Description
The present invention relates to the general field of manufacturing parts made of polymeric materials, in particular thermosetting, by additive manufacturing and it relates more particularly, but not exclusively, to the manufacture of an acoustic coating for the wall of a turbomachine such as a airplane turbojet.
The control of noise pollution caused by airplanes around airports has become a public health issue. Increasingly stringent standards and regulations are being imposed on aircraft manufacturers and airport managers. Therefore, building a silent aircraft has become a selling point over the years. Currently, the noise generated by aircraft engines is attenuated by acoustic coatings with localized reaction which make it possible to reduce the sound intensity of the engine over one or two octaves on the principle of Helmholtz resonators. These coatings are conventionally in the form of composite panels composed of a rigid plate associated with a honeycomb core covered with a perforated skin. However, in new generation engines (for example in turbofan engines), the areas available for acoustic coatings are reduced considerably as in UHBR (Ultra-High-BypassRatio) technology.
It is therefore important to propose new processes and / or new materials (in particular porous materials) making it possible to eliminate or significantly reduce the level of noise produced by aircraft engines, especially during the takeoff phases and landing and over a wider frequency range than currently including low frequencies while maintaining engine performance. This is the reason why today we are looking for new noise reduction technologies to reduce this nuisance and this with minimal impact on other engine functions such as specific fuel consumption which constitutes a significant commercial advantage.
In addition, it is now common and advantageous to use additive manufacturing processes instead of traditional foundry, forging or mass machining processes to easily, quickly and inexpensively produce complex three-dimensional parts. The aeronautical field also lends itself particularly well to the use of these processes. Among these, there may be mentioned in particular the process of direct energy deposition by wire (Wire Beam Deposition) described in application US2004 / 0226620.
Objet et résumé de l'inventionSubject and summary of the invention
The present invention therefore aims to provide a method of shaping a new material, which can significantly reduce the noise generated by aircraft turbojets over a wide range of frequencies from low to high frequencies. The acoustic coatings from this method are intended to be mounted on a wall of a turbomachine in contact with a fluid flow and more particularly a fan casing.
To this end, there is provided a method for manufacturing an ordered network of interconnected acoustic micro-channels intended to receive on an receiving surface an incident acoustic wave of direction Ac normal to this surface, the method consisting in:

Description détaillée de l'inventionDetailed description of the invention
Cette paroi est préférentiellement, sans que cela ne soit limitatif, une paroi d'une turbomachine telle qu'un turboréacteur d'avion.FIG. 1A illustrates in exploded perspective part of a three-dimensional scaffolding 10 of filaments 100, 200, 300, advantageously cylindrical, of a sacrificial material allowing, in accordance with the invention, the production of an ordered network of interconnected acoustic microchannels such as to confer acoustic properties on a wall intended to receive on an receiving surface an incident acoustic wave of direction Ac normal to this surface. This wall is preferably, without this being limiting, a wall of a turbomachine such as an aircraft turbojet.
The manufacture of an ordered network of interconnected micro-channels is carried out by additive manufacturing according to the process described in the application cited in the preamble and to which reference should be made for further details. This process makes it possible to deposit, using a suitable printing head, cylindrical filaments of a sacrificial material with diameters of less than 1000 μm along a path specified by the user. By gravity casting, the three-dimensional scaffolding of the sacrificial material is then impregnated with a thermosetting material. Once the thermosetting material has solidified, the product obtained is heated to a temperature above the melting temperature (typically above 60 °) of the sacrificial material to melt it and thus reveal the ordered network of microchannels, of the size and forms cylindrical filaments of the sacrificial material in the solidified material obtained. Interconnections between the micro-channels exist regularly at the contact points between the filaments during the superposition of the different layers of the sacrificial material intended to generate these micro-channels. It is therefore ultimately a mold produced by additive manufacturing.
In accordance with the invention, in order to impart acoustic properties to the ordered network of interconnected microchannels obtained by this process, the filaments 100, 200, 300 which form, by superimposed layers, the three-dimensional scaffolding 10 are oriented, during their successive deposition on a substrate 12 and at a given layer, in a direction of orientation making in space (the two straight lines not being coplanar but arranged in two parallel planes) a predetermined angle Θ with respect to the direction Ac of the incident acoustic wave coming to impact the reception surface perpendicularly. Thus, a first layer of filaments 100 having an inclined direction of the order of 30 ° (typically 32 °) relative to this direction of the incident acoustic wave is followed by a second layer 200 having an inclination of the order of 0 ° (therefore a direction assumed to be parallel to the incident acoustic wave Ac) then a third layer 300 having an inclined direction of typically -32 ° (of the same value as the initial inclination but of opposite sign) relative to the direction of l incident acoustic wave. The deposition of the following superimposed layers continues until the deposition of the last layer in the same succession of layers of filaments 100, 200, 300 and therefore the same different orientations.
The above-mentioned angle of inclination of 32 ° cannot be limiting and the inventors have been able to note that an angle θ of between 25 ° and 40 ° makes it possible to obtain satisfactory acoustic properties.
Likewise, FIG. 1B illustrates a different three-dimensional scaffolding of filaments in which a layer of filaments 100 oriented in the horizontal plane formed by this layer at an angle of the order of 30 ° relative to the direction Ac of the wave incident acoustics succeeds a layer of filaments 300 oriented at an opposite angle of the order of -30 ° relative to this same direction Ac of the incident acoustic wave.
It may be noted that if the filaments when they are cylindrical advantageously have the same diameter, a different diameter depending on the direction of orientation in the three-dimensional scaffolding can however be envisaged. It is the same when these filaments have a non-circular section, for example elliptical.
La figure 2 montre l'échafaudage tridimensionnel 10 obtenu une fois les couches superposées de filaments déposées successivement depuis le substrat 12 et qui sera imprégné du matériau thermodurcissableFIG. 2 shows the three-dimensional scaffolding 10 obtained once the superposed layers of filaments successively deposited from the substrate 12 and which will be impregnated with the thermosetting material
The diameter or the section width of the filaments is preferably chosen to be less than 250 microns and the filling rate of the three-dimensional scaffold is chosen so that it is at least 70%.
The final structure illustrated in FIG. 3 after removal of the sacrificial material (a real example of an acoustic coating 20 on the wall of a turbomachine obtained by the method of the invention is illustrated in FIG. 4) therefore has micro-channels of constant cross section interconnected (this interconnection resulting as said above from the points of contact between the sacrificial filaments) which form a porous network 18 within which the acoustic wave will be able to propagate and attenuate by interacting with the rigid skeleton 16 formed by the thermosetting material. The microstructure is directly controlled by the printing of the sacrificial material by additive manufacturing. The rigid skeleton makes it possible to give the mechanical resistance properties which are greatly superior to those encountered for example with the current stochastic foams marketed as an acoustic coating. Furthermore, the rigid skeleton being made of a thermosetting material, it therefore has great chemical stability, which is an advantage in the case of implantation in areas subjected to different aggressive chemical agents as is the case in a airplane turbojet. Finally, the porous nature of the material leads to a reduction in mass of the acoustic coating and therefore a reduction in costs, in particular by a reduction in energy consumption and an increase in the payload.
The sacrificial material is advantageously an organic ink or a natural wax which must be able to be shaped by printing with small diameters or section widths of filament (typically less than 250 microns), quickly and the removal of which must be simple and under a temperature not altering the thermosetting material. A material comprising a Prussian blue paste such as Loctite ™ or a two-component material formed from a microcrystalline wax (type SP18) and a low molecular weight petroleum derivative such as vaseline ™ is preferred.
The thermosetting material must have an absorbent behavior and in particular a good infiltration capacity (low viscosity) to perfectly impregnate, typically by gravity, the scaffolding while respecting its geometry and sufficient mechanical strength to support the elimination of the sacrificial material without alteration. . It must also be slightly exothermic so that the heat released during its solidification does not melt the sacrificial material. A material based on polymer resin such as epoxy, or even a photopolymerizable resin, the latter making it possible to obtain samples of larger dimensions, is therefore quite suitable.
