、所定の寸法に裁断して所定の位置に正極端子10を例えば超音波溶接等で取り付ける。このようにして、長尺状の正極5が作製される。

次に、負極6を作製する。負極6を作製する際は、負極活物質と、結着剤とを含有する負極合剤塗液を調製し、この負極合剤塗液を例えば銅箔等からなる負極集電体11の両主面上に均一に塗布、乾燥した後に、圧縮することで負極合剤層12を形成し、所定の寸法に裁断して所定の位置に負極端子13を例えば超音波溶接等で取り付ける。このようにして、長尺状の負極6が作製される。

次に、以上のようにして得られて正極5と負極6とを、長尺状のセパレータ7を介して積層し、多数回捲回することにより電池素子2を作製する。このとき、電池素子2は、セパレータ8の幅方向の一端面から正極端子10が、他端面から負極端子13が突出するように捲回させた構成になっている。

次に、電池素子2の両端面に絶縁板14a、14bを設置し、さらに電池素子2を内側にニッケルメッキ等を施した鉄製の外装缶3に収納する。そして、負極6の集電をとるために、負極端子13の電池素子2より突出している部分を外装缶3の底部等に溶接する。これにより、外装缶3は、負極6と導通することとなり、電池1の外部負極となる。また、正極5の集電をとるために、正極端子10の電池素子2より突出している部分を電流遮断用薄板15に溶接することでこの電流遮断用薄板15を介して電池蓋16と電気的に接続する。この電流遮断用薄板15は、電池内圧に応じて電流を遮断するものである。これにより、電池蓋16は、正極5導通することとなり、電池1の外部正極となる。

次に、電池素子2が収納されている外装缶3の中に非水電解液4を注入する。この非水電解液4は、電解質塩を非水溶媒に溶解させて調製される。次に、アスファルトと塗布した絶縁ガスケット17を介して外装缶3の開口部をかしめることにより電池蓋16が固定されて円筒形の電池1が作製される。

なお、この電池1においては、電池素子2を捲回するときの軸等になるセンターピン18が設けられているとともに、電池内部の圧力が所定値よりも高くなったときに内部の気体を抜くための安全弁19及び電池内部の温度上昇を防止するためのPTC(positive temperature coefficient)素子20が設けられている。

このようにして製造される電池1では、正極5の正極合剤層9に含有されるコバルト系の第1の活物質が正極合剤層9の密度を向上させ、ニッケル・コバルト系の第2の活物質が正極5側の放電終止電圧を低く抑える。

したがって、この電池1では、第1の活物質が正極5の正極合剤層9を高密度にして電池容量を大きくさせると共に、過放電状態になった際の負極6側の電位を第2の活物質が低く抑えて負極6が銅箔からなる負極集電体11の溶解電位に達することを防止することから、過放電状態で負極集電体11の溶解による負極6の劣化で電池特性が低下することを抑制させることが可能となる。

また、この電池1では、正極5に含有される第1の活物質及び第2の活物質に、Al、Mg、Mnといった置換元素が導入されており、第1の活物質及び第2の活物質の結晶構造が安定して過放電状態に陥った際でもこれら活物質の結晶構造の劣化が抑えられることから、過放電による電池特性の低下を抑制できる。

以上の例では、非水電解液4を用いた電池1について説明しているが、このことに限定されることはなく、非水電解液4の代わりに例えば無機固体電解質、高分子固体電解質、ゲル状電解質等を用いた場合も適用可能である。無機固体電解質としては、例えば窒化リチウム、ヨウ化リチウム等が挙げられる。

高分子固体電解質は、例えば上述した電解質塩と、電解質塩を含有することでイオン導電性が賦与される高分子化合物とからなる。高分子固体電解質に用いる高分子化合物としては、例えばシリコン、ポリエーテル変性シロキサン、ポリアクリル、ポリアクリロニトリル、ポリフォスファゼン、ポリエチレンオキサイド、ポリプロピレンオキサイド、及びこれらの複合ポリマー、架橋ポリマー、変性ポリマー等、アクリロニトリル−ブタジエンゴム、ポリアクリロニトリル−ブタジエンスチレンゴム、アクリロニトリル−塩化ポリエチレン−プロピレン−ジエン−スチレン樹脂、アクリロニトリル−塩化ビニル樹脂、アクリロニトリル−メタアクリレート樹脂、アクリロニトリル−アクリレート樹脂、ポリエチレンオキサイドの架橋体といったエーテル系高分子等が挙げられ、これのうち何れか一種又は複数種を混合して用いる。

ゲル状電解質は、上述した非水電解液4と、非水電解液4を吸収してゲル化するマトリックス高分子とからなる。ゲル状電解質に用いるマトリックス高分子としては、例えば上述した高分子化合物のうちで非水電解液4を吸収してゲル化するものであれば用いることが可能である。具体的に、マトリックス高分子としては、例えばポリ(ビニリデンフルオロライド)やポリ(ビニリデンフルオロライド−co−ヘキサフルオロプロピレン)等のフッ素系高分子、ポリ(エチレンオキサイド)やこれの架橋体等のエーテル系高分子、ポリ(アクリロニトリル)等が挙げられ、これらのうち何れか一種又は複数種を混合して用いる。特に、マトリックス高分子には、酸化還元安定性が良好なフッ素系高分子を用いることが好ましい。

上述した実施の形態においては、円筒形の電池1を例に挙げて説明しているが、このことに限定されることはなく、例えばコイン型、角型、ボタン型等、外装材に金属製容器等を用いた電池、薄型等、外装材にラミネートフィルム等を用いた電池等、種々の形状や大きさした非水電解質電池にも適用可能である。

【実施例】
以下、本発明を適用した非水電解質電池としてリチウムイオン二次電池を実際に作製したサンプルについて説明する。

〈サンプル1〉
サンプル1では、先ず、正極を作製した。正極を作製する際は、第1の活物質としてLiCo0.97Al0.01Mg0.02O2を80重量部と、第2の活物質としてLiNi0.8Co0.15Al0.05O2を20重量部とを混合させて第2の活物質が正極活物質全体に対して20重量%含有された混合物を得た。そして、正極活物質として以上のようにして得られた混合物を92重量部と、導電材としてグラファイトを5重量部と、結着剤としてポリフッ化ビニリデン(以下、PVdFと記す。)を3重量部とをN−メチル−2−ピロリドン(以下、NMPと記す。)に均質に分散させて正極合剤塗液を作製した。次に、この正極合剤塗液を、正極集電体となる厚み15μmのアルミニウム箔上に均一に塗布、乾燥した後に、ロールプレス機で圧縮して正極合剤層を形成し、所定の寸法に裁断して正極集電体にアルミニウムからなる正極端子を超音波溶接で取り付けた。このようにして、長尺状の正極を作製した。

次に、負極を作製した。負極を作製する際は、負極活物質としてグラファイト95重量部と、結着剤としてPVdFを5重量部とをNMPに均質に分散させて負極合剤塗液を作製した。そして、この負極合剤塗液を負極集電体となる厚み15μmの銅箔上に均一に塗布、乾燥した後に、ロールプレス機で圧縮して負極合剤層を形成し、所定の寸法に裁断して負極集電体にニッケルからなる負極端子を超音波溶接で取り付けた。このようにして、長尺状の負極を作製した。

次に、電池素子を作製するのに、以上のようにして得られた正極と負極との間に厚み23μmの多孔質ポリプロピレンフィルムよりなるセパレータを介して積層体とし、この積層体を多数回捲回した。このようにして電池素子を作製した。このとき、得られた電池素子の一方端面から正極端子が、他方端面から負極端子が導出するようにした。

次に、作製された電池素子から導出している正極端子を電池蓋に、負極端子を鉄にニッケルメッキを施した外装缶にそれぞれ溶接すると共に、電池素子を外装缶に収納した。

次に、エチレンカーボネートとプロピレンカーボネートとジメチルカーボネートとを、体積混合比が1対2対7となるように混合した混合溶媒に対し、電解質塩としてLiPF6を1.5モル/リットルとなるように溶解させた非水電解液を調製した。
