In order to be able to dissipate the heat generated during rapid charging and power demand in the high-voltage batteries in electric vehicles, a thermally conductive paste, the so-called gap filler, is used between the battery module and the cooling base, which is also referred to as thermally conductive compound in the context of the present invention. On the one hand, when installing the high-voltage battery, it is possible to first apply the gap filler in a caterpillar shape to the still empty battery compartment and then slowly press it into the area by placing and lowering the battery module. Another option is provided by the so-called Gapfiller injection procedure. The battery module is first placed in the empty battery compartment and screwed or otherwise attached to the battery housing. The gap filler is then injected into the resulting gap between the battery module and the carrier, i.e. the cooling base. During gap filler injection, the gap filler can be injected either at the edge of a battery module from above or at any position from below through the cooling base, more precisely through an opening in the cooling base, which is referred to here as an injection opening. For example, if the injection takes place in the middle under a battery module, this is only possible from below due to the installation space and has the great advantage that the flow path length of the gap filler is sufficient to completely wet and fill the cavity, i.e. the free space or gap between the battery module and this carrier. is only half as big. This has advantages in terms of cycle time and lower pressurization during injection.
The general disadvantage is the necessary seal, which circumferentially limits the space to be limited between the battery module and the cooling base. The seal costs money as an additional component. From a technical point of view, it is difficult to accommodate the existing tolerances and, if possible, not to apply any counterforce to the cooling base, otherwise the gap will artificially increase in height.
The injection pressure can be reduced by bending the housing base. In addition, fillers with higher viscosity can also be used. However, this procedure puts a lot of strain on the cooling floor.
The object of the present invention is therefore to provide a method and an injection arrangement which enable an injection of a heat-conducting compound into a gap-shaped free space between a battery unit and a carrier in the most gentle way possible on the components, without having to seal the free space by means of a seal.
This task is solved by a method and an injection arrangement with the features according to the respective independent patent claims. Advantageous embodiments of the invention are the subject of the dependent claims, the description and the figures.
In a method according to the invention for injecting a thermally conductive compound into a gap-shaped free space between one side of a battery unit and a carrier of the battery unit through an injection opening opening into the free space, the thermally conductive compound is injected into the free space in such a way that a flow front of the injected thermally conductive compound extends from the injection opening increasingly spreads in at least one direction of propagation during injection. Before injecting the heat-conducting compound, an interior, in which the battery unit and the free space are located and which has a gas-filled partial area that is fluidly connected to the free space, is sealed from the environment, with a certain initial pressure being provided in the interior increases during the injection to a certain final pressure due to the heat-conducting material flowing into the free space, which is greater than an ambient pressure, i.e. a pressure in the environment.
The gas volume of the interior, i.e. the volume fraction of the interior that is filled with gas, is correspondingly reduced by the heat-conducting material flowing into the free space. This consequently increases the gas pressure in this area. Since this partial area is also fluidly connected to the free space, this gas pressure also has a corresponding effect on the filled heat-conducting compound. When the heat-conducting compound is injected into the free space, the gas pressure increases, with this increasing gas pressure acting on the heat-conducting compound and, more precisely, counteracting the inflow. This can now advantageously be used by the invention in order to keep the injected heat-conducting compound in the free space to be filled even without a seal and to prevent excessive flow out of this free space. This takes advantage of the knowledge that the increasingly increasing gas pressure in the interior will at some point be equal to the injection pressure or the fluid pressure in the area of the flow fronts, which also stagnates or stops the further flow of the flow front or flow fronts of the injected heat-conducting compound. The final pressure can therefore be easily adjusted to the injection pressure by appropriately selecting the initial pressure in order to ensure that the heat-conducting compound only fills the free space to the predetermined extent and not beyond that or at least not excessively beyond that. This means that the seal mentioned at the beginning can advantageously be dispensed with entirely. This saves costs and also tends to allow smaller gaps because the counterforce of the seal is eliminated.
A battery unit can be understood to mean a single battery cell, but preferably a battery module with several battery cells. The carrier can be part of a battery housing, as described above. For example, the carrier can represent a bottom of a battery housing. This floor can also optionally be designed as a cooling floor. For this purpose, the cooling base can have cooling channels through which a coolant can flow. A first direction can be defined perpendicular to the carrier. The injection direction can, for example, correspond to the first direction. The direction of propagation, on the other hand, is aligned essentially parallel to the carrier and therefore essentially perpendicular to the first direction. The direction of propagation can, for example, correspond to the second or third direction defined later. The free space is designed so that it is open perpendicular to the first direction on at least one side, preferably on at least two sides and particularly preferably on all sides. In other words, there is a fluidic connection on all sides between this free space and the partial area of the interior filled with gas. In addition to the partial area of the interior filled with gas, the interior also includes the area in which the battery unit is arranged and the free space itself, which is also filled with the gas before the heat-conducting compound is injected. The gas with which the partial area, and in particular the free space before injection, is filled is preferably air. This is particularly simple and inexpensive. With increasing filling of the free space, the gas is displaced from the free space into the partial area in which the gas pressure increases, as well as in the part of the free space that has not yet been filled with the heat-conducting compound. The free space is further preferably designed so that it has a substantially constant height in the first direction. This is significantly smaller than all other dimensions of the free space, that is in the direction of propagation or generally in a second and third direction perpendicular to the first, whereby the second and third directions can also be perpendicular to one another. The dimensions of the free space in the second and third directions essentially correspond to the dimensions of the battery unit in these corresponding directions. Furthermore, the injected heat-conducting compound fills an area of the free space completely or as completely as possible from the injection opening to the flow front, this free space being limited in relation to the first direction by the side of the battery unit and the carrier on the other hand. In other words, the injected thermally conductive compound completely fills the free space in the first direction, so that the side of the battery unit and the carrier, on the other hand, are completely wetted with the injected thermally conductive compound from the injection opening to the flow front.
The method described can, for example, be part of a method for producing a battery, in particular a high-voltage battery for a motor vehicle. Such a high-voltage battery can have not only one battery module as a battery unit, but also several such battery modules. To fill the free spaces between the respective additional battery modules and the carrier, the procedure can be carried out in a completely analogous manner. The battery modules can in turn each comprise several battery cells, which can be designed as lithium-ion cells, for example. Furthermore, the battery cells can be provided as pouch cells, prismatic battery cells or round cells. The multiple battery modules can be arranged in a common battery housing. At the time of filling the heat-conducting compound into the gap, the battery unit, for example the battery module, is preferably in a state that is already attached to the battery housing. Fastening the battery unit to the battery housing can be achieved, for example, by screwing. The individual recording areas to accommodate the respective battery units in the battery housing can optionally be separated from each other by partitions of the battery housing. The battery housing can, for example, include a battery tray and a lid for closing the battery tray.
The thermally conductive compound is the gap filler mentioned at the beginning. The thermal interface material can also be referred to as a thermal interface material. The thermal conductivity has a thermal conductivity that is greater than that of air. Filling spaces and air gaps with such a thermally conductive compound thus improves the thermal connection between the relevant components, in this case the battery module and the housing wall. At the time it is filled into the gap, the heat-conducting compound is in a viscous state, e.g. in a liquid or viscous state, and only after it has been filled into the gap does it harden or, optionally, is hardened by active measures.
Beispielsweise kann die Injektionsöffnung als quadratisches oder bevorzugt rundes Injektionsloch ausgeführt seinIn principle, the injection opening in the housing wall, which in particular completely penetrates the housing wall, can have any desired geometry, but is preferably not elongated, but has a substantially equal length and width. For example, the injection opening can be designed as a square or preferably round injection hole
In a further advantageous embodiment of the invention, the specific final pressure is dimensioned such that further flow of the flow front of the viscous heat-conducting compound is stopped by the counteracting final pressure, in particular where the final pressure corresponds to the fluid pressure of the heat-conducting compound in the area of the flow front, in particular when the injection device is still active the heat-conducting compound is injected through the injection opening. The dimensioning of the final pressure can be determined experimentally. This now advantageously allows a final pressure, or more precisely the initial pressure, from which the final pressure with a predeterminedly filled free space can be easily determined mathematically or experimentally to be set, so that the heat-conducting compound, more precisely the flow front of the viscous heat-conducting compound, passes through exactly then the counteracting final pressure is stopped when the free space is filled as desired. In this state, the gas pressure and the injection pressure, or more precisely the fluid pressure of the heat-conducting compound, are in equilibrium in the area of the flow front. The fluid pressure of the heat-conducting compound in the area of the flow front does not have to correspond to the pressure with which an injection device injects the heat-conducting compound through the injection opening, which is typically greater than the fluid pressure of the heat-conducting compound in the area of the flow front, since it is on the way from the injection opening to the flow front a friction-related pressure drop in the fluid pressure occurs. The filling pressure with which the heat-conducting compound is filled by the injection device through the injection opening can be, for example, several bar, for example up to four bar. Accordingly, the fluid pressure of the heat-conducting compound in the area of the flow front is typically less than four bar and can also only be slightly above the ambient pressure, which is typically around one bar.
In a further very advantageous embodiment of the invention, the battery unit and the carrier are part of a battery arrangement, onto which a pressure cover, in particular a pressure bell, is placed to seal the interior. This pressure cover can, for example, be hood-shaped or curved and slip over the battery unit, and in particular sit directly on the carrier, or it can also be designed as a kind of cover, for example also curved or flat, which is placed on side walls, which stand on the carrier and which, together with the carrier, form or enclose a receiving area for the battery unit. The geometric design of this pressure cover can therefore generally be arbitrary and adapted to the respective situation or design of the battery arrangement. In any case, when the pressure cover is in place with the battery arrangement, it encloses the interior space in which the battery unit and the gap-shaped free space are ultimately arranged. The pressure cover can therefore be designed as a pressure bell, as is preferred here, or it can also be designed flat. By providing such a pressure cover, the interior can be sealed particularly easily and efficiently, especially temporarily, namely until the heat-conducting compound is filled into the gap-shaped free space as intended. The pressure cover can then simply be removed again and the injection device can also be switched off so that the injected thermal mass remains in its position and fills the free space as desired, without the need to provide a separate seal that encloses this free space.
According to a further advantageous embodiment of the invention, the pressure cover is placed in such a way that a closed sealing edge of the pressure cover contacts the battery arrangement. Such a sealing edge can be provided by a conventional seal and can be designed to be elastic, for example. This allows the sealing edge to conform well to small unevenness Cover the interior well with it. The part of the pressure cover that is different from the sealing edge, on the other hand, can be designed to be inelastic and rigid in order to withstand the increase in pressure in the interior that occurs during the injection process. Furthermore, the pressure cover can optionally also have a pressure access, via which the pressure in the interior is set to a desired value, namely the initial pressure, before the heat-conducting compound is injected. In order to set the initial pressure to a desired value, air can simply be supplied to the interior or removed from the interior via the pressure access. The pressure cover can also have a pressure sensor, which can be used to measure the current interior pressure. Such pressure access does not necessarily have to be provided in the pressure cover, but could also be provided in a component of the battery assembly, for example through a hole in a side wall or in the carrier. However, the provision of such a pressure access in the pressure cover is very advantageous, as this means that no modifications to the battery assembly itself are necessary.
According to a further advantageous embodiment of the invention, when the free space is predeterminedly filled with the heat-conducting compound, the injection device, which injects the heat-conducting compound with an injection pressure, is switched off. The injection opening in the carrier can remain closed by the injection device itself until the pressure cover has been removed again in order to prevent the heat-conducting material from flowing back. If, when the injection device is active, the fluid pressure of the heat-conducting compound, which has already been injected into the free space, and the surrounding gas pressure are in equilibrium, the flow front of the heat-conducting compound does not spread any further. Accordingly, there will no longer be any further increase in pressure in the interior. This can be detected using the pressure sensor mentioned above, which can also provide a suitable switch-off criterion for switching off the injection device. Optionally, an optical detection device can also be provided, which can detect when the gap-shaped free space is filled as intended. If this is the case, the injection device can be switched off via a signal from this optical detection device. Overfilling of the free space and leakage of the heat-conducting compound from this free space can advantageously be prevented by the counterpressure prevailing in the interior. This advantageously means that no “continuous flow” of the heat-conducting compound has to be taken into account after the injection device has been switched off, since such subsequent flow can also be prevented by the counterpressure in the interior. The injection device can then be removed from the injection opening and this can be closed by a suitable closure or can be designed to close itself.
According to a further advantageous embodiment of the invention, the pressure cover is removed again from the battery arrangement after the injection device has been switched off. If the injection device is already switched off, there is no longer any additional injection pressure, so that the pressure cover can advantageously be removed again without fear of the heat-conducting compound flowing out of the free space. In particular, the heat-conducting compound is sufficiently viscous to prevent such flow out even after the pressure cover has been removed. This has the advantage that the heat-conducting compound does not have to be hardened before the pressure cover can be removed, although this would also be theoretically possible. However, removing the pressure cover immediately after switching off the injection device has the advantage that the process of filling the gap-shaped free spaces can be carried out significantly faster. The pressure cover can then be automatically moved to the next receiving area of the battery arrangement, in which there is another battery unit with a corresponding gap-shaped free space to be filled, and the process can be repeated for the next receiving area as described.
In a further advantageous embodiment of the invention, the battery arrangement has a battery housing which has a receiving area in which the battery unit is accommodated, the receiving area being delimited in the first direction by the carrier and in the second and third directions by the side walls of the battery housing, whereby the pressure cover is placed on the side walls. The interior is therefore limited on the one hand by the pressure cover, on the other hand by part of the carrier, and on the other hand by the side walls of the battery housing. This enables a significantly simpler and more compact design of the pressure bell. This can be designed as a lid and only slightly curved outwards in order to temporarily seal the interior in a gas-tight manner. The receiving area can, for example, be essentially cuboid-shaped. Accordingly, the sealing edge of the pressure cover can be essentially rectangular. The side walls can also be designed to be sealed from the carrier in order to prevent gas, in particular air, from escaping from the interior during the injection. The battery arrangement can also have several such receiving areas in which respective battery units, for example battery modules, are located are taken. The respective gap-shaped free spaces can then be filled for each receiving area as described above. It is also conceivable to use a pressure cover, which can simultaneously cover all receiving areas in a sealing manner, in which case the respective gap-shaped free spaces can then also be filled with heat-conducting compound at the same time or overlapping in time, as described, by injection through respective injection openings. But sequentially filling the free spaces of the respective recording areas is also conceivable. In this case, the pressure cover can be designed in such a way that it only seals such a receiving area by placing it on it at a given time. After the relevant free space has been filled as desired, the pressure cover can be removed and placed on the next receiving area, for example according to a predetermined sequence. The injection device can also move to the next at least one injection opening for the next receiving area and fill the gap-shaped free space as described. In both cases, all gap-shaped free spaces in the battery arrangement can be filled very quickly and efficiently.
In a further advantageous embodiment, the injection opening is arranged in the carrier. Theoretically, it would also be conceivable to inject the thermal mass in the edge area of the battery unit from above. However, injection from below, i.e. through an injection opening in the carrier, has the advantage that, on the one hand, the interior can be more easily sealed by the pressure cover and, above all, that the injection of the heat-conducting compound can also take place in the middle under the battery unit. This in turn has the great advantage that the flow path length of the gap filler or the heat-conducting compound for complete wetting of the cavity, i.e. the gap-shaped free space, is only half as long and is almost the same length in all directions. This in turn has advantages in terms of cycle time and low pressure during injection. This in turn is gentler on the components involved, namely the carrier and the battery unit. Correspondingly, the at least one injection opening is located below the battery unit with respect to the first direction and centrally with respect to the battery unit with respect to the second or third direction.
This enables the free space to be filled particularly evenly, even without an additional seal. For example, if the injection opening is located in the middle with respect to the second direction, the flow front accordingly spreads almost equally when injecting into and against the second direction. When the equilibrium pressure is reached, at which the spreading of the flow front stops, the left and right flow fronts are essentially the same distance from the injection opening in relation to this second direction. This means that the free space in and against the second direction is also filled evenly. Flowing out of the heat-conducting compound on one side while the other side is not yet completely filled can thus advantageously be prevented.
Since the battery unit is usually cuboid and the side of the battery unit is therefore a rectangular side, it is advantageous to inject the heat-conducting compound not just through a single injection opening, but through several at the same time, in order to be able to fill a free space with a rectangular base area . Therefore, it represents a further very advantageous embodiment of the invention if the heat-conducting compound is injected simultaneously or at least overlapping in time through several injection openings opening into the free space, in particular where the injection openings are arranged along a straight line. Accordingly, several injection heads with respective outlet openings can be provided as part of the injection device, which can approach the assigned injection opening in order to inject the heat-conducting compound through it. If, for example, the injection openings are arranged centrally with respect to the second direction, this straight line preferably runs in the third direction, or vice versa. The flow fronts spreading in and against the third direction stop each other and a right and left flow front is created that spreads in and against the second direction. This only stops when the equilibrium pressure is reached. This advantageously allows a free space with a rectangular base area to be filled in a defined manner.
Furthermore, the invention also relates to an injection arrangement for injecting a thermally conductive compound into a gap-shaped free space between one side of a battery unit and a carrier of the battery unit through an injection opening opening into the free space, the injection arrangement having an injection device which is designed to insert the thermally conductive compound in this way to inject the free space so that a flow front of the injected thermally conductive compound increasingly spreads starting from the injection opening in at least one direction of propagation during the injection. The injection arrangement is designed to temporarily seal an interior, in which the battery unit and the free space are located and which has a gas-filled partial area that is fluidly connected to the free space, from an environment before injecting the heat-conducting compound, and in the interior to provide a certain initial pressure, which is created during the injection by the in the free space Incoming thermal mass is increased to a certain final pressure, which is greater than an ambient pressure of the environment.

However, since the heat-conducting
For this purpose, the
In this example, only one injection opening 30 is illustrated. This is arranged centrally in relation to the x-direction under the
Overall, the examples show how the invention can provide a method for producing a high-voltage battery using gap filler injection and a device for filling through the cooling base. The pressure bell makes it possible for the additional seal component to be omitted. This saves costs and tends to allow for smaller gaps because the counterforce of the seal is eliminated.
