Descrizione dell'Invenzione Industriale dal titolo: Description of the Industrial Invention entitled:
“MICROGENERATORE TERMOELETTRICO FLESSIBILE E RELATIVO METODO DI PRODUZIONE” "FLEXIBLE THERMOELECTRIC MICROGENERATOR AND RELATIVE PRODUCTION METHOD"
DESCRIZIONE DESCRIPTION
The present invention refers to a flexible thermoelectric microgenerator and to a method for its production.
In recent years, the reduction of fossil fuel reserves has highlighted the importance of developing renewable and environmentally friendly energy sources. Among these, thermoelectric generators (also briefly called TEG) occupy a prominent place thanks to the ability to convert heat into electricity without the need for moving parts and any type of fuel.
A thermoelectric generator consists of a series of thermoelectric elements, electrically connected in series and thermally in parallel, and exploits the Seebeck effect of suitably chosen materials to generate an electric potential against a temperature gradient and to transfer electrical energy to a external load properly connected.
Until now, due to the high costs of highly efficient thermoelectric materials and manufacturing processes, the main applications of thermoelectric generators have been limited to fields where the cost of the generator can be justified by the need for a stable energy source. and in which it does not constitute a limiting factor; this is the case, for example, in space applications, where the generator must guarantee stable performance and cannot be replaced. However, there is a wide range of possible applications for this technology, especially in the field of electronics; for example, applications of particular interest are those related to wearable electronics and the "internet of things" (more properly called "internet of things" or IoT, acronym of the English "internet of things").
In the field of electronic devices, attention has recently shifted towards generators in which the thermoelectric elements have dimensions from tens to hundreds of microns, the so-called thermoelectric micro-generators (µ-TEG), which allow to combine compactness and density of sufficient power for powering low-power devices. To this end, in recent decades, there has been a growing interest in the use of organic semiconductors (polymers, oligomers, small molecules) which, being able to be treated in the form of a solution, have the potential to drastically reduce the manufacturing costs of generators.
Søndergaard et al., nell’articolo "Practical evaluation of organic polymer thermoelectrics by large‐area R2R processing on flexible substrates." Søndergaard et al., In the article "Practical evaluation of organic polymer thermoelectrics by large ‐ area R2R processing on flexible substrates." (Energy Science & Engineering, 2013), describe an example of an organic polymer thermoelectric microgenerator obtained by printing processes.
However, the proposed geometry is not suitable for the realization of high efficiency devices with a high density of thermocouples, since, to increase the density of thermoelectric elements, it is necessary to fold the device several times on itself making the final device bulky. , thick and inflexible.
In generale, attualmente, esistono gravi problemi nell’integrazione di µ-TEG organici in dispositivi efficienti, sottili, flessibili e realizzabili utilizzando tecniche a basso costo. In general, currently, there are serious problems in integrating organic µ-TEG into efficient, thin, flexible and achievable devices using low-cost techniques. In fact, current geometries do not allow a controlled growth of efficient thermocouples starting from low-cost flexible plastic substrates.
In light of this examination, it is therefore a technical problem underlying the invention that of making available a flexible thermoelectric microgenerator and a method for its production, which have characteristics such as to overcome the limits of the state of the art outlined above.
As part of this technical problem, a specific purpose of the invention is to provide a flexible, high-efficiency, low-cost thermoelectric microgenerator, which can also be adapted to uneven surfaces.
A further object is to allow a simplification of the microgenerator production process and a reduction in the cost of the process. In particular, one of the purposes of the invention is to provide a method that allows the production of efficient thermoelectric microgenerators starting from low-cost plastic substrates.
The solution idea of the aforementioned problem, which also allows to achieve the aforementioned purposes, is that of realizing a thermoelectric microgenerator in which the thermoelectric elements are integrated inside a flexible support substrate, through the realization of high through holes. density. Preferably, the holes have such characteristics as to allow them to be filled with thermoelectric material, obtained by exploiting the capillary effect and at the same time preventing loss of material.
A possible application of the device and method according to the invention is in the electronic field, for example for the improvement of the energy management of sensor networks. Additionally, the device can be used to supply energy to wearable electronics, being able to adapt to the surface of the body and exploit the heat generated. Other possible applications concern the sensor field, for example as regards integrated temperature sensors, thanks to the possibility of creating highly compact and conformable thermoelectric devices. Further advantageous features of the present invention are the subject of the attached claims.
These characteristics and further advantages of the present invention will become clearer from the description of a preferred and non-exclusive embodiment thereof, shown in the attached drawings, provided purely by way of non-limiting example, in which:

In general, the tracks 110 can be of any shape, for example circular. In the case of shapes other than the square one, equivalent dimensions of the area of traces 110 are considered.
Preferably, the holes 12 have an inlet area, with reference to the direction in which the thermoelectric material 21 is deposited in the holes 12, greater than the downstream area; even more preferably, said holes 12 are substantially frusto-conical in shape.
In a preferred embodiment, the holes 12 are frusto-conical in shape, as shown in Figs. 3 and 4, with dimensions in the following ranges:
- raggio dell’area di ingresso tra 10 e 50 µm; - radius of the entrance area between 10 and 50 µm;
- raggio dell’area a valle tra 1 e 5 µm; - radius of the downstream area between 1 and 5 µm;
- angolo di inclinazione della superficie laterale α1 (indicato in Fig. 3), calcolato sulla sezione di un foro 12 come angolo esterno tra il prolungamento della base minore 121 e la direzione della superficie laterale, compreso tra 22° e 88°; - angle of inclination of the lateral surface α1 (indicated in Fig. 3), calculated on the section of a hole 12 as the external angle between the extension of the minor base 121 and the direction of the lateral surface, between 22 ° and 88 °;
- angle of inclination of the lateral surface α2 (indicated in Fig. 3), calculated on the section of a hole 12 as the external angle between an extension of the major base 122 and the direction of the lateral surface, between 92 ° and 158 °.
For the realization of the thermoelectric elements 20, the frusto-conical holes 12 are filled with material 21 having thermoelectric properties.
Alternativamente, è possibile utilizzare laser a picosecondi o a nanosecondi. To this end, the thermoelectric material 21 is an organic conductor, or a doped organic semiconductor, preferably with viscosity in the range of 1 ÷ 20 mPa * s and surface tension in the range of 30 ÷ 40 dynes / cm at room temperature; for example, the thermoelectric material 21 is a doped conjugated organic polymer, preferably a homopolymer (e.g. polystyrene sulfonate (also referred to as PEDOT: PSS), polyaniline, polypyrrole, polycarbazole, polythiophene) or a donor-acceptor polymer. Alternatively, the thermoelectric material 21 is a doped conjugated small organic molecule or a mixture of polymers and doped small organic molecules. In general, the thermoelectric material 21, used inside the holes 12 for the realization of the thermoelectric elements 20, can be a semiconductor with doping of the p type 21a or of the n type 21b. ; Below are some examples of the realization of thermoelectric generators according to the invention. ; Example 1:; In a first embodiment example, with reference to Fig. 5, the thermoelectric generator 1 was manufactured using a commercial support substrate 10 of PEN with a thickness of 25 μm and a surface area of 0.36 cm <2> , and is composed of two hundred and fifty-six thermoelectric elements 20 with a square base, with side dimensions equal to 200 µm. The thermoelectric elements 20 of the thermoelectric generator 1 alternately contain semiconductor thermoelectric material 21 with doping of the p type 21a and n 21b; specifically, a commercial formulation of PEDOT: PSS (semiconductor with p-type doping 21a) and a formulation of a soluble derivative of a fullerene, [60] fulleropyrrolidine, with a polar side chain of triethylene glycol, were chosen as thermoelectric materials 21 diether doped with N-DMBI (n-type doped semiconductor 21b). The thermoelectric elements 20 with p-type and n-type doping, passing through the support substrate 10, are thermally connected to each other in parallel and electrically in series (as shown in the electrical diagram of Fig. 7a). ; Example 2:; In a second embodiment example, the thermoelectric microgenerator 1 was made as in example 1, but the same thermoelectric material 21, a commercial formulation of PEDOT: PSS (p-doped semiconductor 21a), is been used for all the thermoelectric elements 20. The thermoelectric elements 20, passing through the support substrate 10, are thermally connected in parallel and electrically in series. A silver element was used, instead of the thermoelectric element 20 with n-type doping of example 1, to allow the electrical circuit to be closed (as shown in the wiring diagram of Fig. 7b). ; Fig.8 illustrates the maximum power density reached by the thermoelectric generators just described in the examples. Specifically, the tests carried out on the two thermoelectric generators 1 showed that it is possible to reach a power density of 3 nW / cm <2> with a temperature difference of 25 K between the faces of the thermoelectric microgenerator 1, in the case of thermoelectric elements 20 p-type only (example 2), and a power density of 30 nW / cm <2> with a temperature difference of 25 K, in the case of alternating p-type and n-type thermoelectric elements 20 (example 1). Furthermore, the two combined tests show that, through the geometric optimization of the thermoelectric microgenerator 1, i.e. by increasing the thickness of the thermoelectric elements 20 and their density, it is possible to reach power density levels higher than 1 μW / cm <2> with a temperature difference of 25 K. This makes thermoelectric generators usable as “energy collectors”, in English for “harvesters”, to power electronic low-power distributed and / or for sensor applications (also in the biological field). ; With reference to Fig. 7, a process for the production of a thermoelectric microgenerator 1 according to the invention comprises the following steps:; - a drilling step (P1), in which a support substrate 10 is drilled so as to define a plurality of arrays of through holes 12, in which the centers of said holes 12 are distributed along rows and columns at the minimum distance that allows the physical separation between the holes 12.; Preferably, the holes 12 are made so as to have a inlet area greater than the downstream area, with reference to the direction of their filling with the thermoelectric material. ; In a preferred solution, the holes 12 have a substantially truncated cone shape and dimensions in the following ranges:; - radius of the inlet area between 10 and 50 µm; ; - radius of the downstream area between 1 and 5 µm; - angle of inclination of the lateral surface α1 (indicated in Fig. 3), calculated on the section of a hole 12 as the external angle between the extension of the minor base 121 and the direction of the lateral surface, between 22 ° and 88 °; ; - angle of inclination of the lateral surface α2 (indicated in Fig. 3), calculated on the section of a hole 12 as the external angle between an extension of the major base 122 and the direction of the lateral surface, between 92 ° and 158 °. ; The holes 12 are made, regardless of the material chosen for the support substrate 10 and the thickness of this material, using laser engraving techniques, called "laser writing" techniques, which allow a resolution of the order of tens of micrometers (µm). Preferably, for the realization of the holes 12, a femtosecond laser (fs) is used, with pulse duration varying from tens to hundreds of fs; more preferably, with a pulse duration between 10 and 300 fs. Alternatively, picosecond or nanosecond lasers can be used. The wavelength of the laser beam is chosen based on the optical properties of the plastic material to be drilled; for example, for a PEN substrate, it is preferable to use a beam, in the visible range, around 500 nm. The material for the support substrate 10 is preferably a flexible plastic material (e.g. PET, PEN and other polyesters, PI, PDMS, PVC, PP, PC). The arrays of holes 12 are made inside areas of the support substrate 10, called traces 110, which identify the base area of thermoelectric elements 20. Preferably, said traces 110 have a square shape and side dimension between 50 and 200 µm. In general, the traces 110 can be of any shape, for example if it is desired to maximize the number of thermoelectric elements 20 in the supporting substrate 10.; In a specific embodiment, the supporting substrate 10 is a sheet of flexible plastic material with a thickness between 10 µm and 250 µm and a surface area between 0.1 and 100 cm2. ; - an injection phase of the thermoelectric material (P2), in which the thermoelectric material 21 is injected into the holes 12. The injection of the thermoelectric material 21 takes place by means of any known volume dispensing technique (for example: printing electrohydrodynamic (also known as "e-jet printing"), aerosol printing ("aerosol jet printing"), "High-Viscosity Jetting System", inkjet printing with piezoelectric technology (" Piezoelectric Inkjet Printing "), inkjet printing with thermal technology, syringe dispensing systems) and involves the penetration of the thermoelectric material 21 inside the hole 12 by capillarity. With reference to Fig. 3, if the hole 12 is substantially frusto-conical and has the dimensions previously described and indicated in the figure, the thermoelectric material 21 injected is retained inside the hole 12.; The thermoelectric material 21 which is injected into the inside of the holes 12 is an organic conductor, or a doped organic semiconductor of the p type 21a or of the n type 21b, preferably with viscosity in the range 1 ÷ 20 mPa * s and surface tension in the range 30 ÷ 40 dynes / cm, at temperature environment; for example, the thermoelectric material 21 is a doped conjugated organic polymer, preferably a homopolymer (e.g. polystyrene sulfonate (also referred to as PEDOT: PSS), polyaniline, polypyrrole, polycarbazole, polythiophene) or a donor-acceptor polymer. Alternatively, the thermoelectric material 21 comprises, or is, a doped conjugated small organic molecule or a mixture of polymers and small doped organic molecules.
In aggiunta alle fasi descritte fino ad ora, un metodo di produzione di un microgeneratore termoelettrico 1 secondo l’invenzione può ulteriormente comprendere: In general, a thermoelectric generator 1 according to the invention is composed of thermoelectric elements 20 only of type p, only of type n or both; preferably, the thermoelectric generator 1 contains both thermoelectric elements 20 with p-type doping and thermoelectric elements 20 with n-type doping. In addition to the steps described up to now, a production method of a thermoelectric microgenerator 1 according to the invention can further comprise:

The contacts are made using known techniques for the deposition of metal electrodes, preferably printing techniques of conductive metals (e.g. ink jet, screen printing, flexography, rotogravure, etc ...) or, alternatively, vacuum deposition techniques ( e.g. cathodic pulverization, thermal evaporation, electron beam deposition, etc ...).
- a packaging phase (P4), in which the thermoelectric microgenerator 1 is enclosed within two protective elements 60, each composed of one or more layers of electrically insulating material, with a thickness between 100 nm and 3 µm, so as to be thick enough to isolate the thermocouples but thin enough to minimize thermal losses.
