【発明の詳細な説明】
【0001】
【発明の属する技術分野】本発明は、エアフィルタ、と
くにカーボン粒子を効率よく捕捉できるエアフィルタに
関する。
【0002】
【従来の技術】車両用のエアフィルタとして、濾紙に油
を含浸させたウェットタイプのフィルタが知られてい
る。一般的には含浸油としてビスカスオイルが用いら
れ、通称「ビスカスタイプ」のエアフィルタと呼ばれて
いる。ビスカスタイプのエアフィルタは、油を含浸させ
ないドライタイプのフィルタに比較すると寿命を長くで
きる特長がある。ビスカスタイプのエアフィルタでは、
フィルタ表面の油にダストを捕捉させた後、捕捉された
ダストにさらに油が浸透することによって、ダストの表
面に次のダストを捕捉する作用が発生する。このように
ダストを連鎖的に捕捉することができるため、フィルタ
の容積当たりの捕捉量が増大する。
【0003】また、改良されたビスカスタイプのエアフ
ィルタが実公昭63−27767号公報に記載されてい
る。実公昭63−27767号公報に記載のエアフィル
タでは、比較的密な第1フィルタ材と、比較的粗な第2
フィルタ材とを積層している。このような積層構造を採
用することにより、第1フィルタ材および第2フィルタ
材の油の含浸率を異なるものとし、これによってフィル
タの目詰まりを防止して、効率よくダストを捕捉するよ
うにしている。

【発明が解決しようとする課題】しかし、油を含浸させ
たウェットタイプのフィルタではカーボン粒子を効率よ
く捕捉することができないという問題がある。これに対
して、油を含浸させないドライタイプのフィルタを用い
ればカーボン粒子を効率よく捕捉することができるが、
フィルタの容積当たりのダスト捕捉量が少ないという欠
点がある。
【0005】本発明は、フィルタの容積当たりのダスト
捕捉量を大きくとりつつ、カーボン粒子を効率よく捕捉
することができるエアフィルタを提供することを目的と
する。

【課題を解決するための手段】以下、本発明について説
明する。なお、本発明の理解を容易にするために添付図
面の参照符号を括弧書きにて付記するが、それにより本
発明が図示の形態に限定されるものではない。
【0007】本発明は、油が含浸された第1のフィルタ
層(4,8)と、前記第1のフィルタ層(4,8)より
も下流に設けられ、油が含浸されない第2のフィルタ層
(5,9)とを備え、油をはじく性質を有する撥油層
(8a,9a,9c,9)によって、第1のフィルタ層
の油が第2のフィルタ層に移動するのが抑制されている
ことを特徴とするエアフィルタにより、上述した課題を
解決する。
【0008】この発明によれば、油が含浸された第1の
フィルタ層がダストを捕捉し、油が含浸されない第2の
フィルタ層がカーボン粒子を捕捉するので、両者により
効率的な濾過を実現することができる。また、撥油層に
よって第1のフィルタ層の油が第2のフィルタ層に移動
するのが抑制されているので、第2のフィルタ層が効率
良くカーボン粒子を捕捉することができる。

【発明の実施の形態】以下、図面を参照しつつ本発明に
よるエアフィルタの実施形態につき説明する。
【0010】図1に示すエアフィルタ10は、折り曲げ
られたフィルタ材1と、矩形状に形成され、フィルタ材
1を保持するプラスチック製の枠材2とからなる。図1
に示すようにフィルタ材1はその周辺部において枠材2
にインサート成形され、枠材2に固定される。
【0011】フィルタ材1には、例えば一枚の濾紙又は
一枚の不織布等から構成される単層のものと、例えば濾
紙及び/又は不織布等を多層に重ね合わせた多層のもの
が考えられる。まず単層のフィルタ材3について説明す
る。
【0012】図2は単層のフィルタ材3を示す。このフ
ィルタ材3は、フィルタ材3の上流側の面から親油性又
は疎水性を付加した第1のフィルタ層4と、下流側の面
から撥油性又は親水性を付加した第2のフィルタ層5と
を備える。第1のフィルタ層4と第2のフィルタ層5と
の間には親油性あるいは撥油性等が付加されない中央部
分6が残る。なおこの中央部分6が残らないように第1
のフィルタ層4及び第2のフィルタ層5がくっついても
よい。
【0013】単層のフィルタ材3の材質としては、合成
繊維、天然繊維、無機繊維(例えば金属、ガラス、セラ
ミック)、無機体(セラミック)、合成体(樹脂焼結)
等を用いることができる。
【0014】第1のフィルタ層4に親油性又は疎水性を
付加するために、第1のフィルタ層4に浸漬される材料
としては、フェノール樹脂、コールタール、高粘度オイ
ル、タンパク質、フェニル基等が用いられる。また第1
のフィルタ層4に親油性又は疎水性を付加するために、
繊維自体が親油性又は疎水性の特性を有している紙、不
織布、タンパク繊維、有機繊維等の材質をフィルタ材3
の材質として用いても良い。
【0015】第2のフィルタ層5に撥油性又は親水性を
付加するために、第2のフィルタ層5に浸漬される材料
としては、各種親水基(水酸基、カルボニル基、アミノ
基、ケトン基、スルホ基など)を持つ物質、バインダ
(アクリル、エポキシ、フッ素、メラミン、各種水和物
(CuSO4・5H2O、TiO2・nH2O)等)、各種
撥油性物質等(焼結、レジン等)が用いられる。また第
2のフィルタ層5に撥油性又は親水性を付加するため
に、繊維自体が撥油性の特性を有しているPP(ポリプ
ロピレン)、PE(ポリエチレン)、POM(ポリアセ
タール)、PTFE(ポリテトラフルオロエチレン)等
の材質をフィルタ材3の材質として用いても良い。
【0016】フィルタ材3の材質として、繊維自体が親
油性若しくは疎水性、又は撥油性若しくは親水性を有す
る材質を選定する場合は、相反する特性のどちらか一方
を除くことが必要になる。
【0017】第1のフィルタ層4にはビスカスオイル等
の油が含浸される。このフィルタ材3では、第1のフィ
ルタ層4の上面に第1のフィルタ層4に含浸された油が
滲み出ており、ダストを捕捉しやすい状態が形成され
る。すなわち第1のフィルタ層4の表面の油にダストを
捕捉させた後、捕捉されたダストにさらに油が浸透する
ことによって、ダストの表面に次のダストを捕捉する作
用が発生する。なお、油を含浸させた第1のフィルタ層
4では空気中のカーボン粒子を効率よく捕捉することは
できず、第1のフィルタ層4で効率よく捕捉されるのは
カーボン粒子以外のダストである。
【0018】油を含浸させない第2のフィルタ層5によ
り、油を含浸させた第1のフィルタ層4によっては捕捉
されず、第1のフィルタ層4を通過してきたカーボン粒
子を、接触濾過等により捕捉する。
【0019】第2のフィルタ層5に撥油性又は親水性を
付加することで、第1のフィルタ層4に含浸された油が
第2のフィルタ層5に移動することが阻止ないし抑制さ
れる。一般にウェットタイプのフィルタでは、いわゆる
空気による持ち去りと呼ばれる現象によって、油が空気
の流れの下流に向けて転移する。カーボン粒子を捕捉す
る性能は第2のフィルタ層5における油の含浸量の影響
を受け、油が含浸されると捕捉性能が低下する。仮に第
2のフィルタ層5に油が含浸されると、カーボン粒子を
効率よく捕捉することができなくなる。しかし本実施例
のフィルタ材3では、上述のように第2のフィルタ層5
に撥油性又は親水性を付加することで、第1のフィルタ
層4に含浸された油が第2のフィルタ層5に移動するこ
とが阻止ないし抑制されている。このため、第1のフィ
ルタ層4から第2のフィルタ層5に向けてほとんど油が
転移しない。したがって、第2のフィルタ層5を油分の
無い状態のまま維持することができ、カーボン粒子の捕
捉性能を長期にわたり高い状態に保つことができる。
【0020】さらに第2のフィルタ層5に油が転移しに
くいため、事実上、油が第2のフィルタ層5からさらに
下流に持ち去られるおそれもない。このため、例えば、
本実施の形態のエアフィルタを車両用エンジンの吸気経
路に取り付けた場合に、エアフィルタよりも下流側に油
が吸入されるという不都合を生じさせない。
【0021】次に濾紙及び/又は不織布等を多層に重ね
合わせた多層のフィルタ材7について説明する。
【0022】図3は多層のフィルタ材7の第1の例を示
す。このフィルタ材7は、親油性又は疎水性を有する第
1のフィルタ層8と、撥油性又は親水性を有する第2の
フィルタ層9とを貼り合わせて構成される。第1のフィ
ルタ層8にはビスカスオイル等の油が含浸される。第1
のフィルタ層8の油は、第2のフィルタ層9が有する撥
油性又は親水性によって、第2のフィルタ層9に移動す
るのが抑制されている。
【0023】第1のフィルタ層8の材質としては、バイ
ンダにフェノールを使用した紙、毛,絹等のタンパク
質、PET(ポリエチレンテレフタラート),ポリエス
テル,ポリアミド等の不織布、アルギン酸若しくは金属
塩等の有機繊維、バクテリア,セルロース等の微生物繊
維、樹脂焼結体等の焼結体、プロミックス,アセテー
ト,トリアセテート等の半合成繊維、ポリエステル,シ
ルク,ウール等の布、レーヨン、硝酸セルロース、アク
リル樹脂、アラミド繊維等を用いることができる。
【0024】第2のフィルタ層9の材質としては、バイ
ンダにアクリル等を使用した紙、PA(ポリアミド),
PE(ポリエチレン),ポリ塩化ビニル,ビニロン,ビ
ニリデン,ポリウレタン,ポリアセタール等の不織布等
を用いることができる。
【0025】図4は多層のフィルタ材7の第2の例を示
す。この例のフィルタ材7は第1のフィルタ層8と第2
のフィルタ層9との間に中間体10を設けていて合計3
つの層から構成される。
【0026】図5乃至図14は多層のフィルタ材7の第
3〜第12の例を示す。これら第3〜第12の例のフィ
ルタ材7は、上流側の第1のフィルタ層8として濾紙を
使用し、下流側の第2のフィルタ層9として不織布又は
濾紙を使用している。
【0027】図5はフィルタ材7の第3の例を示す。こ
の例のフィルタ材7は、油を含浸させた湿式濾紙からな
る第1のフィルタ層8と、油を含浸させない乾式の不織
布からなる第2のフィルタ層9とを備える。第1のフィ
ルタ層8と第2のフィルタ層9とは、撥油の機能を持た
せた化繊等からなる接着ネット11で接着される。また
第1のフィルタ層8は密に第2のフィルタ層9は粗に形
成される。

しやすい状態が形成される。すなわちフィルタ表面の油

捕捉する作用が発生する。

り、油を含浸させた第1のフィルタ層8によっては捕捉
されず、第1のフィルタ層8を通過してきたカーボン粒
子を、接触濾過等により捕捉する。ここで、第2のフィ
ルタ層9は第1のフィルタ層9より粗となるように設け
られているので、圧力損失を低く抑えることもできる。

て、第1のフィルタ層8に含浸された油が第2のフィル
タ層9に移動することが阻止ないし抑制される。この例
では、第1のフィルタ層8と第2のフィルタ層9とを貼
り合わせるための接着ネットに撥油の機能を持たせるこ
とで、第1のフィルタ層8又は第2のフィルタ層9に別
途撥油の機能を持たせる必要がなくなる。

の例のフィルタ材7も、油を含浸させた湿式濾紙からな
る第1のフィルタ層8と、油を含浸させない乾式の不織
布からなる第2のフィルタ層9とを備える。第1のフィ
ルタ層8は密に第2のフィルタ層9は粗に形成される。

層9とは接着ネット12で接着されるが、上記第3の例
と異なり、接着ネット12には撥油の機能を持たせてい
ない。その代わりに第2のフィルタ層9の吸入面側9a
に撥油性のある上述の溶剤を含浸させている。そして、
第2のフィルタ層9の吸入面側9aを撥油処理した後、
第1のフィルタ層8と第2のフィルタ層9とを接着ネッ
ト12により接着している。

の例のフィルタ材7も、油を含浸させた湿式濾紙からな
る第1のフィルタ層8と、油を含浸させない乾式の不織
布からなる第2のフィルタ層9とを備える。第1のフィ
ルタ層8は密に第2のフィルタ層9は粗に形成される。

層9の吸入側から流出側の全体(すなわち厚み方向の全
体)に渡って撥油性のある溶剤が含浸されている。

子を捕捉するための仕様によって定められる。第5の例
のフィルタ材7によれば、第2のフィルタ層9の厚さ方
向の全体が撥油性を有しているので、第1のフィルタ層
8の油分が下流側の第2のフィルタ層9の厚さ方向のい
ずれの部分にも持ち去られることがなく、これにより、
第2のフィルタ層9の厚さ方向の全体が効率良くカーボ
ン粒子を捕捉することができる。

例のフィルタ材7も、油を含浸させた湿式濾紙からなる
第1のフィルタ層8と、油を含浸させない乾式の不織布

1のフィルタ層8と第2のフィルタ層9とは撥油の機能
を持たせていない接着ネット12により接着される。

を部分的に配合している。
