Description
- Die Erfindung betrifft im allgemeinen ein Verfahren und eine Vorrichtung zum Verkleben von Polytetrafluorethylen (PTFE) auf einem Substrat. Eine zwischengelagerte Schicht, vorzugsweise fluoriertes Ethylen-Propylen (FEP), wird vollständig aufgeschmolzen, während das PTFE teilweise aufgeschmolzen wird, um eine kräftige mechanische Verklebung zwischen dem PTFE und dem Substrat zu bilden.
- Frühere Versuche, PTFE auf Metall zu Verkleben, haben unterschiedliche Erfolgsgrade erreicht. Beispielsweise offenbart die US-PS 3,462,333 von McCormick ein Verfahren zum Verkleben einer PTFE-Scheibe auf einem Metallgehäuse unter Verwendung einer dazwischenliegenden Klebeschicht aus FEP. Obwohl eine Verklebung mit dieser Methode gebildet werden kann, werden die physikalischen Eigenschaften des PTFE s verändert, so daß das PTFE ungeeignet für bestimmte Anwendungen wird. Insbesondere wird das gesamte PTFE-Element bei McCormick hohen Temperaturen ausgesetzt, die über eine ausreichende Zeitdauer aufrecht erhalten werden, um das ganze PTFE-Element aufzuschmelzen und nachzusintern und dabei seine innere physikalische Struktur, insbesondere seinen kristallinen Aufbau, zu verändern.
- Die US-PS 3,749,621 offenbart ein Verfahren zur Bildung einer ringförmigen PTFE-Buchse über einem zylindrischen Substrat durch Zwischenlagern einer FEP-Schicht zwischen der Buchse und dem Substrat und induktives Erwärmen. Während diese Methode ebenso eine Verklebung bildet, wird der zum Bilden der Verklebung zwischen der PTFE-Buchse und einer Stahlrolle aufgewendete Druck durch Entspannen der PTFE-Buchse mit einem thermisch erzeugten oder vergrößerten Grenzflächendruck erzeugt. Dieses Dokument lehrt ebenfalls, daß die ganze Buchse thermisch erweitert und zusammengezogen wird und hebt die vorteilhafte Verwendung der Veränderung in den Abmessungen hervor, die auftreten, wenn das PTFE oder FEP auf Schmelztemperatur erwärmt wird.
- Wenn PTFE auf seine Gel- oder Schmelztemperatur von ungefähr 327ºC (621ºF) erwärmt wird, beginnt sich seine Kristallisierung zu verringern. Wenn dies geschieht, beginnen sich die physikalischen Eigenschaften des PTFE s zu verändern. Je geringer die Kristallisierung eines PTFE-Elements ist, desto größer ist sein elastischer Speicher. Mit vergrößertem elastischen Speicher wird ein gesintertes PTFE- Element in seine entspannte Form schneller und mit größerer Kraft zurückkehren. Wenn sich die Kristallisierung des PTFE s verringert, so verringert sich daher seine Formstabilität, wenn das PTFE allmählich und unvorhersehbar in seine unbelastete Lage zurückkehrt. Dies wirft bei Dichtungsanwendungen ein signifikantes Problem auf, wo ein PTFE-Dichtungselement genau dimensioniert sein muß, um eine sichere Dichtung gegen ein zusammenwirkendes Bauteil, wie etwa eine Welle, ein Gehäuse, eine Bohrung oder dergleichen, zu bilden.
- Ein weiteres mit verlängerter oder übermäßiger Erwärmung eines PTFE-Elements zusammenhängendes Problem ist der Verlust von bestimmten physikalischen Eigenschaften, die während seiner anfänglichen Herstellung optimiert werden konnten. Nicht nur die Kristallisierung konnte während der anfänglichen Sinterung eines PTFE-Elements verbessert werden, sondern auch die Abriebfestigkeit. Wenn ein gesintertes PTFE-Element auf Temperaturen auf oder nahe seiner Gel-Temperatur für irgendeine Zeitdauer gehalten wird, wird es nachgesintert und beginnt, molekularen Abbau zu erfahren, wobei lange Moleküle des PTFE s aufgebrochen werden, um kürzere Moleküle zu bilden. Idealerweise sollte PTFE nur ein einziges Mal gesintert werden, um seine Festigkeit und Strapazierfähigkeit zu bewahren.
- Die kürzeren, während molekularem Abbau gebildeten Moleküle verringern die Kristallisierung des PTFE-Elements. Dies führt sowohl zu einem Verlust an Elastizität als auch zu einem Verlust an Abriebfestigkeit. Molekularer Abbau (Degradation) beginnt, sobald PTFE seine Gel-Temperatur erreicht. Je höher die Temperatur des PTFE s über seiner Gel- Temperatur liegt, umso schneller ist die Rate und umso größer ist der Grad des molekularen Abbaus.
- Thermische Ausdehnung wirft ein weiteres Problem auf, wenn PTFE erwärmt und aufgeschmolzen wird. Thermische Ausdehnung kann das Volumen eines PTFE-Elements bis zu etwa 20% vergrößern. Wenn ein PTFE-Element bei der Erwärmung nicht umschlossen ist, wird es sich in einer im allgemeinen unvorhersehbaren Weise ausdehnen und beim Abkühlen und Zusammenziehen wird es typischerweise jede sorgfältig kontrollierten, vorher ausgebildeten Abmessungen verlieren. Dies ist insbesondere störend, wenn das PTFE-Element als eine Dichtungslippe verwendet wird, die eine genau kontrollierte Berührung mit einer zusammenwirkenden Dichtungsoberfläche einhalten muß.
- Wenn das PTFE-Element in einer Gußform oder dergleichen beim Erwärmen umschlossen ist, werden innere Spannungen in dem Element entstehen. Diese Spannungen können im Laufe der Zeit Formveränderungen an dem Element erzeugen, die zu einem entsprechenden Verlust von Präzisionstoleranzen führen. Andererseits werden alle Präzisionsabmessungen wahrscheinlich sofort verloren sein, wenn das PTFE-Element beim Erwärmen nicht umschlossen ist. Beispielweise kann ein vorher gesintertes PTFE-Element, das mit Toleranzen von +/- 0,127 mm (+/- 0,005 inch) hergestellt wurde, sich leicht beim Erwärmen deformieren, so daß Toleranzen von +/- 0,508 mm (+/- 0,020 inch) nach dem Erwärmen erzeugt werden.
- Ein gesintertes PTFE-Element ist in der Tat während weiterer Erwärmung und Sinterung spannungsfrei und kehrt in eine Form zurück, die sich seinem spannungsfreien Aufbau annähert. Im Fall eines PTFE-Elements, das für die Verwendung als Radiallippendichtungsbauteil sehr genau hergestellt wurde, kann der Verlust von Präzisionsabmessungen beim Erwärmen zu unvorhersehbarer Belastung und Abnutzung zwischen dem PTFE-Dichtungsbauteil und einer drehenden Welle o.ä. führen. Darüberhinaus wird die Form des Berührungsabschnitts zwischen dem Dichtungsbauteil und der Welle ebenso unvorhersehbar werden. In jedem Fall kann eine schlechte Dichtfunktion in Form von Dichtungsleckage oder vorzeitiger Dichtungsabnutzung und vorzeitigem Dichtungsversagen erwartet werden.
- Frühere Versuche, PTFE auf ein Metallsubstrat unter Wärme und Druck aufzuschmelzen und zu verkleben, haben zu einer ausweglose Situation geführt, die bis jetzt ungelöst blieb. Die Verwendung von hohen Schmelztemperaturen für kurze Zeitperioden hat zur molekularen Degradation geführt, während die Verwendung von geringeren Schmelztemperaturen (bei oder geringfügig über der Gel-Temperatur) über längere Zeitperioden ebenfalls zu molekularer Degradation geführt hat. In jedem Fall hat durch Erwärmen eines PTFE-Elements auf eine gegebene Temperatur für eine ausreichende Zeitdauer zum Bilden einer zufriedenstellenden Verklebung zu Verlust von wünschenswerten physikalischen Eigenschaften geführt.
- Wenn ein PTFE-Element auf oder leicht über seine Gel-Temperatur erwärmt wird, erfordert es eine relativ lange Zeitdauer für das ganze Element zum Gelieren. Dies liegt an der geringen thermischen Leitfähigkeit von PTFE, die die Wärmetransportrate durch dieses hindurch verringert oder verlangsamt. Wenn man versucht, den molekularen Abbau eines PTFE-Elements beim Erwärmen des Elements auf oder nahe an seine Gel-Temperatur zu vermeiden, wird es (im Gegensatz zu höheren Temperaturen) derart lange dauern, das ganze Element komplett aufzuschmelzen oder zu gelieren, daß das PTFE-Material, das anfänglich geliert, solange geliert bleiben wird, daß es während der Zeit, in der der letzte Rest des PTFE-Materials seinen Gel-Status erreicht, molekulare Degradation erfahren wird. Wenn man versucht, die Wärmetransportrate unter Verwendung höherer Schmelztemperaturen zu erhöhen und daher die Zeitdauer, die das PTFE in seinem Gel-Status verbleibt, zu verringern, hat sich die Rate des molekularen Abbaus gleichwohl auf unerwünschte Größe erhöht und damit zu einem signifikanten Verlust von physikalischen Eigenschaften geführt.
- Demgemäß besteht ein Bedarf für ein Verfahren und eine Vorrichtung zum Verkleben von PTFE auf einem Metallsubstrat, bei denen molekulare Degradation minimiert und die Formstabilität eines PTFE-Elements maximiert werden. Ebenso besteht ein Bedarf für ein Verfahren und eine Vorrichtung, die die PTFE-Verklebungszeit verringern und die Produktivität erhöhen.
- Die vorliegende Erfindung wurde entwickelt, um eines oder mehrere der oben bezeichneten Bedürfnisse zu erfüllen und/oder ein Verfahren und eine Vorrichtung zum Verkleben eines PTFE-Elements auf einem Substrat vorzusehen, bei der die gewünschten physikalischen Eigenschaften und die Abmessungen des PTFE-Elements erhalten bleiben; und/oder ein Verfahren und eine Vorrichtung vorzusehen, die die zur Verklebung eines PTFE-Elements auf einem Substrat benötigte Zeit verringern und/oder den Energieaufwand und die Werkzeugkosten zum Durchführen des Verklebungsverfahrens verringern.
- Erfindungsgemäß ist ein Verfahren und eine Dichtung, wie in den beiliegenden Ansprüchen definiert, vorgesehen.
- Eine bevorzugte Ausführungsform der Erfindung verwendet eine induktive Beheizung, um einen begrenzten Bereich eines PTFE-Elements auf seinen Gel-Status mittels Wärmeübertragung durch ein Metallsubstrat schnell zu erwärmen. Eine Schicht aus fluoriertem Ethylen-Propylen (FEP) ist zwischen dem Metallsubstrat und dem PTFE-Element angeordnet, um eine mechanische Verklebung mit sowohl dem Metall als auch dem PTFE zu bilden. Weil die induktive Beheizung zu einer extrem schnellen Temperaturerhöhung in dem PTFE-Element führt, besteht geringe Möglichkeit zum Auftreten von signifikantem molekularen Abbau, auch bei relativ hohen Verklebungstemperaturen.
- Ein besonders wichtiger Aspekt der Ausführungsform ist das teilweise Aufschmelzen oder Gelieren des PTFE-Elements innerhalb eines begrenzten Bereichs, über den die Verklebung stattfindet. Vorzugsweise wird nur ein kleiner Abschnitt des PTFE-Elements geliert oder weiter gesintert, während der Rest in seinem ursprünglich gesinterten Status belassen wird. Dies liefert hervorragende Formstabilität und erhält die vorbestimmten optimalen physikalischen Eigenschaften des ursprünglichen PTFE-Materials.
- Ein weiterer wichtiger Aspekt der Ausführungsform ist die Vorhersagbarkeit der erfindungsgemäß gebildeten Verklebung. Während frühere Verklebungsversuche im allgemeinen zu fehlerhaften Resultaten führten, liefert die vorliegende Erfindung zuverlässige, reproduzierbare, wiederholbare und kontrollierbare Ergebnisse in einer ökonomischen Weise.

- Die vorliegende Erfindung wird nun in Verbindung mit Figur 1 beschrieben, die einen Werkzeugaufbau darstellt, der zum Verkleben einer PTFE-Scheibe auf einem Metallgehäuse verwendet wird, um eine radiale Lippenöldichtung 2, wie etwa in Figur 2 gezeigt, zu bilden. Obwohl die Erfindung unter der Bezeichnung einer Öldichtungsherstellung diskutiert werden wird, sollte hervorgehoben werden, daß die Erfindung auf die Verklebung irgendeiner Form eines PTFE-Elements auf irgendeine Art eines Metallsubstrats, das induktiv erwärmt werden kann, anwendbar ist. Die Bezeichnung Polytetrafluorethylen (PTFE), wie hier verwendet, ist so zu verstehen, daß reines PTFE, gefülltes PTFE und modifizierte PTFE-Polymere eingeschlossen sind. Obwohl verschiedene Prozeßparameter zur Anpassung an bestimmte Anwendungen einer Änderung bedürfen, werden die Verfahrensgrundschritte und die Vorrichtung im allgemeinen die gleichen, wie nachfolgend beschrieben, bleiben.
- Wie in Figur 1 gezeigt, ist eine aus einer einzelnen Schleife bestehende Induktionsspule 1 zum induktiven Erwärmen eines Metallteils, wie etwa eines kreisringförmigen ferromagnetischen Dichtungsgehäuses 5, auf einer Tragfläche 3 befestigt. Das Dichtungsgehäuse 5 ist isoliert und beabstandet von der Induktionsspule 1 mittels eines PTFE-Abstandsringes 7. Ein Temperatursensor, wie etwa ein Thermoelement 8, ist vorzugsweise zwischen der Spule 1 und dem Gehäuse 5 angeordnet, um ein Signal zum Steuern der an die Induktionsspule 1 abgegebenen Leistung, wie durch das Regelungsschema in Figur 3 dargestellt, zu liefern.
- Die Induktionsspule, wie in Figur 1a gezeigt, wird von einer Induktionseinheit 9 des in Figur 4 schematisch aufgezeigten Typs betrieben. Eine Induktionseinheit 9 ist von der American Induction Heating Corp., Detroit, Michigan, erhältlich. Die Einheit verwendet einen Enercon Industries Corp. Typ EC-parallelen Resonanzstromquellenkonverter, der eine Leistung von 10 kW bei einer Frequenz von 10 kHz liefern kann. Die Enercon-Festkörper-Spannungsversorgung ist ein Frequenzumwandler, der statische Umschalttechniken verwendet, um einen 3-Phasen-Frequenzeingangsstrom (Drehstrom) in einen 1-Phasenausgang mit der gewünschten Frequenz umzuwandeln. Die Stromversorgungsschaltung verwendet einen Thyristor, um hohe Leistungsniveaus schnell zu schalten, während er durch niedrigpegelige Steuersignale getriggert wird.
- Die Schwingungsfrequenz und der Stromausgang der Induktionseinheit 9 werden durch einen Mikroprozessor-Schaltkreis gesteuert, der Signale von verschiedenen elektronischen Schaltkreisen und Sensoren, wie etwa einem Thermoelement 8, erhält. Die 10 kW/10 kHz-Chopper-Typ-Spannungsversorgung ist landläufig als "Screamer" wegen der hörbaren, während des Betriebs erzeugten Frequenzen bekannt. Eine Batterie von sechs Kondensatoren bildet eine einstellbare Batteriekapazität. Der Ausgangstransformator hat eine Sekundärwicklung mit einer Windung (an welche die Spule 1 gekoppelt ist) und eine wassergekühlte, einstellbare Primärwicklung mit 17 Windungen für ein 17:1-Verhältnis.
- Die Größe, Form und Anzahl der Windungen der Induktionsspule 1 wird in Abhängigkeit von der Geometrie des Metallteils oder Dichtungsgehäuses 5, das zu erwärmen ist, variieren. Die Größe und Form des Abstandselements 7 wird ebenso wegen der Empfindlichkeit der relativen Position des Dichtungsgehäuses und in Abhängigkeit von dem durch die Spule erzeugten Feld variieren. Um eine effektive Verklebung zwischen dem PTFE-Element und dem Gehäuse 5 zu erreichen, wird es bevorzugt, eine Schicht 11 eines Klebemittels, wie etwa eines fluoriertes Harzes mit einem Schmelzpunkt unterhalb des Schmelzpunktes von PTFE, zwischen dem PTFE-Element 13 und dem Gehäuse 5 einzufügen. Solche fluorierten Harze enthalten Fluorkohlenwasserstoffe, wie etwa fluoriertes Ethylen- Propylen (FEP), das ein Co-Polymer von Tetrafluorethylen und Hexafluorpropylen ist. Perfluor-Alkoxy-(Kunst)harze können ebenso als Klebemittel verwendet werden.
- In einer besonders bevorzugten Ausführungsform kann FEP-Puder mit einer Partikelgröße von 0,1 bis 3 um auf das Gehäuse 5 (Figur 5) in einem Lösungsmittel oder einem Dispersionsträger unter Verwendung einer üblichen, luft-betriebenen Farbsprühvorrichtung 12, wie in Figur 6 gezeigt, aufgebracht werden. Das PTFE-Element 13 kann dann über dem Gehäuse 5, wie in Figur 7 gezeigt, zentriert werden. Das FEP- beschichtete Gehäuse 5 und das PTFE-Element 13 können dann über der Induktionsspule 1, wie in den Figuren 1 und 8 gezeigt, zentriert und erwärmt werden, um eine ringförmige Verklebung 14 zu bilden.
- Für gewöhnliche, mit 5% Glas und 5% Molybdän-Disulfid gefüllte PTFE-Dichtelemente wurde eine zufriedenstellende Dispersion zum Aufsprühen des FEP gefunden, die etwa 50 Vol% Isopropylalkohol (als Reagens geeignet, mit geringen Rückständen) mit dem Rest, bestehend aus Dimethyl-Formamid, Ethylen-Glycol und Wasser, enthält. Etwa 200 g vom FEP-Pulver werden zu einem Liter dieser Lösungsmittel-Lösung zugefügt. Gleichwohl kann jedes Lösungsmittel verwendet werden, das PTFE benetzt und dann verdunstet, wie etwa 100% Methyl- Ethyl-Ketone (MEK) oder 100% Isopropylalkohol.
- Für die Herstellung von Öldichtungen wurde es als wünschenswert angesehen, eine relativ dicke Beschichtung von FEP mit einer getrockneten Endstärke von 0,025 bis 0,050 mm (1 oder 2 milli-inch) auf das Gehäuse auf zusprühen. Die FEP-Filmschicht 11 sollte vor der Verklebung trocken sein. Obwohl eine Trockenfilmbeschichtung von FEP vorwiegend verwendet wird, könnte irgendein Auftragsverfahren für FEP, einschließlich einer hot-melt-Auftragung von FEP, ein Dünnblatt von FEP oder eine durch ein Tauchverfahren aufgebrachte FEP-Beschichtung verwendet werden. Selbstverständlich könnten andere Klebemittel oder Mischungen davon in ähnlicher Weise aufgebracht werden.
- Wegen der für diesen Typ des Klebeverfahrens benötigten hohen Temperaturen stellt eine Oberflächenverunreinigung des Metallgehäuses kein großes Problem dar. Obwohl keine Oberflächenvorbereitung des Metallgehäuse5 benötigt wird, kann eine erhöhte Klebefestigkeit durch Reinigen und Sandstrahlen, wie in Tabelle 1 angeregt, erreicht werden. Verschiedene Metallvorbereitungen sind in Tabelle 1 mit den zugehörigen gekennzeichneten Abziehfestigkeiten aufgelistet. Die Abziehfestigkeit bezieht sich auf die benötigte Kraft, um einen 2,54 cm (1 inch) breiten PTFE-Streifen von einem Metallsubstrat nach der Verklebung abzuziehen. - Wieder bezüglich Figur 1 wird gezeigt, daß das FEP-beschichtete Dichtungsgehäuse 5 zunächst auf dem Abstandsring 7 angeordnet und das PTFE-Element 13 nachfolgend über der FEP-Beschichtung 11 ausgerichtet werden kann. Jede Art von gefülltem oder ungefülltem PTFE-Material kann erfindungsgemäß zur Verklebung mit dem Metallgehäuse verwendet werden. Gleichwohl ist mit 15% Glas gefülltes PTFE-Material für den Abstandsring 7 und den PTFE-Druckstopfen 15, der das PTFE- Element 13 auf dem Metalldichtunsgehäuse 5 zentriert, bevorzugt.
- Der PTFE-Druckstopfen 15 liefert nicht nur eine thermische Isolierung, um die Induktionswärme in dem Metallgehäuse 5 zu konzentrieren, sondern der Stopfen 15 stellt eine etwas elastische Oberfläche bereit, um eine gleichmäßige Druckverteilung zwischen dem PTFE-Element 13 und dem Metalldichtungsgehäuse 5 zu unterstützen. Es ist selbstverständlich möglich, den Abstandsring 7 und den Druckstopfen 15 aus Keramik oder anderen nicht ferromagnetischen Materialien zu bilden.
- Wegen des durch die Induktionsspule 1 erzeugten magnetischen Feldes und wegen des dünnen Querschnitts des PTFE-Materials des Elements 13 kann ein metallisches Werkzeug für diese bestimmte Dichtungsanwendung nicht als praktisch angesehen werden. Wie folgend dargelegt, wird nur eine Seite des PTFE-Elements aufgeschmolzen oder geliert. Wenn metallische Werkzeuge, wie etwa Aluminium, verwendet würden, würden sie als eine Wärmesenke agieren und damit die Anwendungszeit und die benötigte Energie vergrößern, um die Verklebung zu erzeugen, und damit einen molekularen Abbau fördern.
- Eine elastische Polyurethan-Abstandsscheibe 17 kann über dem Druckstopfen 15 angeordnet werden, um weiter für irgendeinen möglichen nicht-ebenen Kontakt oder eine nichtparallele Ausrichtung zwischen den verschiedenen Werkzeugbauteilen auszugleichen. Ein besonderer Vorteil der Polyurethan-Abstandsscheibe ist ihre Fähigkeit, eine im wesentlichen konstant angelegte Last auf dem PTFE-Element 13 und dem Gehäuse 5, unabhängig von irgendeiner axial gerichteten thermischen Ausdehnung der PTFE-Werkzeugbauteile und des PTFE-Elements während der induktiven Beheizung aufrechtzuerhalten.
- Eine Kraftmeßdosentragscheibe 19 kann auf der Oberseite der Polyurethan-Abstandsscheibe angeordnet sein, und eine Kraftmeßdose 21 kann auf der Oberseite der Scheibe 19 angeordnet sein, um den Klebedruck zu überwachen. Ein hydraulischer Stößel ist über dem gesamten aufgestapelten Aufbau positioniert. Für ein Dichtungsgehäuse und ein PTFE-Element mit einer gegenseitigen Kontaktfläche von 5,06 cm² (0,785 inch²) wurde ein Preßdruck im Bereich von 68,2 bis 153,4 kg/cm² (200 bis 450 psi) zur Erzeugung von durchweg starken und zuverlässigen Verklebungen als annehmbar gefunden.
- Die obere Grenze des Klebepreßdrucks wird durch das bestimmte Zeit-/Temperatur-Profil bestimmt, dem das PTFE-Element ausgesetzt ist. Wenn das PTFE-Element Wärme aufnimmt, beginnt es weich zu werden. Das weichgemachte PTFE kann dann eine Deformation in der Form eines "kalten Flusses" bei übermäßigem Preßdruck erfahren. Dies kann zu katastrophalen Materialfehlern führen, bei denen das PTFE-Element 13 entweder entlang des inneren Durchmessers des Dichtungsgehäuses 5 vollständig abgeschert wird oder entlang der PTFE-/Metall-Verbindung in ebener Scherung gebrochen wird.
- Verschiedene durch die Presse 23 aufgebrachte Auflasten und zugehörige Abziehfestigkeiten sind in Tabelle 2 aufgelistet: Tabelle 2 Dichtung # Auflast Druck Abziehfestigkeit abgeschert
- Es wird bemerkt, daß die Abziehfestigkeiten für die Dichtungen Nr. 5 bis Nr. 8 mehr das Reißen des PTFE-Elements wiedergeben als einen Fehler der PTFE-/FEP-/Metall-Verklebung.
- Typische Druck- und Temperatur-Klebeabläufe sind jeweils in den Figuren 9 und 10 für die Dichtungen 5 und 6 von Tabelle 2 gezeigt. Eine gesamte Klebeablauf zeit von 30 sec wurde für alle der in Tabelle 2 gekennzeichneten Dichtungen verwendet. Dichtungen 5 und 6 wurden als besonders gute Verklebungen hervorbringend herausgefunden. Die PTFE-Elemente wurden hergestellt aus mit 5% Glas- und 5% Molybdän-gefülltem PTFE-Material, das auf eine Stärke von 0,635 mm (0,025 inch) geschnitten wurde.
- Das in Figur 10 dargestellte Ablaufzeit- und Temperaturprofil wird mit einem Regelkreis-Temperaturrückführungssystem gesteuert, das schematisch in den Figuren 3 und 4 dargestellt ist. Obgleich es möglich ist, eine ausreichende Verklebung des PTFE s mit Metall nur unter Verwendung typischerweise erhältlicher Leistungsniveausteuerungen und Zeitschaltuhren in der Induktionseinheit 9 zu erzeugen, können dauerhaftere und zuverlässigere Verklebungen durch Steuern des Leistungsniveaus der Induktionseinheit, basierend auf der aktuellen "real-time"-Temperatur des Metallgehäuses 5, erzeugt werden.
- Es wurde herausgefunden, daß geringe Veränderungen in der Anfangs(raum)-Temperatur des Metallgehäuses 5 zu signifikanten Variationen seiner Endtemperatur führen würden, wenn die Induktionseinheit 9 auf einen gegebenen Leistungszyklus über entsprechende vorbestimmte Zeitintervalle gesetzt wurde. Beispielsweise könnte eine um 2,8ºC (5ºF) erhöhte Umgebungstemperatur des Dichtungsgehäuses unter einem festen Leistungszyklus zu einem Anstieg von 55,5ºC (100ºF) in der Maximaltemperatur des PTFE-Elements während der Verklebung führen. Wie vorangehend dargelegt, führen übermäßige
- Temperaturen über der Gel-Temperatur zum raschen molekularen Abbau.
- Um molekularen Abbau (Degradation) sowohl des PTFE s als auch des Klebemittels zu minimieren und zu kontrollieren, wird daher das Leistungsniveau der Induktionseinheit 9 vorzugsweise direkt von einem Temperatursignal 50 (Figur 3) gesteuert, das durch ein Thermoelement 8 in direkter Berührung mit dem Metallgehäuseelement 5 erhalten wird. Das Signal 50 vom Thermoelement 8 wird einem Signalaufbereitungs- Eingangs/Ausgangs-Modul 27 (Figuren 3 und 4) zugeführt, der das Signal auf einen für die Eingabe in einen Computer 29 annehmbaren Wert skaliert. Der Computer 29 kann vom Typ eines PC-AT oder dergleichen sein und kann programmiert sein, um ein Steuersignal 51 mittels im Handel erhältlicher Software 52 zu erzeugen.
- Wie weiter in Figur 4 gezeigt, ist eine Anschlußleitung 54 für den Eingangsstromtransformator 56 vorgesehen. Eine Konvertertorschaltung 58 wird durch den Steuercomputer 30, der die Entladung der Batteriekondensatoren 60 steuert, gesteuert. Ein Ausgangstransformator 62 ist einer Spule 1 und einer Halbwellengleichrichterschaltung 64 zugeordnet.
- Die Software, die zur Steuerung der Induktionseinheit verwendet wird, um die Zeit-/Temperaturkurve in Figur 10 zu erzeugen, war ein im Handel erhältlicher LapTech-Notebook- Proportional/Integral Ableitung-Algorithmus (PID). Jedoch können andere Steuerprogramme angepaßt werden, um annehmbare Ergebnisse zu erzielen. Basierend auf dem Wert des Eingangssignals von Thermoelement 8 wird Computer 29 ein Steuersignal zur Eingabe in den Kontrollcomputer 30 erzeugen, der die Leistungsabgabe der Induktionseinheit 9 steuert.
- Wie weiter in Figur 10 gezeigt, wird die Temperatur des Metallgehäuses 5 anfänglich von Raumtemperatur (etwa 37,7ºC oder 100ºF) auf etwa 382,2ºC (720ºF) in etwa 6 sec angehoben. Die Induktionseinheit ist progammiert, um volle oder maximale Ausgangsleistung zu erzeugen, bis das Thermoelement 8 ein Steuersignal erzeugt, das anzeigt, daß die Temperatur des Metallgehäuses einen Wert von etwa 371,1ºC (700ºF) erreicht hat. An diesem Punkt liefert der Computer 29 ein Signal zum Computer 30, um die Stromversorgung zur Induktionseinheit auf etwa 0% Leistung abzuschneiden.
- Wie weiter in Figur 10 gezeigt, entsteht ein Überschwingen von etwa 16,6ºC (30ºF), dem ein ungefähr 11,1ºC (20ºF)-Ab fall während einer kurzen Abschaltphase folgt. Sobald die Temperatur des Metallgehäuses auf eine gewünschte Klebetemperatur (etwa 376,6ºC oder 710ºF) Zurückgefallen ist, wird die Leistung auf etwa 30 bis 40% des maximalen Ausgangs erhöht, um das Gehäuse 5 bei dieser Temperatur zu halten. Nach ein Klebeperiode von etwa 20 sec bei etwa 376,6ºC (710ºF) wird die Stromversorgung ganz ausgeschaltet, um ein Abkühlen des Gehäuses und des PTFE-Elements zu erlauben, vorzugsweise unter Druck und bis das Gehäuse 5 eine Temperatur von 149ºC (300ºF) oder weniger erreicht hat.
- Es ist wünschenswert, die Stromversorgung zu reduzieren oder abzuschalten, etwa innerhalb des Bereiches von etwa 5,5ºC (10ºF) bis 22,2ºC (40ºF) unterhalb der gewünschten Klebetemperatur, um ein Überschwingen für die Temperatur zu erlauben. Bei Temperaturen oberhalb 371,1ºC (700ºF) kann ein signifikanter molekularer Abbau im FEP nach wenigen Sekunden auftreten. Daher ist eine kurze Klebezeit wichtig für eine starke, zuverlässige Verklebung.
- Es ist vorteilhaft, die Temperatur des Metallgehäuses so schnell wie möglich von Raumtemperatur auf die Schmelztemperatur von PTFE (327ºC bzw. 621ºF, oder darüber) zu erhöhen, um die Schnellstmögliche Schmelzung des PTFE s zu erreichen. Die Erwärmung des PTFE s auf seinen Schmelzpunkt sollte so schnell wie möglich stattfinden, d.h. in weniger als 60 sec und vorzugsweise in weniger als 10 sec. Um den molekularen Abbau des PTFE-Materials und des Klebemittels (FEP) zu minimieren, muß das Metallgehäuse auf eine Temperatur von etwa 27,7ºC (50ºF) bis 50ºC (90ºF) über der Schmelztemperatur des PTFE s erhitzt werden, um eine schnelle Wärmeübertragungsrate von dem Metallgehäuse zum PTFE-Element zu erreichen. Jedoch wurde herausgefunden, daß für bestimmte Anwendungen annehmbare Wärmeübertragungsraten durch Erwärmen des Metallgehäusebauteils auf eine Temperatur zwischen 327ºC (621ºF) und 426,6ºC (800ºF) erreicht werden können.
- Insbesondere wurde herausgefunden, daß molekularer Abbau durch Erhitzen des Metallgehäuses auf eine Temperatur zwischen 360ºC (680ºF) bis etwa 393,3ºC (740ºF) und vorzugsweise zwischen 365,5ºC (690ºF) und 376,6ºC (710ºF) minimiert werden kann. Nachdem das Metallgehäuse schnell auf eine geeignete Temperatur oberhalb der Schmelz- oder Gel- Temperatur von PTFE, wie etwa der in Figur 10 gezeigten Temperatur von 382,2ºC (320ºF), erhitzt wurde, wurde herausgefunden, daß eine starke Verklebung zwischen dem PTFE und dem Metall innerhalb einer Zeitdauer von etwa 10 sec bis zu 60 sec ausgebildet werden kann. Es ist vorteilhaft, das PTFE in seinem Gel-Status für eine möglichst kurze Zeitdauer, d.h. weniger als 60 sec und vorzugsweise zwischen 15 und 30 sec, zu halten.
- Obwohl molekularer Abbau eine vorrangige Erwägung beim Minimieren der Zeit und Temperatur ist, in der das PTFE in seinem Gel-Status verbleibt, lassen sich die gleichen Erwägungen auf das Klebemittel, wie etwa FEP, das eine geringere Schmelztemperatur als PTFE hat, anwenden. Wenn das FEP einen übermäßigen molekularen Abbau erfährt, wird die Verklebung versagen, und in extremen Fällen wird das FEP in Pulver umgewandelt. Darüberhinaus ist diese Zeit- /Temperaturbeziehung ebenfalls wichtig bei der Kontrolle der Abmessungen des fertig verklebten Produkts. D.h. wenn die Temperatur des PTFE-Elements erhöht wird, beginnt es weich zu werden. Je höher die Klebetemperatur über der Gel- Temperatur des PTFE s gehalten wird und je länger diese Temperatur aufrechterhalten wird, desto weicher wird das PTFE.
- Wenn das PTFE-Element auf dem FEP-beschichteten Metallgehäuse während des Klebeverfahrens geklemmt ist, kann der durch die Presse (wie etwa in Figur 9 gezeigt) aufgebrachte Klemm- oder Klebedruck unkontrolliertes Fließen des PTFE s verursachen, wenn das PTFE übermäßig weichgemacht ist. Dies kann zu fehlerhaften Verklebungen und/oder zum Verlust der Kontrolle über die Abmaße des PTFE-Elements führen. Obwohl durch den Stößel oder die Presse 23 ein im Wesentlichen konstanter Klebedruck aufgewendet wird, wird der Klebedruck wegen der thermischen Ausdehnung des Werkzeugs und der zu verklebenden Teile variieren. Ein relativ gleichmäßiger Klebedruck ist wünschenswert.
- Ein Hauptaspekt der vorliegenden Erfindung ist auf das Vermeiden von übermäßiger Weichmachung des PTFE-Elements und die Nachteile, die mit einer solchen Materialentfestigung zusammenhängen, gerichtet. Dies wird durch Steuern und Begrenzen der Anwendung von Klebetemperaturen auf einen bestimmten Bereich des PTFE-Elements erreicht. Wie insbesondere in den Figuren 8 und 11 gezeigt, berührt nur eine Fläche des radial äußeren Abschnitts des PTFE-Elements das heiße Metallgehäuse, so daß direkter Wärmeleitungstransport auf diesen Bereich begrenzt ist. Obwohl nur ein PTFE-Element gezeigt ist, könnten zwei PTFE-Elemente gleichzeitig an gegenüberliegenden Seiten des Metallgehäuses verklebt werden.
- Obwohl Wärme von dem Metallgehäuse zum PTFE-Element geleitet wird, wird die Ausdehnung, über die die Wärme tranportiert wird, durch die Klebetemperatur (d.h. die Temperatur des Metallgehäuses) und die Zeit, über die die Klebetemperatur aufrechterhalten wird, kontrolliert. Anwendung von Druck und Temperaturen gemäß den Zykluszeiten, wie in den Figuren 9 und 10 gezeigt, auf das in den Figuren 1 und 8 gezeigte PTFE-Element, wird zum kontrollierten, örtlich begrenzten Schmelzen des PTFE-Elements führen. Durch Begrenzen des lokalisierten Schmelzens auf einen vorbestimmten Oberflächenbereich und auf eine vorbestimmte Tiefe können die anfänglichen oder ursprünglichen physikalischen Eigenschaften des gesinterten PTFE-Elements erhalten werden, und Genauigkeitstoleranzen des PTFE-Elements können erhalten bleiben.
- Wie in Figur 11 gezeigt, wird nur eine dünne Klebeschicht 31 des zwischengelagerten FEP und des PTFE während der Verklebung aufgeschmolzen. Diese Schicht umfaßt typischerweise einen kleinen Teil der Stärke des zu verklebenden PTFE-Elements, obwohl vorzugsweise die ganze Schicht des FEP aufgeschmolzen ist. Im Fall einer Öldichtung mit einer Dichte von 0,635 mm (0,025 inch) kann die Klebeschicht 31 einen Bereich von etwa 0,127 bis 0,254 mm (0,005 bis 0,010 inch) Stärke aufweisen.
- Es ist wichtig anzumerken, daß der überwiegende Teil des PTFE-Elements 13 unberührt von der örtlich begrenzten Schmelzung bleibt. Der radial innere Abschnitt 33 (Figur 11) des PTFE-Elements 13, der als Kontaktdichtungsoberfläche der Dichtung dient, ist wirklich unberührt durch die induktive Erwärmung und behält daher seine Originalabmessungen und Abriebwiderstandseigenschaften.
- Wie vorangehend vorgeschlagen, kann die Erfindung breit angewendet werden, um das Verkleben zwischen irgendeinem PTFE-Element und irgendeinem induktiv erwärmbaren Substrat zu umfassen. In der Tat kann jedes Heizungsmittel verwendet werden, solange die Zeit- und Temperaturzyklen, wie oben dargestellt, gesteuert werden können. Wie in Figur 12 gezeigt, kann beispielsweise ein ringförmiges PTFE-Element 13 direkt an seinem Anwendungsort, wie etwa einer Radnabe 35, verklebt werden. Die Radnabe 35 ist typischerweise auf einer Achse oder Welle 37, wie in Durchsicht gezeigt, montiert.
- Die in Figur 12 dargestellte Konstruktion vermeidet die Verwendung eines Dichtungsgehäuses 5, da das Element 13, das eine radiale Lippenöldichtung bildet, direkt auf der Nabe 35 mit einer Schicht von FEP, wie oben beschrieben, verankert wird. Ein Induktionsfeld kann an die Nabe 35 angelegt werden, während Druck in irgendeiner geeigneten Weise auf das Element 13 ausgeübt wird. Sollte die Dichtungsanordnung der Figur 12 ersetzt werden müssen, kann die in den Figuren 2 und 13 gezeigte metallumhüllte Dichtung 2 in konventioneller Weise direkt über dem Element 13 eingebaut werden. Alternative Dichtungsanwendungen umfassen induktives Verkleben eines PTFE-Dichtungselements direkt mit einem Gehäusebauteil, wie etwa einem Getriebegehäuse, einem Motorblock, einem Kompressorgehäuse, einem Treibstoffpumpengehäuse, einem Kurbelwellendichtungsträger, einer vorderen Motorabdeckung usw..
- Das Verfahren und die Vorrichtung, wie vorangehend beschrieben, liefern ein effizientes Mittel zum Herstellen gleichmäßiger, zuverlässiger Verklebungen zwischen einem PTFE-Element und einem Metall oder induktiv beheizbaren Substrat. Im Gegensatz zur bekannten Vorrichtung, die eine ganze, zu erwärmende Gußform zum Schmelzen oder Verkleben von Material an einem PTFE-Element benötigte, erwärmt der Erfindungsgegenstand induktiv nur das Werkstück. Dies verringert nicht nur den Energieverbrauch zur Beheizung, sondern erlaubt es, nur einen Teil des PTFE-Elements zu erwärmen, im Gegensatz zu den bekannten Verfahren, die notwendigerweise das ganze PTFE-Element in einer Gußform erwärmten. Daher sind die physikalischen Eigenschaften der PTFE- Scheibe, die früher durch die Gußzeiten und Gußtemperaturen vorgegeben waren, nun durch das ursprünglich sorgfältig kontrollierte anfängliche Sintern des PTFE eingestellt.
- Weil die Klebezykluszeitdauer unter Verwendung von induktiver Beheizung viel kürzer ist im Vergleich zu früheren Beheizungsmethoden, ist die vorliegende Erfindung insbesondere gut geeignet für die automatisierte Herstellung großer Stückzahlen. Überdies sind die Kosten für den Werkzeugaufbau, der zum Erreichen einer gegebenen hohen Produktionsrate erforderlich ist, viel kleiner mit der vorliegenden Erfindung als mit konventionellen Gußformaufbauten.
- Da die erfindungsgemäß aufgebaute Verklebung besonders kräftig ist, braucht sie sich nicht über einen so großen Oberflächenbereich wie bekannte Verklebungen zu erstrecken. Dies erlaubt Einsparungen in der Art von verringerten PTFE- Materialkosten. Wie in den Figuren 2 und 11 gezeigt, braucht beispielsweise der äußere Durchmesser 41 des PTFE- Elements 13 sich nicht über die gesamte Oberfläche eines radialen Flansches 43 zu erstrecken, um eine entsprechende Verklebung zu bilden. Daher kann der Durchmesser von Element 13 im Vergleich zu vorbekannten Ausbildungen verringert werden, um damit die Menge des zur Bildung der Dichtung 2 benötigten PTFE s zu verringern.
- Offensichtlich ist eine Vielzahl von Modifikationen und Variationen der vorliegenden Erfindung im Lichte der oben genannten Lehren möglich. Es sollte daher verständlich sein, daß die Erfindung im Rahmen der beiliegenden Ansprüche, anders als hierin ausdrücklich beschrieben, ausgeführt werden kann.
Claims (15)
1. Verfahren zum Verbinden einer Polytetrafluoräthylen
umfassenden Scheibe (13) mit einem induktiv erwärmbaren
Substrat (5), wobei die Scheibe eine erste und eine
zweite Fläche hat, die nach entgegengesetzten Seiten
weisen und durch eine vorgegebene Dicke voneinander
getrennt sind, und die Scheibe mit bestimmten
physikalischen Eigenschaften versehen ist, und wobei das
Verfahren folgende Schritte umfaßt:
Einlegen einer Schicht (11) aus einem fluorierten Harz
mit einem Schmelzpunkt unterhalb des Schmelzpunktes der
Scheibe zwischen das Substrat und mindestens einen
Abschnitt der ersten Fläche der Scheibe;
Anwenden von induktiv erzeugter Wärme und externem
Druck auf die Scheibe (13), das Substrat (5) und das
Harz (11), um eine Dichtung und eine Verbindung
zwischen einem begrenzten Abschnitt der ersten Fläche der
Scheibe und dem Substrat zu erzeugen, indem das Harz
und nur ein Teil der Dicke der an den begrenzten
Abschnitt der ersten Fläche angrenzenden Scheibe
geschmolzen werden, ohne die zweite Fläche während der
Herstellung der Verbindung zu schmelzen, indem die
Wärme und der externe Druck für kontrollierte
Zeitspannen auf vorgegebene Bereiche begrenzt werden, so daß
die vorgegebenen physikalischen Eigenschaften der nicht
geschmolzenen Abschnitte der Scheibe nicht signifikant
verändert werden.
2. Verfahren nach Anspruch 1, dadurch gekennzeichnet, daß
das Substrat ein Dichtungsgehäuse (5) umfaßt, daß die
Scheibe (13) einen Kontaktdichtflächenabschnitt umfaßt,
der von dem Gehäuse absteht, und daß das Schmelzen auf
einen Bereich beschränkt ist, der von der
Kontaktdichtfläche
getrennt ist und zwischen dem Gehäuse und der
Scheibe liegt.
3. Verfahren nach Anspruch 1 oder 2, dadurch
gekennzeichnet, daß das fluorierte Harz ein Fluorkohlenstoffharz
ist.
4. Verfahren nach Anspruch 3, dadurch gekennzeichnet, daß
das Fluorkohlenstoffharz ein fluoriertes
Äthylenpropylen ist.
5. Verfahren nach Anspruch 3, dadurch gekennzeichnet, daß
das fluorierte Harz ein Perfluoralkoxyharz ist.
6. Verfahren nach einem der vorhergehenden Ansprüche,
dadurch gekennzeichnet, daß das Substrat (5) in weniger
als 10 Sekunden auf eine mindestens der
Schmelztemperatur des Polytetrafluoräthylens entsprechende Temperatur
erwärmt wird.
7. Verfahren nach einem der vorhergehenden Ansprüche,
dadurch gekennzeichnet, daß das Substrat auf eine
Temperatur zwischen 327ºC und 427ºC (621º und 800ºF) erwärmt
wird.
8. Verfahren nach einem der Ansprüche 1 bis 6, dadurch
gekennzeichnet, daß das Substrat (5) auf eine Temperatur
von ca. 28 bis 50ºC (50º bis 90ºF) über der
Schmelztemperatur von Polytetrafluoräthylen erwärmt wird.
9. Verfahren nach einem der Ansprüche 1 bis 6, dadurch
gekennzeichnet, daß das Substrat (5) auf eine Temperatur
zwischen 366 und 377ºC (690 und 710ºF) erwärmt wird.
10. Verfahren nach Anspruch 8, dadurch gekennzeichnet, daß
das Substrat (5) auf der genannten Temperatur für bis
zu 60 Sekunden gehalten wird.
11. Verfahren nach Anspruch 10, dadurch gekennzeichnet, daß
das Substrat (5) auf der genannten Temperatur für
mindestens 10 Sekunden gehalten wird.
12. Verfahren nach Anspruch 11, dadurch gekennzeichnet, daß
das Substrat (5) auf der genannten Temperatur für ca.
15 bis 30 Sekunden gehalten wird.
13. Dichtung, umfassend:
eine Scheibe (13), die vorgegebene physikalische
Eigenschaften hat, Polytetrafluoräthylen umfaßt und einen
Kontaktdichtflächenabschnitt sowie eine erste und eine
zweite Fläche hat, die nach entgegengesetzten Seiten
weisen und durch eine vorgegebene Dicke von einander
getrennt sind, sowie
ein Substrat (5) zum Tragen der Scheibe,
wobei die Dichtung umfaßt:
eine Verbindung und Abdichtung, die zwischen der ersten
Fläche der Scheibe (13) und dem Substrat (5) gebildet
ist und einen Bereich eines fluorierten, als Klebstoff
dienenden Harzes vermischt mit dem genannten
Polytetrafluoräthylen umfaßt, wobei der Schmelzpunkt des
Kleb-Stoffes niedriger als der Schmelzpunkt der Scheibe ist,
wobei die Verbindung und Dichtung durch induktive
Erwärmung und Abkühlung des Substrates, des Klebstoffes
und des Polytetrafluoräthylens erzeugt wird und wobei
die Verbindung sich nur über einen Abschnitt der Dicke
der Scheibe erstreckt und von der Kontaktdichtfläche
getrennt ist, so daß die vorgegebenen physikalischen
Eigenschaften der Scheibe an der Kontaktdichtfläche im
wesentlichen von der Herstellung der Verbindung
unberührt bleiben.
14. Dichtung nach Anspruch 13, dadurch gekennzeichnet, daß
der Klebstoff ein fluoriertes Äthylenpropylen umfaßt.
15. Dichtung nach Anspruch 13, dadurch gekennzeichnet, daß
der Klebstoff ein Perfluoralkoxyharz umfaßt.
