Abstract
Die Erfindung betrifft ein Verfahren zum Herstellen eines Sandwichbauteils (10), mit den Schritten: Herstellen eines Sandwichhalbzeugs (32), indem an einer Schaumstoffkernschicht (12) oberseitig eine erste Deckschicht (14) und unterseitig eine zweite Deckschicht (16) angeordnet wird; Erwärmen des Sandwichhalbzeugs (32) und Umformen des erwärmten Sandwichhalbzeugs (32) mittels eines Umformwerkzeugs (30) zu dem Sandwichbauteil (10), wobei zumindest ein Teilbereich (20) der Schaumstoffkernschicht (12) mit einer höheren mechanischen Belastbarkeit als die restliche Schaumstoffkernschicht (12) hergestellt wird. Mit anderen Worten kann es vorgesehen sein, dass die Schaumstoffkernschicht aus einer Art Endlosmaterial in Form der Schaumbahn hergestellt wird, wobei vorzugsweise bereits aus dieser Schaumbahn der Abschnitt entfernt und an dieser Stelle das besagte Verstärkungselement eingesetzt wird. Dabei kann es vorgesehen sein, dass bereits an der Schaumbahn oberseitig und unterseitig die Deckschichten mittels einer Bindeschicht angebracht werden, nachdem der Abschnitt entfernt und das Verstärkungselement eingesetzt worden ist. Die mit den Deckschichten versehene Schaumbahn kann anschließend konfektioniert, erhitzt und so verpresst werden, dass die Deckschichten mit der Schaumbahn verbunden werden. Insbesondere ist es möglich, aus der als Endlosmaterial zugeführten Schaumbahn mehrere der Schaumstoffkernschichten herzustellen, indem an jeweils vorbestimmten Stellen jeweilige Abschnitte entfernt und die betreffenden Verstärkungselemente eingesetzt werden. Dadurch ist es ebenfalls auf besonders einfache Weise möglich, eine lokale Modifikation der Schaumstoffkernschicht zu ermöglichen, sodass die Materialeigenschaften der Schaumstoffkernschicht und somit auch des Sandwichbauteils lokal angepasst werden können. Alternativ ist es auch möglich, den Teilbereich aus demselben Kunststoff, jedoch mit einer anderen Dichte als die restliche Schaumstoffkernschicht herzustellen. Dadurch, dass die restliche Schaumstoffkernschicht stärker als der zumindest eine Teilbereich aufgeschäumt wird, weist die restliche Schaumstoffkernschicht eine geringere Dichte als der weniger stark aufgeschäumte Teilbereich auf. Infolgedessen weist der Teilbereich eine höhere mechanische Belastbarkeit als die restliche Schaumstoffkernschicht auf. Es kann also durch ein lokales Auflegen des zweiten Schaumstoffelements auf dem ersten Schaumstoffelement und durch anschließendes Verpressen des zweiten Schaumstoffelements mit dem ersten Schaumstoffelement auf einfache Weise der zumindest eine Teilbereich ausgebildet werden, welcher eine höhere mechanische Belastbarkeit als die restliche Schaumstoffkernschicht aufweist. Vorzugsweise wird dabei zwischen dem ersten Schaumstoffelement und dem zweiten Schaumstoffelement eine dazwischen liegende Klebeschicht angeordnet, sodass eine verbesserte Anhaftung des zweiten Schaumstoffelements an dem ersten Schaumstoffelement sichergestellt werden kann. Vorzugsweise werden das erste und das zweite Schaumstoffelement aus einem Material, insbesondere aus demselben Material, hergestellt, dessen Glasübergangstemperatur deutlich unterhalb von der Schmelztemperatur, vorzugsweise 135°C bis 150°C darunter, liegt. Denn dadurch ist es möglich, dass das zweite Schaumstoffelement, welches auf das erste Schaumstoffelement aufgelegt wird, in das erste Schaumstoffelement hineingepresst bzw. hineingestaucht wird, ohne dass die zellulare Struktur der beiden Schaumstoffelemente beschädigt wird. Aufgrund dieser Stauchung wird die Dichte bei den beiden Schaumstoffelementen lokal erhöht und die Druckfestigkeit gleichermaßen verbessert. Dadurch, dass vorzugsweise ein thermoplastischer Kunststoff bei der Schaumstoffkernschicht und den Deckschichten eingesetzt wird, können die Schaumstoffkernschicht und die Deckschichten auf besonders einfache Weise erhitzt und aufgeschmolzen werden, sodass das Sandwichhalbzeug auf besonders einfache Weise aus der Schaumstoffkernschicht und den Deckschichten hergestellt werden kann. Die Steigerung der mechanischen Druckeigenschaften der thermoplastischen Schaumstoffkernschicht ist unter anderem darin begründet, dass die Verpressung im heißen Zustand während der Bauteilherstellung erfolgt. Hierbei wird die Schaumstoffkernschicht nahezu auf die Verarbeitungstemperatur der thermoplastischen Matrix der Deckschichten erwärmt. Bei dieser Temperatur, welche bei PP im Bereich von circa 160°C bis 250°C liegt, lässt sich nämlich die Schaumstoffkernschicht aus PET stauchen, ohne dass die Zellwände der Schaumstoffkernschicht brechen oder aufschmelzen. Die plastisch gestauchte Schaumstruktur kann durch Materialverdichtung höhere Kräfte aufnehmen, wodurch die Druckeigenschaften der Schaumstoffkernschicht lokal gesteigert werden können. Hierdurch kann in diesem Bereich eine erhöhte mechanische Belastbarkeit, beispielsweise hinsichtlich der Druck-, Schub- oder Zugeigenschaften, des Sandwichverbunds erreicht werden, ohne dass der gesamte Sandwichverbund auf die erhöhten Anforderungen an bestimmten Stellen des Sandwichbauteils dimensioniert werden muss.In a further advantageous embodiment of the invention, it is provided that the foam core layer of a thermoplastic material, in particular polyethylene terephthalate, is produced.
