Abstract

A method for the production of a shaped foamed polyurethane composition comprises placing in a mould a lining of a thin sheet formed from a non-metallic material that is releasable from a foamed polyurethane composition, the sheet having been shaped prior to placing within the mould to correspond substantially to the shape of the mould, placing a polyurethane foam-forming composition in the mould and allowing the composition to foam and gel within the lined moulding cavity of the mould, removing the lining from the mould with the gelled foamed polyurethane composition, allowing the foamed composition to mature, and removing the lining from the shaped foamed composition without destroying the surface skin of the shaped composition.' The gelled foamed composition contained within the lining after removal from the mould may be matured by heating e.g. at a temperature of up to 80‹ C. The lining may be formed from a thermoplastic non-metallic polymeric material that has a softening point in excess of the temperature at which the foamed composition is matured, e.g. from a polyolefine such as polyethylene or polypropylene. The lining may be shaped to conform to the mould surface by vacuum forming prior to insertion in the mould. The mould may be formed from polypropylene, glass fibre wetted with a liquid epoxy resin, or from acrylonitrile-butadiene-styrene sheet. The foam-forming composition may comprise a polyurethane prepolymer containing free isocyanate groups, which is the reaction product of a polymeric polyol and a polyisocyanate, and a compound containing active hydrogen atoms readable with the free isocyanate groups to generate carbon dioxide to effect foaming of the composition, or the composition may be prepared by mixing together immediately prior to placing within the lined mould a polymeric polyol, a polyisocyanate, and an active hydrogen atom-containing compound. The polymeric polyol may be a polyester or a polyether and the poly. isocyanate may be an aromatic or an aliphatic diisocyanate, examples of which are given. The foam-forming composition may contain a cross-linking agent, a chain-extension agent, or a catalyst to accelerate cross-linking or chain extension of the composition.
