Definitions
- the conventional low pressure casting process is known since the beginning of the century: the metal is in a sealed oven, the mold is connected to metal by a tube. If you raise the pressure in the oven, the metal rises in the mold. After solidification, we decompress the oven and collect the metal of the part in the crucible not yet solidified.
- Each point of the mold must therefore correspond, for the metal front, an optimal speed between the two previous; it is a function of the geometry of the part at this point, in particular of the thickness, the nature of the mold (metallic, sand, ceramic), the temperature of the metal and the mold, the nature of the metal, etc.
- LEFEBVRE and PICHOURON (RENAULT Management Patent n ° 2 189 150 of 22/06/1972) where the passage of metal on sensors triggers air flows of different values to vary the metal speed, but this regulation is influenced by leaks from gases which generally exist in industrial ovens whose sealing does not may be perfect. Controlling air flow rates therefore does not allow to establish predetermined speeds.
- the metal fills the mold with any speed: constant pressure is exerted on the metal (Cegedur, Pont à Mousson) or we create an additional depression in the mold chamber (Hitchiner, Strom, Klepsch).
- the crucible enclosure can also remain under pressure residual to keep the metal in the upper part of the tube.
- the sealed oven 1 is heated by 2 unprotected resistors, because operating in presence of air for aluminum.
- the crucible 3 contains the metal.
- a tube 4 connects the crucible 3 to the mold 5. It is provided at its part upper of an electrically heated and regulated set -1 which constitutes with the tube a one-piece assembly.
- This upper part, called nozzle is in the usual technique of low flow pressure, separated from the tube for reasons of disassembly. But in applications with evacuation of the mold 5, the support surface between nozzle and tube should have O-rings to ensure sealing. They are made of polymer and, being likely to be destroyed at 250 ° C, they must be cooled by air circulation in the nozzle and tube support flanges. All leakage at this level causes air to enter the metal of the tube and therefore of the air inclusions in the room in progress by filling the mold.
- the polymeric seals 4 2 at the upper part of the nozzle are cooled by the plate carrying the mold, the temperature of which is between 20 and 40 ° C., and this cooling ensures their satisfactory operation.
- the one-piece tube-nozzle assembly is electrically heated and regulated.
- This assembly rests on the movable plate 7 and is applied under the casting table 8 by the vertical thrust of the oven which is mounted on a jack.
- the mold 5 is on the casting table 8.
- the means for continuously determining the amount of metal present in the crucible include a height measurement constituted by a float 10 at the end of a lever 11 articulated in 12.
- Sector 13 is integral with lever 11 and drives a wheel toothed 14 which itself drives a type angle measurement sensor classic for example like rotary potentiometers.
- Wheel tooth 14 is also integral with the motor to be brought into a determined position for reference.
- the float 10 is made of graphite to resist dissolution by liquid aluminum and be of lower density.
- the other elements of the device are made of high corrosion resistant refractory steel temperature vis-à-vis the corrosive gases which are used in the case of magnesium.
- the metal height sensor gives its indications to the steering device 15.
- the oven carries a gas injection pipe 17 with its pilot operated solenoid valve 18 with proportional opening directed by the control device 15 and a decompression tube 19 with its solenoid piloted 20 which is for example of the all or nothing type.
- the proportional pressurizing valve provides indeed a regular speed of rise to the metal contrary to a valve all or nothing that gives small stops in the case of low speeds, less than 3 to 4 cm per second.
- the part is solid and the all-or-nothing valve has no disadvantages.
- Pressure sensors are arranged in the mold 5 in 26, in the bell 35 at 44, in the oven 1 at 30 and at the entrance to the mold fast response torque metal temperature sensor is provided 27.
- the bell 35 is evacuated by the tubing 36-38 with its solenoid valve 37; the oven 1 is evacuated by the tube 40 provided a solenoid valve.
- the two pipes coming from the oven and the bell are connected to the vacuum pump 47.
- the bell 35 carries a vent tube 41 with its solenoid valve 42. All information from the sensors arrives in the console 28 which also contains programmable logic controllers for direct actions other than those of the casting cycle (movements of the oven, mold ).
- a presence sensor located in the nozzle, can detect the passage of metal when it comes before him. he is composed according to Figure 9 of a tube 60 of refractory steel to the end of which is a patch 61 on which the end is probed of a couple 62. In the interior, there is a circulation of compressed air, with inlet 63 carrying its solenoid valve 64 and an outlet in the open air 65. The solenoid valve 64 is proportional opening.
- control device 15 It is controlled by the control device 15 to obtain on the pellet 61, before the start of the casting cycle, a temperature in a determined interval which is necessary to have a detection satisfactory thermal shock.
- This air circulation which cools the pellet 61 makes it possible to protect the couple against dissolution by liquid aluminum and allows to record the thermal shock during the passage of the metal.
- This processing is done by the software of the control device 15 which receives sensor information.
- the piloting device does not use it for direct the curve of the casting cycle which is dependent on the metal height sensor, but it uses it in its calculations in the case castings without overpressure, with open molds.
- a second form of the device for implementing the process exists for applications to magnesium alloys and is shown in Figure 2 with the possibility of vacuum on the mold and / or special protective atmosphere.
- the device is the same as before and, in the figure 2, the elements corresponding to those of figure are assigned an index b instead of a.
- FIG. 3 A third embodiment of the device allowing to implement the method is shown in Figure 3.
- the mold is maintained at atmospheric pressure and without protective gas. There is no bell.
- the mold 5 was fitted with presence sensors 31 (wires earth during the passage of metal) to perform speed changes in the oven pressure curve as a function time if the casting operation is intended for development.
- the control device 15 has received all the parameters retained (vacuum level to be reached, various pressure speeds in the oven points of the curve resulting in different speeds for the front of the metal, overpressure values, holding time, speed of decompression, theoretical temperature of the metal entering the mold, surface of the crucible, weight and height of the part, etc.).
- Tables 1 and 2 give two examples of the parameters used in a sub casting vacuum, respectively of an aluminum alloy on the one hand and magnesium on the other hand. These inscriptions appear on the screen of the control device 15 before casting. They can be changed using standard computer intervention procedures.
- the curve corresponding to table 1 is illustrated in figure 4, that corresponding to Table 2 is illustrated in Figure 5.
- the two enclosures, that of metal 1 and that of mold 35, are at atmospheric pressure.
- the mold enclosure can be under protective atmosphere as previously indicated.
- the operator starts the vacuum pump 47; the solenoid valves 37 and 40 are opened by the control device 15 and the two chambers 1, 35 are brought to the desired vacuum level (phases 1 and 2 of the curve in figure 4).
- the control device checks that the detector works level of metal in crucible 3 is correct the gear 14 raises then sector 13, then is brought back to the starting position and we check that the indication of the displacement sensor returns to the initial value, that the desired vacuum level for both speakers is reached. All these conditions are affected by a tolerance
- phase 3 the piloting device established in the furn a pressure evolution in accordance with the parameters it received to fill the tube.
- the metal speed is quite fast (20 cm / s approximately during this phase 3 of the curve of FIG. 4).
- phase 4 when the metal reaches the bottom of the nozzle, the control device slows down its speed (3 cm / s) until the entry into the mold in passing on the temperature sensor 27 (this phase 4 of the curve begins at the entrance of the nozzle and ends after the passage on the temperature sensor 27).
- the metal was detected by the presence sensor 31 of the nozzle.
- Phase 6 corresponds to the end of the filling of the mold
- the piloting device establishes an overpressure on the metal according to predetermined speed and time settings to avoid the penetration of the metal between the grains of sand (watering) of the wall of the mold.
- the control device maintains the levels obtained during the solidification time of the part.
- the regulation is made by the pressure difference between the oven pressure (sensor 30) and the bell pressure (sensor 44), because the mold sensor 26 has become inoperative, the mold atmosphere having disappeared.
- phase 9 at the end of solidification, given by the time indication of the parameters of the part or by the indication of a metal temperature sensor, the oven is decompressed. It returns to atmospheric pressure, according to a predetermined curve by action of the piloting device on the piloted valve 20 to avoid turbulence caused by the return of the metal in the crucible 3.
- This curve can translate a linear depressurization and take the form a straight line corresponding to a depressurization speed d 1 or d 2 . These speeds are proportional to the rate of descent of the metal into the tube under the effect of the depressurization of the furnace and are therefore expressed in Tables 1 and 2 in cm / s.
- the final oven pressure may be different from the pressure atmospheric, especially if you want to leave the metal at the top of the crucible.
- Figure 5 corresponds to the cycle for magnesium alloy with a starting vacuum limited to a level making it possible to avoid the emission of magnesium vapor.
- Figure 7 corresponds to the cycle without vacuum on the metal and on the mold, that is to say conventional low pressure casting.
- the process then provides control of the casting curve to obtain the predetermined conditions and, in the case of magnesium, the mold is under the bell 35 of Figure 2 to be kept under atmosphere special.
- the resistors must be in tubes resistant to corrosion of CO 2 -SF 6 and are not under vacuum.
- the oven insulators they are based on materials which may not be attacked by CO 2 -SF 6 .
- Figure 8 corresponds to the vacuum pressure cycle, but without overpressure on the metal after the filling of the mold.
- the bell is brought to atmospheric pressure and the oven is brought to a pressure above atmospheric pressure while maintaining constant the pressure difference ⁇ P that exists at the end of filling of the mold.
- This process allows a mold to be poured under vacuum with weights open so that the lower part of the part solidifies under pressure with feed from the casting system and the upper part solidifies at atmospheric pressure with supply by the flyweights open at the top.
- Figure 9 corresponds to a similar casting cycle but without vacuum.
- the control device 15 then controls the solenoid valve 18 in order to adjust the pressure in the furnace 1 so that the casting speed corresponds to the parameters previously entered.
Description
- parts in aluminum alloys, magnesium, copper, iron, chromium, nickel,
- plastic parts,
- of parts comprising fiber parts subjected to impregnation, these parts generally comprising thin parts.
The conventional low pressure casting process is known since the beginning of the century: the metal is in a sealed oven, the mold is connected to metal by a tube. If you raise the pressure in the oven, the metal rises in the mold. After solidification, we decompress the oven and collect the metal of the part in the crucible not yet solidified.
- which is high enough to prevent this front from solidifying before the filling of the imprint is completed,
- and which is lower than the speed at which the turbulences appear on this metal front, turbulences which would give oxides and gas inclusions.
Each point of the mold must therefore correspond, for the metal front, an optimal speed between the two previous; it is a function of the geometry of the part at this point, in particular of the thickness, the nature of the mold (metallic, sand, ceramic), the temperature of the metal and the mold, the nature of the metal, etc.
The innovations that marked the search for a solution represent three stages:
In French patent 1,376,884, the pressure in the oven is subject to taking predetermined values as a function of time. But as the height of metal in the crucible decreases as and measure as the successive flows, the predetermined value for a given instant leads to a different position in the mold when successive flows.
In addition, no correction due to the temperature of the metal which influences the viscosity of the metal, therefore on its flow velocity.
In French patent 1,257,708 dated 02/22/1960 (Griffin), the method uses a regulating device to achieve a speed constant pressure increase in the oven during filling the room. There is therefore no speed variation in casting courses according to the geometry of the different zones crossed by metal. In addition, there is as before absence correction of speed by temperature.
In French patent 2,276,125 dated 06/27/1975 (Honsel - Werke), we use a low pressure casting system associated with a computer which enforces a rate of increase in the oven specific to each part, but constant up to the holding level for solidification and, with each casting, the pressure of this bearing is increased solidification to take into account the weight of metal used in the previous casting.
In this process, as in the previous ones, the speed flow is therefore not regulated according to the geometry of the room in its various areas. The lack of correction due to the temperature should also be noted.
A different approach from the previous one was made by MM. LEFEBVRE and PICHOURON (RENAULT Management Patent n ° 2 189 150 of 22/06/1972) where the passage of metal on sensors triggers air flows of different values to vary the metal speed, but this regulation is influenced by leaks from gases which generally exist in industrial ovens whose sealing does not may be perfect. Controlling air flow rates therefore does not allow to establish predetermined speeds.
To solve this problem of obtaining a speed predetermined on the metal front at a given location, P.L. and P.A. MERRIEN described in French patent 7,917,317 of 07/03/1979 and European patent 55 947 of 01/05/1981 the use of a reference placed in the metal vein and which detects the passage of the metal. The pressure in the furnace and the time when the metal passes over the sensor are taken as zero value for subsequent changes pressure in the oven. This frees you from the height of the metal in the crucible at the start of the cycle, the zero pressure and the time zero is always obtained at the same point, that of the reference.
- by regulating the speed of the metal from the pressure difference between the oven and the mold,
- taking into account the reduction in height of the metal during casting,
- by replacing the dynamic sensor with a static detection sensor which precisely defines the point of origin of the pressure evolution in the oven, and this from the start of the cycle.
- Brevet US A2 997 756 (C.F. STROM, 1956) et Brevet
US A1 703 739 (W. KLEPSCH, 1929)
- PATENT ABSTRACTS OF JAPAN AND
JPA 61 095 760 (Toyota, 1986)
Brevet US 5 042 561 (CHANDLEY, Sté HITCHINER)
- Patent E2 096 074 (Charbonnier-Goliard, CEGEDUR company)
The two enclosures containing one the metal, the other the mold, are put under the same depression, then one establishes in the metal enclosure an excess of pressure ΔP which allows the metal to fill the mold and which is kept constant until 'at the end of solidification. - Patent FR A2 556 996 (Belocci, PONT à MOUSSON company).
In this patent, the mold enclosure and the metal enclosure are initially under the same vacuum or at atmospheric pressure. By establishing a pressure difference between the two enclosures, the metal is brought to the mold inlet. From this point, the precision of which depends on the height of the metal in the oven in the absence of a sensor, an overpressure is applied in the oven relative to the mold enclosure to fill the mold. The overpressure is obtained by the introduction of gas into the furnace through a pipe under a determined pressure, without regulation. - US patent A2 997 756 (CF STROM, 1956) and US patent A1 703 739 (W. KLEPSCH, 1929)
They relate to the filling of an ingot in a metal mold, placed in a vacuum enclosure, with a metal placed in an enclosure whose pressure rises. - PATENT ABSTRACTS OF JAPAN AND
JPA 61 095 760 (Toyota, 1986)
The metal and the mold are in two chambers under reduced pressure. The filling is done by increasing the pressure in the metal enclosure. - US Patent 5,042,561 (CHANDLEY, HITCHINER Co.)
The mold under an airless atmosphere and carrying its injection tube is placed on the oven which is also with an airless atmosphere. Mold and oven are initially at atmospheric pressure. An additional vacuum is made in the mold chamber to raise the metal. During solidification, this additional vacuum is maintained.
In all of these processes, the metal fills the mold with any speed: constant pressure is exerted on the metal (Cegedur, Pont à Mousson) or we create an additional depression in the mold chamber (Hitchiner, Strom, Klepsch).
- on the one hand, the ΔP between the pressure in the mold and that in the crucible enclosure,
- on the other hand, the difference between the quantity of metal in the crucible at the start of the cycle and the quantity present at the instant considered. This reduction in the quantity of metal in the crucible can be determined for example by measuring the ΔH of height of the free surface of the liquid metal between the instants considered or else the difference in mass.
- a low level (0 to 1 bar, hence the name low pressure) for conventional casting,
- or of a high level (several tens of bars) for special cases such as parts comprising elements made of composite materials with a metal matrix.
The crucible enclosure can also remain under pressure residual to keep the metal in the upper part of the tube.
In pressure changes after filling the mold, it is the ΔP between the crucible enclosure and the mold enclosure which is used to the regulation of the pressure in the oven by the piloting device, because the mold pressure sensor became inoperative after filling.
- A zero vacuum level corresponds to conventional low pressure casting with mold and metal at atmospheric pressure at the start of the injection. The process then brings its special regulation of the speed of the metal and of the overpressure with correction due to the height of the metal in the crucible and the temperature of entry into the mold (cycle shown in Figure 7).
- A vacuum level above 500 residual millibars is used for magnesium alloys, which varies depending on the nature of the alloy (cycle shown in Figure 5).
At the end of the filling of the mold, it is possible not to establish an overpressure, to have weights open at the upper part and to ensure solidification under gravity of the upper part of the part and under pressure of the lower part.
The process brings in this case the speed regulation during filling and the maintenance of the metal at the higher level during solidification (cycle represented figure 9).

Leur volume est ainsi multiplié par un facteur de 1 000.These air inclusions form bubbles which are under pressure atmospheric at 20 °, pass through the metal vein at 750 ° C and below a few millibars (3 to 10 mbar). Their volume is thus multiplied by a factor of 1,000.
These bubbles burst and disperse in the room as a fine mist which, after solidification of the metal, will weaken strongly the structure of the room. The interest of deleting them appears so clearly.
The polymeric seals 4 2 at the upper part of the nozzle are cooled by the plate carrying the mold, the temperature of which is between 20 and 40 ° C., and this cooling ensures their satisfactory operation.

The proportional pressurizing valve provides indeed a regular speed of rise to the metal contrary to a valve all or nothing that gives small stops in the case of low speeds, less than 3 to 4 cm per second.

This air circulation which cools the
A second form of the device for implementing the process exists for applications to magnesium alloys and is shown in Figure 2 with the possibility of vacuum on the mold and / or special protective atmosphere.
The device is the same as before and, in the figure 2, the elements corresponding to those of figure are assigned an index b instead of a.

nozzle 41 linked in a one-piece assembly to the tube 4 has achamber 51 at the top of which a protective gas CO 2 + SF 6 or argon + SF 6 is injected through thetube 52 provided with thesolenoid valve 53. This injection takes place between two flows, it protects the metal of the tube 4, because the protection made on the crucible 3 does not reach it. This injection on the nozzle is interrupted by the solenoid valve at the start of the casting cycle. - The device comprises a tube 61.1 for injecting protective gas into the
bell 35 provided with a solenoid valve 62.1. Thebell 35 carrying themold 5 is a movable assembly. Before appearing on the casting station, the bell is placed under vacuum, then protective argon gas SF6 is introduced and this purge cycle is repeated until a completely satisfactory protective atmosphere is obtained. Thebell 35 maintained under a slight overpressure of argon gas - SF 6 is then brought to the casting station. These provisions allow the magnesium to flow in the absence of oxygen. -
Resistors 2 are placed intubes 50 of refractory steel to be isolated from corrosive gases when they are at high temperature. These tubes are of sufficient thickness not to deform under the effect of the vacuum or the pressure of thefurnace 1. - Insulators made of aluminous and non-siliceous materials are placed between the carcass 1b of the furnace and the
resistors 2 to resist corrosion of the same gases.
A third embodiment of the device allowing to implement the method is shown in Figure 3. In this case, the mold is maintained at atmospheric pressure and without protective gas. There is no bell.
The other elements are identical to those of FIGS. 1 or 2. This embodiment can also be applied to aluminum or magnesium provided that the special provisions indicated are provided previously.
The operation of the assembly is described below with the embodiment of the device shown in Figure 1 (aluminum under vacuum and pressure). In the case of magnesium (Figure 2), the cycle is identical with certain modifications which are indicated in the description.
The
The two enclosures, that of
- that the
mold 5 is locked on the table 8, - that the seal between tube 4 and
mold 5 is satisfactory, - that the injection of gas into the tube 4 (case of magnesium) is done well, that the
oven 1 is decompressed, etc.
If all these safety conditions are met and if the temperature of the metal and that of the nozzle are at theoretical values at the tolerance, casting can begin.
de la courbe figure 4).The operator starts the
Toutes
ces conditions sont affectées d'une toléranceDuring this phase which precedes the start of the injection of
metal, the control device checks that the detector works
level of metal in crucible 3 is correct the
- the
oven vacuum valve 40 closes, - the
oven pressure valve 18 opens, - the
valve 53 for injecting gas into the nozzle closes, (in the case of magnesium), - the
valve 42 for venting thebell 35 closes.
La vitesse du métal est assez rapide (20 cm/s environ pendant cette phase 3 de la courbe de la figure 4).During phase 3, the piloting device established in the furn a pressure evolution in accordance with the parameters it received to fill the tube. The metal speed is quite fast (20 cm / s approximately during this phase 3 of the curve of FIG. 4).
For phase 4, when the metal reaches the bottom of the nozzle, the control device slows down its speed (3 cm / s) until the entry into the mold in passing on the temperature sensor 27 (this phase 4 of the curve begins at the entrance of the nozzle and ends after the passage on the temperature sensor 27).
On the way, the metal was detected by the
- of the height of the metal which evolves in the crucible 3,
- and of the temperature of the metal which was detected in passing on the
sensor 27.
These corrections can reach the same order of magnitude
that the parameters to be respected; they are therefore essential for
establish at each point of the mold appropriate conditions and
predetermined. During this
- pressure less than 1 bar for conventional casting,
- or higher up to several tens of bars for special applications, such as parts comprising elements of composite materials. The final pressure in the mold enclosure may be different from atmospheric pressure.
In
You can also control the cooling and solidification of the metal by injecting liquid nitrogen into the mold predetermined locations.
The final oven pressure may be different from the pressure atmospheric, especially if you want to leave the metal at the top of the crucible.
Figure 5 corresponds to the cycle for magnesium alloy with a starting vacuum limited to a level making it possible to avoid the emission of magnesium vapor.
Figure 7 corresponds to the cycle without vacuum on the metal and on
the mold, that is to say conventional low pressure casting. The
process then provides control of the casting curve to obtain the
predetermined conditions and, in the case of magnesium, the mold is
under the
Quant aux isolants du four, ils sont à base de matériaux susceptibles de n'être pas attaqués par le CO2-SF6.Furthermore, in the case of magnesium, the resistors must be in tubes resistant to corrosion of CO 2 -SF 6 and are not under vacuum. As for the oven insulators, they are based on materials which may not be attacked by CO 2 -SF 6 .
Figure 8 corresponds to the vacuum pressure cycle, but without overpressure on the metal after the filling of the mold. The bell is brought to atmospheric pressure and the oven is brought to a pressure above atmospheric pressure while maintaining constant the pressure difference ΔP that exists at the end of filling of the mold. This process allows a mold to be poured under vacuum with weights open so that the lower part of the part solidifies under pressure with feed from the casting system and the upper part solidifies at atmospheric pressure with supply by the flyweights open at the top.
Figure 9 corresponds to a similar casting cycle but without vacuum.
These seven cycles, the number of which is not limitative, do not differ therefore only by the value of the parameters used by the control device.
- the quantity or the height of the metal in the crucible at the origin and throughout the cycle,
- and the temperature of the metal at the entrance to the mold.

- D: designates the temperature of the alloy taken at its entry into the mold by the
sensor 27.
l'appareil 15. These various measurements are transmitted to a floor of
