【発明の属する技術分野】
この発明は、ダクトおよびその成形方法に関し、更に詳細には、車両搭載のエアコンユニットへ供給する空気または該エアコンユニットから送出された空気を案内するダクトと、このダクトを好適に成形する方法に関するものである。

【従来の技術】
乗用車における乗員室内には、計器盤や空調操作パネルおよびオーディオ等の各種車載機器等を設置したインストルメントパネル、運転席および助手席の間のフロアに設置されるフロアコンソール、乗員室天井に取付けられるルーフパネル等の各種車両内装部材が設置されている。図13および図14は、基材60、発泡材62および表皮材64から構成され、乗員室前方に取付けられる3層タイプのインストルメントパネルIPを例示した側断面図であるが、該インストルメントパネルIPの内側には、前記空調操作パネルでの所要操作に基いて運転制御されるエアコンユニットACが搭載されている。このエアコンユニットACは、図示しないブロワ等の作動により給送される車外空気または車内空気を所定温度に調温した後、この調温された空気を前記インストルメントパネルIPの所要位置に設けた空気吹出口66等へ向けて送出するようになっている。

従って前記インストルメントパネルIPの裏側(内側)には、図示しないブロワと前記エアコンユニットACとを連通接続するダクト(図示せず)や、該インストルメントパネルIPに設けた前記空気吹出口66と前記エアコンユニットACの空気送出部を連通接続するダクトDが設けられている。例えば、後者のダクトDを例に挙げると、▲1▼ポリエチレン(PE)やポリプロピレン(PP)等の樹脂素材をブロー成形した異形断面形状の中空体70から構成され、該中空体70をインストルメントパネルIPにおける基材60の裏面にビス72等で組付けるタイプ(図13)、▲2▼ポリエチレン(PE)やポリプロピレン(PP)等の樹脂素材をインジェクション成形した樋状部材74を有し、この樋状部材74を前記基材60の裏面に振動溶着等で組付けて両部材60,74で空気流通路を画成するタイプ(図14)、等に大別される。

【発明が解決しようとする課題】
しかしながら、前述した▲1▼タイプおよび▲2▼タイプの各々のダクトDでは、次のような課題を内在していた。先ず、▲1▼タイプのダクトDでは、中空体70がPEやPP等を材質とすると共に比較的薄肉に形成されるため、該中空体70の内部と外部との温度差が大きい場合に結露し易い欠点があった。また、ダクトDの周囲に配設した車載部品やワイヤハーネスWH等が車体振動時に中空体70の外面に接触すると、擦れる音等の不快な異音が発生する問題もあった。更には、前記エアコンユニットACに接続されたブロワの運転作動音が、中空体70内で反響して前記空気吹出口66を介して乗員室内へ洩れてしまう課題もあった。このため、前記中空体70の外面および/または内面に、断熱性能や防音・吸音性能に優れたゴム、プラスチック、ウレタン等の樹脂からなる発泡体シート76を貼着して、結露対策や異音対策および騒音対策を図る必要があった。しかしながら、前記発泡体シート76の材料費が加算されることや、該発泡体シート76の貼着作業を要することから、成形コストが一段と嵩んでしまう不都合が発生していた。しかも前記中空体70の内面および外面は、曲面および凹凸面から構成される複雑な3次元形状となっていることが多く、前記発泡体シート76を適切に貼着することが非常に困難であるという新たな問題を内在していた。

一方、▲2▼タイプのダクトDでは、PP材等から成形された前記基材60および樋状部材74から空気流通路を形成されているため、前述した▲1▼タイプのダクトDと同様に、結露対策、異音対策および騒音対策を図る必要がある。このため、前記基材60の裏面と、前記樋状部材74の外面および/または内面に、前述の発泡体シート76を貼着しなければならず、発泡体シート76の材料費が加算されることや、該発泡体シート76の貼着作業を要することから、成形コストが一段と嵩んでしまう不都合が発生する。しかも、前記基材60の裏面や前記樋状部材74の内面および外面は、何れも曲面および凹凸面から構成される複雑な3次元形状となっていることが多く、前記発泡体シート76を適切に貼着することが非常に困難であるという問題もある。なお、図14に示した3層タイプのインストルメントパネルIPでは、前記発泡材62が前記発泡体シート76と同等の特性を具有しているので基材60の裏面に対する前記発泡体シート76の貼着は不要とされる場合もあるが(図中に2点鎖線で示す)、樋状部材74に対する発泡体シート76の貼着は依然と必要とされるので、前述した問題は解決されないままである。

更に、前記▲1▼および▲2▼の夫々のダクトDでは、何れもPP材等の比較的硬質な素材から成形されているため、例えば前記ブロワの作動振動によって振動する前記エアコンユニットACに一端側が端部連結されるダクトでは、該エアコンユニットACの振動を殆ど吸収することなく他端側へ伝達するようになる。このため、このダクトが固定される前記インストルメントパネルIPやその他の車両内装部材等では、前記ブロワおよびエアコンユニットACの振動を原因とした振動が発生してしまい、場合によっては不快なきしみ音を引き起こす不都合があった。

【発明の目的】
本発明は、前述した課題を好適に解決するべく提案されたもので、結露対策、異音対策、騒音対策および振動対策等を好適に図ると共に、剛性向上も同時に図り得るよう構成したダクトと、このダクトを低コストで好適に成形する方法を提供することを目的とする。

【課題を解決するための手段】
前記課題を解決して、所期の目的を達成するため本発明は、車両搭載のエアコンユニットに対する空気の授受に供されるダクトにおいて、
第1成形型の成形面に吹付けた第1のウレタン材料を硬化させて得られるダクト半体としての第1ウレタン基材と、
前記第1成形型に型閉め可能な第2成形型の成形面に吹付けた第1のウレタン材料を硬化させて得られるダクト半体としての第2ウレタン基材と、
硬化時に適宜の剛性を有するようになる第2のウレタン材料から成形され、前記第1ウレタン基材および/または第2ウレタン基材の所要位置に設けられるウレタン補強部とからなり、
硬化過程における前記第1のウレタン材料の接着力により、前記第1ウレタン基材と第2ウレタン基材とを長手方向へ対応的に接合すると共に、これらウレタン基材から形成されたダクト壁面を硬化後の前記ウレタン補強部により補強するよう構成したことを特徴とする。

相互に型閉め可能な第1成形型の成形面および/または第2成形型の成形面に、第2のウレタン材料を所要幅および所要パターンで吹付けて所要厚のウレタン補強部を成形し、
前記第1成形型の成形面に第1のウレタン材料を吹付けることで、ダクト壁部および鍔部を一体的に有する第1ウレタン基材を予備成形し、
前記第2成形型の成形面に第1のウレタン材料を吹付けることで、ダクト壁部および鍔部を一体的に有する第2ウレタン基材を予備成形し、
前記夫々の成形面に吹付けた第1のウレタン材料のうち少なくとも一方のウレタン材料が完全に硬化する前に、両成形型を相互に型閉めして第1ウレタン基材の鍔部および第2ウレタン基材の鍔部を対応的に密着させることで、硬化過程における前記ウレタン材料の接着力により両ウレタン基材を長手方向へ対応的に接合すると共に、第1ウレタン基材および/または第2ウレタン基材における前記ダクト壁の外側壁面に、硬化により適宜の剛性が得られた前記ウレタン補強部を設けるようにしたことを特徴とする。

前記第1成形型に型閉め可能な第2成形型の成形面に第1のウレタン材料を吹付けることで、ダクト壁部および鍔部を一体的に有する第2ウレタン基材を予備成形し、
前記第1成形型に予備成形された第1ウレタン基材および/または第2成形型に予備成形された第2ウレタン基材に、第2のウレタン材料を所要幅および所要パターンで吹付けて所要厚のウレタン補強部を成形し、
前記夫々の成形面に吹付けた第1のウレタン材料のうち少なくとも一方のウレタン材料が完全に硬化する前に、両成形型を相互に型閉めして第1ウレタン基材の鍔部および第2ウレタン基材の鍔部を対応的に密着させることで、硬化過程における前記ウレタン材料の接着力により両ウレタン基材を長手方向へ対応的に接合すると共に、第1ウレタン基材および/または第2ウレタン基材における前記ダクト壁の内側壁面に、硬化により適宜の剛性が得られた前記ウレタン補強部を設けるようにしたことを特徴とする。

【発明の実施の形態】
次に、本発明に係るダクトおよびその成形方法につき、好適な実施例を挙げ、添付図面を参照しながら以下説明する。

本願のダクトは、例えば図13または図14に示したインストルメントパネルIPの内側に配設された前記エアコンユニットACへ車外空気または室内空気を案内するダクト(図示せず)や、該エアコンユニットACから送出される調温空気を該インストルメントパネルIPに設けた空気吹出口66等へ案内するダクトDとして実施されるものであり、前記エアコンユニットACに直接的に接続して使用に供されるものや、該エアコンユニットACに直接的に接続されずに使用に供されるものを含む。なお、多数の機器や部品等が搭載されている前記インストルメントパネルIPの裏側の入り組んだ狭い空間に配設される前記ダクトDは、実際には部分的に湾曲したり屈曲した形状を呈すると共に曲面や凹凸面を有する複雑な外面形状を有している場合が多いが、本実施例では理解の容易化を図るため、角筒状の単純形状に簡略化して説明する。

図1は、本発明の好適実施例に係るダクトを、簡略化した単純形状で示した概略斜視図であり、図2は、図1に例示したダクトの構成部材を分離させた状態で示した分解斜視図である。本実施例のダクトDは、後述すると共に図3〜図8に示すように、例えばウレタンスプレー成形法に基き、ダクト成形型Eにおける第1成形型40および第2成形型44の夫々の成形面42,46に、2種類のウレタン材料(第1のウレタン材料U1および第2のウレタン材料U2)を吹付けることで成形されたものである。すなわち前記ダクトDは、ダクト成形型Eにおける第1成形型40の成形面42に吹付けた第1のウレタン材料U1を硬化させて得られるダクト半体としての第1ウレタン基材10と、前記第1成形型40に型閉め可能な第2成形型44の成形面46に吹付けた第1のウレタン材料U1を硬化させて得られるダクト半体としての第2ウレタン基材20と、硬化時に適宜の剛性を有するようになる第2のウレタン材料U2から形成され、前記第1ウレタン基材10および第2ウレタン基材20の所要位置に密着状態で設けられるウレタン補強部30,30とから構成されている。そして、前記第1ウレタン基材10および第2ウレタン基材20を長手方向へ接合することで、内部に空気流通路32が画成されると共に両端に空気流入部34および空気流出部36が開口形成されている。

前記第1ウレタン基材10は、前記第1成形型40の成形面42の略全面に第1のウレタン材料U1を吹付けることで、前記空気流通路32を実質的に画成するダクト壁部12と、このダクト壁部12の短手方向の両側端縁に沿って該ダクト壁部12に一体成形された鍔部14,14とからなり、厚みが2〜5mm程度で横断面形状が所謂ハット形状を呈している。また前記第2ウレタン基材20は、前記第2成形型44の成形面46の略全面に第1のウレタン材料U1を吹付けることで、前記空気流通路32を実質的に画成するダクト壁部22と、このダクト壁部22の短手方向の両側端縁に沿って該ダクト壁部22に一体成形された鍔部24,24とからなり、厚みが2〜5mm程度で横断面形状が所謂逆ハット形状を呈している。そして、これら第1ウレタン基材10および第2ウレタン基材20は、夫々の基材10,20における各鍔部14,14/24,24同士を対応的に接着させることで、長手方向へ対応的に接合されるようになっている。しかも実施例のダクトDは、後述するように、前記第1成形型40および第2成形型44に吹付けた前記各々の第1のウレタン材料U1,U1の硬化過程における接着力を利用することで、前記第1ウレタン基材10と第2ウレタン基材20とを長手方向へ対応的に接合して成形したものである。

ここで、前記第1ウレタン基材10および第2ウレタン基材20を成形するための前記第1のウレタン材料U1は、例えば発泡タイプとされる種類の中でソフトタイプのものが好適に使用される。従って、このような発泡ソフトタイプの第1のウレタン材料U1から発泡成形された第1ウレタン基材10および第2ウレタン基材20は、発泡ウレタンの物性をそのまま具有するようになるので、軽量で適度の弾力性および柔軟性を有し、断熱性能、防音性能、吸音性能および吸振性能等が高くなっている。但し前記第1のウレタン材料U1は、発泡ソフトタイプに限定されるものではなく、例えば無発泡タイプのソフトタイプ等を使用してもよい。

前記ウレタン補強部30は、前記第1ウレタン基材10および第2ウレタン基材20における各々のダクト壁部12,22の所要位置に対して所要の態様で密着的に設けることで、これらウレタン基材10,20の補強を図るためのものである。実施例のダクトDの場合では、前記第1ウレタン基材10および第2ウレタン基材20の各ダクト壁部12,22における外側壁面に、前記ウレタン補強部30,30を所要の態様で設けてある。具体的には、図1および図2に示すように、前記第1ウレタン基材10および第2ウレタン基材20において、前記空気流入部34に臨む端縁部から前記空気流出部36に臨む端縁部まで空気流通方向に沿った第1方向(長手方向)へ延在しており、所要幅で帯状を呈する単一の補強体とされている。このようなウレタン補強部30は、後述すると共に図4に示すように、前述したダクト成形型Eにおける第1成形型40および第2成形型44によって前記第1ウレタン基材10および第2ウレタン基材20を成形する前工程において、夫々の成形面42,46の長手方向へ所要幅で部分的に前記第2のウレタン材料U2を吹付けることで成形されたもので、幅が10〜15mm、厚みが1mm程度とされている。

ここで、前記ウレタン補強部30を成形するための前記第2のウレタン材料U2は、例えば無発泡タイプとされる種類中でソリッドタイプのものが好適に使用される。このような無発泡ソリッドタイプの第2のウレタン材料U2は、硬化時に適宜の剛性が得られるようになるので、該ウレタン材料U2から成形されたウレタン補強部30はこれ自体が適度の剛性を有するようになる。従って、前記ウレタン補強部30をダクト壁部12,22の外側壁面に密着状態で設けた第1ウレタン基材10および第2ウレタン基材20は、それ単体では形状保持性が低くて容易に変形してしまうものの、当該ウレタン補強部30を設けたことにより変形が規制されて形状が保持され得るようになっている。但し、前記第2のウレタン材料U2は、無発泡ソリッドタイプに限定されるものではなく、例えば発泡ソリッドタイプ等を使用してもよい。

このような実施例のダクトDでは、ダクト半体としての第1ウレタン基材10および第2ウレタン基材20が、第1のウレタン材料U1が発泡・硬化して得られる発泡ウレタンの物性(特性)をそのまま具有している。すなわち、適度の厚みを有している第1ウレタン基材10および第2ウレタン基材20は断熱性能が優れているので、該ダクトDの内部と外部との温度差が大きい場合でも結露し難くなっている。また、第1ウレタン基材10および第2ウレタン基材20は防音性能が優れているので、ダクトDの周囲に配設した前記ワイヤハーネスWHや車載部品等が車体振動時に該ダクトDに接触しても、不快な異音の発生を極力抑えると共にこれを伝播させることがない。更には、第1ウレタン基材10および第2ウレタン基材20は吸音性能が優れているので、ダクトD内へ洩れ出た前記エアコンユニットACやブロワ等の運転作動音を好適に吸収し、該運転作動音が前記空気吹出口66を介して乗員室内へ洩れることをも防止し得る。従って実施例のダクトDは、これ自体で結露対策、異音対策および騒音対策等を好適に図ることができるので、該ダクトDの外面および/または内面に断熱性能や防音・吸音性能に優れたゴム、プラスチック、ウレタン等の樹脂からなる前記発泡体シート(図13または図14)等を別途貼着する必要がなくなり、結露対策、異音対策および騒音対策を図るためにコストが嵩むこともない。

また実施例のダクトDでは、第1ウレタン基材10および第2ウレタン基材20の各々のダクト壁部12,14における外側壁面に、適宜の剛性を有している前記ウレタン補強部30,30を設けてあるので、該ダクトDのダクト壁面の剛性が適度に向上している。従って、例えばダクト内部および外部に圧力差が生じたとしても、これを起因とした当該ダクトDの不要な変形が好適に規制される。更に、ダクトDの全体的な剛性が向上しているので、該ダクトDにおける一方の端部側だけを把持して持ち上げても折れ曲がることがなく、ハンドリング性の向上が図られて取扱いが容易となる。

また、ダクトDの主体をなす前記第1ウレタン基材10および第2ウレタン基材20は、柔軟性および弾力性を有して振動吸収(吸振)性能も優れているため、例えば実施例のダクトDがその一端側を前記エアコンユニットACやブロワ等に端部接続した状態で使用に供される場合でも、これらが作動する際に発生する振動を好適に吸収して他端側へ伝達することがない。従って実施例のダクトDを、前記エアコンユニットACと前記インストルメントパネルIPの空気吹出口66とを直接的に接続する態様で実施したとしても、該エアコンユニットACの振動によって該インストルメントパネルIPが振動することを防止し得る。

次に、前述のように構成された実施例のダクトDの成形方法につき、図3〜図8をもとに説明する。

本実施例のダクトDを構成する第1ウレタン基材10および第2ウレタン基材20は、前述した如く、図3に示したダクト成形型Eを使用してウレタンスプレー法に基いて成形される。このダクト成形型Eは、前記第1ウレタン基材10の全体形状に成形された凹状の成形面42を設けた第1成形型40と、前記第2ウレタン基材20の全体形状に成形された凹状の成形面46を設けた第2成形型44とからなり、これら第1成形型40と第2成形型44とはヒンジ48により開閉自在にヒンジ接合され、第1成形型40に対して第2成形型44が型閉め可能となっている(図3、図6)。また、両成形型40,44における各成形面42,46の裏側には、例えば水またはオイル等の熱媒体が流通する調温パイプ50が蛇行状に敷設され、対応の成形面42,46の表面温度を前記第1のウレタン材料U1および第2のウレタン材料U2の硬化に最適な温度(例えば65℃程度)に加熱しかつ保温し得るようになっている。なお第1成形型40および第2成形型44は、合成樹脂、アルミニウム、ニッケル、鋼鉄等から公知技術に基いて形成したものである。

このようなダクト成形型Eを使用したウレタンスプレー成形法では、成形準備工程として、第1成形型40と第2成形型44とを型開きしたもとで、前記調温パイプ50へ熱媒体を供給して第1成形型40および第2成形型44の夫々の成形面42,46を所要温度に加熱して保持すると共に、該成形面42,46に適当な離型剤を塗布する(図3)。

成形準備が完了したら、先ず前記ウレタン補強部30,30の成形を行なう。すなわち、ウレタン補強部30,30の成形工程として、図4に示すように、第1成形型40の成形面42および第2成形型44の成形面46の上方へスプレーガン52を到来させ、該スプレーガン52を所定速度で移動させつつ所定量の第2のウレタン材料U2を夫々の成形面42,46へ吹付けていく。すなわち、第1成形型40の成形面42の長手方向に沿って第2のウレタン材料U2を所要幅で吹付けることで、帯状をなす薄肉(1mm程度)のウレタン補強部30を成形する。また、第2成形型44の成形面46の長手方向に沿って第2のウレタン材料U2を所要幅で吹付けることで、帯状をなす薄肉(1mm程度)のウレタン補強部30を成形する。

各々の成形型40,44における成形面42,46に吹付けられた前記第2のウレタン材料U2は、該成形面42,46が前述した温度に加熱されているから、吹付け直後から硬化が促進されて短時間で硬化が完了する。なお、この成形工程において、2基のスプレーガン52を準備して、第1成形型40の成形面42および第2成形型44の成形面46の夫々へ第2のウレタン材料U2を同時に吹付けるようにすれば、成形サイクルタイムの短縮化が可能である。

前記ウレタン補強部30,30の成形作業が終了したら、次いで前記第1ウレタン基材10および第2ウレタン基材20の成形工程として、図5に示すように、第1成形型40の成形面42の上方へスプレーガン54を到来させ、この成形面42および該成形面42で成形した前記ウレタン補強部30に第1のウレタン材料U1を略全面的に吹付け、ダクト壁部12および鍔部14,14を一体的に有するようになる第1ウレタン基材10を予備成形する。一方、第2成形型44の成形面46の上方へスプレーガン54を到来させ、この成形面46および該成形面46で成形した前記ウレタン補強部30に第1のウレタン材料U1を吹付け、ダクト壁部22および鍔部24,24を一体的に有するようになる第2ウレタン基材20を予備成形する。なお、この成形工程において、2基のスプレーガン54を準備して、第1成形型40の成形面42および第2成形型44の成形面46の夫々へ第1のウレタン材料U1を同時に吹付けるようにすれば、成形サイクルタイムの短縮化が図られる。

そして、前記第1成形型40の成形面42および第2成形型44の成形面46に対する第1のウレタン材料U1,U1の吹付けが完了したら、図6に示すように、各々の第1のウレタン材料U1,U1のうち少なくとも一方の第1のウレタン材料U1が完全に硬化する前に、第1成形型40に対して第2成形型44を閉成して両成形型40,44を相互に型閉めする。これにより、第1成形型40に予備成形した第1ウレタン基材10の各鍔部14,14に対して、第2成形型44に予備成形した第2ウレタン基材20の各鍔部24,24が対応的に密着するようになる。ここで、前記第1のウレタン材料U1は完全に硬化する前では接着性を有しているので、両成形型40,44に吹付けた夫々の第1のウレタン材料U1,U1のうち、少なくとも一方の第1のウレタン材料U1が硬化する前に第1ウレタン基材10の鍔部14,14と第2ウレタン基材20の鍔部24,24とを密着させれば各々の鍔部14,14/24,24が相互に接着され、硬化過程における第1のウレタン材料U1の接着力を利用して第1ウレタン基材10と第2ウレタン基材20とが長手方向へ対応的に接合されるに至る。また、前記各々のウレタン補強部30,30も、硬化過程における前記第1のウレタン材料U1の接着力を利用して対応の第1ウレタン基材10および第2ウレタン基材20のダクト壁部12,22に接着して固定される。

前記ダクト成形型Eを所要時間に亘って型閉め状態に保持しておくことで、前記第1のウレタン材料U1が完全に発泡・硬化すると共に、前記第2のウレタン材料U2も完全に硬化する。これにより、各々のダクト壁部12,22の外側壁面における長手方向に沿ったウレタン補強部30,30を密着状態で設けると共に、長手方向に沿って相互に接合された第1ウレタン基材10および第2ウレタン基材20が成形される。

前記第1ウレタン基材10および第2ウレタン基材20の成形、そして各々のウレタン補強部30,30の成形が完了したら、図7に示すように、第1成形型40から第2成形型44を開放させてダクト成形型Eを型開きしたもとで、成形されたダクトDを脱型する。

更に、脱型後に、前記鍔部14,24が不要な場合には、必要に応じて該鍔部14,24を部分的に切除してもよい(図8)。
