Description
The invention relates to a method for producing components, in particular components for use in the automotive industry, in metallic 3D printing with at least one sensor area, and to such a component itself.
Due to increasing demands on the vehicle, more and more sensors are needed in it. However, these additional sensors also increase the vehicle weight. In addition, it is not always possible to place additional sensors in the vehicle where they are needed. Due to higher quality and productivity requirements, additional sensors are also required in the production of vehicles, which may also be in unsuitable areas.
Metallic 3D printing offers the opportunity to specifically change microstructures. The use of such specially modified areas as a sensor or to construct a sensor for use in the vehicle industry from such a material is not yet known from the prior art.
In the specialist article NIENDORF, T., BRENNE F., SCHAPER, M. et al. (2016), "Labeling additively manufactured parts by microstructural gradation - advanced copy-proof design", Rapid Prototyping Journal, Vol. 22, No. 4, 630 - 635, shows to what extent using two different laser sources and accordingly differently set performance parameters to influence the material properties, based on the microstructure, for example, of a metal sample. The use in a method for the automotive industry is not explicitly mentioned.
A method is known from US 2014/0154088 A1. With the aid of this method, the microstructure can be influenced in a targeted manner in the three-dimensional production of, for example, metallic components, by means of special scan patterns of the energy source. This effect is used to produce improved components, whereby the focus is on a longer service life and improved operational performance of the components. Use in an area which is to serve as a sensory element is not intended.
From WO 2016/019935 A1 sensors and a method for producing such sensors can be found as known. In this case, sensor material is applied to a functional layer using a method similar to laser cladding or embedded within the functional layer, so that a sensor is provided accordingly. The sensor material itself is not specially treated. Rather, a uniform application of the sensor material is provided. In a particular embodiment, it is pointed out that the applied sensor material should be designed without interruptions and without pores.
The invention is based on the object of providing a method with which it is possible to produce an inexpensive and light sensor in components.
In a preferred embodiment of the invention, it is provided that a method for producing components, in particular components for use in the vehicle industry, is provided in metallic 3D printing with at least one sensor area. The method comprises the following steps: application of material layers made of at least one starting material, treatment of the starting material with at least one energy source during and / or after the application, wherein by means of at least one targeted parameter variation of the method a targeted influencing of the treated starting material in at least two directions in the at least one sensor area is reached, so that a respective specific microstructure or a specific defect density is set in the treated starting material in certain areas. Similar to the metal sample produced, which is discussed in the technical article mentioned above, metallic 3D printing, in particular in the sense of SLM (Selective Laser Melting), EBM (Electron Beam Melting) and cladding, offers the possibility of a targeted parameter control to set the microstructure between, for example, coarse and fine-grained structure or to produce defect-free and defect-containing areas. A different microstructure has an impact on the physical properties. For example, the specific electrical resistance can be used, which behaves differently depending on the grain size or defect density. This effect can thus be used for the sensor area within the method presented in order to produce an inexpensive and light sensor area or a sensor in the component in this way. In other words, metallic 3D printing offers the possibility of specifically changing the microstructure in order to be able to set up a sensor area or a sensor in the existing material. This sensor production in additive manufacturing can be carried out in any layer. It is conceivable, for example, that the sensor is hidden in the volume of the component and is therefore not directly visible to the naked eye from the outside. The Microstructure can be changed both superficially and only in volume. The sensor can thus be inserted without being able to be recognized from the outside. Such a sensor production by varying the microstructure or the defect density can thus be provided for a sensor without additional components, so that no additional weight has to be introduced into the component. The sensor area shown here thus offers the possibility of detecting the surroundings without an additional sensor. Such a sensor area can also be placed at otherwise inaccessible locations on the component. In this context, it is also conceivable to provide more than one sensor area in one component. For example, a sensor network could also be produced in the component to be manufactured in this way, such a sensor network being able to be designed for the respective areas of application in which the component to be manufactured is to be used. A microstructural sensor can therefore be produced in metallic 3D printing. An environmental detection can be provided without an external sensor. In particular, the method for manufacturing tools can be used in production. With a corresponding reduction in costs of 3D printing, use in vehicle parts itself is also possible. In addition, use within medical technology or aviation technology is also conceivable.
Further preferred embodiments of the invention result from the other features mentioned in the subclaims.
In a further preferred embodiment of the invention, it is provided that the specific microstructure or the specific defect density in each area is at least partially arranged in the at least one sensor area of the component to be manufactured in the form of a bar code pattern. By means of parameter variation, for example, a bar code pattern is built up between coarse and fine-grained structure or defect-free and defect-containing material, so that an individualized sensor area or a unique sensor can be produced. Since the specific electrical resistance differs from coarse and fine-grained or defect-free and defect-containing structure, this can now be determined in a spatially resolved manner using an eddy current test. Such a sensor can thus be read out, its presence not being visible or only partially visible from the outside.
In addition, it is provided in a further embodiment of the invention that the energy source is a laser beam source. A laser beam source can be used very precisely and thus the corresponding areas can be manufactured particularly precisely.
It is also provided in a further embodiment of the invention that the targeted parameter variation relates to an energy output introduced into the at least one starting material and / or a feed of the energy source. Depending on how exactly the individual areas are to be produced, a wealth of variations in the method can thus be provided in a simple manner, without the need for expensive additional solutions. In this way, inexpensive and simple production of components with the corresponding sensor areas is possible.
Furthermore, in a further embodiment of the invention it is provided that the laser energy power introduced is set at least to two values or two lasers with different powers are used, in particular at 1,000 W and at 400 W. The specific resistance of the structure in the material is in each case at different values different, so that different areas can be produced in this way, which can be reliably distinguished from one another during a reading process of the sensor area. For example, the specific resistance of the coarse-grained structure made with 1,000 W is different from that of the fine-grained structure made with 400 W. In this way, boundaries between the two areas and thus the distance between the different structures can be clearly defined.
In a further embodiment of the invention it is provided that at least one further process parameter is varied, the further process parameters being selected from: scanning speed, hatching distance, layer thickness, laser focus position and beam caustic.
It is also provided in a further embodiment of the invention that the respective specific microstructures essentially have an identical preferred orientation in the structure of the treated starting material with respect to magnetization and that in a subsequent heat treatment step magnetized and demagnetized areas are arranged in regions in the treated starting material. In this way too, there is the possibility of producing a readable sensor area in the component to be manufactured. For example, in a first step, the process control can be used to set respective preferred orientations in the structure, for example within an SLM process, which are, for example, identical to the alignment of the Weiss districts. Subsequent local heat treatment of the completely magnetized sensor area, for example with the laser, is a any pattern from magnetized and demagnetized areas can be set.
It is also provided in a further embodiment of the invention that the magnetized and demagnetized areas are at least partially arranged in the at least one sensor area of the component to be manufactured in the form of a bar code pattern. Basically, the same sensory functionalities can be achieved as in a fine or coarse-grained microstructure in which the bar code or the bar code pattern is made up of magnetized and demagnetized areas. In other words, the pattern can be in the form of a bar code.
Furthermore, it is provided in a further embodiment of the invention that the respective bar code patterns are arranged in the component such that the respective bar code patterns can be read out in the at least one sensor region of the finished component, in particular by means of an external readout device, the sensor region being a Load sensor (tension / pressure / bending / torsion), in particular as a tensile load sensor, can be used. In other words, the sensor area can be designed to carry out the function of a load sensor, or the sensor area itself represents a load sensor. Such a load sensor can represent, for example, a tensile load sensor and / or a pressure load sensor and / or a bending sensor and / or a torsion sensor. It is also conceivable, for example, that several stand-alone sensor areas are provided in one component, the respective sensor area then having a different function (tension / pressure / bending / torsion). This ensures that the sensor area can be reliably read out in terms of the respective function. The separate areas, or the distance between these areas within the sensor area, shift, for example when a tensile load is applied to the area structured in this way. By measuring the distance, for example by means of eddy current measurement, before and during the load, the elongation during the load can be determined. The force can also be determined in the elastic range by using Hook's law. If the component or the material or the material in general deforms plastically from the component, for example as a result of an impermissible load, this can still be detected even after the load has been removed due to the permanent change in the distance between the individual bar codes. It is therefore possible to produce, for example, a tensile load sensor within the component at low cost.
Finally, it is provided in a further embodiment of the invention that a component is provided which is produced in 3D printing by the method according to claims 1 to 9, the component having at least one sensor area. The advantages mentioned above can also be achieved with the component presented.
Unless otherwise stated in the individual case, the various embodiments of the invention mentioned in this application can advantageously be combined with one another.
