Description
The invention relates to a divisible casting mold for casting slip and to a method for producing this mold. In particular, the invention relates to improvements to a casting mold for producing unfired sanitary ware, ceramic articles and the like.
It is already known to provide liquid-conducting channels in the filter layers of a slip casting mold from either blind holes (EP-A-89 317) or porous strands (US-A-4,664,610 or DE-A-2 634 301). However, problems have arisen with these filter layers of the mold, such as non-uniformities in the liquid-conducting properties and low strength of the mold. Until now, it was assumed that these problems were unavoidable. Both the problems and the improvements brought about by the present invention are explained in detail in the following comparative example and the working example according to the present description.
The inventors have attempted to develop effective combinations of both blind holes and porous strands for the liquid-conducting channels (EP-A-352 056, published on 24.1.1990) and it has been found that the usual problems can be unexpectedly avoided by arranging a certain combination of blind holes and porous strands in the filter layers of the mold.
The present invention thus provides a mold for molding slip, which comprises a divisible mold with at least two mold parts, which form a mold cavity when joined together, each mold part comprising a housing and a filter layer of continuously porous structure adjacent to this housing, and the filter layer has liquid-conducting channels, and a slip feed line connected to the mold cavity and connected to the outside of the housing, as well as a liquid-conducting line is provided which is connected to the liquid-conducting channels and is in communication with the outside of the housing; this form is characterized in that:
die flüssigkeits-leitenden Kanäle eine Mehrzahl praktisch geradlinig in den Filterschichten angeordneter Blindlöcher und eine Minderzahl poröser Stränge umfassen, die in Kurvenbahnen entlang der Filterschichten angeordnet sind;the liquid-conducting channels comprise a plurality of blind holes arranged practically in a straight line in the filter layers and a minority of porous strands arranged in curved paths along the filter layers;
die porösen Stränge anstelle der Blindlöcher im wesentlichen in den Teilen der Filterschicht angeordnet sind, deren mechanische Festigkeit geringer ist als die anderer Teile der Filterschicht, um einen weiteren Festigkeitsverlust durch Anbringung von Blindlöchern in diesen schwächeren Teilen zu vermeiden; undthe porous strands, instead of the blind holes, are arranged essentially in the parts of the filter layer whose mechanical strength is lower than that of other parts of the filter layer, in order to avoid a further loss of strength by providing blind holes in these weaker parts; and
die Blindlöcher im wesentlichen in den anderen Teilen der Filterschichten ausgebildet werden, wo die mechanische Festigkeit praktisch ausreichend ist;the blind holes are formed essentially in the other parts of the filter layers where the mechanical strength is practically sufficient;
wodurch in den Filterschichten der Form ausreichende mechanische Festigkeit und gleichförmige flüssigkeits-leitende Eigenschaften geschaffen werden.thereby creating sufficient mechanical strength and uniform liquid-conducting properties in the filter layers of the mold.
The porous strands can also be arranged in the part of the filter layer where a uniform formation of blind holes would be difficult, although the blind holes are suitable for controlling the liquid-conducting properties in the filter layer by adjusting the length of the blind holes accordingly.
The separable mold described above can be manufactured by the following steps, whereby:
(1) ein Modell für eine Filterschicht anfertigt, das die Form des zu giessenden Gegenstandes besitzt;(1) prepare a model for a filter layer that has the shape of the object to be cast;
(2) über dieses Modell Stützdraht legt, z.B. ein Netz, auf dem die erforderlichen porösen Stränge angeordnet und fixiert sind;(2) place support wire over this model, e.g. a net, on which the required porous strands are arranged and fixed;
(3) das geteilte Gehäuse über Modell und Stränge setzt;(3) places the split housing over the model and strands;
(4) den durch das Gehäuse und das Modell für die Filterschicht gebildeten Raum mit einem fliessfähigen Filtermaterial füllt und dieses Material festwerden lässt; und(4) filling the space formed by the housing and the pattern for the filter layer with a flowable filter material and allowing this material to solidify; and
(5) durch Bohren oder dgl. Blindlöcher von dem Gehäuse ausgehend in Richtung auf die Filteroberflächen der Filterschicht ausbildet.(5) by drilling or similar blind holes starting from the housing in the direction of the filter surfaces of the filter layer.
A mold including support layers for the filter layers can be manufactured by using a split housing in step (3) which already has a support layer within the housing.
In the drawing, Fig. 1 shows a vertical section through the mold according to Example 2. Fig. 2 shows a vertical section through a conventional mold according to Example 1 (comparative example).
The filter layer of the mold according to the invention can comprise a support layer between the filter layer and the housing, which is important both in terms of reinforcement and material costs of the filter layer and prevents deformation of the filter layer. In other words: the airtight housing of the mold comprises the housing of the mold as well as the support layers for the filter layers arranged between the housing and the filter layers.
The material for the filter layer can be any material that forms a continuously porous, solid layer, including porous synthetic resins and gypsum. In view of performance and durability of the mold, a filter layer made of a continuously porous synthetic resin is generally preferred. The material for the support layer can be a practically non-porous solid material.
The housing may be a rigid container or frame that holds the filter layer or support layer. If the form consists of a frame and a filter layer, the exposed parts of the filter layer are normally coated with an airtight coating.
The porous strands are, for example, fiber strands and fiber tubes, whereby fiber tubes (e.g. knitted cotton tubes) are normally used. The outer diameter of the porous strand is usually in the range of about 2 mm to about 20 mm. The porous strands are usually arranged along the filter layers at intervals of about 5 to 60 mm and at a depth of about 10 to 40 mm from the surface of the filter layers.
The term "blind hole" refers to a long, narrow channel that runs at intervals of, for example, about 10 to 100 mm from the housing towards the surfaces of the filter layers and whose upper end reaches a distance of about 10 to 40 mm from the filter surfaces. The diameter of the blind holes is generally about 5 to 30 mm. The blind holes can also contain some fillers, such as fibers, in order to store some water in them to form water films.
Shown in Fig. 2 is a cross-section through a conventional mold. This mold is divisible and comprises an upper mold part 1 and a lower mold part 2. Each mold part consists of a filter layer 4 or 5 made of a porous solid material (which, when assembled, forms a mold cavity 3), a housing and, if necessary, a support layer 6 or 7 made of a non-porous material which supports the filter layer 4 or 5. The filter layer 4 (or filter layer 5) and the support layer 6 (or support layer 7) are supported by a reinforcing frame 8 (or reinforcing frame 9), i.e. a housing.
The reference numerals 10-10 and 11-11 denote blind holes which are formed parallel to one another, running upwards or downwards, in the upper mold part 1 and the lower mold part 2, respectively. The blind holes 10-10 are closed at their lower ends within the filter layer 4, while their upper ends reach up to the transverse channels 12 which are arranged between the lower surface 8a of the reinforcing frame 8 and the support layer 6. The blind holes 10-10 are connected to one another via these channels 12. Similarly, the blind holes 11-11 are closed at their upper ends within the filter layer 5, and their lower ends extend to the transverse channels 13 between the upper surface 9a of the reinforcing frame 9 and the support layer 7. These blind holes 11-11 are connected to one another via the channels 13. The channels 12 and 13 in turn are connected to the outside via the liquid-conducting lines (not shown in the drawings).
In such a mold, slip is introduced into the mold cavity 3 through a slip feed line 14 and pressurized to force the water contained in the slip into the filter layers 4 and 5, whereby the slip settles on the inner surfaces of the filter layers, while the liquid-carrying lines can be depressurized to drain the water driven into the filter layers 4 and 5 through the blind holes 10-10 and 11-11, respectively. In the manufacture of a hollow molded article, the slip feed line 14 is brought to a low level once the settled layer has reached the predetermined thickness and the slip remaining in the mold cavity is drained through the slip feed line.
Teile A und B in Fig. 2. However, the materials from which the filter layers 4 and 5 are made show a low mechanical strength, and this strength is further reduced by the formation of the blind holes 10-10 and 11-11. It is a defect of this form that, when slip is fed in and pressurised, cracks develop due to the concentrated stress at the weak parts of the filter layers where the layers are relatively thin and practically only take the pressure from one side (see e.g. C, D in Fig. 2), for example at places which are thin, receive the pressure from one side and are bent in an L-shape, such as parts A and B in Fig. 2. Such cracks in the filter layers cannot be tolerated. When the slip in the mould was subjected to the pressure of 1.5 MPa which is customary in practice in mould casting processes, cracks with a width of approximately 2 mm developed after 5 working sequences of the process.
Fig. 1 shows a cross-section through a mold according to the invention, the construction of which is practically the same as that of the mold of Comparative Example 1. Therefore, similar parts are designated by the same numerals to facilitate description.
The reinforcing frame 8 (i.e. the housing) consists essentially of a plate-shaped upper frame 8A which forms the upper surface of the mold, and of side frames 8B which cover a support layer 6. The contact surface between the lower surface 8a of the reinforcing frame 8 (i.e. the lower surface of the upper frame 8A) and the upper surface of the support layer 6 (except for the parts of the surface in which transverse channels 12 are arranged) can be sealed by means of a resin filler. The reinforcing frame 9 consists essentially of a plate-shaped lower frame 9A which forms the underside of the mold, and of side frames 9B which cover a support layer 7. The contact surface between the upper surface 9a of the reinforcing frame 9 (i.e. the upper surface of the lower frame 9A) and the underside of the support layer 7 (except for the parts of the surface in which transverse channels 13 are arranged) is sealed by means of a resin filler. The mold is designed to have a distance 15 between the lower end of the side frame 8B of reinforcing frame 8 and the upper end of the side frame 9B of reinforcing frame 9 when the mold is closed as shown in Fig. 1. In this way, the support layer 6 and filter layer 4 of the upper mold part 1 can be joined closely and without gap to the support layer 7 and filter layer 5 of the lower mold part 2. (Incidentally, here too, the contact surfaces of the individual layers can be sealed by a resin filler when the mold is in the closed state.) Support layers can be avoided by replacing these support layers with filter layers.
This working example is characterized in that porous tubes 16-16 and 17-17 are provided instead of the blind holes 10-10 and 11-11 in part A of the filter layer 4 and part B of the filter layer 5, respectively (as explained in comparative example 1, these parts have only a low mechanical strength). The porous tubes 16-16 and 17-17 are made of air- and water-permeable materials, such as fabrics (e.g. cotton fabrics) or glass fibers, and form continuous tubular channels that run in curved paths through part A and part B, respectively. These tubular channels made of porous hoses 16-16 and 17-17 are connected to the external, liquid-carrying lines via corresponding channels 12 or 13 running through the support layer 6 or 7 and serve, similarly to the blind holes 10-10 and 11-11, for supply and drainage purposes. The numbers 18 and 19 designate support nets that support the porous hoses 16-16 and 17-17 respectively and are embedded in them as an integral component during the manufacture of the corresponding filter layers 4 and 5.
Part A, which has a very low strength (this part is long in the vertical direction), is provided on the back with a stainless steel rail 20. This reinforcing rail 20 is, according to the shape of part 3a of the mold cavity 3, is bent in an n-shape and is generally installed in such a position between the support layer 6 and the filter layer 4 that it does not adversely affect either the supply or the drainage of water.
In this example, the porous tubes 16-16 and 17-17 (similar to the blind holes 10-10 and 11-11) serve to direct the water entering the filter layers 4 and 5 as the slip settles out through the liquid-carrying lines. Once the slip has settled, an appropriate amount of water is supplied through the porous tubes 16-16 and 17-17 and the blind holes 10-10 and 11-11 by pressurizing the liquid-carrying lines. This water exits the surfaces of the filter layers 4 and 5 and forms thin films of water between the filter layer and the molded article, which makes it easier to remove the mold.
In this example, since porous tubes 16-16 and 17-17 are provided in parts A and B of the filter layers 4 and 5, the strength of parts A and B is improved by the strands and wires thus arranged compared to the cases where blind holes 10-10 and 11-11 are formed. In this way, the generation of cracks can be prevented. In addition, part A is reinforced by the stainless steel rail 20 passed around part A from the back, which leads to a further improvement in the tendency to crack formation.
Obgleich die porösen Schläuche 16-16 und 17-17 nur in den Teilen A und B, die geringe Festigkeit zeigen, angeordnet werden, ist es auch möglich, solche porösen Schläuche anstelle von Blindlöchern auch in anderen geeigneten Teilen vorzusehen (z.B. in Teilen, wo ein Blindloch zu tief wäre, um sich einfach ausbilden zu lassen).Although the porous tubes 16-16 and 17-17 are arranged only in the parts A and B which show low strength, it is also possible to provide such porous tubes instead of blind holes in other suitable parts (e.g. in parts where a blind hole would be too deep to be easily formed).
As explained above, porous strands (e.g. porous tubes) according to the present invention can be effectively provided instead of blind holes in those parts of the filter layers which show a low mechanical strength, such as in the parts A and B shown in Fig. 1 and 2 and described in Examples 1 and 2 (e.g. in parts of the filter layers which are relatively thin, i.e. thinner than other parts, and on which the pressure of the slip acts practically only from one side).
In such weak parts of the filter layers, the mechanical strength is further reduced if blind holes are formed therein. The introduction of porous strands instead of blind holes does not significantly affect the mechanical strength of the filter layers and often even has the effect of strengthening parts in which such strands are provided, since these strands are arranged along the filter layer. If necessary, the weak parts of a filter layer can be further strengthened by embedding a support rail in it.
