Abstract
A surface such as mild or alloy steel is coated with a spray melded coating of a spray meld self fluxing alloy and particles of a "fused aggregate" of minus 140 mesh consisting of one or more of the carbides of W, Ti, Ta, Cr, B, V, Zr bonded with at least 6% by weight of the aggregate of a matrix selected from Ni and/or Co materials, followed by fusion of the coating. The self fluxing alloys contain at least 30% of Ni and/or Co with 1%-6% B or Li or P as flux. The "fused aggregate" is crushed sintered or cast material and the matrix is either metallic Ni, Co or their alloys up to a maximum of 25% by weight of the aggregate, or it may be wholly or partly formed of a self fluxing alloy from 10%-85% by weight of the aggregate. The preferred coating composition by weight is a powdered mixture of 10%-60% of minus 100 mesh self fluxing alloy and 40%-90% of "fused aggregate" which is sprayed in a powder spray gun or the powder is incorporated in a low melting polyethylene rod and sprayed in a wire spray gun. An outer layer of the spray meld self fluxing alloy is sprayed over the mixed coating layer and the whole is then fused at 1900 DEG F.-2300 DEG F. Best results are achieved by first spray coating the base surface with a thin layer of the self fluxing alloy. In a further embodiment, the "fused aggregate" and the self fluxing alloy are sprayed separately and fusion is effected after an outer layer of the self fluxing alloy has been applied. When the self fluxing alloy forms the matrix of the "fused aggregate" the sprayed aggregate coating may be fused without applying an outer coating of self fluxing alloy. The following spray meld self fluxing alloys are specified:- ..%.%.%.%.% .Si.1-6.2.5-4.5.0.4.-.2.5-4.5 .B.1-6.2.5-3.5.1.5-4.1.5-2.5.2.5-3.5 .Cu.0-8.-.-.-.- .Mo.0-10.4-8.0.8.-.4-8 .Cr.0-20.16-20.-.30-35.16-20 .C.0-1.0-0.4.0-3.2-2.5.0-0.4 .Fe.0-5.-.-.-.- .Ni.Balance.25-30.0-30.-.16-20 .Co..35-45.30-70.42-46.35-45 .W..-.0-20.16-20.8-12
