Abstract

A process for the production of a structural foam comprises mixing a resole resin, a second resin, an acid curing catalyst and a finely divided metal capable of reacting with the acid to produce hydrogen. The "second resin" is a resin which is compatible with the resole resin, is capable of being cured to a cross-linked product under the action of the acid catalyst and has a different rate of cure from that of the resole resin. It can be a different resole resin or a urea-formaldehyde or epoxide resin (containing at least one epoxide group per molecule). Hydrochloric and phosphoric are suitable acids and aluminium, magnesium and zinc are suitable metals. In the examples the resole is made by reacting 1 mole of phenol with 2,1 moles of formaldehyde in the presence of sodium hydroxide, removing the water and neutralizing the catalyst. Foams are prepared by (1) mixing resole, liquid urea-formaldehyde resin, methylated spirits, polyoxyalkylene derivative of sorbitol monolaurate (surface active agent) and aluminium powder and adding a mixture of concentrated hydrochloric and phosphoric acids; (2) a similar process in which epoxide resin (from bisphenol A and epichlorohydrin) replaces the urea-formaldehyde resin.ALSO:A process for the production of a structural foam comprises mixing a resole resin, a second resin, an acid curing catalyst and a finely divided metal capable of reacting with the acid to produce hydrogen.
