本発明は、内燃機関の排気浄化装置に関する。

【従来の技術】
ディーゼルエンジンは経済性に優れている反面、排気中に含まれる浮遊粒子状物質である煤に代表されるパティキュレートマター(Particulate Matter:以下、「PM」とする。)の除去が重要な課題となっている。このため、大気中にPMが放出されないようにディーゼルエンジンの排気系にPMの捕集を行うパティキュレートフィルタ(以下、単に「フィルタ」とする。)を設ける技術が知られている。

このフィルタにより排気中のPMが一旦捕集され大気中へ放出されることを防止することができる。しかし、フィルタに捕集されたPMが該フィルタに堆積するとフィルタの目詰まりを発生させることがある。この目詰まりが発生すると、フィルタ上流の排気の圧力が上昇し内燃機関の出力低下やフィルタの毀損を誘発する虞がある。このようなときには、フィルタ上に堆積したPMを着火燃焼せしめることにより該PMを除去することができる。このようにフィルタに堆積したPMを除去することをフィルタの再生という。

フィルタの再生を行う際に、例えば特開2002−089234号公報では、車両減速中の燃料供給停止時にEGR弁を全開にしつつ、吸入新気量を検出し、この値と予め求められた所定値とを比較して、該所定値よりも吸入新気量が小さい場合に、フィルタ再生時期であると判定している。

ここで、フィルタでPMが捕集されて該フィルタの排気抵抗が増加すると、フィルタの上流側の機関排気系の圧力は高まり、機関吸気系へ還流するEGRガスの量が増加する。その量は、PMの捕集量が増加するほど多くなる。そして、増加するEGRガス量に伴って実際の吸入新気量は減少することとなる。

このようにして、フィルタへ適当量のPMが捕集された時点では、吸入新気量が顕著に減少するため、多少の測定誤差があっても正確にフィルタの再生時期を判定することができる。

このようにフィルタ再生時期を判定することにより、圧力センサを用いることなく再生時期を判定することができる。

【発明が解決しようとする課題】
しかし、還流するEGRガスの温度を低下させるEGRクーラを備えている場合には、該EGRクーラに付着したPMによりEGRガスの還流量が変化し、従って吸入新気量が変化する。このような状態では、正確な再生時期を判定することが困難となる。

本発明は、上記したような問題点に鑑みてなされたものであり、内燃機関の排気浄化装置において、EGRクーラの通過抵抗の変化によらず、フィルタに捕集された粒子状物質の除去が必要な時期を判定することができる技術を提供することを目的とする。

【課題を解決するための手段】
上記課題を達成するために本発明の内燃機関は、以下の手段を採用した。即ち、
内燃機関の排気系に流通する排気の一部を吸気系に再循環させるEGR装置を備え、
前記EGR装置を再循環するEGRガスを冷却させるEGRクーラと、
内燃機関の吸気系と排気系とを連通し前記EGRクーラを通過する第1EGR通路と、
内燃機関の吸気系と排気系とを連通し前記EGRクーラを通過しない第2EGR通路と、
第1EGR通路若しくは第2EGR通路の何れか一方を選択してEGRガスを流通させるEGR通路選択手段と、
内燃機関へ燃料を供給する燃料供給手段と、
前記燃料供給手段による燃料供給を停止させる燃料供給停止手段と、
排気中に含まれる粒子状物質を一時捕集可能なフィルタと、
内燃機関に吸入される新気の量を検出する吸入新気量検出手段と、
前記燃料供給停止手段により燃料の供給が停止されているときに、前記EGR通路選択手段により前記第2EGR通路へEGRガスを流通させつつ、前記吸入新気量検出手段により検出される吸入新気量に基づいて前記フィルタに捕集された粒子状物質の量を判定する捕集量判定手段と、
を備えたことを特徴とする。

本発明の最大の特徴は、内燃機関の排気浄化装置において、粒子状物質の捕集量の判定時にEGRガスがEGRクーラを通過しないようにして該EGRクーラの流通抵抗の増加による吸入新気量の減少を抑止し、判定精度を向上させることにある。

このように構成された内燃機関の排気浄化装置では、内燃機関からの排気中に含まれる粒子状物質がフィルタに捕集される。粒子状物質がフィルタに堆積するとフィルタの目詰まりが発生するため、粒子状物質を除去する必要がある。

ここで、フィルタに粒子状物質が捕集されると、排気が通過するときの抵抗が大きくなり、フィルタ上流の排気の圧力が上昇する。すると、気筒内の残留燃焼ガス量が多くなり、それに伴い吸入新気量が少なくなる。従って、粒子状物質の捕集量と吸入新気量とには相関があり、吸入新気量を検出することにより粒子状物質の捕集量を判定することが可能となる。特に車両減速時等であって、燃料の供給が停止されているときには、気筒内の燃焼状態や機関の運転状態から受ける吸入新気量の変化が少ないので粒子状物質の捕集量を判定するのに好適である。また、粒子状物質の捕集量が増加してフィルタ上流の排気の圧力が上昇するとEGRガスの還流量が増加するため、吸入新気量が減少する。従って、粒子状物質の捕集量判定精度を更に向上させることが可能となる。しかし、EGRガスを冷却するためのEGRクーラを備えている場合には、該EGRクーラにEGRガス中の粒子状物質が付着して、EGRクーラを通過するときの抵抗が大きくなりEGRガスの還流量が変化する。このような場合に、EGRクーラを通過させないでEGRガスを還流させると、吸入新気量の変化を抑止し、粒子状物質の捕集量の判定精度を向上することが可能となる。

本発明においては、前記第1EGR通路及び前記第2EGR通路の通路面積を可変としEGRガスの流通量を調整するEGR弁を更に備え、
前記燃料供給停止手段により燃料の供給が停止されているときに、前記EGR弁の開度を所定の開度とすることができる。

EGR弁の開度が変化すると、EGRガスの還流量が変化する。EGRガスの還流量が変化すると、吸入新気量も変化するためフィルタに捕集された粒子状物質の量を判定することが困難となる。ここで、EGR弁を所定の開度とすることにより、該EGR弁の開度の変化による吸入新気量の変化を抑止することが可能となる。特に、EGR弁を全開とすることにより、EGR還流量を最大とすることができ、この場合、吸入新気量が顕著に減少するため、多少の測定誤差があっても正確にフィルタの再生時期を判定することが可能となる。

本発明においては、前記捕集量判定手段は、前記吸入新気量検出手段により検出された吸入新気量が所定値よりも小さくなった場合に、前記フィルタに捕集された粒子状物質を除去する必要があると判定することができる。

予めフィルタに捕集される粒子状物質の許容量を定めておき、更に、そのときの吸入新気量を求めておけば、この値と検出された吸入新気量とを比較することによりフィルタに捕集された粒子状物質を除去する時期であるか否か判定することが可能となる。

ここで、ノズルベーンの開度が変化すると可変容量型ターボチャージャ上流の排気の圧力が変化するため、EGR量及び吸入新気量が変化する。このような吸入新気量の変化は、フィルタに堆積した粒子状物質の量の誤判定を誘引する。ここで、ノズルベーンの開度を全開とすることにより、可変容量型ターボチャージャによるフィルタ上流の排気の圧力の上昇を最小にすることができ、前記誤判定を防止することが可能となる。

【発明の実施の形態】
<第1の実施の形態>
以下、本発明による内燃機関の排気浄化装置の具体的な実施態様について図面に基づいて説明する。ここでは、本発明による内燃機関を車両駆動用のディーゼル機関に適用した場合を例に挙げて説明する。

図1は、本実施の形態によるエンジンとその吸排気系の概略構成を示す図である。

図1に示すエンジン1は、4つの気筒2を有する水冷式の4サイクル・ディーゼル機関である。

エンジン1は、各気筒2の燃焼室に直接燃料を噴射する燃料噴射弁3を備えている。各燃料噴射弁3は、燃料を所定圧まで蓄圧する蓄圧室(コモンレール)4と接続されている。

前記コモンレール4は、燃料供給管5を介して燃料ポンプ6と連通している。この燃料ポンプ6は、エンジン1の出力軸(クランクシャフト)の回転トルクを駆動源として作動するポンプであり、該燃料ポンプ6の入力軸に取り付けられたポンププーリ6aがエンジン1の出力軸(クランクシャフト)に取り付けられたクランクプーリ1aとベルト7を介して連結されている。

このように構成された燃料噴射系では、クランクシャフトの回転トルクが燃料ポンプ6の入力軸へ伝達されると、燃料ポンプ6は、クランクシャフトから該燃料ポンプ6の入力軸へ伝達された回転トルクに応じた圧力で燃料を吐出する。

前記燃料ポンプ6から吐出された燃料は、燃料供給管5を介してコモンレール4へ供給され、コモンレール4にて所定圧まで蓄圧されて各気筒2の燃料噴射弁3へ分配される。そして、燃料噴射弁3に駆動電流が印加されると、燃料噴射弁3が開弁し、その結果、燃料噴射弁3から気筒2内へ燃料が噴射される。

また、エンジン1には、吸気枝管8が接続されており、吸気枝管8の各枝管は、各気筒2の燃焼室と吸気ポート(図示省略)を介して連通している。

前記吸気枝管8は、吸気管9に接続され、該吸気管9の途中には、排気のエネルギを駆動源として作動する遠心過給機(ターボチャージャ)15のコンプレッサハウジング15aが設けられている。また、ターボチャージャの上流の吸気管9には、該吸気管9内を流通する吸気の質量に対応した電気信号を出力するエアフローメータ10が取り付けられている。

前記吸気管9における吸気枝管8の直上流に位置する部位には、該吸気管9内を流通する吸気の流量を調節する吸気絞り弁11が設けられている。この吸気絞り弁11には、ステップモータ等で構成されて該吸気絞り弁11を開閉駆動する吸気絞り用アクチュエータ12が取り付けられている。

このように構成された吸気系では、吸気は吸気管9を介してコンプレッサハウジング15aに流入する。

コンプレッサハウジング15aに流入した吸気は、該コンプレッサハウジング15aに内装されたコンプレッサホイールの回転によって圧縮された後、吸気枝管8に流入する。吸気枝管8に流入した吸気は、各枝管を介して各気筒2の燃焼室へ分配され、各気筒2の燃料噴射弁3から噴射された燃料を着火源として燃焼される。

一方、エンジン1には、排気枝管13が接続され、排気枝管13の各枝管が排気ポート1bを介して各気筒2の燃焼室と連通している。

前記排気枝管13は、前記遠心過給機15のタービンハウジング15bと接続されている。前記タービンハウジング15bは、排気管14と接続され、この排気管14は、下流にてマフラー(図示省略)に接続されている。

前記排気管14の途中には、吸蔵還元型NOx触媒を担持したパティキュレートフィルタ(以下、単にフィルタという。)16が設けられている。フィルタ16は、例えばコージェライトのような多孔質材料から形成され、例えば、アルミナを担体とし、その担体上に、カリウム(K)、ナトリウム(Na)、リチウム(Li)、もしくはセシウム(Cs)等のアルカリ金属と、バリウム(Ba)もしくはカルシウム(Ca)等のアルカリ土類と、ランタン(La)もしくはイットリウム(Y)等の希土類とから選択された少なくとも1つと、白金(Pt)等の貴金属とを担持して構成されている。尚、本実施の形態では、アルミナからなる担体上にバリウム(Ba)と白金(Pt)とを担持し、更に酸素貯蔵(O2ストレージ)能力のある例えばセリア(CeO2)等の遷移金属を添加して構成される吸蔵還元型NOx触媒(以下、単に「NOx触媒」という。)を担持させている。

このNOx触媒は、該NOx触媒に流入する排気の酸素濃度が高いときは排気中の窒素酸化物(NOx)を吸蔵し、一方、該NOx触媒に流入する排気の酸素濃度が低下したときは吸蔵していた窒素酸化物(NOx)を放出する。その際、排気中に炭化水素(HC)や一酸化炭素(CO)等の還元成分が存在していれば、該NOx触媒から放出された窒素酸化物(NOx)が還元される。また、セリア(CeO2)等の遷移金属は、排気の特性に応じて酸素を一時的に保持し、活性化酸素として放出する能力を有する。このときに放出される活性酸素によりフィルタ16に捕集されたPMを酸化させ、フィルタ16の目詰まりを防止することができる。

前記ターボチャージャ15の下流で且つフィルタ16より上流の排気管14には、該排気管14内を流通する排気の温度に対応した電気信号を出力する第1排気温度センサ17が取り付けられている。一方、フィルタ16より下流の排気管14には、該排気管14内を流通する排気の温度に対応した電気信号を出力する第2排気温度センサ18が取り付けられている。

このように構成された排気系では、エンジン1の各気筒2で燃焼された混合気(既燃ガス)が排気ポートを介して排気枝管13へ排出され、次いで排気枝管13から遠心過給機15のタービンハウジング15bへ流入する。タービンハウジング15bに流入した排気は、該排気が持つエネルギを利用してタービンハウジング15b内に回転自在に支持されたタービンホイールを回転させる。その際、タービンホイールの回転トルクは、前述したコンプレッサハウジング15aのコンプレッサホイールへ伝達される。

前記タービンハウジング15bから排出された排気は、排気管14を介してフィルタ16へ流入し、排気中のPMが捕集され且つ有害ガス成分が除去又は浄化された後マフラーを介して大気中に放出される。

また、排気枝管13と吸気枝管8とは、排気枝管13内を流通する排気の一部を吸気枝管8へ再循環させる排気再循環通路(以下、EGR通路とする。)19を介して連通されている。このEGR通路19の途中には、電磁弁などで構成され、印加電力の大きさに応じて前記EGR通路19内を流通する排気(以下、EGRガスとする。)の流量を変更する流量調整弁(以下、EGR弁とする。)20が設けられている。

前記EGR通路19の途中でEGR弁20より上流には、該EGR通路19内を流通するEGRガスを冷却するEGRクーラ21が設けられている。前記EGRクーラ21には、冷却水通路(図示省略)が設けられエンジン1を冷却するための冷却水の一部が循環する。

一方、EGRクーラ21の前後のEGR通路19には、EGRクーラ迂回路19aの一端及び他端が夫々接続されている。EGRクーラ迂回路19aの一端とEGR通路19との接続部位には、EGRガスをEGRクーラ21若しくはEGRクーラ迂回路19aの何れか一方を選択してEGRガスを流通させるEGR通路切替弁22が備えられている。

このように構成された排気再循環機構では、EGR弁20が開弁されると、EGR通路19が導通状態となり、排気枝管13内を流通する排気の一部が前記EGR通路19へ流入する。EGR通路切替弁22がEGRクーラ21へEGRガスを流通させる位置となっている場合には、EGRクーラ21を経て吸気枝管8へ導かれる。一方、EGR通路切替弁22がEGRクーラ迂回路19aへEGRガスを流通させる位置となっている場合には、EGRクーラ21を経ないで吸気枝管8へ導かれる。

排気枝管13から吸気枝管8へ還流されたEGRガスは、吸気枝管8の上流から流れてきた新気と混ざり合いつつ各気筒2の燃焼室へ導かれる。

以上述べたように構成されたエンジン1には、該エンジン1を制御するための電子制御ユニット(ECU:Electronic Control Unit)23が併設されている。このECU23は、エンジン1の運転条件や運転者の要求に応じてエンジン1の運転状態を制御するユニットである。

ECU23には、各種センサが電気配線を介して接続され、上記した各種センサの出力信号がECU23に入力されるようになっている。一方、ECU23には、燃料噴射弁3、吸気絞り用アクチュエータ12、EGR弁20、EGR通路切替弁22等が電気配線を介して接続され、制御することが可能になっている。また、前記ECU23は、各種アプリケーションプログラム及び各種制御マップを記憶している。

ところで、前記フィルタ16に捕集されたPMは、NOx触媒が活性温度以上であれば酸化除去されるが、活性温度以下の場合や、エンジン1から排出されるPMの量が多くNOx触媒で酸化が十分にできない場合等では、フィルタ上に次第に堆積してフィルタ16の目詰まりを発生させることがある。この目詰まりにより、機関出力が低下したり、フィルタ16が毀損したりする虞がある。従って、目詰まりが発生する前にフィルタ16に捕集されたPMを除去する必要がある。ここで、フィルタ16に捕集されたPMは、酸素過剰で且つ温度の高い雰囲気で酸化して除去することが可能である。

しかし、フィルタ16に所定量以上のPMが捕集された後にフィルタ16の再生処理を行うと、捕集されたPMが燃焼するときに発生する熱によりフィルタ16が過熱し熱劣化を生じる虞がある。従って、所定量以上のPMが捕集される前にフィルタ16の再生を行う必要があり、フィルタの再生時期を精度良く求めることが重要となる。

ここで、従来の内燃機関の排気浄化装置では、フィルタの再生を行う時期を吸入新気量に基づいて定めていた。フィルタにPMが捕集されると、排気が通過するときの抵抗が大きくなり、フィルタ上流の排気の圧力が上昇する。すると、気筒2内の残留燃焼ガス量が多くなり、それに伴い機関に吸入される新気の量が少なくなる。このように、PMの捕集量と吸入新気量とには相関関係があるため、吸入新気量を検出することによりPMの捕集量を判定することが可能となる。特に車両減速時であって、燃料の供給が停止されているときには、気筒内の燃焼状態や機関の運転状態から受ける吸入新気量の変化が少ないのでPMの捕集量を判定するのには好適である。

また、PMの捕集量が増加するとEGR量が増加するため、吸入新気量が減少する。ここで、EGR量の還流量が最大となるようにEGR弁を全開とすることにより、フィルタへ適当量のPMが捕集された時点では、吸入新気量が顕著に減少するため、多少の測定誤差があっても正確にフィルタの再生時期を判定することができる。しかし、EGRガスを冷却するためのEGRクーラを備えている場合には、該EGRクーラへ排気中のPMが付着しているとEGRガスの還流量が変化してしまう。このようにEGRガスの還流量が変化すると吸入新気量も変化するため、PM捕集量を誤判定する虞がある。

そこで、本実施の形態では、車両減速中の燃料供給停止時にEGR弁20を全開とし、且つEGR通路切替弁22によりEGRクーラ迂回路19aにEGRガスを流通させて、このときに検出される吸入新気量に基づいてフィルタ16に堆積したPM量を判定することとした。このようにすることで、EGRクーラ21の流通抵抗が変化しても吸入新気量が変化することを防止でき、精度の高いPM捕集量の判定を行うことができる。

PM捕集量の判定は、エアフローメータ10により検出された吸入新気量と予め実験等により求めた車両減速中の吸入新気量とを比較して行う。この比較は、機関回転数と吸入新気量との関係を予め実験等により求めてマップ化してECU23に記憶させたものを用いる。

尚、本実施の形態では、フィルタ16に捕集されたPMの量が、該フィルタ16の再生が必要な量か否かを判定し、フィルタ16の再生が必要な場合にはフィルタ16の再生処理を行うこととした。ここで、フィルタ16の再生が必要となるPMの捕集量及びそのときの吸入新気量は予め実験等により求めておきECU23に記憶させておく。

ステップS101では、PMの捕集量の判定するための条件が整っているか否かを示すPM検出フラグがONとなっているか否か判定される。このPM検出フラグがONとなっている場合には、PMの捕集量の判定条件が整っていることを示している。例えば、車両の走行距離が所定値以上となったとき、機関に供給された燃料の総量が所定値以上となったとき、機関回転数と機関負荷とのマップにより求まるPM排出量の積算値が所定値以上となったときにPM検出フラグがONにされる。
