Pultrusion system for the manufacture of composite material elements in several steps with high pulling speeds.
The pultrusion technology uses an apparatus called "pultruder" for the realization of elements in polymer matrix composite material (Figure 1). This technology provides for the withdrawal by means of a pulling system of continuous fibers in the form of roving, fabric or mat, arranged in an appropriate position necessarily before the last impregnation station. The reinforcement is wrapped around a variable number of reels according to the tensile strength characteristics required of the final product and supported by an equipment called creel. The bundle of impregnated fibers enters a polymerization system (heated mold) in which the consolidation of the material takes place through the curing process (polymerization of the resin around the reinforcement).
The step of impregnation of the reinforcement is necessarily placed between that of feeding and that of curing. The most common practice to carry out impregnation is to pass the reinforcement through a polymer resin bath contained in a tank hence the name "impregnation tank" periodically topped up. A possible alternative to what has been described for this phase is to inject the resin under pressure directly into the cooled part of the mold / matrix.
The forming phase with the modeling of the object and the polymerization of the product are carried out in parallel within the mold / matrix during the advancement of the product. The polymerization reaction is triggered and sustained by means of the heat supplied by the outside with the possibility of using different heating systems.
In the mold / matrix the resin has cross-linked reaching an adequate degree of polymerization that allows the pultrud to be gripped by the pulling system.
The pulling system is usually positioned sufficiently far from the polymerization system, so that the grabbed pultrude has had time to cool and is in the glassy state when clamped. The most common mechanisms of use used for pulling, use caterpillar-type systems or terminal blocks mounted on trolleys equipped with reciprocating motion. The latter technique is more versatile than the first.
The cut represents the final act in a pultrusion process; it commonly takes place by means of a saw having the ability to move parallel to the direction of pultrusion with the same zero relative speed during the execution of this operation.
Metodologia di impiego del nuovo sistema. Methodology of use of the new system.
The apparatus object of the present patent is used as a pultrusion system in order to improve the cure and at the same time increase the productivity in the production of pultruded profiles having rectilinear axis geometries or generated by roto-translations of more or less complex sections in matrix composite material polymer. The particular configuration and geometry of the parts making up the new pultrusion system derives from the need to increase the section of the pultruded profile leaving a previous treatment station by adding new resin-impregnated fibers to be polymerized in a subsequent station. This sequence can be repeated several times depending on the final transverse dimensions of the pultruded profile and the thicknesses of material added in each curing station (Figure 1).
In this pultrusion system, the reinforcement must be fed before each treatment station along the axis of the production apparatus; the adduction of the fibers can take place from a single shelving or feeding system placed at the head end of the apparatus (Figure 1A) by providing suitable guides along the axis of the pultrusion machine to allow the fibers to reach the various feeding stations impregnation placed, however, before the last treatment station. The guides are possibly made of a material suitable to avoid breaking the fibers and rubbing them with consequent production of negative electrostatic charges due to the formation of lumps of resin during the impregnation phase. An alternative system for feeding the fibers can be realized in the vicinity of each impregnation station laterally or above the longitudinal extension of the pultrusion apparatus, this configuration to be preferred if different forms of the reinforcement phase must be used in the formation of the pultruded profile ( Figure 1B).
The impregnation of the reinforcing fibers must take place before each treatment station; this phase can be obtained in a single impregnation station at the head of the pultrusion apparatus or before each polymerization oven, in the second case there will be polymerization stations in the same number as those used for curing the resin (Figure 1). This last solution is to be preferred, avoiding that in very long pultrusion apparatuses the resin can begin to polymerize on the "wet" fibers before they have entered the respective curing stations located along the axis of the machine, such polymerization triggered or for mass effect and / or due to the heat present in the environment surrounding the heating elements of the resin polymerization stations or ovens. Each impregnation system consisting of a tank containing resin, periodically topped up and with overflow holes, has a series of immersed rollers to allow the reinforcing fibers to open, improving their wettability and following a longer path in the resin (Figure 2). An alternative and more effective system to increase the productivity of the process is to use a resin injection impregnation system capable of mixing the polymeric system according to the pulling speed adopted by the pultrusion apparatus, being able to use in this case resins with very short curing times, this injection can take place on the fibers outdoors or inside the matrix oven (Figure 3).
The heating system, intended as a source of heat essential to the polymerization reaction of the resin, can be realized, for example with conduction systems by means of internal electrical resistances, with hot flows inserted in the curing oven, or with transparent systems that use for example the heat generated with UV and IR radiation. In the documented pultrusion system, a conduction heating system of the resistance type is used, however, it loses generality and any other heating apparatus can be used (Figure 4). The resin treatment station heated according to the different possible methods shown, consists of more than one element repeated along the axis of the pultrusion apparatus (Figure 1). The transversal dimensions of the curing ovens present along the described apparatus are increasing in the direction of exit of the pultruded profile, in particular each curing substation is characterized by constant transversal dimensions with the exception of a possible inlet flare in the initial section (Figure 4) to allow the excess resin to flow back towards the entrance. The increasing transverse dimensions of the different curing ovens are necessary to allow the entry of the new impregnated fibers with the constraint for the last curing station of providing a cavity capable of imposing the desired shape and size on the pultruded profile (Figure 5). The number of curing ovens, the transversal dimensions for each of them and the respective length depend not only on the type of material used, but also on the transversal dimensions of the components to be made, therefore in the case of thin profiles a few different curing stations will be necessary. in the case of very thick components in which the curing process on greater thicknesses would require longer times for the heating of the profile with consequent reduction of the firing speed as long as a higher number of heated polymerization ovens are not provided.
The pulling system can be implemented in different ways as long as it is able to continuously transfer the translation motion to the profile allowing a variable speed. In the documented case, this motion is made using a track system but the same could be obtained by adopting a pair of skates equipped with reciprocating motion or any other system capable of producing the same desired effect.
The cutting system constituted, in the case of the system documented by a circular saw with characteristics similar to those used by "common" pultruders, completes the system subject of this description.
