Abstract

A thermoplastic resin sheet with parallel top and bottom surfaces comprises a foam resin core and a continuous, non-porous, unfoamed, tough resin skin integrally united to and circumscribing the core. The sheet is formed by extruding a hot tube of a foamable thermoplastic resin composition, chilling the external surface of the tube to form a non-porous, impervious, tough, unfoamed skin thereon, allowing the remainder of the tube to expand into a foam, applying pressure to opposite outer sides of the skinned tube to collapse and flatten it so that the opposite interior surfaces are fused together to form a single sheet having an external skin integrally united to a foamed core. Thermoplastic resins specified are styrene polymers such as normal crystal grade polystyrene or high impact polystyrene or a mixture of 5-95% normal crystal grade polystyrene and the balance high impact polystyrene. Other specified types of resin are copolymers containing at least 50% by weight of styrene, cellulose ethers and esters, homopolymers and interpolymers of monomeric compounds containing the <FORM:1008137/C3/1> grouping such as olefins, vinyl halides, vinyl esters of carboxylic acids, vinyl ethers, unsaturated carboxylic acids and derivatives thereof, and interpolymers of above mentioned vinylidene monomers with a ,b -unsaturated polycarboxylic acids and derivatives thereof; polycarbonates, oxymethylene-alkylene oxide copolymers and polyurethanes. The outside of the foamed tube is cooled by an air blast, an air-water mist, argon, helium, nitrogen or other inert fluid. Specifications 1,005,477 and 1,007,389 are referred to.
