成形用キャビティ内の複合構造インサートを用いる射出成形
発明の背景
本発明は非金属製品の製造に関し、さらに詳細には射出成形品の強度特性の改
善に関わる。
射出成形法では、有機樹脂を流動する温度にまで加熱した後、射出装置により
成形用キャビティ部内へ注入するものである。樹脂は急速に冷えて硬化し、成形
用キャビティの内壁により画定される形状になるか、或いは成形用キャビティ内
で硬化する。それを型から取り出して洗った後、バリ取りする。射出成形品を迅
速且つ安価に製造するため多数のステーションをもった機械が開発されている。
射出成形品は商業に広く用いられている。かかる成形品の多くにとって、最小
限の強度条件を満たせば充分であり、且つ高い温度で良好な機械的性質を保持し
なければならないということもない。このような成形品では、普通の樹脂材料を
射出成形により迅速に成形すればよくそれで充分に用が足りる。
成形品の中には室温における使用時、また場合によっては高温における使用時
において高い強度を必要とするものがある。高温での強度条件を満足させるため
に耐熱樹脂が開発されている。固い粒子及び/または短繊維のような充填材を熱
可塑性樹脂と混合して同時射出(co-injection)し、重量をそれほど増加させず
により高い強度が得られるようにした複合構造の製品がある。
充填材は一般的に等軸粒子及び比較的短い繊維に限られている。その理由は、
長い繊維を用いると射出成形機内の熱可塑性樹脂の粘性が増加するため樹脂混合
物を型に圧入することが困難または不可能になるからである。注入される短繊維
の位置及び配向は樹脂注入時の流体の流れパターンにより決まるため、短繊維が
最終製品の性質を最適化するに必要な方向に確実に向くようにすることは通常困
難または不可能である。加えて、射出成形装置に対する固い粒子及び繊維の侵食
性は非常に高い。熱可塑性樹脂をその中に埋め込む固い粒子及び/または繊維と
共に注入するための射出成形機のバレルを特別に選択し製造した高価な合金で作
る必要があるが、それでも侵食率は通常かなり高いものである。
発明者等は、室温及び高温での良好な機械的性質を必要とする製品の射出成形
に対する改良方式に対する需要があると認識している。
発明の概要
本発明は室温並びに高温において優れた機械的性質を付与する射出成形による
製品の製造方式を提供する。機械的性質の改善はその方向及び大きさの点で制御
可能なものである。そしてその改良は、重量をほとんど増加させず、またはコス
トをほとんど増大せずに達成し得るものである。
本発明によると、射出成形補強構造部材の製造方法は、射出成形用キャビティ
を有する射出用型を用意し、非金属複合材料製の射出成形用インサートを作る工
程よりなる。この方法はさらに、インサートを射出成形用キャビティ内に配置し
、射出熱可塑性樹脂を射出成形用キャビティ内及びインサートの周りに注入する
ことによって射出成形補強複合構造部材を形成する工程を含む。
かくして、最終の射出成形品はインサートが埋め込まれた射出成形本体よりな
る。この本体は射出熱可塑性樹脂であり、インサートは有機母材中に埋め込まれ
た細長い繊維よりなる。
最も好ましくは、射出成形用インサートはインサート熱可塑性有機母材中に埋
め込まれた長い補強繊維よりなる補強複合要素である。インサートには任意の補
強材として作用する繊維及び任意の熱可塑性有機材料を用いることができるが、
好ましくは、射出熱可塑性有機材料と同じ熱可塑性有機材料でインサートを構成
するのがよい。
インサートは、任意の実現可能な方法で形成する。好ましいアプローチとして
、インサート熱可塑性樹脂母材中に補強繊維を埋め込んだ複合材料を樹脂母材が
可塑成形できるようになる成形温度に加熱して、成形温度にある間に複合材料を
成形用キャビティの内壁の一部とほぼ同じ形状に加圧成形することによりインサ
ートを作る。別のアプローチとして、補強繊維をインサート熱可塑性樹脂母材中
に埋め込んだ複合材料を切断加工してインサートを作る。さらに別なアプローチ
として、成形品上にレイアップ(丁合)法で作る。いずれの場合も、インサート
は射出成形工程前で1個の独立した製品であり、射出成形工程の前に型内に挿入
さ
れる。
このアプローチによると、製品の強度が著しく増加する。インサートは所望の
方向的性質を与える異方性をもつように製造できるから、またインサートの位置
及び幾何学的関係を製品の最終的な所望の性質が得られるように選択できるため
、強度の増加に関する方向性が制御可能である。典型的な例では、最終製品の体
積の10%の、細長い繊維をインサート熱可塑性樹脂内に埋め込んだインサート
を用いることによって強度及び/またはスティフネス(剛性)が50%増加する
と予想される。インサートは、製品の重量をほとんどまたは全く増加させず、且
つその寸法、形状または機能を変化させずに、必要な機械的性質を与える材料の
組み合わせ及び寸法形状及び配向をもつように作ることができる。
本発明の他の特徴及び利点については、本発明の原理を例示的に示す添付図面
に関連する好ましい実施例のさらに詳細な以下の説明から明らかであろう。しか
しながら、本発明の範囲はこの好ましい実施例に限定されない。

発明の詳細な説明
本発明はその方法により製造される特定の製品に関連して最も容易な仕方で説
明するが、本発明の利用はこの製品に限定されない。例示の目的で、図1A及び
1Bは、マウンテンバイクのような特殊バイクのハンドルバーの端部に固定され
るハンドルバーのバーエンド20をそれぞれ斜視図及び断面図で示す。バーエン
ド20は中空の円筒部22とバイクのハンドルバーの端部を挿通させる孔部26
を有する付属部24とよりなる。スロット28により孔部26を僅かに変形させ
てハンドルバーの端部が挿通できるようにする。バーエンド20の中空円筒部2
2の外面には起伏のある握り29を設けてライダーがバーエンドを心地好く握れ
るようにするのが好ましい。このバーエンドの全長は約9インチ(約23cm)
である。
通常、バーエンドは鋳造/鍛造、機械加工及び溶接によりアルミニウム金属合
金の管から製造される。そのため、得られた製品は重く且つ見た目が悪く、しか
も人間工学的に問題がある。加えてアルミニウム製のバーエンドは荷重が長いレ
バーアームの端部の方へ加わる使用時において疲れ破損を生じやすい。アルミニ
ウムを機械加工して握り29を形成する必要があるため加工コストがさらに嵩む
。かくして、かかるバーエンドは製造コストが高いため高価な特殊バイクにのみ
通常用いられているのが現状である。かかる特徴を低価格のバイクに付与するの
が望ましいが、これまで、バーエンドの製造コストにより、その低価格のバイク
には使用されていない。バーエンドを製造する別のアプローチとして可塑樹脂材
料から成形する方法があるが、現在知られている可塑樹脂材料は全てこの用途に
とって充分な強度をもたないため現在では実現不可能である。
図2は、本発明の方法により製品を製造する工程を示す。例示的に、バーエン
ド20について説明するが、他の製品にとってもほぼ同じ手法を用いることがで
きる。射出用型と射出成形機を用意する(符号30)。図3はこの用途のための
射出用型と射出成形機の好ましい実施例を示す。射出用型40は通常、鋼で作ら
れた金属製の割り型であり、その内部のキャビティ42は製造すべき所望の製品
の形状を画定する。この場合、型のキャビティの内壁が握り領域の起伏を含むバ
ーエンドの最終的な外部形状を画定する。コアインサート43a及び43bが円
筒部22の中空部と最終製品の孔部26とをそれぞれ画定する。型は水冷ライン
(図示せず)により冷却される。型40は分割されているため、最終製品を型か

ィから空気と余分の流動性可塑樹脂が流出できるようにするベント46とがある
。
射出成形機48はインジェクタ50と型40の入口ポート46に通ずる管52
とを有する。通常、室温で固体である有機樹脂材料である注入材料が材料供給源
54からインジェクタに導入される。インジェクタの内部でこの注入樹脂が流動
性を有する温度に加熱される。需要に応じてこの流動状態の樹脂が管52に介し
て成形用キャビティ42内へ圧入される。樹脂が冷えて固くなると割り型を開い
て射出成形部品を取り出す。射出成形機及び型は他の用途で知られている。
インサート60を形成する(図2の符号33)。図4に示すバーエンド20の
好ましい場合のインサート60は、実現可能な複合材料構造である。好ましい方
法では、このインサート60は、長い連続繊維をインサート樹脂母材内に埋め込
んで形成した複合材料から作られる。繊維は、例えば炭素繊維、ガラス繊維また
はケブラー繊維である。インサート樹脂は、熱硬化性樹脂か熱可塑性樹脂のいず
れかであるが、熱可塑性樹脂が後で説明する製造に関する理由により好ましい。
利用可能な熱可塑性樹脂としては、例えばポリプロピレン、ナイロン、ポリウレ
タン、ABS、ポリフェノールスルファイド(PPS)、ポリエーテルエーテル
ケトン(PEEK)及びポリエーテルイミド(PEI)がある。
インサートの一製造方法として、インサートの前駆物質を、樹脂を含浸した繊
維のトウまたはプレプレグ材のシートで、いずれの場合もインサート熱可塑性樹
脂を用いて、レイアップする。繊維は製品の必要な強度に応じて所望のように並
べる。ハンドルバーのバーエンド20のインサート60の場合、繊維を平らなシ
ートの長さ方向に沿って配向する(図4の符号61)。インサートの前駆物質の
レイアップシートをインサート熱可塑性樹脂が固体であるが変形可能になる温度
にまで局部的に加熱して、アームの長さが等しくない図4に示すU字形に曲げる
。別法として、インサートを他の方法、例えばレイアップ法により成形品上に形
成してもよい。(後者の方法は、図4のバーエンドのインサートを製造する特殊
な場合には好ましくないが、他の種類のインサートにとっては有用であろう)。
いずれの場合でも、インサートは射出成形工程とは別の(そしてそれ以前に実施
される)工程で1個の独立した製品として作られる。
インサート60を射出成形用キャビティ42内に配置する(図3の符号34)
。この場合、インサート60は最終製品の一部においてのみ、即ち最も破損しや
す
い領域である、インサートが強度及びスティフネスを増加させる付属領域24に
存在するに過ぎない。インサート60はまた所望であれば、円筒部22内に延び
てその強度及びスティフネスを改善するようにしてもよい。インサート60が円
筒部22内に延びる場合、その一部が円筒状になるように形成すればよい。イン
サート60は通常、キャビティ中央に沿う小さいスペーサ62によりその壁から
離隔した所望の位置でキャビティ42内に支持される。このようにして、インサ

射出熱可塑性樹脂をインジェクタ50からキャビティ42(型の両方の半部が

射出熱可塑性樹脂はインサート熱可塑性樹脂と同一の材料であるが、異なる熱
可塑性樹脂を用いてもよい。好ましくは、射出熱可塑性樹脂とインサート熱可塑
性樹脂は、化学的及び物理的不適合性を回避するため同一である。一方、製品に
よっては、インサート熱可塑性樹脂として強度の大きい固い樹脂を用い、射出熱
可塑性樹脂として柔らかい、柔軟性のあるより心地好い感じを与える熱可塑性樹
脂を用いるのが望ましい。
この手法は、粒子または繊維を射出成形機48において注入樹脂と混合した後
その混合物を型40内へ注入する公知の同時射出方法とは対照的である。本発明
の手法では、インサート60を型40内に挿入する前に1個の独立した製品とし
て形成するため、その幾何学的関係及び繊維の配向を最終製品において丁度必要
とされる性質が得られるように入念に調整することが可能である。射出成形工程
の実施中に繊維を配向させることはあてにならない。従来技術の同時射出方式で
は、繊維の位置及び配向を容易に制御することができず、同時射出される繊維の
長さは射出成形操作の要件により限定を受ける。同時射出方式を本発明に用いて
粒子または短い繊維の混合物を射出成形機48において射出熱可塑性樹脂に混合
した後、複合インサートが既にある型のキャビティ42内に注入することも可能
である。
本発明の方法はまた、注入樹脂を加える前にばらの繊維(即ち、1個の独立し
たインサートの形状を有しない)を型40内に配置する公知の方法とも異なる。
この従来の方式では、同時射出と同様に、繊維の位置及び配向を容易に制御する
ことは不可能である。
バーエンド20に用いるインサート60はバーエンドが必要条件により決まる
比較的単純なものである。インサート60をさらに複雑なものにしてもよい。図
5はY字形の中空管状インサート70を示すがこれは3つのそれぞれ独立したも
のであり、物として形成された後図6に示すように注入熱可塑性樹脂の注入前に
型キャビティ内に配置される。インサート70は、適当な形の上に前もって含浸

る。複合材料製造技術により、入念に調製された性質をもつ多くの種類の物品を
製造することができる。かかる製品は、本発明においてインサートとして用いる
ことができる。
それぞれ独立したインサートを調製及び形成する複合材料技術と、インサート
を機能的な最終製品内に組み込む射出成形技術とを組み合わせることにより、選
択的に設計された機械的性質を有する複雑なプラスティック部品を製造すること
が可能である。
本発明の特定実施例を例示の目的で詳細に説明したが、本発明の精神及び範囲
から逸脱することなく種々の変形例及び改良例を想到することができる。従って

SUMMARY OF THE INVENTION The present invention provides a method for producing articles by injection molding that imparts excellent mechanical properties at room and elevated temperatures. The improvement in mechanical properties is controllable in its direction and size. And the improvement can be achieved with little increase in weight or little cost. According to the present invention, a method for manufacturing an injection molded reinforced structural member comprises the steps of providing an injection mold having an injection molded cavity and making an injection molded insert made of a non-metallic composite material. The method further includes forming the injection molded reinforced composite structural member by placing the insert in the injection molding cavity and injecting the injection thermoplastic into and around the insert molding cavity. As another approach, an insert is made by cutting a composite material in which reinforcing fibers are embedded in an insert thermoplastic matrix. Yet another approach is to make a lay-up on the molded article. In each case, the insert is a separate product before the injection molding process and is inserted into the mold before the injection molding process. This approach significantly increases the strength of the product. Inserts can be manufactured with anisotropy to provide the desired directional properties, and the position and geometric relationship of the inserts can be selected to achieve the final desired properties of the product, thereby increasing strength. DETAILED DESCRIPTION OF THE INVENTION The present invention will be described in the easiest way with reference to a particular product made by that method, but use of the present invention is not limited to this product. 1A and 1B show, in perspective and cross-sectional views, a handlebar bar end 20 secured to an end of a handlebar of a specialty bike, such as a mountain bike. The bar end 20 comprises a hollow cylindrical portion 22 and an attachment portion 24 having a hole 26 through which the end of the handlebar of the motorcycle is inserted. The slot 28 allows the hole 26 to be slightly deformed so that the end of the handlebar can be inserted. Preferably, an uneven grip 29 is provided on the outer surface of the hollow cylindrical portion 22 of the bar end 20 so that a rider can comfortably grip the bar end. The overall length of the bar end is about 9 inches (about 23 cm). Typically, bar ends are manufactured from aluminum metal alloy tubing by casting / forging, machining and welding. In a preferred method, the insert 60 is made from a composite material formed by embedding long continuous fibers in an insert resin matrix. The fibers are, for example, carbon fibers, glass fibers or Kevlar fibers. The insert resin is either a thermosetting resin or a thermoplastic resin, but the thermoplastic resin is preferred for manufacturing reasons described below. Available thermoplastics include, for example, polypropylene, nylon, polyurethane, ABS, polyphenol sulfide (PPS), polyetheretherketone (PEEK), and polyetherimide (PEI). As one method of manufacturing the insert, the precursor of the insert is laid up on a sheet of fiber tow or prepreg material impregnated with resin, using an insert thermoplastic resin in each case. The insert precursor lay-up sheet is locally heated to a temperature at which the insert thermoplastic is solid but deformable, and bent into a U-shape as shown in FIG. 4 with unequal arm lengths. Alternatively, the insert may be formed on the molded article by other methods, such as a lay-up method. (The latter method is not preferred in the special case of manufacturing the bar end insert of FIG. 4, but may be useful for other types of inserts). In each case, the insert is made as a separate product in a step separate from (and performed prior to) the injection molding step. The insert 60 is arranged in the cavity 42 for injection molding (reference numeral 34 in FIG. 3). In this case, the insert 60 is only present in a part of the final product, i.e. in the area of attachment 24 where the insert increases strength and stiffness, the most fragile area. The insert 60 may also extend into the barrel 22 to improve its strength and stiffness, if desired. When the insert 60 extends into the cylindrical portion 22, it may be formed so that a part thereof becomes cylindrical. Insert 60 is typically supported within cavity 42 at a desired location spaced from its wall by a small spacer 62 along the center of the cavity. In this way, a clearance 64 is maintained between the insert 60 and the wall of the cavity 42. Injected thermoplastic is injected from injector 50 into cavity 42 (both mold halves are closed) (reference 36).
