Description
The invention is explained below using a manufacturing process for motor vehicle battery housings; this is not to be understood as a limitation of the invention to such an application. Such a battery housing has a base body which, in particular due to the complex shape and strength requirements, is assembled from individual parts, these individual parts being at least partially welded together and having an aluminum alloy as a component or consisting of this aluminum alloy. After joining, such a weld seam on the battery housing is checked and assessed. If the weld seam has irregularities, such as small optical or surface defects, these can be repaired using a laser welding process. For components with high requirements, such as those that can occur with a battery module, such post-processing may not be sufficient, particularly with regard to the strength of the weld seam. In order to increase the number of components that are judged to be OK, it is an object of the invention to provide a post-welding method for welded aluminum components with which sufficient weld seam strength can be achieved. This object is achieved by a method according to
In the sense of the invention, a re-welding process for aluminum components is to be understood as a process in which a weld seam of at least two metal parts is “reworked” using one of these interconnected metal parts; in particular, during this reworking, areas or sections of this weld seam, in particular with regard to their appearance or their mechanical properties Properties improved or at least changed. In other words, the weld seam to be reworked, i.e. the original or initial weld seam, connects at least two aluminum components to one another in a materially bonded manner. In a test procedure, which in a simple case is a visual inspection or another suitable procedure for testing this weld seam, the quality of the initial weld seam is checked. If a section of this initial weld seam is identified that does not meet the specified criteria or does not meet them to a sufficient extent, this section can be reworked using the proposed re-welding process so that this section also sufficiently meets the specified criteria.
It is further proposed that the re-welding process is a laser welding process in which a re-work welding zone of the initial weld seam is heated using a laser. In particular, by means of a laser welding process, in which the energy is supplied to the welding zone using at least one laser, a particularly targeted introduction of energy into the welding zone can be achieved and, furthermore, low stresses are caused in the component and a low thermal distortion. In the sense of the invention, the area of the initial weld seam that is or is being thermally heated by the at least one laser is referred to as the rework welding zone. It is further proposed that in this re-welding process a metallic re-work filler material is fed into the re-work welding zone. With regard to the supply of additional material, a basic distinction is made in welding processes between shoulds in which no additional material is supplied, with these welding processes only the welding zone being heated using an energy source and only the material of the components to be welded together being bonded to one another, on the other hand, there are also welding processes, which also include the post-welding process proposed here, in which, in addition to heating the welding zone, a filler material is also fed into it; the filler material can influence the material composition of the connected components in the welding zone.
In the proposed re-welding process, the re-work filler material, i.e. the material which is supplied to the re-work welding zone when it is heated, has an AIMg4.5Mn alloy as a component or this re-work filler material consists, at least essentially, of such an alloy . It is further proposed that the rework additional material is designed as a rework welding wire. In the sense of the invention, a welding wire, or such a rework welding wire, is to be understood as meaning a wire with a small thickness, with small in this sense being less than 5 mm thick. The rework welding wire preferably has a circular cross section; more preferably, the rework welding wire can be rolled or wound and can therefore be easily picked up in a welding system.
The rework welding wire has a lateral surface, which results from its cross section and a longitudinal extent of the rework welding wire. Studies show that particularly good results can be achieved when reworking welds with a rework welding wire designed in this way; in particular, a weld seam reworked in this way has no or only minor defects or errors and therefore meets the quality requirements for these.
In a preferred embodiment of the invention, the rework welding wire has a circular cross section. The passivated lateral surface of the rework welding wire is formed by the delimiting circular line of this cross section and the longitudinal extent of the rework welding wire. Furthermore, it has proven to be beneficial for the reworking of an initial weld seam if the diameter of this circular cross section is selected such that it is smaller than 3 mm and larger than 0.5 mm. In particular, such a rework welding wire is easy to process and is also inexpensive to produce.
In a preferred embodiment of the proposed rewelding method, the outer circumferential surface of the rework welding wire is at least partially or preferably completely formed as a passivated surface. Basically, different ways of passivating the surface of components made of an aluminum alloy are known. Studies show that improved rework quality can be achieved for rewelding the initial weld seam if this is done with a rework welding wire of the design described.
In a preferred embodiment of the invention, the passivation of the passivated surface of the rework welding wire, in particular the outer peripheral surface of the rework welding wire, is achieved by a process using or based on titanium (Ti) and zirconium (Zr) or titanium and/or zirconium compounds, so-called Ti/Zr-based passivation. The passivation process is also preferably chromium-free, i.e. without the addition of chromium or chromium compounds. Particularly with a rework welding wire designed in this way, particularly good results can be achieved for reworking the original weld seam.

In other words, it is previously known to repair small optical/surface defects in a weld seam using a laser. In motor vehicle construction, special requirements are placed on the strength of the weld seams when producing housings for battery modules; such superficial rework using a laser is usually not sufficient. In contrast, the invention proposes a re-welding process which combines high strength of the improved initial weld seam with a low temperature input for the rework and which In addition, the underlying joining partners, in particular aluminum components, can be cohesively connected.
The proposed post-welding method uses a laser as an energy source for heating the post-welding zone, which leads to a locally limited temperature input when using the proposed method. Tests show that the use of a laser without the addition of an additional material, such as in particular the rework welding wire, resulted in a brittle reworked starting welding wire, which can also have cracks and therefore does not meet the requirements.
By using a filler material, which is added to the heated post-weld zone when reworking the initial weld seam, it is possible to alloy the initial weld seam with this additional material in the area in which it is reworked. Using a rework welding wire with a passivated surface makes it possible to achieve a reworked initial weld that has high strength and few or no defects.
