Description
The invention relates to a production system for three-dimensional printing of components made of a wire-shaped printing material.
The invention also relates to a method for three-dimensional printing of components from a wire-shaped printing material using such a production system.
With the help of generative processes, components with almost any shape can be produced using an appropriate material. 3D printing using a 3D printer is a very well-known representative of generative manufacturing processes. A material, for example a thermoplastic or a metallic material, is printed layer by layer using a 3D printer, resulting in a three-dimensional material at the end of the process Component or a three-dimensional structure results.
There are various processes for 3D printing metallic materials. Powder bed systems are common (LPBF - Laser Powder Bed Fusion, SLM - Selective Laser Melting, LMF - Laser Metal Fusion, etc.) in which the material is applied in layers and melted locally in the required areas using a heat source, usually a laser heat source. The powder bed gradually lowers and new material is applied. This creates the new component layer by layer. Some of the unmelted powder can be reused for later processes. The accuracy of the process is +/-0.1 mm, the layer thickness varies between 20-50pm. The surface roughness is 8-1 0pm and the porosity is between 0.2 - 0.5%. Typical construction volumes are between 250x150x150mm and 500x280x360mm and are therefore suitable for smaller components and assemblies.
Ein alternatives Verfahren ist die Metallextrusion (vgl. FDM, BMD - Bound Metal Deposition). An alternative process is metal extrusion (see FDM, BMD - Bound Metal Deposition). Here, the material is applied in layers through an extruder nozzle, comparable to the standard FDM process for plastics. The semi-finished product consists of metal powder which is embedded with a polymer. After printing, I get a “green compact” which has to be reworked by removing the polymer binder and sintering. The polymer additive is removed and the components are made entirely of metal after sintering. The components shrink by approx. 20% due to the sintering process. The dimensional accuracy (after deducting 20% shrinkage) is +/-0.5mm. The layer thickness resolution is 50-200µm and the porosity is quite high at 2-4%.
Another process is Direct Energy Deposition (DED for short), in which the component is printed using powder or a wire. In powder feed systems, the semi-finished product (powder) is previously stored in material magazines and fed to the application head for the printing process, where it is melted using a heat source (laser, arc or electron beam). By adding the amount of powder or varying the feed, the application rate can be adapted within limits. An additional protective gas is introduced at the deposition point to protect the material from oxidation and to increase the component quality.
One embodiment of the DED process are wire feeding systems in which a wire with a fixed diameter is fed (WAAM - Wire Arc Additive Manufacturing). The application rate can be adjusted by adjusting the process speed. At the deposition point, the wire is melted by one or more heating sources (laser, arc or electron beam), which also usually creates a protective gas atmosphere in the area of the seam.
A big advantage of the DED process over the SLM and BDM processes is the option of multi-axis manufacturing. The various end effectors (application heads) can be operated on robot kinematics, which can have 5 or more axes. This enables the production of large and complex structures as well as the addition/repair of existing components. DED processes are also characterized by high application rates, which usually come at the expense of surface roughness, tolerances and the resolution of the layer thicknesses.
In order to achieve the required component tolerances, components are predominantly post-machined in the 3D wire printing process, which leads to a further process step and increases the component costs. At very high application rates, the tolerance in the printing process can be so high that components and functional surfaces cannot be printed directly. A further process step would be necessary here. High application rates can be achieved in the 3D wire printing process if a semi-finished product with a large diameter is used, but this comes at the expense of tolerance. If, on the other hand, semi-finished products with a smaller diameter are used, the pressure deviation in the process is reduced, but this is at the expense of the application rate. Since the semi-finished product diameter must be determined before printing begins, a trade-off between accuracy and process time must always be made.
It is therefore the object of the present invention to provide an improved 3D wire printing process that reduces the disadvantages known from the prior art.
The object is achieved according to the invention with the production system according to claim 1 and the method according to claim 8. Advantageous embodiments of the invention can then be found in the corresponding subclaims.
According to claim 1, a manufacturing system for three-dimensional printing of components made of a wire-shaped printing material is proposed, which produces a component using the 3D wire printing process. A wire-shaped printing material is fed to the production system and usually placed on a tool in order to build up the component, in particular in layers. The production system can use the wire-shaped printing material to produce entire components as well as add-ons to existing components using the 3D wire printing process. In both cases this refers to the production of a component.
The manufacturing system has an application head to which the wire-shaped printing material is continuously fed during the production of the component. The application head (end effector) outputs this wire-shaped printing material, often involving a relative movement between the tool on which the component is produced and the application head. For this purpose, the application head is arranged, for example, on a robot which can move the application head in different spatial directions. This robot is advantageously designed in such a way that the application head can be moved in both the three translational and the three rotational axes of movement.
Due to the relative movement between the tool and the application head, the entire component with its component geometry can be imaged layer by layer, in which the wire-shaped printing material is continuously output through the application head during the relative movement.
With the help of a thermal energy source, thermal energy is introduced into this printing material during the output of the wire-shaped printing material in order to temper the wire-shaped printing material to a temperature which enables it to be dispensed from the application head and which allows the wire-shaped printing material to be plastically deformed. This means that any geometry of the component can be depicted without having to cut through the wire-shaped printing material and start the deposition process again. Rather, a continuous layer of material can be achieved in this way.
Furthermore, the manufacturing system also has a material feed in order to continuously feed the wire-shaped printing material from a material storage to the application head. The material feed continuously conveys the wire-shaped printing material from the material storage to the application head and thus enables continuous output and storage of the printing material.
According to the invention, such a generic production system for carrying out a 3D wire printing process is only characterized in that a cross-section changing device is arranged in the material feed between the material storage and the application head, which is set up to change the wire-shaped printing material from a first cross section into at least a second cross section during the continuous feeding Change cross section.
This makes it possible to change the cross section of the wire-shaped printing material during the output and storage of the printing material, so that changing cross-sections of the wire-shaped printing material can be fed to the application head without interrupting the printing process. The application head is set up in such a way that it can continue to continuously output and deposit and, if necessary, cut different cross-sections of the wire-shaped printing material and/or changes to these cross-sections during the printing process.
The present invention makes it possible to adapt the cross section of the wire-shaped printing material to the predetermined conditions of a complex component during the printing process, without having to interrupt the printing process and replace the wire-shaped printing material with another printing material with a different cross section. Rather, the cross section of one printing material can be changed in situ during the process.
This allows components to be manufactured that are optimized in terms of accuracy and production rate. There is therefore no need for complex machining of the components at particularly high production rates, since local accuracy can be increased by changing the cross section during the printing process at exposed positions of the component.
This means that areas of the component that have particularly high tolerance requirements can be included an optimized cross section of the wire-shaped printing material is printed thereon, while areas of the component with lower tolerance requirements are printed with a different cross section of the wire-shaped printing material to increase the production rate.
According to one embodiment, it is provided that the cross-section changing device is set up to change the wire-shaped printing material from the first cross-section with a first cross-sectional area into the at least one second cross-section with a second cross-sectional area that is different from the first cross-sectional area.
The cross-sectional changing device is now designed so that the cross-sectional area of the wire-shaped printing material can be changed, wherein the cross-sectional changing device can change the cross-section from the first cross-sectional area into at least one second cross-sectional area that is different therefrom.
According to one embodiment of this, it is provided that the second cross-sectional area is smaller than the first cross-sectional area.
Accordingly, the cross-section changing device is set up to reduce the cross-sectional area of the wire-shaped printing material from the first cross-sectional area towards the at least one second cross-sectional area.
By reducing the cross-sectional area, for example by reducing the diameter of the wire-shaped printing material, in particular areas of the component with a high tolerance requirement and a lower deposition rate can be printed, while areas with lower tolerance requirements can be printed with a larger cross section and a higher deposition rate. The cross-sectional area is reduced in the process without interrupting the output of the printing material.
According to one embodiment, it is provided that the cross-section changing device is set up to change the wire-shaped printing material from the first cross-section with a first cross-sectional shape into the at least one second cross-section with a second cross-sectional shape that is different from the first cross-sectional shape.
By adapting the shape of the cross section, special requirements for the component geometry can be implemented in situ during the printing process.
According to one embodiment, it is provided that the cross-section changing device is set up to change the wire-shaped printing material from the first cross-section to the second cross-section by means of a wire drawing process. For this purpose, according to one embodiment, the cross-section changing device can be set up to carry out the cross-sectional paralysis by means of a plurality of drawing irons arranged one behind the other in the feed direction.
The wire-shaped printing material can be pulled through one or more drawing irons. The openings of the drawing irons through which the wire-shaped printing material is passed are designed in such a way that they can change the cross-sectional shape and/or cross-sectional area during the printing process in order to achieve the desired change in the cross-section.
However, it is also conceivable that the drawing irons are designed in such a way that, if necessary, corresponding cross-sectional changes can be achieved by enclosing the wire-shaped printing material. The drawing irons can be opened and closed depending on the required diameter of the openings through which the wire-shaped printing material is to be pulled so that the corresponding cross section can be adjusted.
According to one embodiment, it is provided that the production system has a control device for controlling the thermal energy source, wherein the control device is set up to adapt the amount of energy depending on a change in the cross section by the cross section changing device.
When the cross section is changed, the amount of material per unit of time when dispensed is also changed, so that the thermal energy input can be adjusted accordingly by a control device. For example, if the cross-sectional area is reduced, a smaller amount of energy is required to melt the wire-shaped printing material.
- - kontinuierliches Zuführen eines drahtförmigen Druckmaterials von einem Materialspeicher hin zu einem Applikationskopf der Fertigungsanlage;
- - continuously feeding a wire-shaped printing material from a material storage to an application head of the production system;
- - Ejecting the wire-shaped printing material fed to the application head to produce the component,
- - whereby when the wire-shaped printing material is dispensed from the application head, a thermal energy input with a predetermined amount of energy takes place using a thermal energy source, and
- - Varying the cross section of the wire-shaped printing material during continuous feeding by means of a cross section changing device of the production system.
Advantageous refinements of the method can then be found in the corresponding subclaims.

The
According to the state of the art, the only choice is between a high production rate with large waste and heavy post-processing or a low production rate with small waste and less post-processing.
The
Laser heating sources, arc welding or energization can be considered as
The wire-shaped
In the
For this purpose, the wire-shaped printing material is stretched, for example, in the manner of a wire-drawing process, whereby the cross-section or cross-sectional area can be reduced. It is also conceivable that the wire-shaped printing material is guided through one or more drawing irons, the openings of which are variably opened or closed in order to produce the desired cross section.
The
The
In the upper right part of the component, three
As the cross-sectional area of the wire-shaped printing material decreases, the roughness on the surface of the
The
