Description
The invention relates to the use of a wet nonwoven fabric as a light distribution element and a light source comprising such a light distribution element.
Point light sources, such as LED lamps, are an energy-efficient light source in many applications. At the same time, however, in many cases it is desirable to illuminate an area, e.g. in the case of LCD screens, or a room, e.g. when used as a lamp, as homogeneously as possible, with evenly distributed light intensity. To achieve this goal, various distribution and / or diffusion media, such as papers, special optical films or textiles, can be used. In addition to uniform light distribution, other light manipulations, such as collimation of the light or a certain ratio of reflection and transmission, are desirable in many applications.
Papers are very inexpensive diffusion elements, but they only have a low luminance. With the use of special optical foils, significantly higher luminance levels can be achieved. However, they have the disadvantage that they usually consist of only one type of material. For light manipulation, however, it is often necessary to bring materials with different refractive indices and other properties together at very short intervals. By incorporating additives, performing subsequent surface treatments or lamination of several layers, films can be adjusted to specific optical properties, but this requires additional cost-intensive process steps. In the case of multi-layer special films, the problem of potential delamination and / or deformation due to the different coefficients of thermal expansion of the materials used also arises, particularly when exposed to heat.
Against this background, the use of textile materials, and in particular nonwovens, as light distribution elements has proven to be beneficial, since the most varied of structural and material compositions can be easily produced in one process by a suitable selection of fiber mixture, fleece laying and fleece consolidation. As a result, the manufacturing costs can be kept low compared to other diffusion media with good performance.

The lighting system is in the foreground in each of the publications mentioned. Regarding the setting of the nonwoven properties to optimize the light diffusion properties, there are only a few indications.
The disadvantage of the aforementioned nonwovens is their low inherent rigidity, particularly in comparison to diffuser films, so that a freely suspended installation of a nonwoven in a backlight unit is difficult to implement. This can only be achieved with considerable structural effort by supporting the nonwoven fabric with support pins. An alternative solution would be to build the textile diffuser element into the construction under tensile stress. The nonwovens described above do not have sufficient strength for constrained solutions.
The aim of the invention is therefore to develop a textile diffuser medium that has good mechanical strengths in at least one direction with at the same time satisfactory optical properties.
- b2) 20-50 Gew.% Bindemittel,
- a1) 2-50% by weight of matrix fibers and
- a2) 50-98% by weight of at least partially thermally fused binding fibers or
- b1) 50-80% by weight of matrix fibers and
- b2) 20-50% by weight binder,
According to the invention it has been found that wet nonwovens with a high proportion of at least 50% by weight of binding fibers or at least 20% by weight of binding agent and a high anisotropy of the maximum tensile force are outstandingly suitable as light distribution elements. The maximum tensile force was determined according to the invention using ISO 9073-3. In a preferred embodiment of the invention, the maximum tensile force of the wet nonwoven fabric in the machine direction (MD) is at least 4 times as high as the maximum tensile force orthogonal to the machine direction (CD).
Nasslegeverfahren sind beispielsweise im Handbook of Nonwovens“ by S. Russel, Woodhead Publ. Ltd., 2007 beschrieben. As a result of the desired mechanical anisotropy, the light distribution element according to the invention can be installed in a back light unit with a greatly reduced number of supports under increased tensile stress (parallel to the orientation). According to the invention, the matrix fibers and binding fibers are preferably staple fibers, since wet nonwovens are preferably made from staple fibers. According to the invention, staple fibers, in contrast to filaments which have a theoretically unlimited length, include fibers with a limited length of preferably 0.5 mm to 30 mm, more preferably from 1 mm to 25 mm, particularly preferably from 1 to 20 mm to understand. Nonwovens are defined in the ISO 9092 standard. According to the invention, a wet nonwoven is to be understood as meaning nonwovens which have been produced using a wet-laying process. Wet laying processes are described, for example, in the "Handbook of Nonwovens" by S. Russel, Woodhead Publ. Ltd., 2007. For the sake of simplicity, the term “wet nonwoven” is also abbreviated to “nonwoven” in the following.
With the nonwoven fabric according to the invention, high tensile strengths can be achieved with a surprisingly high luminance at the same time and, in addition, constant diffusion of the light with good light intensity distributions of point light sources such as LEDs.
Without committing to a mechanism according to the invention, it is assumed that the high luminance levels are due to a high orientation of the fibers, which is reflected in the specific ratio of the maximum tensile forces in the nonwoven. This high orientation presumably leads to a high proportion of fibers aligned in parallel, which leads to a very ordered and, as a result, dense packing structure of the fibers in the nonwoven fabric. This also leads to a structural homogenization in the Z direction, i.e. perpendicular to the surface of the nonwoven fabric and enables the number of reflections and light refractions at phase transitions when the light beam passes through the nonwoven fabric in the Z direction. This increases the luminance with an astonishingly constant diffusion of the light.
In addition, this high order of the fibers enables an improvement in the macroscopic fleece image as well as a high degree of homogeneity in the z-direction.
Through the use of binding fibers and / or binding agents, a good surface binding of the fibers and a uniform binding of the nonwoven fabric over its cross section can also be achieved, which also has an advantageous effect on the luminance.
According to the invention, the binding fibers are at least partially fused, which also has an advantageous influence on the luminance. The binding fibers can have areas that are fused and areas that are not fused. According to the invention, the binding fibers are fused at at least some fiber crossings, preferably at least 40%, or at least 50%, or at least 60%, or at least 70%, or at least 80%, or at least 90% of the crossing points.
According to the invention, the matrix fibers are preferably staple fibers. These can be mono- or multi-component fibers. For reasons of cost, it may be preferable to use monocomponent fibers. The mean fiber lengths are advantageously 1 mm to 30 mm, more preferably from 2 mm to 12 mm and in particular from 3 mm to 6 mm.
According to the invention, a wide variety of staple fibers can be used as matrix fibers, for example fibers comprising polyacrylonitrile, polyvinyl alcohol, viscose, cellulose, polyamides, in particular polyamide 6 and polyamide 6.6, preferably polyolefins and very particularly preferably polyesters, in particular polyethylene terephthalate, polyethylene naphthalate and polybutylene terephthalate, and / or mixtures thereof contain and / or consist of it.
In the case of a wet nonwoven which has a proportion of binding fibers of at least 50% by weight (option a), the proportion of matrix fibers according to the invention is 2 to 50% by weight, preferably 2 to 20% by weight and in particular 5 to 10% by weight , each based on the total weight of the nonwoven.
In the case of a wet nonwoven with a binder content of at least 20% by weight (option b), the matrix fiber content is 50 to 80% by weight, preferably 55 to 75% by weight, and in particular 60 to 70% by weight, according to the invention. % in each case based on the total weight of the nonwoven.
The mean titer of the matrix fibers can vary depending on the desired structure of the nonwoven fabric. The use of matrix fibers with an average titer of 0.06 to 1.7 dtex, preferably 0.1 to 1.0 dtex, has proven to be particularly favorable.
Practical tests have shown that the at least partial use of microfibers with an average titer of less than 1 dtex, preferably from 0.1 to 1 dtex as matrix fibers has an advantageous effect on the size and structure of the pore sizes and inner surface as well as on the density of the nonwoven affects. In this context, proportions of at least 2% by weight, preferably from 5 to 20% by weight, in particular from 5 to 15% by weight, based in each case on the total amount of fibers, have proven to be particularly favorable.
The fibers commonly used for this purpose can be used as binding fibers, provided that they can be at least partially fused thermally. Binding fibers can be uniform fibers or also multi-component fibers. Binding fibers particularly suitable according to the invention are fibers in which the binding component has a melting point which is below the melting point of the matrix fibers to be bound, preferably below 250 ° C, more preferably from 70 to 235 ° C, even more preferably from 125 to 225 ° C , particularly preferably from 150 to 225 ° C. Suitable fibers are in particular thermoplastic polyesters and / or copolyesters, in particular PBT, polyolefins, in particular polypropylene, polyamides, polyvinyl alcohol, and their copolymers and mixtures.
Binding fibers particularly suitable according to the invention are multicomponent fibers, preferably bicomponent fibers, in particular core / sheath fibers. Core / sheath fibers contain at least two fiber polymers with different softening and / or melting temperatures. The core / sheath fibers preferably consist of these two fiber polymers. The component which has the lower softening and / or melting temperature is to be found on the fiber surface (cladding) and the component which has the higher softening and / or melting temperature is to be found in the core.
In the case of core / sheath fibers, the binding function can be performed by the materials which are arranged on the surface of the fibers. A wide variety of materials can be used for the jacket. According to the invention, preferred materials for the jacket are polybutylene terephthalate (PBT), polyamide (PA), polyethylene (PE), copolyamides and / or copolyesters. A wide variety of materials can also be used for the core. According to the invention, preferred materials for the core are polyesters (PES), in particular polyethylene terephthalate (PET) and / or polyethylene naphthalate (PEN) and / or polyolefins (PO).
The use of core-sheath binding fibers is preferred according to the invention, since in this way a particularly homogeneous distribution of the binding agent component in the nonwoven can be achieved.
In practical tests, nonwovens with very good properties could be obtained with PET-PBT bicomponent fibers and / or PET-CoPES bicomponent fibers. Good results could also be achieved with fibers from the class of polyolefins, such as, in particular, polyethylene-polypropylene bicomponent fibers. PEN-PET bicomponent fibers are also suitable.
However, the use of monocomponent binding fibers is also conceivable, provided that these can be at least partially fused thermally. The choice of monocomponent binding fibers depends on the matrix fiber used. For example, polyamide 6 binding fibers are suitable for the Binding of polyamide 66 matrix fibers and copolyester, PBT or undrawn binding fibers for binding polyethylene terephthalate.
The mean fiber lengths of the binding fibers are advantageously from 1 mm to 30 mm, more preferably from 1.5 mm to 12 mm and in particular from 3.0 mm to 6.0 mm.
According to the invention, the proportion of binding fibers (option a) is 50 to 98% by weight, preferably 80 to 97% by weight and in particular 90 to 95% by weight, based in each case on the total weight of the nonwoven fabric.
The mean titer of the binding fibers can vary depending on the desired structure of the nonwoven fabric. The use of binding fibers with an average titer of 0.2 to 2.2 dtex, preferably 0.8 to 1.3 dtex, has proven to be favorable.
The binding fibers can be connected to one another and / or to the matrix fibers of the nonwoven fabric by thermofusion. Solidification by means of hot air flowing through has proven to be particularly suitable in a hot air belt oven and / or on a drum through which hot air flows.
A thickness calibration can be set between 2 smooth calender rolls. The fibers used to produce the nonwoven fabric can in principle have different colors. According to a preferred embodiment of the invention, however, white fibers are used.
The cross-section of the fibers, regardless of whether homofil or multi-component fibers are present, can be round, oval, superficially grooved, star-shaped, ribbon-shaped, tri- or multilobal. According to the invention, the cross section of the fibers is preferably round.
The fibers making up the wet nonwoven according to the invention can have been stretched or drawn mechanically or aerodynamically. The advantage of using such fibers is that oriented fibers have a higher modulus of elasticity and thus preferably a higher strength. It is also conceivable to add fibers of either the same or different polymer structure to the drawn fibers which have only been partially (partially) drawn or not drawn at all.
In dieser Ausführungsform der Erfindung beträgt der Mengenanteil des Bindemittels mindestens 20 Gew.%, vorzugsweise von 30 bis 50 Gew.%.The wet nonwovens produced by the method according to the invention are preferably bound by means of thermal bonding, in particular by using binding fibers. However, it is also conceivable that the wet nonwovens are alternatively or additionally chemically bonded. In this embodiment of the invention, the proportion of the binder is at least 20% by weight, preferably from 30 to 50% by weight.
Acrylate polymers in particular have proven to be suitable as binders for the use according to the invention, since they have particularly good light resistance. Polyacrylic acid esters which are produced from esters of acrylic acid are particularly preferred. As is known to the person skilled in the art, polyacrylic acid esters can be prepared via free radical chain polymerisation in aqueous solutions, emulsions (emulsion polymerisation) or via bulk polymerisation with an end product as a powder.
Practical tests have shown that hydrophilic binders are particularly suitable in combination with the matrix fibers preferred according to the invention, since they can form particularly flat tension sails at the intersection points of fibers, which has an advantageous effect on the light distribution properties of the nonwoven. As is known to the person skilled in the art, the hydrophilicity of a binder can be increased, for example, by adding wetting agents, for example in order to influence the distribution of the binder. The presence of emulsifiers or wetting agents in the binder dispersion lowers the surface tension, increases the wetting ability of the binder and improves the film-forming properties.
A wetting agent is to be understood as meaning natural or synthetic substances which, in solution or in mixtures, reduce surface tensions of water or other liquids so that they can better penetrate the surfaces of solid bodies and soak and wet them while displacing air.
Bevorzugt wird ein Benetzungsmittel ausgewählt aus der Gruppe bestehend aus: Ethylenoxid/Fett-Alkoholether, Fettsäure-Ethoxylaten, Sulfonate, ArylSulfonsäuren, Phosphorsäureester-Glykolether.A wetting agent is preferably selected from the group consisting of: ethylene oxide / fatty alcohol ethers, fatty acid ethoxylates, sulfonates, aryl sulfonic acids, phosphoric acid ester glycol ethers.
According to a preferred embodiment of the invention, the binder contains at least one wetting agent in an amount of at least 0.5% by weight, preferably from 0.5% by weight to 5% by weight, even more preferably from 0.5% by weight to 3% by weight .% or from 1% by weight to 3% by weight, more preferably from 0.5% by weight to 2% by weight, or from 1% by weight to 2% by weight, even more preferably from 0.5% by weight up to 1.5% by weight or from 1% by weight to 1.5% by weight, based in each case on the total amount of the binder.
The polymers used to produce the nonwoven fabric can contain at least one additive selected from the group consisting of color pigments, antistatic agents, or hydrophilicizing or hydrophobicizing additives in an amount of 150 ppm to 10% by weight. The use of the additives mentioned in the polymers used allows adaptation to customer-specific requirements.
B. opt. Aufheller).To control the diffusion properties of the nonwoven fabric, the matrix and / or binding fibers can also contain matting agents, such as titanium dioxide. For this purpose, in particular proportions of 150 ppm to 10% by weight of matting agent, based on the total weight of the nonwoven, have proven to be expedient. The addition of additives modulating light wavelengths (e.g. optical brighteners) is also conceivable.
It is also conceivable to give the nonwoven a flame-retardant finish, for example with a phosphonic acid derivative. This can reduce the risk of fire on contact with hot light sources.
In principle, it is conceivable to use the nonwoven fabric in the form of a composite layer. The further layers could be designed as reinforcement layers, for example in the form of a scrim, and / or include reinforcement filaments, nonwovens, woven fabrics, knitted fabrics, foils, for example transparent foils, opaque foils, light-directing foils and / or scrims. According to the invention, however, the nonwoven fabric preferably has a single-layer structure, since this avoids optical disturbances due to interface transitions.
The basis weights of the nonwoven fabric according to the invention can be adjusted depending on the particular application. According to a preferred embodiment of the invention, the basis weight of the nonwoven, measured according to DIN EN 29073, is from 40 to 160 g / m 2 , more preferably from 70 to 140 g / m 2 and in particular from 80 to 120 g / m 2 . It has been shown that in these weight ranges there is enough fiber mass to obtain a nonwoven fabric with sufficient inherent rigidity and a flat layer (no bowls). In this context, too, it is advantageous if the nonwoven has a single-layer structure. Single-layer nonwovens show only a slight bowl inclination, since no layer tensions occur.
The thickness of the nonwoven, measured in accordance with test specification EN 29073 - T2, is preferably from 60 to 180 μm and in particular from 80 to 140 μm.
Practical tests have shown that the luminance distribution can be improved by increasing the density of the nonwoven fabric. Against this background, the density of the nonwoven fabric (gross density calculated from weight per unit area and thickness) is preferably at least 0.4 g / cm 3 , for example 0.4 to 1 g / cm 3 , and even more preferably from 0.6 to 0.9 g / cm 3 . The density of the nonwoven can be increased, for example, by compression / calendering steps in the manufacture of the nonwoven.
Another advantage of the nonwoven fabric according to the invention is that it has a particularly high degree of uniformity. This is reflected, for example, in a very even impression of brightness (luminance, [L] = cd / m2). This can be seen in luminance measurements over a defined area using a spatially resolving luminance camera. The result is that the individual luminance values L (x, y) have a low scatter (standard deviation σ) within a defined area. This is equivalent to a more homogeneous illumination of an area.
The porosity of the nonwoven, calculated from the thickness, weight and densities of the materials used (P = (1-FG / (d · δ)) · 100 where FG is the weight per unit area in kg / m 2 , d is the thickness in m and δ is the density in kg / m 3 ) is preferably from 40 to 60%.
The nonwoven fabric according to the invention is a wet nonwoven fabric which can be produced using a wet-laying process. Here, the anisotropy of the maximum tensile forces according to the invention can be obtained in a manner known to the person skilled in the art, through a specifically oriented depositing of the fibers. This can concretely be achieved by specific machine settings in the headbox, in particular by depositing the fiber dispersion on a sieve belt, the sieve belt and flow velocities of the fiber dispersion being set in a targeted manner with respect to one another. As is known to the person skilled in the art, the fiber dispersion can be deposited, for example, in a hydroformer.
- • Bildung einer wässrigen Faserdispersion durch Dispergieren einer Fasermischung umfassend Matrixfasern und gegebenenfalls Bindefasern, in einem wässrigen Medium;
- • Ablegen der Faserdispersion auf einem Siebband, wobei die Siebband- und Anströmungsgeschwindigkeiten der Faserdispersion relativ zueinander derart eingestellt werden, dass die Höchstzugkraft des finalen Nassvliesstoffes in mindestens einer Richtung mindestens 4 mal so hoch ist wie die Höchstzugkraft orthogonal zu dieser mindestens einen Richtung;
- • Entwässerung der Faserdispersion unter Ausbildung eines Nassvlieses;
- • gegebenenfalls Zugabe eines Bindemittels;
- • Formation of an aqueous fiber dispersion by dispersing a fiber mixture comprising matrix fibers and optionally binding fibers, in an aqueous medium;
- • Placing the fiber dispersion on a sieve belt, the sieve belt and flow velocities of the fiber dispersion being adjusted relative to one another in such a way that the maximum tensile force of the final wet nonwoven fabric in at least one direction is at least 4 times as high as the maximum tensile force orthogonal to this at least one direction;
- • Dewatering of the fiber dispersion with the formation of a wet fleece;
- • optionally adding a binder;
- • Drying, if necessary thermally binding and calendering the wet nonwoven in order to consolidate it into a wet nonwoven and to adjust its thickness.
The aqueous fiber dispersion can be formed in the manner customary in the field of wet nonwoven production by mixing the fibers with water.
To form the fiber dispersion, the binding fibers and matrix fibers are preferably used in an amount such that the ratio of binding fibers and matrix fibers in the fiber dispersion is from 1: 1 to 20: 1, preferably from 5: 1 to 10: 1.
In addition to the binder fibers and matrix fibers, the fiber dispersion can also contain further components, for example matting agents, binders and / or customary additives, for example wetting agents.
The dewatering of the fiber dispersion with the formation of the wet nonwoven can also take place in the manner customary in the field of wet nonwoven production, for example by discharging the mixture onto a sieve and sucking off the water.
The formation of the fleece can be followed by a drying or pre-consolidation step, for example using drums with hot air. The temperatures here can be in the range from 100 to 235 ° C.
The formed and optionally pre-consolidated nonwoven can then be calendered. The calendering causes a compacting of the wet nonwoven fabric and, if necessary, an autogenous welding of the fibers or fiber components that are melt-activated under the consolidation conditions.
Die Kalandrierung erfolgt durch Hitze und Druck. Geeignete Temperaturen sind in Abhängigkeit von der Art der für die Herstellung des Nassvliesstoffs verwendeten Fasern in der Regel 100 bis 250°C.Calendering is carried out using heat and pressure. Suitable temperatures are generally 100 to 250 ° C., depending on the type of fibers used for the production of the wet nonwoven fabric.
Beim Einsatz von Polyesterbindefasern betragen die Kalandertemperaturen typischerweise 170 bis 230°C.If polyolefin fibers are used, calender temperatures of typically 100 to 160 ° C. are used, depending on the particular olefinic fiber or fiber component used. The calender conditions are to be coordinated in particular with the melting and softening behavior of the polymers used in the individual case. When using polyester binding fibers, the calender temperatures are typically 170 to 230 ° C.
The calender usually consists of two smooth rolls. In individual cases where a structured surface is desired, a roller can also have an embossed pattern.
According to a preferred embodiment of the invention, the calendering and / or pre-consolidation of the nonwoven fabric is carried out in such a way that at least partial melting of the binding fibers is achieved, as a result of which tension sail-like and / or spherical areas of fused binding fibers are formed can. The pressure and temperature parameters of the calendering and / or pre-consolidation step and its duration are expediently matched to the type of binding fibers used and the desired number or extent of the fused areas.
The microfiber composite nonwoven according to the invention is outstandingly suitable as a light distribution element. Another object of the present invention is a light source comprising at least one lighting means and a nonwoven fabric as described above as a light distribution element.
Point-like light sources such as LEDs and / or linear light sources such as CCFLs “Cold Cathode Fluorescent Lamp” are particularly suitable as lighting means. In this context, LEDs “light emitting diodes” are understood to be light-emitting diodes that can emit light in wavelength ranges from infrared to UV light. LEDs are to be understood as meaning the most varied types of light-emitting diodes, including organic, inorganic or laser-based diodes.
The light source according to the invention can be used for a wide variety of lighting purposes, for example for room lighting and / or communication. According to a preferred embodiment of the invention, the light source is used for backlighting liquid crystal screens (LCD).
The invention is explained in more detail below with the aid of several examples.
Beispiel 1: Herstellung des Nassvliesstoffs 1 (Vergleichsbeispiel)Example 1: Production of the wet nonwoven fabric 1 (comparative example)
The wet nonwoven 1 is made in a wet-laying process with a weight per unit area of 85 g / m 2 from 90% by weight polyester-copolyester core / sheath fibers 1.5 dtex / 6 mm and 10% by weight polyester matrix fibers 1.1 dtex / 6 mm manufactured.
The relative screen belt and flow velocities in the hydroformer are selected in such a way that an almost isotropic fiber orientation is achieved. The solidification takes place by means of hot air in a through-flow dryer. The thickness is adjusted to 120 μm by pressing between smooth calender rolls.
Beispiel 2: Herstellung des Nassvliesstoffs 2Example 2: Production of the wet nonwoven fabric 2
The wet nonwoven fabric 2 according to the invention is made in a wet-laying process with a weight per unit area of 86 g / m 2 from 90% by weight polyester-copolyester core / sheath fibers 1.5 dtex / 6 mm and 10% by weight polyester matrix fibers 1.1 dtex / 6 mm manufactured. The fiber dispersion is deposited on a sieve belt in a hydroformer. The screen belt and flow velocities of the fiber dispersion are set relative to one another in such a way that the maximum tensile force of the final wet nonwoven fabric in at least one direction is at least 4 times as high as the maximum tensile force orthogonal to the at least one direction. The solidification takes place by means of hot air in a through-flow dryer. The thickness is adjusted to 120 μm by pressing between smooth calender rolls.
Beispiel 3: Herstellung des Vliesstoffs 3Example 3: Manufacture of the nonwoven fabric 3
Table 1 shows that the nonwoven fabric 2 according to the invention has a high fiber orientation, which is shown in a high anisotropy of the maximum tensile forces (longitudinal to transverse) of 4.3 to 1. This results in a significant increase in the maximum tensile strength in the longitudinal direction. The maximum tensile force could therefore be increased from 295 N / 5 cm (comparative example 1) to 434 N / 5 cm. Furthermore, nonwoven 2 could be installed in a back light unit under tension without any problems, while nonwoven 1 was torn in the process.
Beispiel 4: Bestimmung der Leuchtdichte:Example 4: Determination of the luminance:
If one now compares the mean values of the luminance of the measured nonwovens, an increase in luminance of 131 cd / m 2 , that is to say by 5.6%, can be seen. The scatter, on the other hand, remains constant. This is surprising, because as a rule an increase in luminance is directly associated with an increase in scattering. This can be seen when looking at nonwoven fabric 3. By reducing the weight, the luminance can be increased. Because this is accompanied by a reduction in the fiber surfaces on which reflections are generated. In contrast to the nonwoven fabric 2 according to the invention and to the nonwoven fabric 1, the scattering of the luminance increases, which is not desired in the case of a diffuser.
Beispiel 5: Messung der SchmelzpunkteExample 5: Measurement of the melting points
The melting points resulted from the maxima of the endothermic melting process.
