German Patent 195 04 782
The invention is directed to a process for the production of moldings for artificial rock formations in the form of surface replicas of a particular type of rock by means of a mold and a hydraulically hardening mass, wherein the mold is filled with the hydraulically hardening mass to which fibers are added in the required thickness , in the molded body anchoring holes are formed and / or metal ashes or metal fasteners for attachment to a support structure embedded or glued, and the molded article after hardening demolded and supplied to the point of use, and to a molded article produced by the novel process.

From the disadvantages of the prior art, the problem initiating the invention is to provide a method for the production of moldings for artificial rock formations in the form of surface replicas of a particular type of rock by means of a mold and a hydraulically hardening mass, wherein the moldings should be as light as possible, to be easily transported from the place of manufacture to the place of use, without thereby limiting their stability.
To solve this problem, the invention provides that a generic method is further developed in that a flexible mold is molded by a natural rock formation, that a cementitious fine concrete is used as a hydraulic mass with a maximum grain size of the aggregates below 4 mm, an aggregate mixture from coarse, middle and fine quartz sand with a high fines content, that are used as fibers glass fibers with a high alkali resistance and a diameter of at least 10 microns, and that the molding obtains a wall-like texture with a thickness of 8 to 20 mm.
The invention is that, without the addition of artificial substances, only with the addition of natural binders and aggregates, artificial stones arise, which are equated in the surface structure of the natural occurrence. In particular, the artificial rocks according to the invention can no longer be distinguished from their originals from nature in terms of shape, structure and color. This creates a possibility to avoid the constant degradation of rocky areas in nature, so that the natural balance, especially existing biotopes and their flora and fauna are not disturbed. Nature is reproduced according to the invention in a way that the viewer can no longer distinguish from the original.
This is possible even with heavily weathered rock areas of, for example, shell limestone formations or shale, which could not be rebuilt in their original appearance due to their narrow, often held only loosely held rock slips after dismantling. It is of particular advantage that predominantly extremely decorative natural beauties can be molded in an environmentally friendly process and thus a duplication are accessible without a sustained intervention in nature takes place. In addition, it is even possible to reproduce nature in a cost-saving manner through the problem-free duplication of the previously removed forms and thus to contribute to the restoration of construction projects such as roads, shipping tunnels, other construction measures as well as mining measures of disfigured regions. In addition, the effect can be used that the walls of the invention within the scope of sound insulation open up further possibilities for noise reduction. As a result of the use of non-combustible materials, the rock formations according to the invention form an active fire protection and are therefore particularly suitable for use in the decoration sector. The field of application of the artificial rocks according to the invention is not limited at all, since all the materials used are free of pollutants and can therefore be used everywhere. The products according to the invention can again be completely dismantled and comminuted without much effort and added as a component to a ballast or concrete as aggregate, so that environmentally sound recycling is provided.
By using a fine concrete with optimized grain structure, d. h., A mixture of cement and aggregates, especially sand with a maximum grain size below 4 mm and a continuous grain size spectrum down to fine quartz sand and a very high fines content, a high solidification of the concrete matrix is achieved without shaking. The strength is further improved by the use of glass fibers having a high alkali resistance and a diameter of at least 10 microns, since they are embedded together with the fine quartz sand in the spaces between the coarser aggregates and remaining spaces can then be completely closed by the cement paste. This makes it possible to dispense with the process of shaking, so that it is also possible to image forms with completely different surface course in a concrete molding having a wall-like texture with a thickness of 8 to 20 mm. Due to this relatively small thickness, the weight of a molded article according to the invention can be significantly reduced despite its high mechanical stability compared to the previously known artificial stones, so that even large areas can be designed rock similar without this heavy and barely transportable blocks arise. The invention benefits from the fact that pollutants are released neither during processing nor in the disposal of glass fiber reinforced concrete. Since glass fibers with a diameter of less than 10 microns are discarded, no risk to the health of people can emanate from the finished molded body. Because it has been proven that only fibers with a diameter of less than 3 microns are critical to health, because they can hold themselves as suspended matter in the air. The alkali resistance of the glass fibers used is achieved on the one hand by the glass composition, for example by a proportion of zirconium oxide, and by the size (= coating). Such a glass fiber is compatible with the cement matrix and therefore can be encased by the cement matrix during the processing process. Since a glass fiber is not split into thinner fibers by conventional mechanical processing of the concrete such as sawing, drilling, breaking and grinding, there is no risk to the health of persons during processing.
In particular, igneous and / or sedimentary rocks such as sandstone, porphyry, basalt, Keuper, lava or other natural rock or earth formations are suitable as models for rock formations formed by the method according to the invention.
To achieve a particularly natural impression, natural sand and / or natural splits can first be interspersed in the mold.
The surface structures can be produced by the process according to the invention both by flexible structural rolls and by impression matrices made of elastic material.
The production of thin-walled, mountable components is preferably carried out by casting or spraying. The components are predominantly produced in molds, but in special cases it is also possible to insert or free-form glass fiber mats with a matrix prepared and / or coated in a thin bed process with high alkali resistance.
Since compliance with the desired wall thickness is of great importance for the consistent strength of the molded article according to the invention, the invention provides an electronic control of the body thickness for this purpose.
By using a tress cement as the binder, the pH can be reduced to allow bonding with water components and / or use in flora and fauna areas.
In order to achieve a further reduction of the inherent weight of the moldings according to the invention, the concrete can be modified with polymeric additives.
The use of concrete colors such as. Iron oxide and / or chromium oxide pigments allows a particularly natural color, with emerging efflorescence are even desirable and should not be suppressed.
Other fibers, such as mineral fibers, carbon fibers, organic fibers and / or metal fibers can be added, in particular steel fibers on the one hand increase the bending tensile strength and on the other hand produce colorings in the form of rust stains, allowing a lifelike replica of orogenous rocks.
While fiberglass mats embedded in the concrete matrix increase the strength of the final product, a metal mesh can also be used as a support structure for molding during the manufacturing process.
The finished glass fiber concrete moldings must cure for a sufficient period of time and can then be installed both indoors and outdoors. It should be noted that different requirements apply to these different areas of application and the material also behaves differently. If the moldings are exposed to greater temperature fluctuations, adequate provision should be made for corresponding expansion joints.
The moldings according to the invention can be combined with one another and can be combined as a whole or as a fraction by means of a corresponding matrix or combined into larger units. Here, the connection is made by a tension of the protruding fibers at the dividing ends.
The type of installation and fasteners used in this case of the shaped bodies according to the invention are determined according to the given boundary conditions, in particular the substructure present at the attachment location. Preferably, the molded body parts are screwed to a support structure such as an existing wall or a metal framework.
