Description
The present invention relates to a method for producing a structural component made of fiber composite material. Another aspect of the present invention relates to such a structural component made of fiber composite material.
Numerous methods for producing structural components made of fiber composite material are known from the prior art. In this case, for the production of continuous fiber reinforced components usually several layers of either pre-impregnated fibers or dry fibers, which are subsequently impregnated with resin, stacked and placed either in a closed mold or with the aid of an open tool and an autoclave in a predetermined shape and then under pressure and temperature hardened.
However, components with complex structures, such as ribs, made of fiber composite material, however, is relatively complex and expensive, since the fibers, in order to ensure a continuous load curve, must not be interrupted or damaged. As a result, the variety of shapes of fiber composite workpieces is severely limited. Basically, it can be said that the more complex the shape of a component becomes, the production cost of the component and thus also the costs for production increase. At the same time, however, many components with complex shapes do not require that all areas of the component have as high strength and rigidity as would require continuous filament reinforcement.
Although it is fundamentally possible to provide individual regions of a component with fibers so that they only consist of resin, this substantially reduces the strength of the material at these points, so that use for many applications is ruled out. On the contrary, it would be desirable to be able to produce a component which is reinforced in the heavily loaded areas with directed continuous fibers and reinforced in other, less loaded areas in other ways, for example by shorter non-directional fibers, such as tangled fibers, which are easier in complex forms bring without being destroyed. However, to introduce such random fibers in addition to continuous fibers in a common component at the same time, however, also means a very complex manufacturing process, so that such an approach is usually not worthwhile.
Therefore, it is the object of the present invention to provide a particularly simple and inexpensive method for producing a structural component of fiber composite material, wherein different areas of the component are reinforced with different strength with fibers.
This object is achieved by a method for producing a structural component made of fiber composite material, which has the following steps: First, a first component component made of fully cured fiber composite material is provided. The first component component may in principle be formed of any fiber composite material, but preferably it has a plurality of stacked unidirectional continuous fibers, Endlosfasergelegen or continuous fiber fabrics, which may be formed in a cured thermosetting matrix, for example of epoxy resin, unsaturated polyester resin or vinyl ester resin. The continuous fibers are preferably carbon fibers, glass fibers, aramid fibers or natural fibers which have been impregnated with the matrix material for the production of the first component component, which has subsequently been cured under a predetermined pressure and predetermined temperature. The continuous fibers have an average fiber length of at least 80 mm, but usually much more.
Furthermore, a second component component is provided which is formed from an uncured molding compound which is reinforced with non-oriented long fibers and has a thermosetting matrix. Suitable matrix materials are thermosetting or thermosetting reaction resins, such as, for example, unsaturated polyester, vinyl ester, epoxide or polyaryletheraramide resins. The long fibers are fibers with a mean fiber length in the range between 10 mm and 79 mm, preferably in the range between 25 mm and 50 mm, which are used as non-directional random fibers, d. H. quasi-isotropic, embedded in the matrix and preferably formed from carbon, glass, aramid or natural material. The molding compound is uncured and thus deformable. The second component component is preferably a Sheet Molding Compound (SMC) halve or a Bulk Molding Compound (BMC) halve or a plurality of such semi-finished products.
Finally, the second component component is pressed onto the first component component under a predetermined pressure and predetermined temperature until the second component component is completely cured and connected to the first component component. In this case, an extrusion process is preferably carried out, wherein the matrix of the second component begins to flow. Under predetermined pressure and predetermined temperature is not necessarily a fixed value of pressure or temperature, but rather a predetermined pressure profile or a predetermined Temperature course to understand. In this case, at least the second component component, but preferably both component components, from a heat source, preferably from a tool provided for pressing, heated. The heating is carried out in such a way that the temperature of the first component component does not exceed the glass transition temperature of its matrix, ie that the matrix of the first component component is not heated beyond its glass transition temperature. This is preferably achieved by controlling the temperature of the tool used.
With such a method, a structural component made of fiber composite material in two-component construction can be produced in a particularly simple, fast and cost-effective manner. This means that a first component component of the structural component, which for example has a rather simple geometric shape and / or is subjected to high mechanical loads, can be produced in the usual way from a fiber composite material having a matrix reinforced with directional continuous fibers, while a second component component, which, for example, has a more complex geometric shape and / or is exposed to lower mechanical loads, can be formed from a fiber composite with a fiber-reinforced matrix, such as an SMC.
Due to the non-continuous long fibers or tangled fibers, an SMC can be very easily pressed into any complex shapes, without interrupting the fiber flow and thus the load path, as would be the case with continuous fibers. Although SMCs are not as strong as continuous fiber reinforced components, they are adequate or well-suited for components that are subjected to slightly lower loads.
Since the second component component is pressed onto the completely cured first component component, the first component component with its preferably simpler geometric shape can be completely prefabricated, so that the arrangement of the continuous fibers presents no problem. The components with somewhat more complex geometric shapes can be pressed in the form of the second component component in a later step on the first component component and thus secured thereto. In this way, the two production steps, namely the production of the first component component and the attachment and curing of the second component component to the first component component are decoupled from each other and can be carried out separately, optionally at different locations and with different tools.
The attachment of the second component component to the first component component is implemented by a pure adhesive bond with optional additional positive locking. Ie. neither adhesives nor any mechanical fasteners such as screws, rivets or clamps are used. Also, no mixing of the matrix of the second component component with the matrix of the first component component takes place, because the temperature of the matrix of the first component component does not exceed its glass transition temperature during heating. Only the matrix of the second component component engages with the surface of the first component component and in this way creates an adhesion. Therefore, the mechanical properties of the first component component, in particular their strength, are not affected by the pressing of the second component component.
Preferably, the first component component is preheated before the second component component is pressed onto it. In this case, the first component component is preferably approximately at the process temperature, d. H. to the temperature of the second component component during pressing, preheated. In this way, stress cracks due to temperature gradients between the first and second component parts are avoided.
In a preferred embodiment, the pressing is carried out by means of a pressing device, preferably with an extrusion device, which has a dipping edge tool with a punch and a die. In this case, the pressing device has a first tool part and a second tool part, wherein preferably the first tool part is arranged at the top and designed as a punch and the second tool part is arranged at the bottom and designed as a die. The first tool part and the second tool part can be moved relative to each other between a closed position in which they surround a cavity and an open position in which the cavity is open to the environment. The cavity is preferably formed such that the first and second structural components can be received therein, wherein the shape of the cavity in the closed position preferably corresponds to the intended shape of the finished structural component. Preferably, at least one of the first and second tool parts, preferably both tool parts, is designed to be heated in a controlled manner, in order to provide the temperature required when the second component is pressed onto the first component. Furthermore, the first component component and the second component component can preferably be moved in a force-controlled and / or path-controlled manner relative to one another.
With such a pressing device, the pressing and curing of the second component component on the first component component can be easily performed, the two tool parts can provide the required pressure and the required temperature and can bring the molding compound of the second Bauteflkomponente before curing in the desired shape.
In a further preferred embodiment, the first structural component is formed from a matrix reinforced with directional continuous fibers. The continuous fibers preferably run in different superimposed layers, whereby the fibers run in one direction per layer, but in different directions from layer to layer, depending on which load conditions the component is optimized for. The continuous fibers were preferably either as prepregs, d. H. preimpregnated with resin, or stacked as Trockenfasergelege or tissue and then impregnated with resin, for example in an infusion process, and then cured under the influence of pressure and temperature, for example in an autoclave or in a closed mold before the first component component for connection with the second component component is provided. In this way, the reinforced with directional continuous fibers and thus suitable for high loads first component component can be prepared in an upstream step by conventional methods in a simple manner. The connection with the second component component takes place only in a further step.
In yet another preferred embodiment, prior to pressing the second component component onto the first component component, the surface of the first component component intended for connection to the second component component is treated for better adhesion. Such a surface treatment of the first component component is particularly advantageous since the matrix of the first component component is not heated beyond its glass transition temperature, so that the first component component is not plasticized and its matrix does not mix with the matrix of the second component component. This means that there is a pure adhesive bond of the second component component with the surface of the first component component. For such an adhesive bond, the surface finish of the first component component is particularly relevant since the matrix of the second component component must adhere to this surface, i. H. especially with the unevenness of this surface must intervene. By treating the surface these bumps are cleaned, d. H. exposed, or even formed or enlarged. A pretreated surface of the first component component thus produces a significantly better adhesion of the second component component to the first component component.
It is particularly preferred if the surface treatment of the provided for the connection with the second component component surface of the first component component cleaning, preferably with cleaning agents and cleaning solutions, grinding, sandblasting, laser beams and / or plasma treatment, wherein in the plasma treatment preferably atmospheric pressure plasma is used or a corona treatment is performed. Such methods of treating the surface are particularly effective and significantly increase the adhesion of the second component component to the first component component. At the same time, a reproducible surface finish is created, which is necessary in order to be able to reliably determine and predict mechanical properties of the connection between the first and the second component component. Particularly preferred is a surface treatment in which the surface of the first component component intended for the connection to the second component component is first ground, then cleaned and finally subjected to an atmospheric pressure plasma treatment.
According to a further preferred embodiment, the second component component is formed during pressing on the first component component, d. H. brought into the intended form of the second component component on the structural component to be produced. In this case, preferably, in addition, a positive connection of the second component component may be formed around the first component component, so that the second component component is fastened in addition to the adhesive bond to the first component component by a mechanical attachment or a mechanical engagement or encroachment.
According to yet another preferred embodiment, the second Bauteflkomponente comprises a plurality of separate component parts. These component parts can be pressed onto the first structural component separately from one another in different steps or in a common step, either remaining separate from one another or joining together when pressed on. Preferably, the component parts on opposite sides of the first Bauteflkomponente are pressed onto this. In this way, for example, a positive connection of the second component component can be achieved on the first component component, so that the second component component is particularly securely attached to the first component component. At the same time, however, can be produced by the various component parts and independent forms or functional elements of the Structural component can be realized, such as provided on opposite sides of the first component component ribs or fasteners at different points of the first component component.
According to a further preferred embodiment, a third component component is applied to the first component component, and the second component component is pressed onto the first and the third component component in its connection region and cured so that it connects the first Bauteflkomponente with the third component component, d. H. the first component component attached to the third component component. In this way, the first component component with a further component component, the third component component, positively connected and held on this, wherein the third component component does not necessarily have to be formed of fiber composite material, but preferably also from another material, such as metal may be formed , Thus, a metal component can be connected to a fiber composite component.
It is particularly preferred if a first component part on a first side and a second component part on a first side opposite the second side of the mutually applied first and third component component in the terminal region of the first and third component components are pressed onto these and cured there. In this way, by means of the first and second component part of the second component component, the third component component can be fastened to the first component component in a form-fitting manner from both sides.
According to yet another preferred embodiment, the first component component has a planar shape, and at least a part of the second component component protrudes, preferably perpendicular, from the first component component, d. H. stands out from this. In this way, the second component component forms a rib structure for one-sided support of the first component component.
In this case, it is particularly preferred if the surface of the first tool part facing the cavity has a multiplicity of channel-shaped recesses or grooves, so that in these recesses, in the closed position of the first and second tool parts, the molding compound of the second component component accumulates, d. H. is pushed in there. The cured molding compound in the recesses forms in this way reinforcing ribs for one-sided reinforcement of the first component component. Of course, the reinforcing ribs may also be provided on both sides of the first component component. Such reinforcing ribs protruding from the flat first structural component usually have shapes which are difficult to form by continuous fiber reinforced material. However, they are very easy to produce by molded SMC. Also, these usually do not require the strength of continuous fiber reinforcement.
In yet another preferred embodiment, the first component component is formed as an elongate stiffening element, preferably a stringer, of an aircraft structure. In this case, the second component component is preferably formed as on both sides at the ends of the stiffening element away from each other extending spacers, preferably so-called duck Feet formed. Such duck feet have the primary purpose of defining the distance between two stringers running side by side, which is why the mechanical demands on them are relatively small compared to the stringers. At the same time their laterally protruding shape is very expensive to produce together with the endless fiber-reinforced stringer or this requires a lot of waste of cut out between the duck Feet material. To avoid this, the duck feet can be pressed onto the stringers as SMC components in the form of the second component component and cured there, which represents a particularly simple and cost-effective production variant.
According to an alternatively preferred embodiment, the first component component is formed as a rod of a frame structure and the second component component is formed as a connection element provided at the end of the rod. Also, such a connection element usually has a complex shape, which can only be produced very costly with continuous fiber-reinforced material, while it can be pressed very easily from SMC. The provided with a simple form, but designed for higher loads rod can thus continue to be formed of continuous fiber reinforced material, while the complex shaped connection element can be pressed onto the rod at the end of the rod of easily malleable SMC and cured there.
Another aspect of the present invention relates to a structural component made of fiber composite, which was preferably prepared by the method according to the invention. The structural component comprises a first component component made of fiber composite material which has a matrix reinforced with directional continuous fibers, and a second component component made of fiber composite material which has a matrix reinforced with non-directional long fibers. In this case, the second component component is firmly connected to the first component component via an adhesive connection. The Bonding requires no adhesives and no mechanical fasteners, such as clamps, rivets or screws, and the matrix of the first component remains unchanged in connection, ie, does not mix with the matrix of the second component. The features, properties and advantages of the structural component described in the method according to the invention also apply to the structural component of fiber composite material according to the invention described here.
