Description
The invention relates to a method and a device for producing a solid-state separator for a battery cell according to the preamble of the independent claims.
Lithium-ion batteries have attracted significant attention over the past two decades for a variety of applications in portable electronic devices such as cell phones and laptops. Due to the rapid market development of electric vehicles and grid energy storage, high-performance, low-cost lithium-ion batteries are currently one of the most promising options for large-scale energy storage.
A lithium-ion battery generally consists of a separator, a cathode and an anode. Currently, the electrodes are manufactured by dispersing fine powders of a battery electrode active material, a conductive agent and a binder in a suitable solvent. The dispersion can be applied to a current collector, e.g. B. a copper or aluminum metal foil can be applied and then dried at elevated temperature to remove the solvent. The cathode and anode sheets are then stacked or rolled, with the separator separating the cathode and anode to form a battery.
The production of separators for solid electrolytes is time-consuming, energy-intensive and therefore expensive. As a rule, such separators are manufactured on individual sheets, with a carrier material being coated with solid separator. The composite of carrier material and solids separator is then dried and the carrier material is removed, resulting in a green compact of the solids separator. This green compact is then further processed in a sintering process to create the finished solids separator. Since the production takes place from individual sheets, increased handling effort is also necessary when coating, drying and sintering the solids separator.
From US 2018/0 233 729 A1 a process for coating porous separator films of lithium batteries and a coated separator film produced by the respective manufacturing process are known. In the process, laser ablation is used to detach particles from the target and the stream of particles evaporated by laser pulses is directed onto the base material to be coated, onto which the material is applied. The so-called roll-to-roll principle can be used in the process, in which the base material to be coated is passed from one roll to a second roll and the coating takes place in the area between these rolls.

The invention is based on the object of simplifying the production of a solid-state separator for a battery cell and increasing the energy efficiency of production and the production speed.
- - continuous feeding of a band-shaped or film-shaped substrate,
- - applying a first layer of a slurry of a solid-state separator, comprising a solid electrolyte, a polymer binder and a solvent, to the substrate,
- - Applying a second layer of a slurry of a solid separator to the first layer, the second layer having a different density from the first layer and/or a different porosity from the first layer, and
- - Sintering the dried coated substrate, creating a ceramic solid separator which has two ceramic layers with different densities and/or different levels of porosity that are cohesively connected to one another.
A slip is understood to mean a liquid, mushy to viscous solvent-mineral mixture for the production of ceramic products. Under drying is within this Invention to understand the complete or partial removal of liquid from a moist slip by evaporation or evaporation. In this context, sintering is understood to mean the heating of a fine-grained ceramic material, whereby the temperatures of the sintering process remain below the melting temperature of the main components, so that the shape of the workpiece is retained except for process-related shrinkage.
The method according to the invention enables a particularly simple, quick and cost-effective production of a flexible solid-state separator. The porous ceramic layer allows the ceramic to be bent so that it can be rolled up on a holder as strip material or film material. In addition, the porous layer enables an improved contact surface with an anode or cathode of a cell stack of the battery cell, whereby the contact resistance between the anode or cathode and the solid-state separator is reduced. This reduces the internal resistance of the battery cell, making it more powerful. In addition, the porous ceramic layer increases the tolerance of the solid-state separator against particle contamination or different printing processes, since when pressure acts on the solid-state separator, the porous ceramic layer is first compacted and the low-porous layer remains unchanged. In this context, a porous layer is to be understood as meaning a layer with a porosity of at least 20%, preferably at least 30%, particularly preferably at least 40%. In this context, a low-porous layer is to be understood as meaning a layer with a porosity of less than 10%, preferably less than 5%, particularly preferably less than 1%.
The different porosities of the first and second ceramic layers can be achieved by using narrow or wide particle size distributions. A broad or multimodal distribution of the particles is sought for the denser layer and a monomodal, narrow distribution of the particles for the porous layer. Furthermore, the porosity of the ceramic layers can be influenced by the proportion of solids content, the primary particle size, the binder, the solvent and the drying process of the respective slip.
The additional features listed in the dependent claims make advantageous improvements and further developments of the method for producing a separator for a battery cell specified in the independent claim possible.
In an advantageous embodiment of the method for producing a solid-state separator for a battery cell, it is provided that the second layer of the slip is applied to the first layer, the second layer having a higher density and/or a lower porosity than the first layer. After sintering, a ceramic solid-state separator is created which has a first ceramic layer with high porosity facing the substrate and a second ceramic layer with low porosity that is cohesively connected to this first ceramic layer.
The porous first ceramic layer enables the ceramic to be bent so that it can be rolled up on a holder as strip material or film material. In addition, the porous first layer enables an improved contact surface with an anode or cathode of a cell stack of the battery cell, whereby the contact resistance between the anode or cathode and the solid-state separator is reduced. This reduces the internal resistance of the battery cell, making it more powerful. In addition, the porous first ceramic layer increases the tolerance of the solid-state separator against particle contamination or different printing processes, since when pressure acts on the solid-state separator, the porous first ceramic layer is first compacted and the low-porosity second layer remains unchanged.
Alternatively, for other applications it may be advantageous if the dense ceramic layer is applied to the substrate and the porous ceramic layer is applied to the dense ceramic layer. This can be particularly advantageous when forming anodes formed in-situ and during ion transport through the solid-state separator in order to deposit a larger amount of lithium on the anode formed in-situ.
In a preferred embodiment of the invention it is provided that a third layer of a slurry of a solid separator is applied to the second layer, the third layer having a lower density and/or a higher porosity than the second layer. A third layer can be used to create a sandwich construction for the solid-state separator, in which a dense middle layer is embedded in two porous outer layers. This enables a particularly favorable connection of the solid-state separator in a cell stack of a battery cell, since the outer porous layers can be connected to an anode or a cathode and the dense middle layer offers a correspondingly good insulation effect. In addition, a sol The sandwich construction of the solid-state separator provides a flexible and flexible solid-state separator, which can be easily rolled up as strip material and fed to the further manufacturing process of the battery cell.
It is particularly preferred if the third layer of the slip forms a third ceramic layer after a sintering process, which is cohesively connected to the second ceramic layer, the third ceramic layer having a higher porosity than the second ceramic layer. Due to the higher porosity of the first and third ceramic layers, the contact resistance from an anode or cathode to the solid-state separator can be reduced. This reduces the internal resistance of the battery cell, making the battery cell more powerful for the same size. In addition, the porous outer layers enable compression and tensile stresses to be compensated, which reduces the risk of mechanical damage to the solid separator.
In an advantageous embodiment of the method it is provided that after the application of the first layer of the slip and before the application of the second layer of the slip, a first drying process is carried out to fix the first layer of the slip. An intermediate drying process allows the solvent to evaporate from the first slip, thereby stabilizing or fixing the second layer applied to the substrate. In addition, the risk of mixing the different slips when applying the second layer of slip is reduced. This can ensure that the solid separator has the desired properties.
In an advantageous further development of the method it is provided that after the application of the second layer of the slip and before the application of the third layer of the slip, a second drying process is carried out to fix the second layer of the slip. Through a further drying process, the second layer of the slip can also be stabilized or fixed before another layer is applied. In addition, the risk of mixing the different slips when applying the third layer of slip is reduced. This can ensure that the solid separator has the desired properties.
According to an advantageous embodiment of the method, it is provided that drying takes place at a steady-state temperature below a sintering temperature of the slip. This allows the porosity of a green compact, i.e. the coated substrate before the sintering process, to be adjusted during drying in order to achieve the desired mechanical and electrochemical properties.
To dry the coated substrate, in addition to heating by a heating element, dry air and/or a process gas can also be supplied. An atmosphere is created in a process room that is largely free of water vapor in order to avoid side reactions when drying and sintering the slip. An atmosphere that is largely free of water is understood to mean an atmosphere with a dew point of less than -20 °C, preferably less than -40 °C, particularly preferably less than -65 °C. Alternatively or additionally, the atmosphere can also include process gases, in particular inert gases such as nitrogen, which prevent a reaction of water vapor with the slip during the tempering process. Alternatively, reactive process gases can also be used, which create a diffusion equilibrium and prevent the lithium from diffusing out of the slip.
According to a preferred embodiment of the method, it is provided that a release agent is applied to the substrate before coating with the first layer of the slip, which prevents a cohesive connection between the solid-state separator and the substrate in the sintering process. This makes it possible to easily and non-destructively remove the solid-state separator from the substrate after sintering and facilitates further processing of the solid-state separator when producing a battery cell.
In an advantageous embodiment of the method it is provided that the band-shaped or film-shaped substrate is coated with at least two layers of a slip in a continuous process, dried and the coatings applied to the substrate are sintered. Through a continuous process, output can be increased and production time reduced because unproductive downtime or additional handling steps are avoided. In addition, the risk of damage is minimized by eliminating additional handling steps in the manufacturing process and the application of the different layers of slip to the substrate is simplified, since this process also runs continuously and enables a uniform coating of the substrate.
In an advantageous embodiment of the method it is provided that the substrate with the sintered coating is removed as strip material. This makes the process particularly easy In coating, drying and sintering, the substrate with the sintered coating can be wound onto a receiving device, in particular a roll, a sleeve or a drum, in order to be easily fed to a further production step in the production of the battery can. Alternatively, the sintered substrate can also be cut into the shape of the desired separators after the sintering process and fed as stackable piece goods to the next process step in the production of the battery.
In a preferred embodiment of the invention it is provided that the substrate is a copper foil, a nickel foil or a composite foil made of several metallic layers. A copper foil or a nickel foil is thermally stable even at the temperatures usual for a sintering process. In particular, the melting temperature of a nickel foil is above the temperature of a sintering process of the typical ceramics used for a solid-state separator, so that there is no fear of melting of the nickel foil in the sintering process.
In an advantageous embodiment of the method, it is provided that the first and second layers of the slip for producing the solid-state separator are an oxidic, ion-conducting material, preferably an oxidic, lithium-ion-conducting ceramic or glass ceramic, in particular a lithium-lanthanum zirconium oxide, a lithium -Aluminum titanium phosphate, a lithium lanthanum titanate or a derivative. Lithium lanthanum zirconium oxide offers the advantage over elemental lithium and other lithium compounds that it is particularly chemically and mechanically stable.

- - Means for continuously feeding a band-shaped or film-shaped substrate,
- - means for applying a first layer of a slurry of a solid separator to the substrate,
- - Means for applying a second layer of a slurry of a solid separator to the first layer, the second layer having a density that is different from the first layer and/or a porosity that is different from the first layer,
- - Means for sintering the substrate coated with at least two different layers of a slip, creating a solid-state separator with two ceramic layers with different densities and/or different levels of porosity that are cohesively connected to one another, and
- - a control device with a memory unit and a computing unit, a machine-readable program code being stored in the memory unit, which executes the method according to the invention when the machine-readable program code is executed by the computing unit.
Such a device enables the production of a solid-state separator for a battery in a simple manner.
It is preferred if the first layer has a lower density and/or a higher porosity and the second layer has a higher density and/or a lower porosity.
In an advantageous embodiment of the device, it is provided that the device additionally comprises means for applying a third layer of a slurry of a solid separator to the second layer, the third layer having a lower density and/or a higher porosity than the second layer. This makes it possible to achieve a sandwich design of the solid-state separator, in which a dense middle layer, which has a good insulation and barrier effect, is embedded in two porous edge layers, which provide a particularly low-resistance connection to other elements of a battery cell, in particular to an anode. enable a cathode or a current collector of the battery cell and thus reduce the internal resistance of the battery cell.
In a further improvement of the device it is provided that downstream of the means for applying the first layer of the slip and upstream of the means for applying the second layer of the slip, a first drying zone is formed with an element arranged in the drying zone for drying the first slip. The layers of the slip can be stabilized or fixed on the substrate using appropriate drying zones. Furthermore, mixing of the different layers of the slip can be prevented before the sintering process and a drying process can help to form the desired porosity in the corresponding layer of the ceramic of the solid separator.
Furthermore, heating allows the binding agent to migrate from the center of the slip to the surface, which can improve the electrochemical properties of the separator.
In a further improvement of the device it is provided that the means for drying the coated substrate have nozzles for supplying dry air or a process gas. This can prevent the slip from reacting with water vapor in the air and causing the ceramic layer to become brittle.
The device for producing a solid-state separator for a battery cell can include a slot nozzle for applying one or more layers of the slip. In particular, the means for applying the slip to the substrate can have a double slot nozzle for simultaneous multi-layer coating of the substrate. With such a double slot nozzle, two different slips can be applied to the substrate at the same time. The separation of the two layers can be ensured by the different particle sizes, which results in the formation of two ceramic layers with different porosities after sintering.
Another partial aspect of the invention relates to a solid-state separator for a battery cell with a first porous ceramic layer and a dense second ceramic layer, which is cohesively connected to the first ceramic layer, the solid-state separator being produced using a method according to the invention.
In an advantageous embodiment of the solid-state separator it is provided that the solid-state separator has three ceramic layers, with a dense second ceramic layer being embedded by a porous first ceramic layer and a porous third ceramic layer.
It is particularly preferred if the porous ceramic layers are roughened to reduce the contact resistance to an anode or cathode of a battery cell.
The various embodiments of the invention mentioned in this application can be advantageously combined with one another, unless stated otherwise in individual cases.
