Abstract
Description
The present invention relates to a method and an apparatus for producing a brush tool, in particular a rotatable brush tool with a central hub and bristles extending from it.
Rotatable brush tools are used in industry for cleaning, polishing, deburring, finishing and smoothing metals and other materials. Rotatable brushes are typically made from individual tufts of bristle material (which may be wire or non-metallic materials such as tampico, horsehair, nylon and the like) folded in half to form a loop. The loop is used to attach the tufts to a rotatable hub. The loops are held in place by clamps or by passing them through perforations in a disk or along an annulus to form a loop. Brush constructions of this type are disclosed, for example, in U.S. Patent No. 4,092,758. Other methods of attaching the bristles, for example, by means of thermoplastic tapes such as B. disclosed in U.S. Patent 2,190,206, are also known.
Regardless of how the bristles are attached to the hub of known brushes, the bristles are almost invariably inserted into the hub in the form of individual tufts or arranged in bundles around a circular ring. This results in a loss of bristle material in at least two respects. First, the need to bend the bristles in half to form a loop requires additional material in the loop. Second, due to folding, the ends of the bristles do not form a bundle of uniform length; the bristles on the inside of the loop will be longer than the bristles on the outside of the loop. Thus, the bristles must be longer than would otherwise be necessary so that they can be used on the can be cut to the desired length after the tufts have been formed and inserted into the hub.
A good brush tool should have a uniform distribution of bristles around the circumference of the tool. Tufted type brushes do not have a uniform distribution of bristles. Furthermore, a good brush tool should not clamp the bristle excessively, such as with rings or clamps, which would reduce the cross-sectional area of the bristle in the clamping area. This clamping action or excessive clamping action causes a point-like stress which can lead to premature bristle breakage. Finally, a good brush tool should not allow the bristle to rub against a metal side plate, which also leads to breakage.
A method and a device for producing a brush tool are also known from DE-B-1005928. Here, tufts of bristles are individually inserted into a central hub made of molded plastic material, the individual tufts being held by spring-loaded holding elements near their outer ends and by profiled curves arranged at intervals in the circumferential direction near their inner ends.
It is an object of the present invention to provide a method and an apparatus for manufacturing a rotatable brush tool in which the fibers are attached to the hub in such a way that stresses on the bristles which can lead to premature breakage of the bristles are avoided.
Another object of the present invention is to provide a method of making a rotatable brush which requires relatively few manual or mechanical steps for attaching the bristles to the hub.
Another object of the present invention is to provide a To provide a method and apparatus for making a rotary brush in which the bristles are distributed at a uniform density around the circumference of the hub and with a minimum of waste in the length of the bristles.
According to the present invention, there is provided a method of manufacturing a brush tool having a hub and a plurality of bristles extending from the hub, comprising the steps of:

Figure 10 is a partial cross-sectional view of another embodiment of a rotary brush tool that can be made in accordance with the present invention.
In the drawings, like reference numerals refer to like parts. Figures 1 and 2 show a rotatable brush tool 10 that has been manufactured using the method and device according to the invention. The rotatable brush tool 10 has a hub 12 and bristles 14. Only parts of the actual bristles are shown in Figure 1. However, the bristles are arranged continuously around the entire circumference of the bristle tool 10.
The hub 12 is preferably substantially cylindrically shaped to facilitate use of the tool 10 as a rotary tool. However, the shape of the hub 12 can be adapted to suit different applications as required, such as bowl shape, face-to-face brush shape, etc. Thus, although the invention is described in the context of a flat rotary brush tool, it can be readily adapted to other shapes.
The hub 12 is provided with an axial opening 16 so that the brush tool 10 can be connected to a rotatable drive shaft, for example the rotatable shaft of a machine tool. The opening 16 can be adapted as required to the specific shaft to which it is to be connected. Thus, the opening 16 can be square or rhombic or have any other shape as required so that the rotary movement of the drive shaft is transmitted to the brush tool 10.
As best seen in Figure 2, the bristles 14 comprise individual brush fibers or wires of uniform length embedded in the hub 12. Preferably, the hub 12 is made of a curable polymeric material, which may be reinforced so that the individual bristle fibers or wires can be arranged in the hub 12 prior to curing and remain firmly embedded in the hub 12 after curing. After the hub 12 has cured, the bristles 14 remain firmly embedded therein without the need for mechanical retaining means such as clamps, staples, bands or the like.
It can also be seen from the drawings that a continuous bristle filling 14 is achieved. This leads to a brush tool which is provided with a uniform distribution of the bristles over the circumference of the tool.
A preferred material for the bristles is a nylon material impregnated with abrasive particles. However, any other bristle material such as plastic fibers or natural bristles such as plant fibers or animal hair may be used depending on the requirements of the particular application for which the brush tool is used. The bristles 14 are preferably of uniform length and extend radially from the hub 12 so that no secondary cutting is required to provide the bristles of the finished brush with a uniform length. Furthermore, since the bristles are embedded directly in the hub 12, no mechanical fasteners are required to hold the bristles in place. Since no mechanical fasteners are required, no loops are needed, thereby reducing the amount of bristle material required. Preferably, the bristles are densely packed to achieve a substantially continuous brush surface, that is, a brush surface with no significant gaps between the individual bristle fibers.
Figure 3 shows another brush tool 10' with the same elements as the rotatable brush tool shown in Figures 1 and 2, but with different proportions. Figures 4 - 9 show how the brush 10' of Figure 3 is manufactured according to the method and device of the present invention. It should be noted, however, that the invention can also be used for the brushes shown in Figures 1 and 10.
Figure 4 shows an exploded view of a device for carrying out the method according to the present invention. The device has a base plate 20 in the form of a disk with a central opening 22. Several ring-shaped pins 24 extend perpendicular to the disk for aligning the bristles, the function of which is explained below. The base plate 20 is further provided with an annular groove 26 and a plurality of pin holes 28 which receive mounting pins such as pin 60 shown in section in Figure 8, thereby holding the device in position. The pins 60 may be disposed in corresponding holes in a base bracket to removably mount the device.
An annular collar 30 forms the outer periphery of a cylindrical recess. One edge of the annular collar 30 fits into the groove 26 of the base plate 20. A center portion 32 fits into the center opening 22 of the base plate 20. The center portion may have any required shape, as described below, to produce a rotary brush tool with a central opening 16' of a particular required shape (in the following embodiment, the center portion is cylindrical to produce a round central opening 16' in the rotary brush tool 10'). The center portion 32 is further provided with a threaded bore 34 along its axis.
A first mold half 36 and a second mold half 38 are formed to fit around the center member 32. Together, the mold halves 36 and 38 form a recess having the shape intended for the hub 12'. The mold halves 36 and 38 further have central openings so that they fit snugly around the center member 32. Of course, the central openings of the mold halves 36 and 38 are of a shape complementary to the shape of the center member to produce a rotatable brush tool 10' having a central opening 16' of the desired shape. The mold halves 36 and 38 further have projecting ribs 37 and 39 near their respective outer perimeters. These ribs 37 and 39 are in the form of projecting edges which serve to securely clamp the bristles together when the mold halves 36 and 38 are pressed against each other, as can be seen below. At least one of the mold halves, here 38, is provided with a channel 40 so that the material, from which the hub 12 is formed can be introduced in a flowable state into the space between mold halves 36 and 38. The channel 40 can also form a filling opening for the introduction of the hub material, whereby one of the mold halves can have additional openings such as 41 to allow the escape of air and other gases from the space between the mold halves.
A clamping disk 42 is provided coaxially with the central part 32 and the mold halves. The clamping disk 42 is provided with a central opening for receiving a bolt 44, which is preferably associated with a disk 46. The bolt 44 extends through the clamping disk 42 and the central opening in the second mold half 38 and is in engagement with the threaded bore 34 in the central part 32.
Figure 5 shows a number of parts of the device according to the present invention assembled to receive the bristles and the material to be molded to make a rotatable brush. The base plate 20 is securely attached to a surface by means of pins (such as 60 in Figure 8) projecting from the surface of the base and seated in pin holes 28. The annular collar 30 fits into the annular groove 36 in the base plate 20 to form a substantially cylindrical recess. The pins 24 for aligning the bristles run parallel to the axis of the cylindrical recess formed by the base plate 20 and the annular collar 30. In the center of the cylindrical recess is the center part 32. The lower mold half 36 is arranged around the center part 32 on the base plate 20. These parts together form a cylindrical recess into which bundles of bristles can be inserted to form the rotatable brush tool.
Figure 6 shows the insertion of the bristles 14'. The bristles 14' are preferably, but not necessarily, arranged in small bundles 48, the size of which can be such that each bundle 48 fits into the space between two of the bristle alignment pins 24. The bundles 48 may be held together by small bands which may be removed when the bundle is placed in the recess. The bristles 14' are of such a length that one end of each bristle is substantially in contact with the inner surface of the annular collar 30 while the opposite end of each bristle is substantially radially inward of the rib 37 of the inner mold half 36. In this way, the radially inwardly facing ends of the bristles protrude into the space between the upper and lower mold halves 36 and 38, respectively, when the upper mold half 38 is clamped to the central part 32.
The hub 12' of the rotary brush tool 10' is preferably made of a moldable resin such as, but not limited to, epoxy resin, polyurethane, acrylic resin derivatives, polyesters, etc. It is further preferred that the material to be molded be thixotropic when introduced into the mold cavity. The thixotropy of the material to be molded, combined with the tight compression of the bristles 14' by the lips 37 and 39 of the mold halves 36 and 38, provides the ability to introduce the material to be molded into the mold cavity without it running out of the mold cavity between the bristles 14'. Thus, the material to be molded remains confined to the space between the mold halves 36 and 38.
Figure 7 shows the apparatus according to the present invention arranged to receive the introduced thixotropic material to be molded. The upper mold half 38 is fitted over the middle part 32 (not visible in Figure 7) so that the inwardly facing ends of the bristles 14 are tightly clamped between the ribs 37 and 39 on the mold halves 36 and 38. This clamping is effected by the bolt 44 which is screwed into the threaded bore 34 of the middle part 32 and tightened and thus presses the clamping disk 42 downwards against the mold half 38. The clamping disk 42 is at its inner Surface preferably not threaded, a conventional disk 46 preferably being arranged between the head of the bolt 44 and the clamping disk 42 to distribute the clamping force over a larger area. The upper mold half 38 has a channel 40 passing through it, which can also be provided with a shallow recess which serves as a sprue. The channel 40 communicates with the space which is formed between the mold halves 36 and 38 around the central part 32.
Figure 8 is a cross-sectional view of the device in the configuration of Figure 7 after the moldable resin has been introduced to form the hub. It can be clearly seen in Figure 8 that the bristles 14 are effectively clamped between the ribs 37 and 39 on the mold halves 36 and 38 by tightening the clamp bolt 44 in the threaded bore 34 in the center portion 32. When a flowable thixotropic moldable resin is introduced between the mold halves 36 and 38 through the channel 40, the material flows around the center portion 32 and effectively embeds the inwardly facing ends of the bristles 14 in the material.
The upper mold half 38 may also have small openings such as 41 in Figure 8 to allow gases to escape during curing of the moldable resin. After curing of the resin between the mold halves 36 and 38, it forms the hub 12' of the rotary brush tool 10'. The shape of the central opening 16' of the rotary brush tool 10' is simply the cross-sectional shape of the center portion 32, which is round in the illustrated embodiment, but may be rectangular, toothed, etc., as required for a particular application.
Figur 9 zeigt das fertige rotierbare Bürstenwerkzeug 10' welches aus der Vorrichtung entfernt wird. Nachdem das thixotrope Material der Nabe 12 ausgehärtet ist, wird der Bolzen 44 gelöst und aus der Mittelbohrung 34 und dem Mittelteil 32 entfernt;Figure 9 shows the finished rotary brush tool 10' being removed from the fixture. After the thixotropic material of the hub 12 has cured, the bolt 44 is loosened and removed from the center bore 34 and the center portion 32;
The rotatable brush tool 10' can then be removed from the recess formed by the base plate 20 and the annular collar 30. The particular shape of the hub 12 depends on the particular configuration of the mold halves 36 and 38. Mold halves 36 and 38 can be designed to impart to the hub 12 any type of shape, bevel or grooves as required. Since the outer ends of the bristles 14 have been uniformly laminated against the inner surface of the annular collar 30, trimming of the bristles is generally not necessary.
The mold halves 36 and 38 may further be configured on their inner surfaces to provide the finished hub 12 with an inner shoulder or groove around the opening 16, as shown on the hub 12 in Figure 8. Such an inner shoulder provides the ability to insert different adapters (not shown) into the central opening 16 to enable the brush tool 10 to be attached to different shafts, e.g. those with a square or rhombic shape, or to shafts with different diameters, such as those with a hexagonal or hexagonal shape. e.g., 1/2", 1", 11/4" (12.7 mm; 25.4 mm; 31.75 mm), etc. The use of adapters also allows the brush tool to be manufactured in a smaller number of usable sizes and allows for a significant reduction in hub material for large outside diameter brushes. The hub 12 need only have a radial depth sufficient to embed a small portion of the length of the bristles 14 therein. By providing a relatively large central opening 16 and attaching the rotatable brush tool 10 to a relatively small shaft using an adapter, only a relatively small amount of material need be used for the hubs. This results in a brush that is lighter in weight and less expensive to manufacture.
Figure 10 shows a partial cross-sectional view of another type of rotary brush tool 50. The apparatus of the present invention can be readily adapted to produce such a brush tool. The rotary brush tool 50 includes additional reinforcing rings 52 embedded in the hub forming material 12' to increase the strength of the hub 12 when necessary. The rings 52 may be made of metal, dense plastic, or any other suitable material. The brush tool 50 is manufactured with the apparatus of the present invention simply by placing the rings 50 and 52 under and over the bristles 14" as the bristles are placed in the recess. When the thixotropic material for the hub 12 is introduced into the mold, the material will surround the rings 52 such that the rings 52 are embedded in the hub after the material has hardened. Such reinforcement as provided by rings 52 is particularly useful for rotary brush tools having a short radial distance between the outer edge of the hub 12 and the edge of the central opening 16. While such sizing of the hub 12 can result in a significant saving in material to be molded, a thin hub may not have the necessary rigidity for high speed use. The rings 52 provide this additional strength.
