Abstract
Description
ΠΕΡΙΓΡΑΦΗ DESCRIPTION
Μια περιβαλλοντικά φιλική μέθοδος για την παραγωγή κεραμικών δομών ΝΖΡ με ελεγχόμενα χαρακτηριστικά An environmentally friendly method for the production of NPR ceramic structures with controlled characteristics
Τα νέα υλικά παρουσιάζουν σταθερότητα κάτω από ακραίες συνθήκες όπως: υψηλές ή χαμηλές θερμοκρασίες, αιφνίδιες μεταβολές της θερμοκρασίας, υψηλή πίεση, πεδία ακτινοβολίας και διαβρωτικά χημικά περιβάλλοντα [1], This invention relates to the production of ceramic materials of the NZP type with a new environmentally friendly method that has as a final product structures with controlled characteristics. The produced structures show open porosity from about 40% to 0 and excellent properties, such as: high fire resistance, extremely low coefficient of thermal expansion, high electrical resistance, low thermal conductivity, etc. The new materials show stability under extreme conditions such as: high or low temperatures, sudden temperature changes, high pressure, radiation fields and corrosive chemical environments [1],
The new NZF structures are suitable for particularly demanding applications such as their use as electrical insulators or as high temperature ceramics. Indicative examples of applications include their use as: furnace lining, ceramic molds in innovative shaping & firing techniques (e.g. field assisted sintering, electric current activated/assisted sintering), extrusion dies, crucibles, etc. Advanced high melting point ceramics are often the only choice for high temperature applications such as metallurgy, metal fusion, heat treatment, heat treatment devices, fuel cells, high temperature furnaces, heat treatment system manufacturing.
NZP ceramics are refractories having the general formula RxZ4P6-ySiyO24, where R represents alkali/alkaline earth with x taking values between 0 and 8, Z represents Zr, Ti, Nb, Ta, Y or lanthanide, P represents phosphorus, Si is silicon with y taking values between 0 and 6 and O is oxygen.
EP 1 702 904 AI describes a method of producing NZF ceramic articles exhibiting high porosity and high flexural strength. In this, NH4-H2PO4 (as a source of phosphorus) was used, with acetone being the liquid dispersion medium during the trituration stage. Dissolution of NH 4 -H 2 PO 4 in acetone is negligible. Therefore, it does not dissolve during mixing but breaks down when heated to high temperatures. As a result, gaseous NH3 is released causing increased porosity. The final application of the porous NPR structures described in EP 1 702 904 A1 mainly concerns filters.
In the present invention, water is used as a dispersion medium in the suspension of the raw materials and thus a new environmentally friendly method is developed, suitable for the production of NPR materials with controlled properties. In this invention, the solubility of NH 4 -H 2 PO 4 in water is taken into account, as well as that the dissolution of the ammonium salt leads to the release of NH 3 gas during the step of mixing the raw materials.
The mixture of raw materials reacts at temperatures up to 1000 °C forming a porous powder from the NZP precursor phase, while at temperatures above 1200 °C, the NZP precursor powder reacts further, forming a porous structure with the final NZP phase. Further control of porosity is possible using small percentages of suitable chemical additives. With the present invention, NZF materials can be produced with controlled porosity to achieve specific properties, for use in filtration applications or as furnace linings (porous structures), as well as in a wide range of other applications, e.g. for use in very demanding environments such as molds for molding in ERS (Electrical Resistance Sintering) furnaces, forging dies, where dense structures are required, etc.

These patents refer to the production of NZF compounds through sol gel or solid state reaction chemistry methods. In most cases, the structures of NZF materials are produced using liquid chemical methods (eg sol gel) aimed at refractory porous structures with high mechanical properties, suitable for particle separation (filtering) applications.
According to the patents WO 01/25165 and 01/25166, NZF structures with porosities above 20% were produced and the produced structures obtain their porosity by the addition of porous materials (e.g. graphite, flour) and their strength by the addition of reinforcements sintering in the mixture. The raw materials for the sol gel synthesis are soluble salts, while ammonium hydrogen phosphate (NH4-H2PO4) or phosphoric acid is used as a source of phosphorus. In U.S. Pat. 6,413,895 NZP-type structures are produced by the solid-state reaction method, but zirconium acetate hydrate (Zr(HPO4)H2.O) or ZrP2O7 powder is used as the phosphorus source.
The patent CN102531566 (A) describes a composition by the co-precipitation method using the ZnO material (as a sintering enhancer), to improve the resistance of phosphate ceramic materials to thermal shock. Vladimir Pet'kov and co-workers studied the "sintering mechanism of low porosity NPR ceramics" using sintering enhancers [2].
Until now, the feasibility of the process to produce NZR ceramic powders on an industrial scale does not seem to have been evaluated. However, it appears that for the production of NZF on an industrial scale, the solid-state reaction method is superior to the liquid sol-gel method due to the lower cost.
Therefore, there is a need to introduce a new synthesis method of NZF materials that will be environmentally friendly, simple and economically advantageous, based on the general solid-state reaction method of ceramic oxides. For some of the applications mentioned above, there is a need for NZF ceramic objects that have a controlled porosity (from very large, to very small) combined with a low coefficient of thermal expansion, high durability, and electrical and thermal insulating properties.
Ένας ιδιαίτερα κατάλληλος τύπος ΝΖΡ για φιλτράρισμα σωματιδίων σε μηχανές πετρελαίου diesel είναι το Ba1+yZr4P6- The present invention relates to a new method of producing a refractory ceramic structure, generally referred to as "NZP", using ammonium phosphate as a source of phosphorus and water as a dispersing medium, replacing organic solvents. The term "NZP" describes a solid homogeneous phase in which the general arrangement of atoms is equivalent to that of the formula NaZr2P3O12, but where some other atoms replace part or all of the atoms of the elements sodium (Na), zirconium (Z ) or phosphorus (P). The general formula of the NZP family is RxZ4P6-ySiyO24, where R represents an alkali or alkaline earth with x taking values between 0 and 8, Z corresponds to Zr, Ti, Nb, Ta, Y or lanthanide, P is Phosphorus, Si is silicon, O is oxygen and y takes values between 0 and 6. A particularly suitable type of NZR for particulate filtration in diesel engines is Ba1+yZr4P6-
2ySi2yO24με το y να παίρνει τιμές μεταξύ 0 και 1. 2ySi2yO24 with y taking values between 0 and 1.
The new proposed method of producing NZP ceramic objects includes the following steps: 1) the formation of a homogeneous mixture of the raw materials by wet grinding using water as a liquid dispersion medium with drying, 2) the firing of the mixture, 3) the dry or wet grinding of the resulting sintered powder by drying it, 4) high temperature sintering to produce the NZF structure. A sintered NZF article can be produced from either NZF precursor phase powder (derived from steps 1 to 3) or fully formed NZF phase powder (derived from steps 1 to 4) or even a mixture thereof. In the present invention, the raw materials for producing the NZF materials are metal carbonates as a source of R sites, metal oxides as a source of Z sites, silicon oxide (SiO2) crystalline or amorphous as a silicon source, and ammonium hydrogen phosphate (NH4- H2PO4) as a source of phosphorus. Ammonium hydrogen phosphate is insoluble in acetone and its use as a source of phosphorus has been described to achieve a highly porous NZF structure with high mechanical strength (EP 1 702 904 AI). In the present invention, during the wet milling step, acetone is completely replaced by water, resulting in the decomposition of NH 4 -H 2 PO 4 into volatile NH 4<+> ion and H 2 PO 4 - ion. The NH4<+> ion is hydrolyzed to form NH3 gas, while H2PO4 remains as the source of phosphorus. After dissolution, an acidic environment is created. Metal carbonates react when exposed to an acidic environment and CO2 gas is released as a by-product, through an endothermic reaction.
By using water instead of an organic solvent, ceramic objects are produced with lower porosity, which can be further reduced by adding small amounts of sintering enhancers. The result is the production of a final NZF structure with controlled porosity. The production process of sintered NPR articles includes the following stages. Initially, the raw materials are wetted with water until homogenization, dissolution and removal of volatile substances are complete. The dry mixture is then reacted at temperatures up to 1000 °C, forming a NZF precursor phase powder, followed by grinding to achieve the desired powder particle size, so that the chosen shaping method can be applied in the next step. In the final stage and at temperatures above 1200 °C, the NZF precursor powder reacts to form an NZF structure with controlled porosity. The sintered object can come either from a NZF precursor phase powder, or from a powder with the NZF phase formed, or even from a mixture thereof.

In particular, the raw materials are mixed in a stoichiometric ratio with water in a stirring tank for a time of 5 to 48 hours and preferably for 24 hours. Afterwards, liquid grinding is carried out either in a conventional ball mill using zirconia balls as a grinding medium for a time of 1 to 48 hours and preferably 20 hours, or in high energy ball milling devices, at 400-2500 rpm and preferably 800 -1000rpm. The resulting pulp is dried at 80-120 °C for 1 to 24 hours. The dry powder is heated at a temperature of 600 to 1000 °C for a time of 1 hour to 96 hours and preferably at 900 °C for 48 hours. The resulting material is an NZP precursor phase, as shown in Figure 1 and does not yet have the final NZP structure. The precursor powder is then milled in a wet environment using deionized water and zirconia beads for 1 to 48 hours. After grinding the aqueous slurry is dried at 80-120 °C for 1 to 24 hours and preferably at 110 °C for 10 hours. Sintering enhancers include (but are not limited to) metal oxides of one or more of the metals: zinc, magnesium, calcium, aluminum and preferably ZnO in amounts from 0.01 to 2% by weight and preferably 0.01 to 0.2% by weight. Then, the mixture is molded using some molding method including extrusion, dry pressing, molding, tape casting, injection molding, centrifugal casting, gel casting, 3D printing, etc. (without being limited to these ).The resulting article is dried in a conventional or microwave dryer and then sintered in an electric furnace at temperatures from 1200 °C to 1700 °C, for 1 to 48 hours, at a heating rate of 1 to 5 °C / min.
As a result of this method, NZF structures can be designed with controlled thermal expansion and porosity characteristics.
Depending on the y values, NZF structures with near-zero thermal expansion can be obtained, exhibiting excellent resistance to thermal shocks.
Other advantages of the articles produced in this invention are their low thermal conductivities even for low porosity NZF structures, which make them suitable for use as thermal insulators. The dense NZF structures produced by the method of this invention exhibit extremely high electrical resistance making the materials suitable for use as electrical insulators.
The melting point of these structures is greater than 1800 °C (depending on the composition).
To illustrate the invention, the following examples are presented, without being limited to them. All percentages and quantities are by weight. All the following examples refer to ceramic bodies with the NZP structure Ba1+ yZr4P6-2ySi2yO24, where y = 0.22-0.4.
In this example, four (4) NZF compositions belonging to the group Ba1+yZr4P6-2ySi2yO24 were prepared, with y= 0.22, 0.25, 0.27 and 0.40. Stoichiometric amounts of BaCO 3 , monoclinic ZrO 2 , NH 4 -H 2 PO 4 , and amorphous SO 2 were mixed in a container under continuous stirring (300 rpm) for 24 h. The weight ratio of raw materials/water was equal to 1/1. The wet grinding process was carried out in a high energy ball milling device with a speed of 900 rpm, while the feed rate was 20 L/h. After completion of wet grinding, the pulp was dried in a conventional dryer at 100 °C for 24 h. The dry powder was fired in an electric furnace at a heating rate of 3 °C/min, up to 900 °C for 48 h, followed by cooling to room temperature in 3 h. The calcined powder was milled with zirconia beads (20 or 25 mm in diameter) for 2–5 h in a rotary mill. Afterwards, the calcined and milled NZF precursor powder was shaped into cylindrical geometry samples with a diameter of 0.8 cm and a length of approximately 8 cm, using a cold isostatic pressing (CIP) device, at a pressure of 0.2x10<6>kPa, for 1 minute. The samples were placed on an alumina substrate and baked in an electrically heated furnace at a rate of 300 °C/h, at a maximum temperature of 1450 °C for 16 h.
The porosity of the samples was measured by the Archimedes method, as well as by mercury porosimetry. The coefficient of expansion during heating (CTE x10<-6>) was measured on the cylindrical samples using a dilatometer, for temperatures between 25 and 1100 °C. The precursor powder and final product phases present were characterized by X-ray diffractometer. The composition, firing parameters and properties of the final products are given in Table 1. The X-ray diffraction pattern of the final phase of NZP is shown in Figure 2 for the cases where, y = 0.22, 0.25, 0.27 and 0.40.
Comparative examples 1-1 to 1-4 show that Ba1+yZr4P6-2ySi2yO24 ceramics have a porosity of 36%, while the thermal expansion (dL/Lo) remains very low in the range of 0.2 to 0.8% at 1100 °C, for y 0 to 0.4. Considering the simplified process and the characterization test results, it is clearly demonstrated that the present innovative production method, which uses water instead of organic solvents, becomes suitable for the production of ultra-low thermal expansion NZF ceramic material on an industrial scale.
In this example the NZF material with formula Ba1.27Zr4P5.46Si0.54O24 was prepared by the procedure described in Example 1, with the difference that the NZF precursor powder was ground with alumina pellets (20 or 25 mm in diameter) for 2- 5 hours in a rotating mill with the addition of ZnO as a sintering enhancer, in percentages from 0.05 to 2% wt. Then using the cold isostatic compression method (0.2x10<6>kPa, for 1 minute), the powder was shaped into a cylindrical shape with a diameter of 0.8 cm and a length of about 8 cm. The samples were placed on an alumina substrate and sintered in an electrically heated furnace at a rate of 300 °C/h, at a temperature of 1450 °C, for 16 h. The sintered samples were characterized by the methods described in Example 1. The properties of the final products are given in Table 2.
Comparative Examples 2-1 through 2-5 illustrate the effect of the sintering enhancer on the physical properties of the final product.
Porosity is controlled from 36% to near zero as the percentage of reinforcing material increases.
From the above two examples it is evident that the present method of producing NZFs which describes the replacement of the organic solvent by water with (or without) the addition of small amounts of sintering enhancer, is safe and environmentally friendly. With this method it is possible to produce NPR ceramic objects with controlled properties, on an industrial scale. The synthesis method used involves the solid state reaction mainly in two baking steps. NZF structures with controlled thermal expansion and controlled porosity can be produced with extremely good insulating properties (electrical, thermal) using when necessary small amounts of sintering additive. The materials prepared in this way can be used as ceramics for use in highly demanding environments such as ERS forming molds, furnace lining, etc.
