Description
- Die Erfindung betrifft ein Spritzpulver für die Herstellung einer bei hohen Temperaturen beständigen Wärmedämmschicht gemäss Oberbegriff von Anspruch 1. Sie bezieht sich auch auf Verfahren zum Herstellen des erfindungsgemässen Spritzpulvers.
- Mittels einem thermischen Spritzverfahren und unter Verwendung des erfindungsgemässen Spritzpulvers lässt sich ein Substrat mit einer Wärmedämmschicht beschichten, wobei das Substrat beispielsweise ein Werkstoff ist, aus dem die Schaufel eines Gasturbinenrads hergestellt ist. Eine derartige Wärmedämmschicht wird kurz mit TBC ("Thermal Barrier Coating") bezeichnet. Das Substrat, auf das die TBC aufgespritzt wird, kann bereits mit einer ein- oder mehrlagigen Teilbeschichtung, insbesondere einem Haftgrund, beschichtet sein. Als Beschichtungsmaterial wird mindestens ein wärmedämmender Funktionalstoff verwendet, der einerseits eine markant kleinere Wärmeleitfähigkeit als das Substrat aufweist und andererseits bei den hohen Temperaturen eine chemisch und thermisch stabile Phase bildet.
- Die
US-A-4996117 offenbart ein Spritzpulver mit den im Oberbegriff des Anspruchs 1 aufgezählten Merkmalen, dessen Partikel insbesondere eine agglomeratartige Mikrostruktur, gebildet jeweils durch eine Vielzahl von aneinander haftenden Körnern, aufweisen. Ein weiteres Spritzpulver, das aus derUS-A-5722379 bekannt ist, besteht aus Partikeln, die einen thermisch zersetzbaren Kem und zwei Hüllen aus einem wärmedämmenden Funktionalstoff bzw. aus einem Haftmaterial aufweisen. Bei einem thermischen Spritzen dieser Partikel entsteht ein Beschichtung mit agglomeratartiger Mikrostruktur. - Eigenschaften einer Beschichtung des Typs TBC, deren mögliche Stoffzusammensetzung sowie Probleme bezüglich der Alterung dieser Beschichtung sind aus der
EP-A- 1 225 251 bekannt. In dieser Veröffentlichung liegt das Hauptgewicht auf Beschichtungen mit kolumnaren Mikrostrukturen, die sich mittels Verfahren herstellen lassen, bei denen der Funktionalstoff - vorteilhafterweise YSZ (Zirkoniumoxyd, das mit Yttriumoxid stabilisiert ist) - verdampft und auf der zu beschichtenden Oberfläche auskondensiert wird. Solche Verfahren sind beispielsweise PVD- oder Sputter-Verfahren. Nichtkolumnare Beschichtungen, die in derEP-A- 1 225 251 ebenfalls besprochen werden, ergeben sich bei thermischen Spritzverfahren aus geeigneten Pulvergemischen. Beim thermischen Spritzverfahren entsteht eine anisotrope, inhomogene Mikrostruktur mit scheibchenförmigen Körnern, an deren Grenzen Mikroporen, insbesondere auch spaltförmige Mikroporen auftreten. - Die
EP-A- 1 225 251 geht auf die Alterung der Beschichtungen ein: Die relativ niedrige Wärmeleitfähigkeit der TBC beruht auf Inhomogenitäten der Mikrostruktur, die durch eine Vielzahl von Kristallkörnern gegeben ist, wobei die Grenzzonen zwischen den Körnern massgebend sind. In diesen Grenzzonen ist die lokale Dichte kleiner als innerhalb den Kristallen. Mikroporen und Gitterdefekte innerhalb den Körnern geben auch einen erniedrigenden Beitrag zur Wärmeleitfähigkeit. Bei den Alterungsprozessen handelt es sich um Verdichtungen der Mikrostruktur, die sich bei hohen Temperaturen aufgrund eines Zusammensinterns - nämlich eines homogenisierenden Zuwachsens von Mikroporen an den Korngrenzen - ergibt. Die Wärmeleitfähigkeit, die möglichst klein bleiben sollte, erhöht sich mit einer zunehmenden Verdichtung. Verunreinigungen, die durch Silicium, Titan, Eisen, Nickel, Natrium, Lithium, Kupfer, Mangan, Kalium und/oder Oxide einiger dieser Elemente gegeben sind, haben amorphe Phasen zur Folge, die an den Körnergrenzen dünne Filme bilden. Solche amorphe Phasen fördern das Homogenisieren der Beschichtung aufgrund eines Zusammensinterns der Körner. Mit geeigneten Zusatzstoffen lassen sich die Homogenisierungsprozesse unterbinden, behindern oder zumindest verlangsamen. Ein solcher Zusatzstoff ist Aluminiumoxid, das in Form von ausgefällten Kristalliten vorliegt. Diese können die genannten Verunreinigungen binden und ausserdem die Mikroporen, die sich zwischen den Körnern befinden, fixieren. Das Aluminiumoxid adsorbiert Silicate aus den Filmen, die benachbarte Körner verbinden. Es entstehen so zwischen den benachbarten Körnern spaltförmige leere Räume, die Barrieren für einen Wärmetransport darstellen. - Aufgabe der Erfindung ist es, ein Spritzpulver für eine Beschichtung des Typs TBC zu schaffen, deren Inhomogenität, die mit der Wärmeleitfähigkeit in Beziehung steht, besonders stark ausgeprägt und thermisch beständig ist. Diese Aufgabe wird durch das im Anspruch 1 definierte Spritzpulver Sowie ein Verfahren zur Herstellung dieses Spritzpulvers nach Anspruch 7 gelöst.
- Das Spritzpulver ist verwendbar für die Herstellung einer bei hohen Temperaturen beständigen Wärmedämmschicht. Diese TBC ist mittels einem thermischen Spritzverfahren auf einem Substrat erzeugbar. Das Substrat kann bereits mit einer ein- oder mehrlagigen Teilbeschichtung, insbesondere einem Haftgrund, beschichtet sein. Es wird mindestens ein wärmedämmender Funktionalstoff verwendet, der einerseits eine kleinere Wärmeleitfähigkeit als das Substrat aufweist und andererseits bei den hohen Temperaturen eine chemisch und thermisch stabile Phase bildet. Das Spritzpulver umfasst Partikel, die jeweils eine agglomeratartige Mikrostruktur aufweisen, die durch eine Vielzahl von aneinander haftenden Körnern gebildet wird. Diese Körner bestehen aus dem Funktionalstoff oder den Funktionalstoffen. Es liegt mindestens eine weitere Komponente aus einem Zusatzstoff oder mehreren Zusatzstoffen vor. Diese weitere Komponente ist auf den Oberflächen der Funktionalstoffkömern, d. h. hauptsächlich in deren Grenzzonen, feindispers verteilt. Die weitere Komponente übt in der gegebenen oder in einer umgewandelten Form eine hemmende oder unterbindende Wirkung aus hinsichtlich Sinterverbindungen, die sich bei den hohen Temperaturen zwischen den Funktionalstoffkörnern ausbilden können.
- Das erfindungsgemässe Spritzpulver weist gezielt hergestellte Mikrostrukturen seiner Partikel auf. Diese Mikrostrukturen bleiben bei einem Auftrag durch thermisches Spritzen zumindest teilweise erhalten und führen so zu einer stark ausgeprägten Inhomogenität, die mit einer niedrigen Wärmeleitfähigkeit verbunden ist. Diese Inhomogenität hat die geforderte Beständigkeit dank geeigneter Zusatzstoffe oder dank Stoffen, die sich durch eine Umwandlung aus den Zusatzstoffe ergeben haben.
- Die abhängigen Ansprüche 2 bis 6 betreffen vorteilhafte Ausführungsformen des erfindungsgemässen Spritzpulvers. Verfahren zur Herstellung des erfindungsgemässen Spritzpulvers sind Gegenstand der Ansprüche 7 bis 9.
- Nachfolgend wird die Erfindung anhand der Zeichnungen erläutert. Es zeigen:

- Das erfindungsgemässe Spritzpulver besteht aus Partikeln 1 oder umfasst solche. Die Partikel 1 haben jeweils eine agglomeratartige Mikrostruktur 2, wie sie in
Fig. 1 veranschaulicht ist.Fig. 2 zeigt schematisch dargestellt einen Querschnitt durch ein ganzes Partikel 1, das eine Randzone 10 zwischen zwei strichpunktiert angegebenen Flächen 11 und 12 aufweist. Die Fläche 11 ist dabei die Oberfläche des Partikels 1. Die Mikrostruktur 2 ist an einer Stelle im Innern des Partikels 1 angedeutet. Das Partikel 1 setzt sich aus einer Vielzahl von aneinander haftenden Körnern 3 zusammen. An den Oberflächen 30 der Körner 3, wo sie mit benachbarten Körnern in Kontakt stehen, ergeben Mikroporen massearme Grenzzonen 5. Innerhalb der Körner 3, die auch polykristallin sein können, tragen Gitterdefekte, Fremdionen und/oder weitere Mikroporen (nicht dargestellt) zur Verringerung der Wärmeleitfähigkeit bei. - Jedes Korn 3 besteht aus einem Funktionalstoff, dessen Funktion ist, bei hohen Temperaturen einen Wärmefluss durch dieses Funktionalstoffkorn 3 klein zu halten. Es können auch verschiedene Funktionalstoffe vorliegen. Mindestens ein Zusatzstoff 4 bildet eine weitere Komponente des Partikels 1. Diese weitere Komponente ist auf den Oberflächen 30 der Funktionalstoffkömern 3, d. h. hauptsächlich in deren Grenzonen 5, feindispers verteilt. Sie übt - gegebenenfalls nach einer Umwandlung in eine andere Form - eine hemmende oder unterbindende Wirkung bezüglich homogenisierenden Sintererscheinungen aus, die bei hohen Temperaturen an den Oberflächen der Funktionalstoffkörner 3 auftreten oder auftreten können. Bei der genannten Umwandlung des Zusatzstoffs 4 kann dieser zunächst aufgeschmolzen werden und mit Material aus benachbarten Funktionalstoffkörnern 3 zusammen sich zu einer neuen Phase ausbilden. Diese neue Phase koexistiert mit der Phase der Funktionalstoffkörnern 3. Die die Sinterung beeinflussende Wirkung des Zusatzstoffs 4 wird in der
EP-A- 1 225 251 erläutert. - Es ist auch möglich, den Zusatzstoff 4 in einer Form in die Partikel 1 einzulagern, die erst mittels einer zusätzlichen Behandlung in eine wirksame Form gewandelt wird. Die Zusatzstoffe 4 können in einer aus Metallsalzen bestehenden Phase abgesondert sein, wobei diese Salze thermisch in Metalloxide umwandelbar sind. Erst nach einer Umwandlung der Salze mittels einem thermischen Behandlungsschritt nehmen die Zusatzstoffe 4 die wirksame, nämlich die Sinterung beeinflussende Form an.
- Bezogen auf alle Komponenten weist die Komponente, die aus dem Zusatzstoff 4 oder den Zusatzstoffen gebildet ist, einen Anteil von nicht mehr als 5 Mol-%, vorzugsweise höchstens 3 Mol-% auf. Die Funktionalstoffkörner 3 haben einen mittleren Durchmesser d50 grösser als 1 nm und kleiner als 10 µm, während die Partikel 1 des Spritzpulvers einen mittleren Durchmesser d50 im Bereich von 1 bis 100 µm (50 Gew.-% der Körner 3 bzw. Partikel 1 sind grösser - oder kleiner - als der entsprechende Durchmesser d50). Für Plasmaspritzverfahren, die normalerweise angewendet werden, liegt der Partikeldurchmesser d50 vorzugsweise im Bereich von 40 bis 90 µm. Für andere Verfahren kann der bevorzugte Bereich auch anders liegen, beispielsweise zwischen 5 und 25 µm.
- Die Partikel 1 des Spritzpulvers sind poröse Agglomerate der Funktionalstoffkörner 3, die jeweils kommunizierende, gegen die äussere Oberfläche 11 des Partikels 1 offene Porenräume - nämlich die Grenzzonen 5 - enthalten. In diese Porenräume 5 sowie auf die äussere Oberfläche 11 der Partikel 1 lassen sich die Zusatzstoffe 4 ein- bzw. ablagern.
- Der in der
EP-A- 1 225 251 beschriebene Funktionalstoff ist Zirkoniumoxid, insbesondere das stabilisierte Zirkoniumoxid YSZ. Dies ist ein besonders vorteilhafter Stoff. Es sind aber auch andere möglich: - Ein keramisches Material mit Pyrochlor-Struktur, beispielsweise Lanthan-Zirkonat, kann als Funktionalstoff verwendet werden (siehe
US-A- 6117560 , Maloney). Die Pyrochlor-Struktur ist im Speziellen durch die Formel A2B2O7 gegeben, wobei A und B Elemente sind, die in einer kationischen Form An+ bzw. Bm+ vorliegen und für deren Ladungen n+ und m+ die Wertepaare (n, m) = (3, 4) oder (2, 5) gelten. Allgemeiner lautet die Formel für die Pyrochlor-Struktur A2-xB2+xO7-y, wobei x und y positive Zahlen sind, die verglichen mit 1 klein sind. Für A und B sind folgende chemische Elemente wählbar: - A = La, Ce, Pr, Nd, Sm, Eu, Gd, Tb, Dy, Ho, Er, Tm, Yb oder eine Mischung dieser chemischen Elemente und
- B = Zr, Hf, Ti.
- Ein weiterer möglicher Funktionalstoff ist eine Magnetoplumbit-Phase (siehe
WO 99/42630 - Als Zusatzstoff 4 lässt sich beispielsweise ein Al-, Mg- oder La-Oxid einsetzen, ferner ein Yttrium-Aluminiumoxid (siehe
US-A- 6203927 , Subramanian et al.) oder auch ein Spinell, insbesondere Magnesium-Aluminiumoxid. Um den Zusatzstoff 4 zwischen die Funktionalkörner 3 einzulagern, kann beispielsweise folgendermassen vorgegangen werden: Man stellt einerseits partikelförmige Agglomerate der Funktionalkörner 3 her und präpariert andererseits eine Metallsalz-Lösung aus beispielsweise gelöstem Al-, Mg-, La-Nitrat oder dem entsprechenden Acetat. Man imprägniert die Agglomerat-Partikel mit der Lösung und trocknet die imprägnierten Partikel. Diese Imprägnierung kann wiederholt werden. Mittels einer thermischen Behandlung der genannten Nitrat- bzw. Acetat-Salzen ergibt sich eine Umwandlung in Oxide, welche die wirksamen Zusatzstoffe darstellen. Die Agglomerate gewinnt man durch Sprühtrocknen von Aufschlämmungen der Funktionalkörner 3 und anschliessende Sinterung (Kalzinierung) des getrockneten Zwischenprodukts. - Jeder Zusatzstoff 4 bzw, dessen gewandelte, die Sinterung wirksam beeinflussende Form darf mit dem Funktionalstoff nicht mischbar sein, so dass ein Eindiffundieren in den Funktionalstoff weitgehend unterbleibt.
- Ein Verfahren zur Herstellung des erfindungsgemässen Spritzpulvers ist im Wesentlichen bereits beschrieben worden. Es gibt auch Alternativen, nämlich neben der beschriebenen A1 eine Alternative A2:
- A1) In ein poröses Agglomerat der Funktionalstoffkörner 3 wird mindestens einer der Zusatzstoffe 4 durch ein Imprägnierverfahren eingebracht.
- A2) Die Agglomerate werden aus einem Gemisch von Funktionalstoffkömern 3 und feindispersem Zusatzstoff 4 hergestellt, wobei die Agglomerate vorzugsweise durch Sprühtrocknung eines Schlickers (Aufschlämmung) und eine anschliessende Kalzinierung erzeugt werden. Der Zusatzstoff 4, beispielsweise ein Nitrat-, Chlorid- oder Acetat-Salz, kann auch in gelöster Form in den Schlicker eingebracht werden. Statt einer Lösung ist auch eine Suspension möglich, in welcher der Zusatzstoff 4 in kolloider Form dispergiert ist.
- Mit Vorteil werden die Agglomerate in einem abschliessenden Verfahrensschritt kurzzeitig in eine Plasmaflamme gebracht und dabei teilweise aufgeschmolzen. Es kann so gegebenenfalls durch eine thermische Umwandlung aus dem Zusatzstoff zumindest teilweise die Komponente entstehen, die das Hemmen des Sinterns bewirkt. Ausserdem bildet sich eine mechanisch widerstandsfähigere Form der Pulverpartikel 1 aus, dadurch, dass eine teilgesinterte Randschicht 10 entsteht.
Claims (9)
- Spritzpulver für die Herstellung einer bei hohen Temperaturen beständigen Wärmedämmschicht, eine Beschichtung des Typs TBC, die mittels einem thermischen Spritzverfahren auf einem Substrat erzeugbar ist, wobei das Substrat bereits mit einer ein- oder mehrlagigen Teilbeschichtung, insbesondere einem Haftgrund, beschichtet sein kann und wobei mindestens ein wärmedämmender Funktionalstoff verwendet wird, der einerseits eine kleinere Wärmeleitfähigkeit als das Substrat aufweist und andererseits bei den hohen Temperaturen eine chemisch und thermisch stabile Phase bildet, wobei das Spritzpulver Partikel (1) umfasst, die jeweils eine agglomeratartige Mikrostruktur (2) gebildet durch eine Vielzahl von aneinander haftenden Körnern (3) aufweisen, diese Körner aus dem Funktionalstoff oder den Funktionalstoffen bestehen, mindestens eine weitere Komponente aus einem Zusatzstoff (4) oder mehreren Zusatzstoffen vorliegt und die weitere Komponente in der gegebenen oder in einer umgewandelten Form eine hemmende oder unterbindende Wirkung ausübt hinsichtlich Sinterverbindungen, die sich bei den hohen Temperaturen zwischen den Funktionalstoffkörnern ausbilden können,
dadurch gekennzeichnet, dass an den Oberflächen (30) der Körner (3), wo sie mit benachbarten Körnern in Kontakt stehen, Mikroporen massearme Grenzzonen (5) ergeben und die weitere Komponente auf den Oberflächen (30) der Funktionalstoffkörnern (3), d. h. hauptsächlich in deren Grenzzonen (5), feindispers verteilt ist. - Spritzpulver nach Anspruch 1, dadurch gekennzeichnet, dass bezogen auf alle Komponenten (3, 4) die Komponente, die aus dem Zusatzstoff (4) oder den Zusatzstoffen gebildet ist, einen Anteil von nicht mehr als 5 Mol-%, vorzugsweise höchstens 3 Mol-% aufweist, dass die Funktionalstoffkörner (3) einen mittleren Durchmesser d50 grösser als 1 nm und kleiner als 10 µm haben und dass die Partikel (1) des Spritzpulvers einen mittleren Durchmesser d50 im Bereich von 1 µm bis 100 µm.
- Spritzpulver nach Anspruch 1 oder 2, dadurch gekennzeichnet, dass der Zusatzstoff (4) oder die Zusatzstoffe zwischen den Funktionalstoffkörnern (3) der Partikel (1) in einer aus Metallsalzen bestehenden Phase abgesondert sind, wobei diese Salze thermisch in Metalloxide umwandelbar sind, so dass der Zusatzstoff erst nach einer Umwandlung der Salze mittels einem thermischen Behandlungsschritt die wirksame, die Sinterverbindungen beeinflussende Form annimmt.
- Spritzpulver nach Anspruch 1 oder 2, dadurch gekennzeichnet, dass die Agglomerate, die die Partikel (1) bilden, jeweils kommunizierende, gegen die äussere Oberfläche (11) des Partikels offene Porenräume (5) enthalten und dass in diese Porenräume sowie auf der äusseren Oberfläche der Zusatzstoff (4) oder die Zusatzstoffe ein- bzw. abgelagert sind.
- Spritzpulver nach einem der Ansprüche 1 bis 4, dadurch gekennzeichnet, dass die Funktionalstoffkörner (3) aus einem oder mehreren der folgenden Stoffe bestehen:- Zirkoniumoxid, insbesondere stabilisiertes Zirkoniumoxid YSZ;- ein keramisches Material wie Lanthan-Zirkonat, das eine Pyrochlor-Struktur A2B2O7 aufweist, wobei A und B in einer kationischen Form An+ bzw. Bm+ vorliegen, für deren Ladungen n+ und m+ die Wertepaare n, m = 3, 4 oder 2, 5 gelten, die Formel für die Pyrochlor-Struktur allgemeiner A2-xB2+xO7-y lautet und als A und B folgende chemische Elemente wählbar sind:A = La, Ce, Pr, Nd, Sm, Eu, Gd, Tb, Dy, Ho, Er, Tm, Yb oder eine Mischung dieser Element und B = Zr, Hf, Ti;- eine Magnetoplumbit-Phase MMeAl11O19,mit M = La, Nd und Me = Mg, Zn, Co, Mn, Fe, Ni, Cr;
während der Zusatzstoff (4) oder die Zusatzstoffe beispielsweise Al-, Mg- und/oder La-Oxid, Yttrium-Aluminiumoxid oder ein Spinell, insbesondere Magnesium-Aluminiumoxid, sind. - Spritzpulver nach einem der Ansprüche 1 bis 5, dadurch gekennzeichnet, dass jeder Zusatzstoff (4) bzw. dessen gewandelte, die Sinterung wirksam beeinflussende Form mit dem Funktionalstoff nicht mischbar ist, so dass ein Eindiffundieren in den Funktionalstoff weitgehend unterbleibt.
- Verfahren zur Herstellung eines Spritzpulvers gemäss einem der Ansprüche 1 bis 6, dadurch gekennzeichnet, dassA1) in ein poröses Agglomerat der Funktionalstoffkörner (3) mindestens einer der Zusatzstoffe (4) durch ein Imprägnierverfahren eingebracht wird oder dassA2) Agglomerate aus einem Gemisch der Funktionalstoffkörnern und feindispersem Zusatzstoff oder einer homogenen oder kolloidalen Lösung des Zusatzstoffs hergestellt werden, wobei die Agglomerate vorzugsweise durch Sprühtrocknung eines Schlickers und eine anschliessende Kalzinierung erzeugt werden.
- Verfahren nach Anspruch 7, dadurch gekennzeichnet, dass in einem ersten Schritt die Zusatzstoffe in Form einer Metallsalzlösung in das poröse Agglomerat eingebracht bzw. mit den Funktionalstoffkömern (3) vermischt werden, wobei diese Salze thermisch in Metalloxide umwandelbar sind, in einem zweiten Schritt das Gemisch getrocknet wird und in einem dritten Schritt die Salze mittels einer thermischen Behandlung in eine wirksame, die Sinterung beeinflussende Form umgewandelt werden.
- Verfahren nach Anspruch 7 oder 8, dadurch gekennzeichnet, dass in einem abschliessenden Schritt die agglomeratartigen Partikel (1) in einer Plasmaflamme kurzzeitig aufgeschmolzen werden.
