Description
The invention relates to a process for producing thermoplastic polymer fibers by melt spinning and to tires comprising fibers spun in this way.
Melt-spun thermoplastic fibers can be used in the manufacture of automotive tires and today large tonnages are consumed in this market. Polymers with large proportions for this application are polyamides and polyesters, although polypropylene fibers can also be used. However, a fairly large amount of fiber must be used per tire relative to the amount of elastomer. This is due to the balance of properties of the above polymers, which balance is mainly dominated by the combination of tensile strength, flexural modulus and adhesion to rubber. In view of this, it is not possible to reduce the amount of fiber per tire without adversely affecting the quality of the tire, which would make the tire unsuitable for most applications in the market. Other thermoplastic fibers such as polyaramid (available under the trademarks KEVLAR or TWARON) or gel-spun high molecular weight polyethylene may be more suitable in this regard, but they are far too expensive to make their way into the tire manufacturing industry.
The Applicant has found that another type of thermoplastic polymers, namely alternating copolymers of an olefinically unsaturated hydrocarbon and carbon monoxide, has promising potential for solving the problem of reducing the relative weight of fibers used in tire manufacture.
Compared to polyamides, polyesters or polypropylene, melt-spun fibers made from the aforementioned alternating copolymer type show an improved balance of tensile strength, flexural modulus and adhesion to rubber, provided that melt spinning and fiber stretching are carried out under certain critical temperature conditions.
The present invention relates to a process for the production of thermoplastic polymer fibres, characterized in that an alternating copolymer of carbon monoxide and an olefinically unsaturated compound, which polymer has an average molecular weight of at least 2000, is spun from the melt at a temperature of at least (T+20)ºC ((T+20)K) and the fiber is subsequently drawn at a temperature of at most (T-10)ºC ((T-10)K), where T is the crystalline melting point of the polymer.
Preferably, the stretching is carried out at a stretch ratio of at least 3:1, more preferably at least 7:1, and at most 15:1. Preferred stretching temperatures are those of at least 25°C (25K), more preferably at least 40°C (40K) below the crystalline melting point of the polymer, and preferred melt spinning temperatures are those of at least 40K above the crystalline melting point of the polymer.
Wherever the term "fiber" is used in this specification, it includes mono- and multifilaments, in addition to fibers. The term "alternating" copolymer refers to those copolymers in which the CO units in the macromolecules are in alternating arrangement with respect to the olefin-derived units. In the macromolecular chains, each CO unit is thus located adjacent to a single unit of an olefin, for example ethylene. The copolymer may be a true copolymer of carbon monoxide and a specific olefin, preferably ethylene, or it may be copolymers of carbon monoxide and more than one olefin, for example ethylene and propylene. In the latter case, ethylene is preferably used as the major olefin. The relevant alternating copolymers are known per se, for example from EP-A-121965, EP-A-213671, EP-A-229408 and US-A-3914391, and their processes for preparation by catalytic copolymerization are also known from these references. Suitable polymerization catalysts are based on palladium/phosphine systems. The use of other known ethylene/CO copolymers which do not have an alternating structure and which are prepared using free-radical catalysts is not considered in the present invention. EP-A-213671 refers to the processing of the copolymers into films and fibers using known methods.
Üblicherweise haben die Copolymere ein Molekulargewicht zwischen 1.000 und 500.000.Typically, the copolymers have a molecular weight between 1,000 and 500,000.
Preferably, the copolymers should have an average molecular weight of at least 5,000, more preferably at least 8,000. Particularly good results are obtained with such copolymers having a molecular weight of 10,000 to 50,000.
The physical properties of the "polyketone" polymers will depend in part on the molecular weight of the polymer, whether the polymer is a copolymer or a terpolymer, and the relative proportion of the second hydrocarbon present in the case of terpolymers.
Typische Schmelzpunkte für derartige Polymere betragen von etwa 175ºC bis etwa 300ºC, noch typischer von 180ºC bis 280ºC.Typical melting points for such polymers are from about 175ºC to about 300ºC, more typically from 180ºC to 280ºC.
Polymers suitable for the novel fibers have Limiting Viscosity Numbers (LVN) in the range of 0.5 to 10, more preferably 0.8 to 4, and most preferably 0.8 to 2.5, as measured by the method wherein the polymer is dissolved in metacresol at 60°C and a standard capillary viscosity measuring arrangement such as a Cannon-Ubbelohde viscometer is used.
Melt spinning and drawing of the fiber can be carried out using equipment that is currently available on the market.
The fibers made by the process of the present invention have a significantly improved ITS-IM product compared to fibers made from polyamides, polyesters or polypropylene. In this product, ITS represents the tensile strength improvement factor and IM represents the flexural modulus improvement factor. The comparison is made using identical stretch ratios to typical fiber thicknesses of the various thermoplastics. The improvement is determined over the same property determined on undrawn, conventional compression-formed test specimens.
Particularly suitable thermoplastic polymers for use in the process of the present invention are copolymers of ethylene and carbon monoxide and terpolymers of ethylene, propylene and carbon monoxide, preferably those in which the molar ratio Ethylene/propylene in the polymer chains is at least 3:1. Other suitable terpolymers are terpolymers of ethylene and carbon monoxide with butene, pentene, hexene, heptene, octene, nonene, decene, dodecene, styrene, methyl acrylate, methyl methacrylate, vinyl acetate, undecenoic acid, undecenol, 6-chlorohexene, N-vinylpyrrolidone and the diethyl ester of vinylphosphonic acid, with the proviso that the molar ratio of ethylene to the other unsaturated monomer in the polymer macromolecules is at least 3:1, preferably at least 8:1.
The fibers according to the invention are also very suitable for the production of polymer mats. Such mats, in particular spunbond nonwoven mats, can be used, for example, as a reinforcing layer in rolled roofing membranes made from modified bitumen. Such roofing membranes are superior to known polyester-reinforced roofing materials because the fibers show higher mechanical strength and better adhesion to bitumen. Another useful application of these mats, particularly as a fabric in the form of a cloth or net, is in the manufacture of so-called geotextiles, which are permeable synthetic membranes specifically designed for use as a construction material in civil engineering, such as roads, drainage structures, river banks, sea coasts, dykes, etc. It appears that geotextiles made from the fibers according to the invention, suitably containing a UV stabilizer, have the required tensile strength, elasticity, water permeability and soil impermeability.
Das Polyamid hatte ein Molekulargewicht von 10.000 bis 25.000, die Polypropylenqualität hatte einen Schmelzindex von 20 dg/min und das Copolymer hatte ein Molekulargewicht von 10.000 bis 25.000 und einen Kristallinschmelzpunkt von 220ºC (493K).Comparative tests were carried out with the melt spinning of common commercial fiber grades of nylon-6 (N-6), polypropylene (PP) and with a fiber grade made of an alternating copolymer of carbon monoxide, ethylene and, based on ethylene, 8 mol% propylene (CE). The polyamide had a molecular weight of 10,000 to 25,000, the polypropylene grade had a melt index of 20 dg/min and the copolymer had a molecular weight of 10,000 to 25,000 and a crystalline melting point of 220ºC (493K).
Die Strecktemperatur für das alternierende Copolymer betrug 207ºC (480 K) und die Schmelzspinntemperatur lag bei 287ºC (560 K).Nominal tensile strength and flexural modulus were determined on conventionally compression-formed test specimens, and fibers were melt spun and drawn at a ratio of 6:1. The draw temperature for the alternating copolymer was 207ºC (480 K) and the melt spinning temperature was 287ºC (560 K).
Die nachstehende Tabelle faßt die Testergebnisse zusammen. Tabelle Zugfestigkeit Biegemodul, GPa Nennwert verstreckt Produkt ITS.IM Adhäsion x Zu VergleichszweckenThe table below summarizes the test results. The adhesion of the fibers to a styrene-butadiene elastomer was determined according to test methods commonly used in the tire manufacturing industry. The results are presented on a relative scale: + stands for sufficient to good, ++ means very good and +++ is excellent.
A copolymer of carbon monoxide, ethylene and propylene from the same batch as used in Example 1 is melt spun through a multi-hole die at a temperature range of 242 to 287°C (515 to 560 K), quenched with compressed air at a temperature of 30 ± 0.5°C and drawn 5 to 10 times. The multifilaments thus obtained are lightly twisted into yarns, after which two or three yarns are twisted into a cord. These cords are woven into a textile product which is dipped in an adhesive material. The textile structure is post-drawn and annealed to form woven cords which have attractive adhesion, tensile strength and flexural properties making them suitable for use as tire cords.
