As a result, the composite component is thus produced, resulting in a desired soft decorative surface which has no impressions of the inner layers.

Overall, the known procedures in the manufacturing process and the resulting composite components can not convince in all aspects. Thus, the state of the art has hitherto revealed no composite components and their production, which is aimed in particular at very light, very stable and very smooth, paintable components without piercing fiber imaging.
Hier will die Erfindung insgesamt Abhilfe schaffen. Here, the invention aims to provide a total remedy.
The invention is based on the technical problem of providing a lightweight but nevertheless stable composite component which has a foam core and a fiber-reinforced coating of the foam core as well as a very smooth and therefore paintable surface, and a method for its production.
To solve this technical problem, the invention proposes a composite component with a layer sequence, which initially comprises a foam core, wherein the foam core does not chemically bind with PUR. This foam core is followed by an intermediate layer of PUR, the intermediate layer being reinforced with fibers, and another layer, a so-called barrier layer of PUR, this barrier layer having an outer surface with micropores, and wherein the micropores have a diameter of less than 30 μm, preferably less than 10 microns, more preferably less than 5 microns.
The micropores are very small vacuoles that occur in the plastic soul. Since they are very small, they are largely uncritical in terms of strength and rigidity, but are observable by whitening at unfilled moldings. In the case of transparent or translucent materials, however, they impair the optical properties.
Such a composite component has the advantage that it is very light. Due to the foam core and the thin layers, the total weight of the composite component is kept low. The fiber reinforcement and the positive connection of the intermediate layer to the foam core ensure a comparatively high stability of the composite component. Furthermore, penetration of the fibers onto the tool-side surface is avoided by the barrier layer, as a result of which the composite component obtains a very smooth surface which has only very small pores and can therefore be painted.
Further embodiments of the invention will become apparent from the dependent claims.
In a further embodiment according to the invention, the present composite component has in its interior a foam core with a density of less than 30 kg / m 3 . This has the advantage that very lightweight components can be produced in the composite.
In a further advantageous embodiment of the invention, the foam core is open-pored. This means that the pores, above all, are not closed. Furthermore, open-pore structures have a very high air permeability, have a very good compression set and offer excellent punchability. With these prerequisites, they are thus ideally suited for impregnation processes of any kind. For this reason, a foam core of polyphenylene ether (PPE) is preferably used. The PPE is a high-temperature-resistant, thermoplastic material.
PPE is used in particular for molded parts in the electronics, household and automotive sector where high heat resistance, dimensional stability and dimensional stability are important. Also, PPE is used in the present invention because its temperature window extends beyond 110 degrees for possible painting. In addition, the material is also so resistant that no chemical binding by PUR to the surface can take place.
Furthermore, as already mentioned, the PPE foam core is open-pore and slightly compressed and, unlike many in the prior art, is not surrounded by a corresponding gastight skin layer. This has the advantage that the material remains permeable to air, and the air and liquids can be absorbed. Particularly advantageous has also a density of the PPE foam of significantly less than 30kg / m 3 proved.
In a further embodiment of the invention, the foam core is positively connected to the intermediate layer. Form-fitting connections are created by the interaction of at least two connection partners. Here in the present invention, the intermeshing of the material of the intermediate layer into the pores of the PPE foam core. The special thing is that through the mechanical connection, the two connection partners can not solve without or with interrupted power transmission. The form-fitting connection of the two connection partners described above arises in the present invention by the wrapping of the PPE foam core through the intermediate layer.
In a further embodiment of the invention, the intermediate layer is a fiber composite or fiber fabric. These fiber fabrics may consist in particular of glass fiber or glass fleece. In this case, the fibers, in particular glass fibers, have an average length of 4 mm to 8 mm. This has the advantage that, in particular in combination with a lightweight foam core, a high stability can be achieved without significantly increasing the total weight.
As a particularly advantageous embodiment, it has also been found that this intermediate layer has a low to no activator / catalyst content. Because PUR activators / catalysts (thixotropic agents) are often used where rapid curing of PUR sealants and adhesives is required. Since during the pressing process the barrier layer sprayed freshly into the die is to bind to the fiber-reinforced intermediate layer, the intermediate layer must not cure too quickly. Therefore, the addition of activators / catalysts is largely omitted in this layer.
In a further embodiment of the invention, the barrier layer is applied to the foam core enveloped with foam, which contains a high content of an activator / catalyst. In particular, the activator / catalyst here ensures that the hardening time of the layer is significantly shortened. This is advantageous because the fibers of the intermediate layer can not penetrate into the barrier layer in this way. The side of the barrier layer facing away from the intermediate layer thus remains intact from the fibers and is in a paintable state after the pressing process. In one development of the invention, the barrier layer has a higher activator / catalyst content than the intermediate layer.
In another embodiment of the invention, the coated foam core is sprayed or soaked on both sides or on all sides with a low-viscosity, fiber-free, slow-curing PU, wetting the fibers in the shell. Consequently, the intermediate layer (liquid PUR) can penetrate into the open-pore structure and harden there. As a result, a stable gearing with durable retention, but little or no chemical bond is formed.
It has also proved to be particularly advantageous for the base material of the barrier layer that the base material is a 2-component polyurethane of polyol and isocyanate without solvent (BayPreg).
In addition, the fiber layer is more than 0.5 mm from the surface because the fibers can not penetrate into the partially cured barrier layer. Thus, the barrier layer has the advantage that it forms a smooth, non-porous and fiber-free solvent-free 2K PUR surface of a composite component, which is ideal for a further coating, in particular painting.
The situation with a composite component without a corresponding barrier layer looks different. Here usually a PUR soaked fiber layer is pressed directly to the tool. This creates a surface that is not high enough for further painting or this surface would have to be elaborately finished in a further step.
In a preferred embodiment of the invention, the composite component can be painted after production up to a temperature of 100 ° C., preferably up to 110 ° C.
In a further particularly advantageous embodiment of the invention, the composite component on the outside of the barrier layer additionally as a cover layer on a lacquer layer. The lacquer layer has micropores, wherein the micropores have a size of at most 30 .mu.m, preferably a maximum size of 10 .mu.m, particularly preferably a maximum size of 5 .mu.m.
The object is further achieved according to the invention by a method for producing a composite component described above, comprising the following method steps.
On an inner surface of a mold, a barrier layer of PUR is applied. Parallel to this, a fiber layer is applied to at least one side of a foam core. The foam core is preferably porous and has a low density. Furthermore, the foam core is made of a material that does not chemically bind with PUR. On the partially provided with a fiber layer foam core, an intermediate layer of PUR is applied. Subsequently, the foam core surrounded by the fiber layer and provided with an intermediate layer of PUR foam core is inserted into the mold and the composite layer pressed. In this case, the PUR of the intermediate layer penetrates into the pores of the foam core. After curing of the penetrated into the pores of the foam core PUR of the intermediate layer are the intermediate layer and the foam core positively connected. This has the advantage that it is also possible to join materials with the intermediate layer which do not bind chemically with PUR.
In one embodiment of the invention, a suitable molding of open-pore PPE foam with air permeability and less than 90% ball packing density is wrapped or folded with a fiber layer. The fiber layer is preferably glass fleece or fiberglass.
In an advantageous development of the invention, a cover layer is applied to the inner surface of a press mold or of a press molded part before the PUR layer is applied. This can preferably be done with In Mold Coating (IMC Lack). Fiber-free and strongly activated PUR is applied to the cover layer. That a barrier layer of PUR is applied to an inner surface of a mold, which may preferably be spraying or soaking during application. The PUR layer then cures rapidly, forming a skin-like surface that is sturdy enough that fibers from pressed fiber layers can not penetrate. This creates a high-quality lacquer coating on the outside. Subsequently, a further layer, an intermediate layer, of PUR is applied to the fiber layer applied to the foam core.
In an advantageous embodiment of the invention, the intermediate layer has a material application in the amount of 20% -60% of the uncompressed volume of the fiber layer. The intermediate layer has the task to enter into a connection with the barrier layer and the foam core and to provide the layer composite by the addition of the fibers the necessary stability. At the same time, the layer composite should also be light. Therefore, a minimal application of material of the intermediate layer is of great importance.
In an advantageous embodiment of the invention, the intermediate layer has only a low activator / catalyst content. That is, the fiber layer is soaked or sprayed with PUR with slow cure. This has the advantage that sufficient time for the pressing process remains before the curing of the intermediate layer and the PUR can penetrate into the foam core to connect with this form-fitting.
In a further advantageous embodiment of the invention, the intermediate layer of the PUR liquid on the paint side takes on a smaller thickness than on the opposite side. At the same time, when applying the PUR liquid, it is sucked into the fiber layer. This has the advantage of a uniformly thick material application on the paint side and the side facing away from the paint.
In a further embodiment of the invention, the fiber mats overlap the edge region of the mold, so that the fiber flow is clamped between the mold halves after closing the mold. This leaves a gap between the mold halves through which gases and excess material can escape.
When pressing, the mold preferably has a temperature between 50 ° C and 70 ° C. The mold temperature should be between 50 ° C to 70 ° C before the pressing process or heated to 50 ° C to 70 ° C or cooled. It is also possible to put the impregnated and enveloping molding on the barrier layer and cover with an upper tool. That is, after placing the paint facing away from the mold half, the protruding portions of the fiber layer are clamped by the mold halves, so that during the pressing process gas can escape from the closed mold.
Furthermore, in a further development of the invention, the barrier layer is partially cured before the pressing process. The barrier layer can then no longer be penetrated by the fibers of the fiber layer after the partial curing and is chemically connectable to further PUR layers.
After demolding, the extremely smooth and fiber-free paint-side surfaces, in combination with the low weight and the paintability at temperatures up to 100 or 110 degrees.
In one embodiment of the invention, after the mold is closed, the layers are densified such that the PUR of the intermediate layer chemically binds to the barrier layer and penetrates into the foam core.
