Description
The invention relates to a method for producing high-temperature-resistant sound insulation panels in sandwich construction of the type mentioned in the preamble of claim 1.
The sound insulation panels are specially designed for use under difficult environmental conditions at elevated temperatures up to approx. 870°C, for example in the exhaust area of a jet engine.
In the design and manufacture of sound insulation panels that are integral components that can withstand severe environmental conditions, a construction in which a core material with a honeycomb structure is sandwiched between a perforated and a non-perforated sheet is common. Conventional sound insulation panels of this type are suitable for attenuating a few specific sound frequencies, but they are not sufficient for sound attenuation over a wide frequency range, such as is usually found inside and in the immediate vicinity of jet engines. It has also been found that the holes in conventional sound insulation panels create turbulence near fast gas or air flows, such as those found inside or in the immediate vicinity of jet engines, which reduces the overall performance of the engine. In addition, such sound insulation panels are generally assembled using adhesives that limit their use to lower temperatures in order to avoid damage and rapid deterioration during use. Sound insulation panels have already been proposed which, due to their special structure and manufacturing process, overcome the problems of turbulence generation and sound insulation in insufficient frequency bandwidth when used inside and in the immediate vicinity of aircraft engines, but which cannot be used in the high-temperature range of the engines due to their adhesive construction.
US Patent 39 81 429, from which the invention is based, describes a sound insulation panel made of solid sheet metal, honeycomb core and perforated sheet metal, which is produced by means of boundary surface diffusion of a eutectic melt formed from a coating of copper, silver and nickel. A foil made of titanium or a titanium alloy is placed between the honeycomb core and the solid sheet metal on the one hand and the honeycomb core and the perforated sheet metal on the other. These foils are coated with copper, silver and nickel before the sandwich components are assembled. Brazing solder can also be used for the connection.
The invention is based on the object of significantly simplifying the manufacturing process for the entire sound insulation panel and at the same time ensuring that the holes in the perforated sheet and thus the honeycomb core are not blocked by the melt flow when the sandwich elements are connected.
The solution is achieved on the one hand by the method of claim 1, in which a wire mesh is provided on the outside of the perforated sheet and the insertion of the intermediate layers is carried out by applying silver, copper and nickel to the cleaned inner surface of the solid sheet and the cleaned inner and outer surfaces of the perforated sheet before the sandwich components are stacked together.
On the other hand, the sound insulation panel mentioned at the outset can also be produced by the method according to claim 2, according to which a wire mesh is applied to the outside of the perforated sheet and a binding agent is applied to the outer surface of the perforated sheet and the inner surfaces of the honeycomb core and the brazing material is applied in the form of powder to the still moist surface of the binding agent layer.
Fig. 1 in perspektivische Ansicht und teilweise im Schnitt eine mit dem erfindungsgemäßen Verfahren hergestellte Schalldämmplatte in Sandwichbauweise; und Fig. 1 shows a perspective view and partly in section of a sound insulation panel in sandwich construction produced by the method according to the invention; and
Fig. 2 shows the sound insulation panel in Fig. 1 on a larger scale in vertical section.
In Fig. 1 and 2, a sound insulation panel 8 in sandwich construction with honeycomb core 10 is shown in detail. The components of this sandwich panel are the honeycomb core 10 , which has a plurality of transversely directed thin sheet metal, as well as outer sheets 14 and 16 and a fiber material, e.g. a wire mesh 20 which consists , for example, of stainless steel threads woven in a body weave. In a preferred manufacturing process, titanium alloys, stainless steel of type AISI 321, precipitation-hardenable austenitic steel of the PH series or similar materials are used as materials for the outer sheets and the sheets of the honeycomb core. Other materials which are resistant up to the temperature range of 870°C. The outer sheet 14 is designed as a perforated sheet with a large number of small holes 18 , the size of which can range, for example, from 1.2 to 6.5 mm. The cross-sectional proportion of the holes 18 and the perforated sheet 14 can be between 12 and 35% of the sheet surface. The holes 18 can be produced by punching, drilling or chemical processing. Chemical processing is preferable because the hole cross-section can be specified as desired and both sides of the sheet 14 remain smooth and do not require deburring, grinding or other smoothing before further processing. The holes can be spaced 6.4 mm apart and arranged in staggered rows, for example. Other hole spacing and hole patterns can be selected within the scope of the invention. The outer sheet 16 is designed as a solid sheet and closes off the cells 12 of the honeycomb core 10 , which form Helmholtz resonance cavities. The wire mesh on the outside of the perforated sheet 14 is preferably made of nickel-based materials, for example the Inconel series, Monel, stainless steel or similar materials with comparable properties.
The first step in the manufacturing process is to cut the sandwich components to the desired size of the sound insulation panel or to economical manufacturing sizes. Various well-known metalworking methods can be used for this, such as cutting with guillotine shears or machining with a friction saw or other methods. The cut sandwich components are then cleaned to remove any surface-active substances that could affect the subsequent bonding of the components. Any cleaning method commonly used before metal coating can be used for this.
After cleaning, rinse in deionized water, then dip in a weak acid and finally rinse in deionized water followed by drying.
In a first embodiment of the manufacturing process, liquid interface diffusion is used to connect the sandwich components. After cleaning, the solid sheet 16 is provided with a suitable mask on its outside, such as a mask called "Microshield". The inside of the solid sheet 16 is prepared for the subsequent metal coating by sandblasting or another process. The solid sheet 16 is then coated with layers of silver, copper and nickel in this sequence, resulting in a weight increase of 85 to 110 g/m 2 . The layers are applied evenly over the entire surface and the individual layers have a similar weight per unit area (approx. 28 to 37 g/m 2 ). The coating is preferably carried out by galvanization.
The perforated sheet 14 is sandblasted on both sides and galvanized in the same way as the solid sheet 16. Each side of the perforated sheet is galvanized with silver, copper and nickel in this sequence, with the basis weight being in the order of 28 to 37 g/m 2 , which leads to an increase in the weight of the perforated sheet 14 of approximately 170 to 220 g/m 2 .
The sandwich components are now ready for connection. They are stacked together as shown in Fig. 1 and 2. The honeycomb core 10 is arranged between the solid sheet 16 galvanized on the inside and the perforated sheet 14. The fiber material or wire mesh 20 is placed on the outside of the perforated sheet 14. The stacked sandwich components are secured in their mutual position by retaining clips 22 made of stainless steel sheet or a similar material. The clips 22 are, for example, welded onto the four outer edges of the sandwich components. Other methods for securing the mutual position of the sandwich components with regard to their connection can also be used.
The sandwich components that have been stacked and secured together are then placed on a reference surface of a base that can be made of graphite, ceramic, alloyed steel or another suitable material. A compressive force is then applied from the free outer surface of the sandwich components in the direction of the base. A weight load that acts on the wire mesh 20 or a clamping device that has a smaller coefficient of thermal expansion than the stacked sandwich components can be used to apply uniform pressure. A further description of this clamping device, which is well known in connection technology, is not necessary.
The assembly formed by the sandwich components, the support and the clamping device, which are stacked and secured together, is then placed in a vacuum furnace which is then evacuated to about 1 x 10 -5 Torr (1.3 x 10 -8 bar). The furnace temperature is then raised to about 940°C and maintained at this level. When the furnace temperature has reached a value of about 890°C, the layered cladding materials form a eutectic melt which closes the gap between the honeycomb core and the outer sheets and also forms a bond between the wire mesh and the perforated sheet. The temperature of 940°C, at which the furnace is maintained for about 10 to 90 minutes, allows solids to diffuse between the sandwich components once the melting conditions are no longer present. This diffusion welding (LID process) leads to grain growth between the sandwich components and thus to a solid, uniform sandwich structure in which the holes in the perforated sheet and the pores in the wire mesh remain open, thus ensuring optimal sound insulation of the sandwich panel. After the layered components have remained at the high temperature for the desired period of time, the oven is cooled to room temperature and the sandwich sound insulation panel is ready for use.
In another embodiment of the manufacturing process, the sandwich components are joined by brazing. After cutting and cleaning the components, a nickel-based brazing alloy is applied to the outer surface of the perforated sheet 14 . The amount of solder depends on the mesh size of the wire mesh 20 . The smaller the mesh size, the less solder is used. The limitation of the amount of solder follows the principle that the meshes or pores of the wire mesh of the finished sound insulation panel must remain free of solder. The amount of solder is approximately between 65 and 110 g/m 2 with even distribution of solder. For a wire mesh mesh size of 23 Rhyl, for example, 65 to 75 g/m 2 of hard solder is required.
Preferably, the brazing alloy is applied by spraying the sheet metal surface with an acrylic binder, such as "Microbraz 600" cement from "Wall Calmonoy" or a similar substance. While the sprayed binder is still wet, the brazing alloy in powder form is evenly applied to the binder. The brazing alloy powder can have a grain size of, for example, -140 to +270 mesh, and an amount of, for example, about 85 g/m 2 can be used. In the same way, the inner surfaces of the honeycomb core 10 are coated with about 1300 g/m 2 of brazing alloy.
The brazing material is applied to the binder layer of the inner surfaces of the honeycomb core using a known spraying device to ensure uniform distribution. An example of such a spraying device is described in US-PS 36 56 224.
The various sandwich components are now prepared for connection. They are again stacked together as shown in the figures, with the honeycomb core 10 being arranged between the solid sheet 16 and the free side of the perforated sheet 14. The wire mesh is placed on the side of the perforated sheet 14 coated with solder. The stacked components are secured using the retaining clips 22 .
Furthermore, as with the connection of the sandwich components according to the above embodiment, these components are again placed on a base and subjected to a compressive force or clamped with a clamping device.
The components clamped to the base are again placed in a vacuum furnace which is brought to a vacuum of approximately 1 x 10 -5 Torr (1.3 x 10 -8 bar). The furnace temperature is then brought to the melting point of the brazing alloy. During melting, the brazing alloy flows by capillary action along the cell walls of the honeycomb core, along the sheet metal sides and the wires of the wire mesh, leaving the holes 18 and the pores of the wire mesh 20 open.
The assembly is then cooled, causing the brazing alloy to solidify. This creates a uniform structure of a sandwich panel that can be used as a sound insulation panel in high-temperature areas.
For the sake of simplicity, flat sound insulation panels have been described. However, curved or arched sound insulation panels can also be produced. To do this, the sandwich components are given the desired curvature or arch before cleaning, with which they are then connected using one or another of the methods explained above.
